How Industrial Robots Install Fasteners in Aircraft Assembly

Aircraft fastening robots prepare aligned structural joints, drill holes and use specialized tooling for the required joining method. Their configurations vary with the part, line and production needs.

Industrial robots install aircraft fasteners by accurately positioning and stabilizing joined parts, drilling and preparing the required holes, then using purpose-built tooling to complete the specified joining operation. The exact process depends on the structure and fastener: riveting, crimping and screwing are distinct methods, not interchangeable steps.

What happens during robotic aircraft fastening?

A fastening cell brings together a robot or other positioning system, a specialized end effector, fixtures or clamps, process controls, and often measurement or monitoring equipment. The system moves to a joint, references the part geometry and holds the components in the required relationship. It then drills through the assembled layers, removes chips and carries out the specified fastening operation.

Drilling and fastening may use different tools or stations. A robot that drills a joint does not necessarily install the fastener in the same pass, and one cell’s capabilities should not be assumed to describe every aircraft production line.

Drill and prepare the joint

Structural layers must stay aligned while holes are made. Hole location and orientation matter, and chips must be cleared rather than left to clog the cutting tool or interfere with the process. Airbus describes a vibration drilling spindle that moves the bit in and out as it rotates, breaking long chips into shorter pieces that can be extracted. Airbus said this approach addressed chip clogging, which can contribute to tool wear, material damage and inconsistent hole diameters.

For that described process, Airbus reported up to a 50% reduction in processing time for thick material packages with titanium. That is a result Airbus attributed to its vibration-drilling approach in this specific context, not a general productivity figure for robotic aircraft assembly. Airbus’s explanation of the drilling technology provides the company’s account.

Install or form the fastener

Once the joint is prepared, dedicated tooling performs the specified joining method. A rivet may be installed or formed; other demonstrated operations include crimping and screwing. Fraunhofer IFAM describes a 1:1-scale aircraft vertical-tail-plane-box example that combined rivet crimping on a fuselage shell with drilling and screwing riveted joints. It illustrates the range possible with modular equipment and different end effectors, not a universal sequence or a claim that all operations happen in one pass. Fraunhofer IFAM’s project description gives details of the demonstration.

Why hole quality and alignment matter

A fastener joins structural layers through a prepared hole, so the hole must be in the right place and oriented appropriately for the joint. The parts must also remain correctly aligned during drilling and fastening. Fraunhofer IPA’s Robotic Drilling and Riveting project considered aluminum, titanium, carbon-fiber composites and mixed-material stacks. Its project page gives typical aerospace-context values of ±0.5 mm for hole position and 0.5° for orthogonality. These are contextual figures reported by that project, not universal acceptance limits for every aircraft program or joint. Fraunhofer IPA’s project page describes the work.

  • Position: the hole must be located as required for the joint.
  • Orientation: the drill must meet the specified angle to the surface.
  • Part relationship: layers need to remain in the intended position as they are drilled and joined.
  • Chip evacuation: cutting debris must be removed so it does not obstruct drilling or compromise the process.

How aircraft-assembly robot configurations differ

Aircraft structures are large and varied, so the robot’s reach and mounting arrangement have to suit both the part and the production line. Airbus’s examples show two different approaches: a rail-mounted system that can be assembled around an aircraft, and a compact robot designed for existing pre-assembly lines.

System Configuration and use Scope stated by Airbus
Flextrack Modular, rail-mounted robot system that can be assembled around an aircraft and travel alongside fuselage sections for drilling; used primarily on A320 Family fuselage pre-assembly lines. Airbus’s 2023 article reported about 50 Flextracks in production areas at that time and described plans to expand deployment. This is a historical count, not a verified current total.
Medium-Sized Drilling Robot (MSDR) Designed to fit existing A320 Family pre-assembly lines. Airbus describes its use for fuselages, horizontal and vertical tail planes, and centre wing boxes in that pre-assembly context. Airbus says the MSDR covers 87% of the pre-assembly-line drilling needs it targets. This is the manufacturer’s scope figure for the system, not a share of all aircraft fastening work.

Airbus’s robotics overview describes the MSDR and Flextrack. Its 2023 robotics-strategy article is the source for the historical Flextrack deployment count.

More broadly, aircraft assembly can use fixed robotic cells, portal-based systems, mobile robots or rail-mounted equipment. The choice depends on the part’s shape and access, required process accuracy, line layout, production volume, changeover needs and which operations the end effector must perform. Fraunhofer’s overview notes that complex robotic cells can make sense for large series but restrict production flexibility, while location-flexible robots can support small-batch work. Fraunhofer’s aircraft-construction overview discusses that production trade-off.

What to check when comparing systems

No configuration is best for every aircraft joint or factory. A useful comparison starts with the manufacturing task rather than the robot brand:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Structure and material stack: identify the parts and materials being joined, including whether layers combine metals and composites.
  • Hole requirements: establish the needed position and orientation for the application.
  • Access and layout: determine whether the work calls for a fixed cell, mobile positioning or a rail-mounted system.
  • Production volume and changeovers: balance repeatability and throughput against the flexibility needed for different parts or batches.
  • Joining operation: specify whether the process requires riveting, crimping, screwing or another method, and whether the system drills, fastens or does both.
  • Process control: consider how chips are evacuated and how the operation’s quality is monitored.

The cited examples do not establish a universal aircraft-fastener inspection standard, cycle time or lifecycle-cost ranking. Those values depend on the aircraft program and production process and should not be inferred from the robot configuration alone.
