Predictive maintenance can reduce heavy-equipment downtime by detecting signs of developing problems early enough for a team to verify them and schedule repairs before a failure stops work. It is not a sensor or dashboard on its own: the benefit depends on collecting useful data, interpreting alerts correctly, and acting on them.
How does predictive maintenance reduce downtime?
It creates lead time between a warning sign and a failure. With time to inspect a machine, line up technicians and parts, and choose a maintenance window, a fleet can replace an unexpected stop with planned work. Early intervention may also limit secondary damage, but not every failure is predictable or preventable.

- Collect condition and operating data. Onboard telematics and condition-monitoring methods can capture information about machine health and use.
- Look for abnormal readings or trends. Compare current behavior with normal operating patterns or established limits and flag developing faults.
- Verify the alert. A technician or monitoring analyst checks whether the signal warrants action. Komatsu describes a workflow in which personnel review an initial notification before a work order is issued.
- Plan the work. Schedule an inspection, repair, or replacement when the machine can be taken out of service and the required people and parts are available.
- Learn from the result. Use operating trends and equipment-maintenance history to refine future monitoring and response. Komatsu describes historical trend review and equipment-history reporting through its telematics system.
How predictive maintenance differs from other approaches
| Approach | When maintenance happens | What triggers it |
|---|---|---|
| Reactive | After a machine fails or stops | A breakdown or failure |
| Preventive | On a planned schedule | Elapsed time or operating cycles |
| Predictive | When observations indicate that intervention is warranted | Condition data or operating information, such as temperature, noise, vibration, or telematics |
NIST distinguishes these maintenance approaches in its research on U.S. manufacturing maintenance. Predictive maintenance does not eliminate scheduled inspections or routine service; it adds condition-based evidence to maintenance decisions.

Monitoring is not limited to a single sensor type. Methods listed by Komatsu include:
#1 Best Overall
- Diagnose Heavy-Duty Truck Problems Fast — Read and clear fault codes and diagnose warning light issues on many Class 4–8 diesel trucks including Freightliner, Peterbilt, Kenworth, Volvo, Mack and Cummins-powered vehicles
- Help Reduce Downtime & Repair Costs — It offers full system diagnostics for major trucks meeting standard protocols, along with complete OBD2 functionality. Quickly check engine faults, view live truck data and identify issues before expensive repair shop visits or unnecessary repairs
- No complicated setup required — Simple menus and built-in DTC explanations make this truck code reader easy to use for owner-operators, mobile mechanics and small fleet maintenance
- Live Data & Built-in DTC Lookup — View real-time engine data and built-in truck fault code definitions directly on the scanner to help understand vehicle problems faster without searching through manuals
- Free Lifetime Updates & Technical Support — Includes free software updates plus responsive technical support for setup, compatibility and everyday truck diagnostics
- Continuous online monitoring and fault notifications
- Visual and electrical inspections
- Vibration analysis and ultrasound
- Oil analysis and thermography
- Analysis of operating practices, fuel use, and machine mobility
Which methods are useful depends on the machine, the failure modes of concern, and the conditions in which it operates. A telematics feed can provide alerts and performance data, but its value depends on whether the relevant equipment and data are supported and whether someone can respond to what the system finds.
What do published results show?
There is no established, independently controlled industry-wide percentage for how much predictive maintenance reduces heavy-equipment downtime. Published figures need to be read in context:
Rank #2
- HANDLE MORE HEAVY-DUTY JOBS WITH ONE SCANNER — The ANCEL X7HD PRO brings full-system diagnostics, HDOBD/OBD2 diagnostics, 42+ service functions, bi-directional controls, and ECU coding into one heavy-duty scan tool. Built for diesel technicians, repair shops, and fleet maintenance teams that need one scanner for everyday diagnostics, service, active tests, and post-repair work
- TAKE ON 42+ SERVICE & RESET JOBS IN-HOUSE — Perform supported DPF regeneration, injector coding, oil reset, throttle adaptation, EPB reset, ABS bleeding, idle/speed adjustment, and more. Handle more routine maintenance and service work in your own shop or fleet yard instead of relying on a dealer or separate tools for every job
- COMMAND COMPONENTS & CHECK THEIR RESPONSE — Bi-directional control lets you command supported components such as injectors, cooling fans, throttle actuators, and ABS-related systems, then check how they respond. Use active tests to narrow down a problem before tearing things apart or replacing parts, helping you troubleshoot based on actual component behavior instead of fault codes alone
- CODE & MATCH MODULES AFTER REPLACEMENT — Perform supported ECU coding, module matching, adaptations, and relearn procedures when replacing compatible components or control modules. Complete more post-repair setup with the same scanner and help ensure replacement modules are properly configured to communicate with the vehicle
- DIAGNOSE MORE SYSTEMS ACROSS A MIXED FLEET — Read and clear codes, view live data and freeze frame information, and access supported systems including Engine, Transmission, ABS, and Body. Coverage includes compatible Freightliner, Kenworth, Peterbilt, Volvo, Mack, and International trucks; Cummins, Caterpillar, Detroit, PACCAR, and Navistar engines; plus supported OBD2/HDOBD vehicles—giving multi-brand shops and fleets broader coverage from one tool
- NIST manufacturing associations: A 2020 NIST report found 15% less downtime, an 87% lower defect rate, and 66% less inventory increase due to maintenance issues among establishments relying primarily on preventive and predictive maintenance, with greater predictive use among that group. The estimates concern U.S. discrete manufacturing and are based on 2016 data—not heavy-equipment fleet results. The same report found that the top quarter of establishments relying on reactive maintenance had 3.3 times more downtime than the bottom quarter, an association rather than a forecast for any particular fleet or product.
- Komatsu case study: Komatsu reports nearly a 71% reduction in unscheduled maintenance during a specific remote-monitoring case. This is a vendor-published case result, not a general expected outcome.
- NIST review of studies: A 2025 systematic review identified 42 eligible studies from 465 relevant papers published from 2001 through 2023. Its authors said varying performance measures and economic analyses made studies difficult to compare directly.
These results show why a single headline percentage can mislead: manufacturing surveys, a vendor case, and studies using different evaluation methods do not establish a typical reduction for heavy equipment. NIST’s review recommends more consistent reporting to make condition-monitoring evaluations easier to compare.

In a Caterpillar-published customer case, data from three Cat 777 mining trucks, combined with inspections and fluid-analysis results, supported a recommendation on when to rebuild engines before failure. Caterpillar says the customer paid thousands of dollars for repairs before failure rather than hundreds of thousands after failure. This illustrates how several types of evidence can inform a maintenance decision; it is a manufacturer-published example, not an independent controlled study or a typical savings estimate.

How should a fleet assess a monitoring approach?
Before selecting a monitoring setup or service, check how it fits the equipment and the maintenance process—not just what data it can display.
- Compatibility and access: Confirm supported machines, mixed-fleet coverage, data access, and connectivity at remote sites. Actual compatibility may depend on the machines and service configuration.
- Coverage: Identify which failure modes and operating conditions the system monitors, and which require separate inspections or analysis.
- Alert handling: Establish who interprets alerts, how they are verified, and how a confirmed issue becomes an inspection or work order.
- Workflow fit: Check that findings can be used alongside inspection records, fluid-analysis results, repair history, and parts planning.
- Economics: Weigh implementation and ongoing costs against the likelihood and consequences of failures the approach could help manage. NIST notes that differing evaluation methods make it risky to assume one economic result will apply across industrial settings.
Predictive maintenance is most useful when a warning can lead to a timely, practical intervention. Data that arrives without a clear verification and service response does not, by itself, prevent a machine from stopping.
