There is no single best predictive-maintenance package for a small factory. Start with the assets that create the greatest production risk, then match the software to the data and maintenance process you already have. A computerized maintenance management system (CMMS) is usually the right first step when work orders, asset history, and preventive schedules are still informal. Sensor-led machine-health services fit a smaller set of critical rotating machines. CNC/controller platforms are better when machine-tool data is the blind spot, while enterprise asset-performance-management (APM) products make sense only when the plant already has usable operational data and people who can run integrations.
Use the categories below to build a short list, request comparable quotes, and run a bounded pilot with agreed measures. Published subscription prices are only one part of the decision: sensors, gateways, connectivity, integration, onboarding, training, and support can materially change the total cost.

The practical alternatives fall into four groups: CMMS platforms, sensor-first machine-health services, CNC/controller data platforms, and enterprise APM suites. They solve different problems and often sit at different stages of maintenance maturity.
| Alternative | Best starting point when | Questions to compare |
|---|---|---|
| CMMS | Work orders, asset history, or preventive schedules are kept on paper, spreadsheets, or informal channels. | What is included in the entry plan? Are meter readings, condition triggers, and integrations available at that tier? Can technicians complete work quickly from the shop floor? |
| Sensor-first machine health | A few rotating assets such as motors or pumps are critical and the plant wants monitoring and diagnostics as a service. | Which asset types are supported? What sensors, gateways, and connectivity are required? What diagnostics and human review are included? How does an alert become a work order? |
| CNC/controller data platform | Machine tools are the main source of lost capacity and useful data is present in their controllers. | Are the exact controls and protocols supported? Is edge deployment possible? Can utilization and alerts reach the maintenance workflow? What is included in implementation? |
| Enterprise APM | The plant already has historians, PLC/SCADA or IoT data, and an owner for integrations and analytics. | Which data sources are supported? What services are included? Can deployment begin with priority assets? What internal IT and data work remains? |
These labels are not guarantees. Some CMMS products add condition-based functions only in higher or custom-priced tiers, and an APM vendor’s ability to start with a few assets does not establish that the economics fit a small plant.

How do I know whether a CMMS is the right first purchase?
Choose a CMMS first when the basic maintenance system of record is missing. Prediction cannot compensate for unknown assets, incomplete failure history, or work that has no owner and no closed-loop follow-up.
Signals that a CMMS should come first
- Requests arrive by text, radio, email, or a whiteboard and are easy to lose.
- Technicians cannot see an asset’s prior repairs, parts used, or recurring symptoms at the point of work.
- Preventive tasks exist in spreadsheets or calendars but completion is inconsistent.
- Meter readings, lubrication rounds, and inspections are collected but not tied to a work order or asset.
- Supervisors cannot reliably report overdue work, backlog, or time spent by asset.
In this situation, compare workflow fit before advanced analytics. A system that technicians can open, update, and close on the shop floor will create the historical data that later supports condition-based rules.

- Asset hierarchy, equipment relationships, locations, and document storage.
- Work-request intake, approval, assignment, status changes, labor and parts recording.
- Recurring preventive schedules based on calendar time, runtime, cycles, or meter readings.
- Inspection forms and the ability to trigger a task from an out-of-range reading.
- Role-based access, mobile use in areas with weak connectivity, and an export of your data.
- APIs or integrations for sensors, controllers, purchasing, inventory, and identity management.
Ask whether meter readings, condition triggers, and integrations are included in the entry plan or require an upgrade. A low subscription tier can become expensive if essential automation is available only through a custom quote.
When does a sensor-first machine-health service make sense?
Sensor-first systems are a focused choice for critical rotating equipment. They can be appropriate for motors, pumps, fans, compressors, gearboxes, and similar assets when vibration, temperature, ultrasound, or other measured signals can reveal a developing problem.
Check the asset fit before buying sensors
Request the supported asset list and the vendor’s installation assumptions. A service designed around rotating machinery should not be presented as equally capable for every machine type, electrical fault, process upset, or tooling problem. Confirm sensor range, mounting method, hazardous-area requirements, sampling approach, battery or wired power, gateway placement, and network requirements for the exact machines you plan to monitor.
Clarify what “diagnostics” includes
Some services provide rules and dashboards; others include automated analysis, specialist review, or recommendations. Ask who interprets an alert, what evidence is shown to a technician, how severity is assigned, and what happens when data quality is poor. A useful alert should identify the asset, the observed change, the likely failure mode or investigation path, and the action expected in your maintenance workflow.

Connect alerts to execution
A sensor dashboard that is disconnected from work management can create another inbox rather than reduce downtime. Confirm whether an alert can create or update a work request in your CMMS, whether asset identifiers map cleanly, and whether the eventual repair and inspection results can be returned to the monitoring record. Also establish who owns an alert outside business hours and how duplicate or stale alerts are handled.
Are CNC and controller-data platforms better for machine shops?
They can be. If the bottleneck is machine tools, controller data may reveal utilization, idle time, alarms, cycle behavior, and production interruptions that general vibration monitoring will not capture.
Validate the installed controls, not just the machine brand
Give vendors a list of the exact CNC and PLC control models, firmware where relevant, communication protocols, and network constraints. “CNC compatible” is too broad for a purchase decision. Ask for a written confirmation of each model and for any required adapters, data collectors, licenses, or programming changes.
Decide where data will run
Compare an edge gateway on the plant network with a cloud connector or an existing industrial-computing environment. The decision affects cybersecurity review, latency, internet dependence, maintenance of the gateway, and who can access raw data. Ask how buffered data is handled during an outage and whether you can export it for analysis elsewhere.
Link machine events to maintenance work
Utilization and alarm data are useful only when they change a decision. Confirm that the platform can route a qualifying event to a work request, preserve the machine and alarm context, and return completion notes or downtime codes. Keep production analytics and maintenance ownership clear so that an alert is not ignored because each team assumes the other is responsible.
Is enterprise APM appropriate for a small plant?
Enterprise APM is worth evaluating when the plant already collects reliable operational data and can assign an owner for integration, data quality, and model governance. Siemens describes its Senseye offering as working alongside existing CMMS, historians, and operational systems and supporting a gradual start with priority assets. That positioning does not prove small-manufacturer affordability or eliminate the internal effort required.

Prerequisites to document
- A usable asset register with stable identifiers across the CMMS, historian, PLC/SCADA, and other systems.
- Historian or IoT tags with known units, sampling behavior, time synchronization, and retention.
- Network, cybersecurity, and identity-management approval for the required data flows.
- A person accountable for data mapping, alert triage, and maintenance action.
- Agreement on which failure modes and business outcomes the first deployment will address.
Ask the vendor to separate software, professional services, connectors, model development, training, and ongoing support. “Start small” should mean a defined scope and handoff, not an undefined promise that the project will remain inexpensive.
Do I need to buy sensors, or can predictive maintenance run on data we already collect?
You may be able to begin with existing data, but only if it contains a useful signal for the failure modes you care about. Controller values, historian tags, runtime meters, alarm histories, oil analysis, inspections, and work-order history can all contribute; they are not interchangeable, and a data source that is adequate for one asset may be useless for another.

- List the target assets and the failure or production consequence that makes each one important.
- For every asset, record available tags, alarms, runtime or cycle counters, manual readings, inspection results, and repair history.
- Note sampling frequency, time stamps, units, missing periods, and whether the signal is retained long enough to compare normal and abnormal behavior.
- Identify signals that are derived, filtered, or reset by a controller so the analyst understands what the value actually represents.
- Ask shortlisted vendors to map those signals to their supported connectors and to state what additional sensing is required.
Adding sensors can improve observability, especially for rotating equipment with no meaningful controller data. It also adds installation, calibration, connectivity, battery or wiring, and maintenance work. Treat that as part of the operating model rather than a one-time checkbox.
How should a small manufacturer choose its first assets?
Start with a short, defensible list rather than instrumenting every machine. Rank assets by the consequence of failure and by the likelihood that a usable signal and an actionable intervention exist.
Use a simple screening worksheet
| Question | What to record |
|---|---|
| What happens when it fails? | Safety exposure, quality risk, lost production, scrap, missed shipment, or expensive emergency work. |
| How often has it failed or drifted? | Completed work orders, downtime codes, inspection findings, and operator observations. |
| Can failure be detected early? | Available vibration, temperature, pressure, current, cycle, alarm, or inspection signals and their quality. |
| Can the team act on an alert? | Spare parts, access windows, skills, procedures, and a clear work-order owner. |
| Can success be measured? | Baseline downtime, emergency work, repeat failures, response time, or maintenance cost for the asset. |
An asset with severe consequences but no actionable signal may need engineering or redesign before software. An asset with excellent data but little operational consequence may be a poor first pilot.
What should I compare in vendor demonstrations?
Use the same scripted scenario for every supplier. Demonstrations often show a polished dashboard but skip the steps that determine whether technicians will trust and use the system.

Require a complete alert-to-repair walkthrough
- Show how an asset is created or imported and how its identifier is shared with the CMMS or controller platform.
- Display a normal reading, a missing-data condition, and an abnormal trend using the proposed data source.
- Trigger an alert and show severity, evidence, recommended investigation, and notification rules.
- Create a work request, assign it, add labor and parts, and attach a measurement or inspection result.
- Close the work and show where the outcome appears in the asset history and future analysis.
- Export the data and explain retention, ownership, deletion, and access for administrators and technicians.
Ask for implementation boundaries
- Which connectors, gateways, sensors, or APIs are included in the quote?
- Who maps assets and tags, cleans historical data, and tests the integration?
- What training is provided for planners, technicians, supervisors, and IT?
- What support hours and response commitments apply after go-live?
- What changes require a professional-services engagement or a higher subscription tier?
How much does predictive-maintenance software cost?
There is no reliable single price for a small-manufacturer deployment. A 2026 industry comparison lists public subscription prices for some CMMS plans and quoted pricing for many sensor and enterprise products, but those figures are volatile, secondary evidence and not guaranteed current quotes.
Request a written proposal that separates the following so competing offers are comparable:
- Software subscription, user or asset limits, environments, and feature tiers.
- Sensors, mounting hardware, gateways, licenses, batteries, and replacement policy.
- Connectivity, cloud storage, data retention, and any usage-based charges.
- Controller or historian connectors, API access, and cybersecurity work.
- Implementation, asset and tag mapping, model configuration, testing, and training.
- Ongoing monitoring, specialist review, support, upgrades, and renewal terms.
No neutral source establishes a typical total cost, payback period, or minimum asset count for small manufacturers. Do not accept a guaranteed return or implementation time without a plant-specific baseline, scope, and measurement plan.
Independent reader supportYour contribution helps us test, update, and keep practical guides available for everyone. What does a sensible pilot look like?
A pilot should be bounded by assets, data sources, owners, and success measures. Its purpose is to test whether the system produces trusted, actionable work—not to prove a vendor’s advertised outcome automatically applies to your plant.
Recommended Free Tools
Define the pilot before signing
- Name the priority assets and the failure modes or production problems being addressed.
- Document the baseline: downtime, emergency work, repeat failures, inspection findings, response time, or another measure you can actually collect.
- Specify data sources, sensor installation, integrations, user roles, and the work-order process.
- Set acceptance criteria for data completeness, alert quality, response ownership, and technician adoption.
- Define how false positives, missed signals, and unplanned production changes will be recorded.
- Agree on what happens to data, hardware, and configurations if the pilot ends.
Review evidence with the maintenance team
Have technicians inspect the underlying trend or measurement, not just the alert label. Record whether the alert led to a finding, a scheduled intervention, a no-fault inspection, or no action. This builds a local record of which signals are useful and prevents a dashboard from becoming an unowned notification stream.
What common mistakes make these projects fail?
Buying prediction before fixing work management
If requests, assignments, parts, and completion notes are unreliable, there is no dependable loop from insight to action. Establish basic CMMS discipline or an equivalent process first.

Assuming every machine needs the same sensor strategy
Rotating equipment, CNC machines, utilities, and process systems expose different signals and failure modes. Select sensing and analytics by asset, not by a generic “predictive” label.
Ignoring controller and network details
Unsupported protocols, unapproved network paths, or missing data retention can stop a project after the contract is signed. Validate exact control models and cybersecurity requirements in writing.
Do these 3 things before closing this tab:
1Fix the driver behind crashes, sound loss and screen glitches2Repair Windows errors before they cause bigger problems3Scan for outdated or missing drivers - takes under a minuteCounting alerts instead of decisions
A high alert count is not evidence of value. Track whether alerts are trusted, investigated, converted into planned work, and associated with a confirmed condition or useful finding.
Underestimating ownership
Someone must maintain asset mappings, review data quality, triage alerts, and coordinate the resulting work. Assign that responsibility explicitly across maintenance, operations, and IT.
Which alternative should I shortlist first?
Follow this sequence to avoid buying a category that does not match your plant.
- Rank the few assets with the greatest production consequence. Do not begin by instrumenting the entire facility.
- Record existing data. Include work orders, meter readings, PLC or CNC controller values, historian tags, inspection records, and known gaps.
- Test maintenance workflow readiness. If ownership and records are weak, compare CMMS usability before advanced prediction features.
- Evaluate sensor services for rotating assets. Confirm supported equipment, installation, diagnostics, human review, and CMMS connection.
- Validate CNC/controller platforms for machine-tool problems. Use the exact installed control models, protocols, edge requirements, and work-order handoff.
- Consider enterprise APM only with data and integration capacity. Confirm the internal effort and total cost, even if the vendor can start with priority assets.
- Compare total quotes and run a bounded pilot. Use plant-specific baselines and agreed success measures rather than assumed vendor outcomes.
Frequently Asked Questions
Can a small factory use predictive analytics with only spreadsheet history?
Spreadsheet history can help establish a failure timeline, but it rarely provides the consistent timestamps, asset identifiers, and measurements needed for reliable automated detection. Import what is clean, preserve the original files, and use the first phase to standardize asset and work-order records.
Will predictive-maintenance software replace maintenance technicians?
No. The software identifies patterns or conditions for people to investigate; technicians still verify the physical condition, choose a safe repair, and document the result. Staffing needs may shift toward planning, data review, and targeted inspections rather than disappear.
How should we handle an alert when production cannot stop immediately?
Define an escalation rule before deployment: classify the alert by risk, record the temporary control, and assign the next inspection or shutdown window. The system should preserve that decision and its due date so deferred work does not vanish from view.
What contract terms matter if the pilot does not continue?
Ask for data export in a usable format, clear ownership of configurations and asset mappings, removal or return of leased hardware, and the notice period for cancellation. Also confirm whether historical data remains accessible after the subscription ends.
