Yes—you can keep a classic console shell, buttons, and switch while replacing its electronics with a tiny computer. The reliable way to do it is to treat the original case as a custom enclosure: measure every internal feature, prototype the mounting and cable paths, then test the complete computer before closing the shell. A Raspberry Pi Zero 2 W is the most practical choice for a very small enclosure; a Raspberry Pi 4 or 5 provides more emulation headroom but needs more room, power, and cooling.
What this conversion actually involves
A shell conversion is not a drop-in electronics swap. You are building a small computer into an enclosure that was designed for a different circuit board, connector layout, heat load, and power source. The finished system has to solve five separate problems:
As an Amazon Associate I earn from qualifying purchases.
- Mechanical fit: the board, storage, cables, controls, display hardware, and cooling must fit without stressing the plastic.
- Electrical integration: the original buttons, switch, speaker, LEDs, and ports need compatible wiring or replacement interface boards.
- Thermal management: heat must leave the enclosure during sustained emulation.
- Software setup: the operating system, front end, controller mapping, and legally obtained game files must work before the case is sealed.
- Serviceability: you need a way to reach the microSD card, power connector, and fasteners if something fails.
The best first build is usually a roomy donor shell with existing vents and a removable back. Thin handheld shells are possible, but they leave little space for a battery, display cable, heatsink, and strain relief.

Decide what you want to emulate before buying a board. Eight- and 16-bit systems place much smaller demands on the computer than arcade titles, 32-bit systems, or heavier sixth-generation emulation. Your target determines board size, cooling, power, and whether the original shell is realistic.

Small 8- and 16-bit libraries
A Raspberry Pi Zero 2 W is well suited to a compact build where volume and low power matter most. It is the board used by the open-source Pi Tin project, whose documented 3D-printed clamshell measures 93 × 66 × 26.5 mm (alley cat engineering, 2025). That dimension is a reference for a purpose-built case, not a promise that every donor shell will accept the board without modification.
Arcade and 32-bit systems
A Raspberry Pi 4 or 5 gives you more performance headroom than a Zero 2 W. The trade-off is a larger board envelope, higher power demand, and a greater need for a low-profile heatsink or fan with a clear airflow path. Reserve space around the board rather than assuming the original ventilation is adequate.
Heavier sixth-generation emulation
These systems are the most demanding option in this project. A Pi 4 or 5 may be a more appropriate starting point than a Zero 2 W, but the shell must accommodate cooling and a reliable power supply. Do not promise a particular frame rate until you have tested the exact games, operating-system image, and cooling arrangement you plan to use.

Remove the back and create a dimensioned sketch or digital model. Measure the usable cavity rather than the outside of the case, because screw posts, ribs, cartridge guides, and button wells consume space.
Record these dimensions
- Internal length, width, and height at several points; many shells taper or have stepped ceilings.
- Positions and diameters of screw posts, clips, bosses, and structural ribs.
- The controller membrane, button openings, and the distance between each membrane contact and the shell’s centerline.
- Cartridge-bay depth and any door or latch that must remain functional.
- Existing ventilation slots and the direction in which air can move through them.
- Openings for the original power switch, video connector, audio jack, controller ports, LEDs, and speaker.
- Clearance for cable bends. A connector may fit in a straight line but fail when an HDMI or USB cable must turn inside the case.
Leave a margin around every connector and moving part. A board that technically fits can still become impossible to assemble if a cable cannot be plugged in after the board is screwed down.
Choose the computer by enclosure constraints
| Decision factor | Raspberry Pi Zero 2 W | Raspberry Pi 4/5 class |
|---|---|---|
| Best use | Very small shells and lower-power 8/16-bit-focused systems | Arcade, 32-bit, and more demanding emulation where extra performance justifies the larger build |
| Space and heat | Smaller board envelope; a roomy shell may permit passive cooling | Needs space for a low-profile heatsink or fan and a deliberate airflow path |
| Port planning | Often requires short adapters or pass-through cables for full-size external ports | More onboard I/O, but connector placement still has to match the donor openings |
| Power design | Lower-power design is easier to fit in a compact enclosure | Power supply and heat requirements are more demanding |
| Reference project | Pi Tin is designed around the Zero 2 W; its documented clamshell is 93 × 66 × 26.5 mm | No single case dimension applies; the heatsink, fan, and cable arrangement determine the required volume |
The Pi Tin documentation describes the project as “an open source retro gaming device designed around the Raspberry Pi Zero 2 W” (alley cat engineering, project documentation). Use that project as a mechanical reference, not as a guarantee that its parts or dimensions transfer to your donor shell.
Strip and document the original console
Photograph the donor from several angles before removing its electronics. Photograph the button membranes in place, the speaker polarity, LED positions, switch wiring, connector openings, and every screw location. Label each part in a small bag as it comes out.

Keep parts that still solve a mechanical problem
- The shell halves, screws, buttons, membranes, cartridge door, and brackets often save more fabrication work than replacement parts.
- Retain the original speaker if its size and impedance are compatible with the audio amplifier or display board you select.
- Keep light pipes, LED windows, and rubber feet; these are difficult to reproduce accurately.
- Do not discard the original board until you have confirmed that no standoff, shield, or bracket is needed as a template.
Before cutting plastic, mark the proposed board outline, port centerlines, and cable routes on cardboard. Hold the template in both shell halves and close the case gently to reveal interference.
Prototype the mounting system
Make a cardboard, foam-board, or 3D-printed mock-up of the board, display, battery, and major cables. A prototype lets you correct a one-millimeter collision before it becomes a damaged shell.
Mounting rules
- Use nonconductive standoffs or an insulating plate between the computer and the shell.
- Do not let a board rest directly on painted plastic, metal shielding, or a cut edge.
- Keep the microSD slot, power input, USB, HDMI, and any reset or boot contacts reachable.
- Leave room to remove the board without desoldering every wire.
- Use existing screw posts where possible; adding a post to a thin shell can crack it.
- For printed brackets, add fillets around screw holes and test the fit with the final cable connectors, not bare board headers.
Pi Tin’s documentation includes printable cases, bezels, and housings that can help you compare ways to hold a small board and align an opening. Adapt the idea to your shell rather than assuming a printed housing will fit inside it.
Reuse the original controls or install an encoder
There are two practical control strategies: wire the original membrane contacts to GPIO, or connect the buttons through a USB encoder.
GPIO wiring for original membranes
Original membranes are attractive because they preserve the console’s feel and button spacing. Trace the conductive paths with a multimeter and identify the common and individual switch contacts. The Game Boy Zero guide explains that button wiring “usually maps the original membrane contacts to GPIO pins with a small protoboard or flexible PCB” (Proto-stack, 2026).
- Photograph and label the membrane tail before cutting or extending it.
- Identify each button’s two electrical contacts and the common return paths.
- Choose GPIO pins that do not conflict with display, audio, or boot functions.
- Use a small protoboard, flexible PCB, or carefully secured wiring harness.
- Add strain relief where the membrane tail or wires leave the controller area.
- Map every input in the front end only after the case is assembled enough to prevent accidental shorts.
Membranes can be fragile and their contact geometry varies by console. If a trace is damaged, a USB encoder may be faster to service than attempting a repair inside a closed shell.
USB encoder for simpler software integration
A USB encoder presents the controls as a conventional gamepad, which can reduce GPIO configuration and make replacement easier. It needs more internal room and a USB connection, so check the board, cable, and connector clearance before choosing it.

Plan video, audio, and external ports
Living-room console shell
For a television-oriented build, route HDMI, USB, and power to the original rear or side openings with short extension cables. Secure each cable so plugging and unplugging cannot pull on the board. A small bezel or printed port plate can hide an oversized modern connector while preserving the donor’s appearance.
Handheld shell
A handheld conversion needs a compatible SPI or DSI display, a bezel designed around that panel, and a cable path that does not press against the screen. Fix the display position first; then place the board so the cable reaches without a sharp fold. An official Raspberry Pi handheld guide documents access to USB ports and an optional mini-HDMI pass-through, which is a useful model for deciding whether a port should remain accessible or be permanently internal.
Audio and indicators
Test the speaker before final assembly. Check polarity, volume, and whether the chosen audio path introduces hum or mechanical vibration. Reuse the original LED or light pipe only after confirming the new board’s voltage and current requirements; otherwise use an appropriately rated indicator circuit.
Add safe power and storage
Install a microSD card for the operating system and game files. Choose a stable, appropriately rated power supply for the board you selected, and provide a firm strain-relieved connection at the shell.
Handheld battery requirements
A handheld build needs a protected battery and charging solution designed for the cell and load. Do not connect an unprotected lithium-ion cell directly to the computer. Include a safe charge controller, protection circuitry, and a soft-shutdown method so the operating system can close files before power is removed.
Make storage and power serviceable
- Put the microSD card behind a removable panel or leave enough clearance to eject it without dismantling the shell.
- Keep the charging or power connector accessible, even if the original switch is retained.
- Use cable strain relief at every external connector.
- Label polarity and connector orientation during assembly.
- Test shutdown behavior repeatedly before installing adhesive or permanent fasteners.
Design cooling into the shell
Heat management depends on the board and the enclosure, not on a single accessory. A Zero 2 W may operate with passive cooling in a roomy shell, provided vents remain clear. Pi 4 and 5 builds should reserve space for a low-profile heatsink or fan and allow air to enter and leave the case.

Check airflow mechanically
- Locate the processor and power components on the board.
- Align the heatsink or fan with the available vertical clearance.
- Keep vents away from adhesive, foam, and cable bundles.
- Ensure the fan, if used, cannot touch the shell or vibrate against a cable.
- Run a sustained game or emulator workload with the shell open, then repeat with it closed.
No universal temperature limit or thermal benchmark applies to every board revision, heatsink, case, and software image. Use the board’s documented operating guidance and your own sustained-load measurements rather than guessing from a brief boot test.
Independent reader supportYour contribution helps us test, update, and keep practical guides available for everyone.Install the software outside the shell
Complete the first software setup while the computer is easy to reach. A retro front end such as RetroPie can provide the menu, emulator configuration, and controller mapping. The official magazine guide documents installation and Samba transfer for moving game files over a network share.
- Flash a Raspberry Pi-compatible operating-system and front-end image to the microSD card.
- Boot the board with a monitor, keyboard, and temporary power connection.
- Complete first-boot configuration, network setup, and any updates required by the chosen image.
- Map each button and direction, checking that no switch is stuck or duplicated.
- Configure display resolution, audio output, and shutdown behavior.
- Copy only legally obtained game files through a network share or removable storage.
- Test several representative systems and games before moving the board into the shell.
Do not attempt the first controller mapping with the board buried under the shell. A miswired membrane is much easier to diagnose when every pin and indicator is visible.
Test the open assembly before closing it
With the shell open but all final components connected, run a complete acceptance check:
- Cold boot and restart from the intended power switch.
- Every direction, face button, shoulder button, and start/select input.
- Video output at the intended display and cable length.
- Audio volume, speaker clarity, and any headphone or external-audio path.
- MicroSD access, network transfer, and game launching.
- Clean software shutdown and recovery after an interrupted boot.
- Temperatures and fan behavior during sustained emulation.
- Mechanical clearance when the two shell halves are brought together.
Only after these checks pass should you install final screws, adhesive, cable ties, and strain relief. Leave enough slack to open the case again without tearing a membrane or pulling a connector from the board.
Common failure modes and practical fixes
The shell closes only when cables are forced
Shorten the cable run, change the connector orientation, or move the board before cutting a larger opening. A sharp bend can damage a cable long after the first successful boot.

The board resets during games
Check the power supply rating, connector strain, battery protection, and voltage drop under load. A brief desktop boot does not prove that the supply is stable during sustained emulation.
The picture is stable with the shell open but fails when closed
Look for a pinched HDMI or display cable, a connector pushed sideways by the upper shell, or electromagnetic and mechanical interference from a newly installed bracket. Re-route and secure the cable before enlarging the opening.
The case becomes hot
Clear the vents, remove insulating material near the processor, improve the air path, or move to a low-profile fan or heatsink appropriate to the board. If the shell cannot provide that volume, a smaller board is the more reliable solution.
The system becomes impossible to repair
Restore a removable panel, accessible microSD card, and reachable power connector. Avoid permanently gluing the board or battery until the build has survived repeated tests.
Three build patterns that make sense
Compact television console
Use a roomy classic console shell, a Zero 2 W, original membrane wired to GPIO or a small USB encoder, and short HDMI and USB extensions. Retain the original rear openings where possible and use the shell’s existing vents. This pattern favors low power, easy servicing, and 8/16-bit libraries.
Performance-focused living-room build
Use a Pi 4 or 5 only when the additional emulation headroom matters. Plan the heatsink or fan, larger power budget, and airflow before drilling port holes. Keep the board and storage removable so a future board revision can be installed without destroying the donor.
Handheld conversion
Choose the display and bezel first, then fit the board, protected battery and charging circuit, controls, and shutdown method around them. A handheld shell has less spare volume than a home console, so every cable bend and millimeter of battery clearance should be represented in a mock-up.

What to buy and what to verify
The defensible parts list is short: a Raspberry Pi Zero 2 W or a Pi 4/5-class board, a compatible microSD card, control wiring or a USB encoder, display and port extensions as required, and a low-profile cooling kit for Pi 4/5 builds. Exact compatibility depends on the donor shell, board revision, connector orientation, and chosen display. Verify dimensions and cable direction against your measurements before ordering; availability and pricing can change.
There is no universal project cost or parts count because the donor shell, display, battery, cooling, and fabrication method change the bill dramatically. Reusing the original controls and openings can reduce work, while a handheld display and protected battery add additional design constraints.
When to abandon the donor shell
Switch shells if the internal cavity cannot hold the board and cooling without blocking vents, if the plastic has no safe mounting points, or if the required port cuts would remove structural support. A larger donor with a removable back is usually a better project than a thin shell that forces hot components against the case. The goal is a dependable small computer that remains repairable, not a conversion that works only while held together on the workbench.
