Yes—you can turn a 3D-printed pattern into an aluminum part by investing the print in refractory plaster, burning the polymer out, and pouring molten aluminum into the resulting cavity. The print is sacrificial: it is destroyed during burnout, so the final dimensions depend on print accuracy, shrinkage allowance, gating, and how well the investment holds its shape. The process is practical for one-off or small-batch parts, but it is a hot foundry operation, not an indoor craft project. Aluminum is handled above its 660 °C melting point, and any water or damp material can cause a violent explosion.

This guide lays out the complete lost-PLA workflow, explains pattern and investment choices, gives the documented plaster ratio and temperatures, and shows how to prevent cracks, ash, misruns, porosity, and steam-related accidents.

What is lost-PLA investment casting?

Lost-PLA investment casting is the 3D-print equivalent of lost-wax casting. You print the exact shape you want, add channels for metal and gas, surround the assembly with a refractory investment, dry it thoroughly, and heat it until the polymer disappears. Aluminum then fills the negative cavity. After solidification, you break away the investment and remove the sprues.

Formlabs describes the general sequence for hand-sculpted and 3D-printed patterns: immerse the pattern in refractory investment, let the investment harden, burn out the pattern, and fill the cavity with metal. A peer-reviewed 2025 study documented the same approach with PLA, plaster, and gravity-cast EN AW 6082 aluminum.

Because the pattern is consumed, you cannot simply reuse it. Every casting starts with a new print, and a dimensional error in that print is reproduced in metal. The investment must also survive polymer expansion, burnout temperatures, and the pressure of the pour without cracking or shifting.

How do I design a printable pattern for aluminum casting?

Design the casting as a complete foundry pattern, not merely as the finished CAD shape. Metal needs a reservoir and flow path, while polymer gases need a route out of the mold.

Add a main sprue

The sprue is the vertical passage through which aluminum enters. Make it large enough to remain liquid while the part fills and to provide feed metal as the casting contracts. Position it on a region that can be cut off and machined later.

Add feed gates and vents

Gates connect the sprue to the part. Vents extend from high points, blind pockets, and remote ends to the outside of the investment. The published lost-PLA study used sprues as metal-flow paths and vent channels both to help polymer gases escape and to admit metal into the cavity. Without those paths, gas can remain trapped and produce a misrun, a blowhole, or a rough, carbon-stained surface.

Plan for cleanup and shrinkage

Leave accessible regions where sprues and gates can be sawn or machined away. Include the alloy’s solidification shrinkage in your pattern design and allow for the dimensional change of your printer, investment, and burnout process. There is no single correction factor that works for every printer and flask; establish yours with a simple test casting before committing a critical part.

Which filament should I use for the sacrificial pattern?

Standard PLA can work, but a filament formulated to burn away cleanly can reduce ash and surface contamination. Compare materials by residue, print reliability, moisture sensitivity, thermal expansion, and price rather than by marketing name alone.

Pattern material consideration What to check Practical consequence
Residue after burnout Ask for measured ash data and whether it is a manufacturer claim or an independent test. More residue means rougher surfaces, blocked vents, and extra cleaning.
Printability Layer adhesion, warping, support removal, and dimensional repeatability. A flawless burnout cannot correct a distorted print.
Moisture sensitivity Drying temperature and time specified by the filament maker. Wet filament can print with voids and inconsistent dimensions.
Thermal expansion How quickly the polymer expands before it decomposes. Rapid expansion is a major cause of cracked investment.
Cost and availability Whether you can obtain the material consistently for repeat castings. A low-residue material is useful only if your process can reproduce it.

A 2026 trade guide reports that PolyMaker PolyCast PVB is intended as a burn-away filament and cites the manufacturer’s stated ash residue of 0.003%. Treat that figure as a manufacturer claim, not an independently verified result. The same guide recommends drying this moisture-sensitive filament at 50 °C for 12 hours before printing. Follow the specific filament maker’s drying instructions if they differ.

How do I invest a PLA print in plaster?

Use a refractory investment rated for polymer burnout and aluminum temperatures. Ordinary construction plaster can lose strength, crack, or release moisture at the wrong temperature.

  1. Prepare the flask and pattern. Secure the printed pattern, sprue, gates, and vents so they cannot move when investment is poured. Seal leaks in the flask, but do not block vent exits.
  2. Measure the investment accurately. In the 2025 lost-PLA study, the water-to-plaster ratio was approximately 40:100 by mass. That ratio belongs to that documented plaster system; use the investment manufacturer’s own ratio for a different product.
  3. Mix without entraining excessive air. Add powder to water, allow it to wet out, then mix consistently. Vacuum de-airing can improve surface reproduction when the equipment and investment instructions support it.
  4. Fill around the pattern. Pour steadily so the investment reaches thin details and vent bases. Gentle vibration can release bubbles, but excessive vibration may displace a lightly supported pattern.
  5. Dry completely. The published experiment dried the filled mold for at least 24 hours before heating. A hard surface does not prove that the interior is dry; thick flasks require more time or controlled drying.

Investment choice is a balance: it must reproduce fine layers, remain strong during burnout, tolerate the maximum temperature, and release the finished casting without excessive chiseling. Polymer expansion is more severe than wax expansion, so a product or process intended only for wax may crack unless its instructions explicitly cover printed polymers.

What burnout schedule prevents cracks and ash?

There is no universal temperature program. Ramp rates and hold times depend on polymer volume, wall thickness, flask size, investment chemistry, and airflow. Formlabs advises adjusting the schedule to the geometry and flask and following the investment manufacturer’s instructions. Airflow and venting are essential because decomposition gases must leave the mold; Formlabs notes that venting can temporarily lower oven temperature.

Use staged heating

Heat gradually through the range where the polymer softens and expands. A slow ramp and a long low-temperature hold give gases time to escape before the investment reaches its highest stress. Rushing directly to a high setpoint can pressurize the cavity and split the mold.

Provide oxygen and an exit path

Use a furnace or burnout oven with controlled ventilation to the outside. Insufficient oxygen leaves carbonaceous ash on the cavity wall and inside vents. More airflow is often more effective than simply raising the peak temperature.

Verify the mold is empty and dry

Continue the high-temperature hold long enough for the actual flask, not just the oven air, to reach the required condition. A dark plume, smoke, or persistent odor indicates that polymer remains. Do not pour metal into a mold that is still steaming, smoking, or visibly damp.

Change geometry when burnout repeatedly fails

Thin, sharp corners concentrate stress. Formlabs recommends slower ramps, longer low-temperature holds, increased airflow, and geometry changes such as adding fillets when cracking or roughness persists. Enlarging or adding vents can also reduce gas pressure, provided the resulting metal tabs can be removed.

How hot should the aluminum and mold be?

Elemental aluminum melts at about 660 °C (1,220 °F), according to the NOAA CAMEO database. An alloy is normally poured hotter than its melting point, and the correct temperature depends on alloy, section thickness, furnace accuracy, and the casting procedure.

One documented EN AW 6082 experiment heated the aluminum billet to 850 °C and the plaster mold to 900 °C. Those are experimental conditions, not universal settings. Use the alloy supplier’s pouring range and your furnace manufacturer’s procedure, and verify temperature with a calibrated pyrometer rather than relying on color.

How do I pour the aluminum safely?

Prepare the entire route from furnace to flask before melting anything. Molten aluminum reacts violently with water; moisture can flash to steam and propel metal, and wet or contaminated charge material can cause an explosion or generate hydrogen.

  • Keep the mold, crucible, tools, charge metal, floor, and work surface dry. Preheat tools and the mold as required by the process.
  • Use a designated, cleared casting area with ventilation and no combustible clutter. Do not cast in a kitchen, garage shared with household activities, or any space where water can reach the pour.
  • Wear foundry-rated face and hand protection, heat-resistant clothing that covers exposed skin, and sturdy footwear. Ordinary synthetic clothing can melt onto skin.
  • Inspect the crucible, lifting tools, and tongs before each heat. A damaged tool can fail while carrying a full crucible.
  • Keep bystanders out of the pour path and plan where a dropped crucible could safely land.

NOAA describes aluminum held above 660 °C as a severe-burn hazard. The Aluminum Association’s 2024 guidance specifically addresses explosions caused by wet, cold, or contaminated aluminum charge material. Treat moisture control as a life-safety requirement, not a quality preference.

What happens after the pour?

Leave the flask undisturbed until the casting has solidified and cooled to a safe handling temperature. Breaking investment while the metal is still hot can expose liquid or partially solidified aluminum.

  1. Remove the bulk investment mechanically after cooling.
  2. Cut the sprue, gates, and vents with a saw or cutoff wheel, supporting the part so it cannot be pinched.
  3. File, machine, tumble, or polish the cut surfaces as the design requires.
  4. Inspect for cracks, misruns, trapped investment, and visible porosity before committing to final machining.

Investment casting can produce fine walls and good surface finish, but NIST cautions that slow solidification can leave internal porosity and lower mechanical properties. A visually good surface is not proof that a pressure vessel, lifting component, or safety-critical part is sound; use a qualified inspection method and an appropriate alloy and heat treatment for such applications.

What accuracy and surface finish can I expect?

NIST’s published capability figures for aluminum investment casting include wall sections of approximately 0.40–0.75 mm, a basic linear tolerance of about ±5 mm per metre, and a surface finish of roughly 1.5–2.3 µm. These are process capability figures, not a guarantee for a home-built lost-PLA setup. Printer calibration, layer lines, support scars, investment expansion, burnout distortion, alloy shrinkage, and post-cast machining all affect the result.

Use thicker walls and generous fillets for early trials, then work toward finer geometry after you have measured your own shrinkage and mold stability. If a dimension matters, leave machining stock and establish datums that remain accessible after sprue removal.

Should I use gravity, vacuum, or centrifugal filling?

Gravity pouring is the simplest setup and is suitable when the gating system can fill the cavity before the metal freezes. Thin sections, long flow paths, and intricate details may need assistance.

Filling method Strength Limitation Best fit
Gravity Fewest machines and moving parts. Less pressure to drive metal through thin passages. Small, openly gated parts with moderate wall thickness.
Vacuum assist Pulls metal into fine details and can reduce trapped gas. Requires sealed equipment and careful mold integrity. Thin or intricate features that repeatedly misrun under gravity.
Centrifugal assist Uses acceleration to improve filling of narrow sections. More complex, with rotating hot equipment and higher mechanical risk. Small detailed castings designed for centrifugal machines.

Formlabs notes that vacuum or centrifugal methods improve filling of thin details. They do not compensate for damp investment, blocked vents, or an undersized sprue.

How do I diagnose cracks, ash, misruns, and porosity?

Symptom Likely cause Correction
Investment cracks during heating Rapid polymer expansion, trapped moisture, or sharp pattern corners. Dry longer, slow the ramp, hold at low temperature, improve venting, and add fillets.
Black residue or rough cavity Incomplete burnout or inadequate oxygen flow. Increase airflow, extend the burnout hold, and confirm the flask—not only the oven—reaches the required temperature.
Blisters or pitted metal Boiling polymer, damp investment, or gas trapped against the cavity wall. Dry the mold completely, reduce the initial heating rate, and add or enlarge vents.
Short pour or missing thin features Insufficient superheat, cold mold, restrictive gates, or poor venting. Review alloy and mold temperatures, enlarge or reposition gates, and provide a clear vent path.
Shrinkage cavity or internal porosity Inadequate feeding during solidification or slow, uncontrolled freezing. Improve riser and gate design, keep a liquid feed reservoir, and do not assume a smooth exterior means a dense interior.
Metal flash along a seam Investment split or flask movement. Strengthen support, reduce thermal shock, and secure the pattern and flask before filling.

What equipment and process controls are essential?

A workable setup normally includes a printer and burn-away filament, a compatible investment and flask, a ventilated burnout furnace, an aluminum-capable melting furnace, a sound crucible, a pyrometer, lifting tongs, a pouring shank, dry charge metal, and foundry PPE. The exact equipment size depends on part volume and flask dimensions.

Record filament drying, investment batch, water ratio, drying time, burnout ramp and holds, alloy, charge mass, mold temperature, metal temperature, and observed defects. Those records let you change one variable at a time instead of guessing after a failed casting.

Is lost-PLA casting suitable for a first aluminum project?

It is suitable only if you already have a controlled, dry, ventilated foundry workspace and understand furnace and molten-metal hazards. The pattern-making side is accessible to 3D-print users, but burnout and pouring demand the same discipline as other aluminum foundry work. Start with a simple, non-critical shape, validate the investment and burnout cycle, and never use an experimental casting for a component whose failure could injure someone.

Frequently Asked Questions

Can I reuse the printed PLA pattern after casting?

No. The polymer is intentionally decomposed during burnout, so each casting requires a new pattern. Keep the original CAD file and print a replacement when you need another part.

Is a low-ash filament automatically safer than ordinary PLA?

No. Lower residue can improve mold quality, but it does not eliminate expansion, fumes, hot equipment, or moisture hazards. You still need a compatible investment, controlled ventilation, and a complete burnout cycle.

When should I move beyond gravity pouring?

Consider vacuum or centrifugal assistance when thin sections or long flow paths repeatedly fail despite sound gating, venting, and temperature control. These methods add equipment and hazards, so they are not a substitute for fixing a cracked or damp mold.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Can a good-looking casting be used as a structural part?

Not automatically. Investment castings may contain internal porosity and can have lower mechanical properties from slow solidification. For load-bearing or safety-critical use, specify a suitable alloy and post-processing and verify the part with an appropriate inspection method.
