Plan power and cooling as one system, not as separate packages. Start with the accelerator workload and a realistic rack-density envelope, then size utility service, distribution, heat-rejection equipment, liquid loops, water systems, structure and controls around the same peak cases. AI racks commonly exceed 50–100 kW, and the U.S. Department of Energy reports compute racks that have surpassed 125 kW; legacy air-cooled assumptions can therefore leave a new hall short of electrical capacity or thermal headroom.

Use air cooling for genuinely lower-density equipment, but make dense AI and HPC halls liquid-ready from the beginning. Direct-to-chip cooling is the usual default candidate, rear-door heat exchangers offer a hybrid transition, and immersion can work when dielectric-fluid handling and tank infrastructure suit the workload. A phased design with spare utility, piping, structural and control capacity is safer than sizing only for today’s average load.

How much power and heat can an AI rack produce?

AI rack planning starts with peak electrical demand because nearly all power consumed by servers becomes heat that the facility must remove. The published figures below are reference points, not a universal nameplate for every rack.

Reference Published rack-density figure How to interpret it
ASHRAE AI Data Center Energy Performance Framework, 2026 framework page AI environments commonly exceed 50–100 kW per rack Use this as an indication that conventional enterprise-rack assumptions may be too low.
ASHRAE guidance for purpose-built AI facilities, 2026 framework page Technology cooling systems are recommended around 50–120 kW per rack and above At these densities, transport and heat rejection should be designed as an integrated technology-cooling system.
U.S. Department of Energy Federal Energy Management Program design guide, 2024 60 kW per compute rack was observed in 2013; racks surpassing 125 kW were reported recently The figures show how quickly rack density has risen; they do not mean every rack operates continuously at 125 kW.

Document both the electrical and thermal envelope for training and inference. Include accelerator type, server count, rack width and depth, rack weight, expected peak rack kW, diversity between racks, inlet-temperature limits, facility-fluid temperatures, network and storage loads, uptime requirements and the expansion schedule. Build low, expected and maximum-density cases so pumps, heat exchangers, transformers and feeders are not sized only to an average day.

What belongs in the load envelope?

  • IT load: GPU or other accelerator power, host CPUs, memory, storage, networking and management equipment.
  • Operating behavior: synchronized training peaks, inference variability, boot storms and the amount of diversity you can substantiate between racks.
  • Physical constraints: rack dimensions, mass, cable and pipe paths, service clearances and floor-loading limits.
  • Environmental limits: allowable server inlet temperatures, humidity envelope and the supply and return temperatures proposed for facility fluid.
  • Growth: the number of racks in each deployment phase, the date of each phase and the maximum density a future accelerator generation could require.

How do you turn rack density into cooling zones?

Separate dense AI/HPC halls from general-purpose compute instead of forcing one cooling method across the building. Zone boundaries let you keep practical air cooling where loads are modest while giving high-density rows dedicated liquid distribution, heat rejection and monitoring.

Direct-to-chip liquid cooling

Direct-to-chip systems place cold plates on the processors and circulate liquid through a secondary loop connected to a coolant distribution unit (CDU). For dense AI racks, this is the leading default candidate because it removes heat at the component and can operate with warmer facility-water temperatures than a low-temperature room-air system. Specify cold-plate coverage, CDU capacity, pump redundancy, supply and return temperatures, quick-disconnects, filtration, leak detection and service clearances as one package.

Rear-door heat exchangers

A rear-door heat exchanger replaces or supplements the rack’s rear door and captures exhaust heat before it enters the room. It is a useful hybrid step when some servers remain air cooled or when a facility is migrating gradually to liquid, but the room still needs controlled airflow and enough capacity for the heat that the door does not capture.

Immersion cooling

Immersion places compatible equipment in a dielectric fluid inside a tank. It can suit very dense installations, but the design must include fluid compatibility, tank access, maintenance procedures, filtration or fluid management, spill containment and a heat-rejection path. Treat immersion as a separate infrastructure choice rather than assuming that a direct-to-chip loop can serve the same equipment without modification.

Air-cooled zones

Keep racks that do not require liquid on an air-cooled system with full containment and precise airflow control. ASHRAE guidance supports raised supply-air setpoints within its environmental envelopes and the use of airside, waterside or refrigerant economizers where climate and equipment limits permit. Do not let an air-cooled perimeter become an uncontrolled bypass for a liquid-cooled hall; seal containment, balance supply and return paths, and monitor rack inlet conditions.

How should power distribution be co-designed with cooling?

Map the electrical one-line and the thermal schematic together. A high-density row needs utility capacity, transformers, switchgear, UPS or generator support, busways, rack PDUs, protection, grounding and monitoring at the same time that it needs CDUs, pumps, heat exchangers and heat-rejection capacity.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Start at the utility and substation

  1. Confirm available utility capacity, voltage, fault current, interconnection milestones and the utility’s requirements for protection and power quality.
  2. Reserve substation, transformer and switchgear positions for the maximum planned phase, not only the first equipment order.
  3. Translate the rack scenarios into medium- and low-voltage feeder loading, including concurrent mechanical loads, network rooms, lighting and support spaces.
  4. Define which loads must ride through a utility event and assign UPS, generator and transfer-switch capacity accordingly.

Distribute power at the rack

Busways and intelligent rack PDUs can make phased deployment and measurement easier, but they do not remove the need for branch protection, selective coordination, grounding and arc-flash controls. Monitor feeder, busway and rack values so an electrical constraint is visible before it trips a row.

If you are evaluating an intelligent or metered rack PDU, match its voltage, phase, receptacle pattern, breaker rating, monitoring protocol and fault-protection requirements to the installed equipment. A PDU selected only by outlet count can be incompatible with the facility’s protection scheme or the servers’ input configuration.

When does 800 VDC merit study?

Higher-voltage architectures such as 800 VDC can reduce current, copper and distribution losses in very large clustered loads. They also introduce code, safety, arc-flash, conversion and equipment-validation work. Treat 800 VDC as an engineering option to be evaluated against the complete one-line, available equipment and local requirements, not as an automatic upgrade.

What site and structural checks are required before committing to a liquid-cooled hall?

Site selection is an infrastructure decision. Screen the location for grid capacity and interconnection schedule, climate, water availability, seismic conditions, flood and fire exposure, land for future buildings, and room for substations and mechanical systems.

Structural and room-layout checks

  • Verify slab and raised-floor loading for the rack, batteries, CDUs, tanks and piping. A liquid-filled system adds operating weight that is not present in an air-only calculation.
  • Confirm rack width, depth, aisle dimensions, overhead distribution, pipe routes, valve access and equipment-removal paths.
  • Provide leak detection, drainage and isolation points before installing liquid equipment; retrofitting them after rows are occupied is disruptive.
  • Reserve headers, sleeves, electrical pathways and control-network capacity for later phases and possible heat-reuse connections.
  • Coordinate fire protection, seismic bracing and water-treatment spaces with the mechanical and electrical layouts.

Which heat-rejection and water strategy fits the site?

Model heat rejection hourly against local weather and water constraints. Compare warm-water operation, dry coolers, cooling towers, chillers, economizers and adiabatic assistance rather than selecting equipment from a peak-temperature snapshot.

Warm-water liquid loops

Direct-to-chip loops can often run at warmer temperatures than conventional chilled-water systems. In a suitable climate, warm-water operation may support chiller-less or low-chiller performance, reducing mechanical energy and water use. Confirm that the server cold plates, CDU heat exchangers, controls and warranty conditions support the proposed temperatures.

Dry coolers, towers and adiabatic assistance

Dry coolers avoid routine evaporative water consumption but may need more fan power or supplemental capacity during hot weather. Cooling towers can reject heat efficiently but require water treatment, blowdown management and a dependable water source. Adiabatic assistance can bridge climate extremes, yet it adds water demand and controls that must be included in the water budget.

Economizers and heat reuse

Airside or waterside economizers can reduce compressor hours when outdoor conditions allow. If a district-heating network, campus loop, domestic-hot-water system or process heat sink is available, install isolation and future headers during the initial build so heat reuse can be added without a disruptive retrofit. Model the sink’s seasonal demand and temperature requirements; a connection that cannot accept heat during the IT peak should not be counted as continuous heat rejection.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

How do you set resilience for liquid and electrical systems?

Define failure assumptions separately for IT-side liquid loops, facility-side loops, pumps, CDUs, chillers or dry coolers, electrical feeds, UPS systems, generators, controls and water treatment. A topology that is adequate for one business impact may be wasteful or insufficient for another.

  • Please Note: To reach 10Gbps speed, keep the cable under 3.3 ft. For USB A Male to USB C adapters, try flipping the USB C connector. USB C Male to USB A adapters support bidirectional 10Gbps transfer within 3.3 ft

Build a failure matrix

  • Identify the largest single component whose loss is acceptable, if any, and the time allowed to repair it.
  • Decide whether a CDU, pump, heat exchanger, electrical feed or control panel can be taken out for maintenance while the rack remains online.
  • Provide isolation valves and bypass paths that let technicians service a branch without draining an entire hall.
  • Set minimum flow, supply-temperature and leak-response thresholds that trigger alarms, workload migration or an orderly shutdown.
  • Coordinate liquid redundancy with UPS and generator autonomy; a powered pump is not useful if the associated heat-rejection path is unavailable.

Use layered monitoring

A building management system (BMS), electrical power monitoring system (EPMS) and data-center infrastructure management (DCIM) platform should share time-synchronized data. Add rack inlet and outlet temperature sensors, facility-fluid supply and return sensors, flow meters, pressure sensors, pump status, CDU alarms, water-treatment readings and leak detection. Alarm on trends and loss of margin, not only on a final over-temperature event.

What should be validated before and after energization?

Use simulation and commissioning to prove that the plant can handle synchronized peaks, not merely that individual components start.

  1. Model airflow and liquid routing. Use computational fluid dynamics (CFD) to test aisle arrangement, containment, supply temperatures, rack bypass, pipe sizing and heat-rejection behavior.
  2. Run energy scenarios. Compare hourly weather, workload schedules, economizer operation, adiabatic use, water consumption and electrical demand for low, expected and maximum-density phases.
  3. Test controls and protection. Perform factory and site acceptance tests for CDUs, pumps, valves, switchgear, UPS systems, generators, alarms, interlocks and transfer sequences.
  4. Commission under representative load. Verify rack inlet temperatures, facility-fluid conditions, flow, pressure, electrical quality and protection response while representative workloads run.
  5. Maintain a calibrated digital twin or simulator. Update it as accelerator generations, workload schedules, rack densities and operating setpoints change.
  6. Recommission after material changes. A new GPU generation or a change from bursty inference to synchronized training can invalidate the original diversity and heat-rejection assumptions.

Metric or criterion What it helps answer
Usable IT power and rack capacity How much compute can be installed without exceeding electrical or thermal limits?
PUE How much total facility energy is required for the IT energy?
WUE or WUI How much water is consumed or withdrawn for the workload and site boundary being reported?
CUE What carbon impact is associated with the energy used?
ERE or ERF How effectively is recoverable heat exported or reused?
Resilience and maintenance access Can equipment be serviced without an unacceptable outage, and what happens during a component failure?
Retrofit difficulty, lead time and expansion cost How much schedule and capital risk is created by later density increases?

A lower PUE alone does not prove a better design if it increases water risk, reduces resilience or strands future capacity. Report the assumptions behind every metric, including weather file, workload, boundary, operating season and whether water is evaporated, withdrawn or discharged.

Which standards and guidance should govern the engineering review?

The PNNL/ASHRAE/NEMA AI Data Center Energy Performance Framework is lifecycle guidance, not a mandatory code. Pair it with applicable local electrical, mechanical, fire, water, seismic and environmental requirements, plus ASHRAE Standard 90.4, ASHRAE TC 9.9 Thermal Guidelines and the DOE FEMP design guide. Verify the adopted edition and jurisdiction with the responsible engineers and authorities having jurisdiction.

ASHRAE’s integrated-design principle is concise: “Power and cooling can no longer be treated as separable domains; decisions in one directly affect the other.” Use that principle in the basis-of-design document, procurement specifications, commissioning scripts and change-control process.

What should a phased implementation plan contain?

  1. Basis of design: record accelerator models, rack scenarios, temperatures, diversity, uptime tier, utility assumptions, water limits and expansion dates.
  2. Site and shell: secure grid and water studies, structural verification, equipment yards, future substation positions and mechanical pathways.
  3. First deployment: install containment, liquid headers, CDUs, monitoring, leak detection and electrical distribution sized for the approved phase plus defined reserve.
  4. Acceptance: complete factory and site tests, integrated systems testing and representative-load commissioning before production workloads.
  5. Expansion gates: require updated CFD, energy, utility, water and protection studies before adding a higher-density rack generation.
  6. Operations: track PUE, WUE/WUI, CUE, ERE/ERF, rack inlet conditions, facility-fluid margins and IT utilization; revise setpoints and capacity plans from measured data.

The practical outcome is a facility that can add dense AI rows without discovering that the limiting component is a transformer, a pump, a water connection, a slab or a control sequence installed years earlier.

Frequently Asked Questions

Does a 125 kW rack draw 125 kW continuously?

No. The DOE figure describes a compute-rack density that has been surpassed, not a guaranteed continuous operating profile for every installation. Your design basis should distinguish nameplate, sustained training peak, inference peak and the diversity you can demonstrate between racks.

Can an existing air-cooled data hall be converted to direct-to-chip cooling?

Sometimes, but feasibility depends on floor loading, CDU and pipe space, electrical reserve, drainage, leak detection and the ability to isolate work from live equipment. A staged rear-door or row-level liquid deployment can reduce disruption while the permanent headers and controls are installed.

Should direct-to-chip and immersion equipment share one liquid loop?

Do not assume they can. Dielectric immersion fluid, water chemistry, heat-exchanger materials, filtration and maintenance procedures differ, so mixed technologies normally require an engineering review of compatibility and isolation before sharing heat-rejection infrastructure.

When should heat-reuse equipment be included?

Reserve headers, isolation valves, metering and control points during the first mechanical build, even if the external heat sink is not yet contracted. Later connection is practical only when temperature, seasonal demand, ownership and backup heat-rejection responsibilities are defined.
