You can replicate many plastic parts without the original CAD file by documenting the part, measuring its critical interfaces, rebuilding the geometry in CAD, and refining a printed prototype until it fits. For simple shapes, calipers and CAD may be enough; complex surfaces can benefit from 3D scanning, but a scan usually needs cleanup and is not automatically an editable design. A printed copy also does not inherit the original part’s strength rating or safety approval.
Start by understanding what the part must do
Before copying its shape, note what the part connects to, whether it moves, and whether it will face heat or outdoor exposure. These details influence both the geometry you need to reproduce and the material and printing process to consider. Appearance alone does not reliably identify the original plastic or reveal the loads it was designed to withstand.

Keep every broken fragment. A fragment may contain geometry missing from the remaining piece. Photograph the top, bottom, sides, failure area, molded identification, and the part installed or beside the pieces it mates with. Photos help record orientation and shape, but without a known scale they are not trustworthy dimensional references.

Choose how to capture the geometry

For a straightforward bracket, clip, spacer, or cover with accessible interfaces, calipers are often the practical starting point. A scan is more useful when the surface is irregular or complex; it does not remove the need to understand the fit-critical features. Autodesk explains that reverse engineering often involves reconstructing usable CAD from captured geometry: Autodesk’s reverse-engineering overview.

Measure the features that control fit
Use digital calipers for accessible dimensions. Record the measurement orientation and repeat important measurements rather than relying on a single reading. Include dimensions that determine how the part mates, moves, or attaches:
- Boss outside diameters and bore inside diameters
- Tab widths, slot widths and depths, and wall thicknesses, especially the thinnest walls
- Hole diameters and the center-to-center distances between holes
- Shaft and bore dimensions, including any shoulders or steps
- Thread size and pitch where threaded interfaces matter
- Overall length, width, and height
Keep a written measurement record and label which feature each value belongs to. Compare measurements with the mating part when possible: a worn or damaged sample may not preserve its original dimensions. For a broken part, use fragments, matching features, repeated geometry, and function to infer missing areas; do not simply mirror an irregular break and assume it represents the intended shape.

Rebuild the part in CAD around its interfaces
Model the critical interfaces first—such as mounting holes, bores, tabs, or sliding surfaces—and use them as references for the rest of the design. Separate intended geometry from damage, wear, and measurement noise. If you scanned the part, treat the mesh as captured shape data, not as a finished parametric model. You may need to repair gaps, establish reliable dimensions, and reconstruct features in CAD before making substantial changes.

Allow for fit, printer behavior, and material
Parts that move or fit together need clearance. The Prusa Knowledge Base puts it this way: “When modeling parts that should fit together, you need to include a certain amount of tolerance.” Its guidance gives 0.3 mm as an initial clearance measurement for movable parts in its printer context; this is a starting point, not a universal tolerance. Accuracy, printer setup, material shrinkage, and warping can all affect the result. See Prusa’s guidance on modeling with 3D printing in mind.
Choose material based on the part’s function, heat exposure, and environment, as well as what your printer can process. The available information does not establish a universal filament recommendation for an unspecified replacement part. A material that prints easily may still be unsuitable for the part’s operating temperature or loading.

Print a fit-check, then revise
- Print a prototype using a printer-compatible material that is suitable for checking the geometry. The first print is a test, not proof of strength or long-term performance.
- Test the interfaces against the actual mating parts. Check alignment, insertion, movement, and any interference or looseness that matters to the design.
- Revise the CAD model based on the observed fit. A prototype can expose measurement errors, scan gaps, or assumptions that looked acceptable on screen.
- Print the revised part in the selected material and process, then confirm that it performs within the limits of its intended, non-critical use.
Know when not to use a printed replica
A desktop-printed copy does not automatically match the original’s material properties, manufacturing quality, or rating. Do not rely on an unvalidated replica where failure could injure someone or cause serious damage. One commercial replication service excludes pressure-holding parts, drinking-water supply components, live electrical enclosures, guards and interlocks, fall-protection or lifting components, fire-door or exit hardware, and other parts on which personal safety rests; it also screens hot-use parts. This is a caution, not a complete list of legal restrictions.
