To hide a seam between 3D-printed parts, first make a sound adhesive joint, then smooth the exterior with thin layers of body filler, sanding, and (if painting) a light coat of primer. Filler hides a cosmetic gap; it does not replace the adhesive that holds the parts together.
What you need to do before filling the seam
Join and align the parts with an adhesive suited to the print material and the joint. Let it cure according to the adhesive maker’s instructions before sanding or applying filler. Formlabs gives general guidance: plastic-compatible epoxy for large parts, cyanoacrylate (CA) for small and medium parts, and resin for small parts when it can be cured with a 405 nm light source. These are not a universal compatibility chart; confirm the adhesive and print material are compatible. Formlabs’ post-processing FAQ compares adhesive choices by factors including part size, speed, and impact strength.

Once the joint is cured, inspect it and lightly sand the seam to reveal high spots. Start by removing bumps and uneven edges rather than aggressively widening the repair. Prusa’s post-processing guide recommends rough sanding before deciding whether to add material.

How to fill and sand a shallow exterior gap
- Apply a thin layer of body filler. For a shallow gap on a surface you plan to paint, automotive body filler is a well-supported option. Formlabs names Bondo 907 as an example. Spread filler over the seam rather than building up a thick mound.
- Let the filler dry, then sand it. Follow the filler maker’s cure directions. Sand the dried layer until it is flush with the surrounding surface. Prusa also recommends applying automotive filler in thin layers, sanding after drying, and repeating as needed.
- Repeat only where needed. If the seam is still visible or low spots remain, apply another thin layer and sand again. Several light applications give you more control than one thick application.
- Refine the surface. Formlabs’ example progression uses about 150-grit dry sandpaper to level edges and remove larger marks, followed by about 320-grit wet sanding to refine the surface. Treat these as starting points, not fixed requirements: the print material, filler, shape, and intended finish all affect the best grit and sanding method.
- Remove dust before priming. Clean the surface in a way compatible with the print and finishing products. Dust left on the part can spoil the next coat.

Choose a method for the size and purpose of the gap

When comparing options, consider the gap’s width and depth, whether the joint is already sound, product compatibility and cure time, sanding effort, surface detail, and whether the finished piece will be painted.
Prime and paint without losing detail
After sanding and removing dust, apply a thin coat of compatible primer if the part will be painted. Primer makes leftover defects easier to see and can help with tiny imperfections. Inspect the primed surface; if a seam or low spot remains, rework it and prime again as needed. Avoid heavy coats, which can soften fine details. Paint only when the surface is acceptably smooth and the primer is ready according to its label. Follow the instructions for the specific adhesive, filler, primer, and paint, including cure times, ventilation, protective equipment, and material compatibility.

No single filler or adhesive is established as suitable for every filament and photopolymer resin. Check the product maker’s compatibility and cure guidance for both the print and the finishing material. If compatibility is uncertain, test on an inconspicuous area first.

Uncured resin requires protective equipment, including gloves and eye protection, in Formlabs’ guidance. Follow product labels and safety directions when sanding, handling fillers or solvents, and using spray primer or paint; provide the ventilation the products require.
