But a striking computer-generated shape is only a candidate design: engineers must check it, choose a workable manufacturing route, inspect the finished part and qualify it for its intended use.
What does “AI-designed” mean in this context?
It does not mean asking a general-purpose chatbot to invent a flight-ready component from a blank page. In NASA Goddard’s generative-design workflow, engineers first define what a part must connect to, what loads or other requirements it must meet, and what regions must remain clear—for example, an optical path or space needed to assemble the hardware. Software searches for structures that satisfy those constraints; engineers review and refine the candidates. NASA’s account of the work describes commercially available AI software being used within that engineering process.

The outputs can look unlike familiar brackets or frames because the software is searching through possible ways to connect constrained regions, rather than following the shapes a person might sketch first. That unfamiliar appearance is not evidence that the part is either impossible to make or ready to use.
How do engineers turn a generated shape into a part?
- Define the requirements and boundaries. Engineers specify interfaces, fasteners, keep-out zones and, where relevant, how technicians will access the part during assembly.
- Generate candidate geometry. The software searches for structures that meet the inputs. NASA says candidates can appear in an hour or two in the described workflow; that is a design-generation timescale, not a promise of a completed, qualified component in that time.
- Review and analyze the result. Engineers check whether members are practical, whether the design meets its performance requirements, and whether it can be manufactured and inspected. NASA engineer Ryan McClelland cautioned that “the algorithms do need a human eye” because the software can make structures too thin.
- Select a manufacturing process and revise as needed. NASA reports that vendors have milled evolved structures. It also discusses metal and resin 3D printing as potential ways to make more complex structures; that possibility does not mean every generated design can be printed successfully.
- Inspect and qualify the manufactured part for its application. A physical part must be checked against its requirements, and high-consequence uses may require controlled production and application-specific evidence.
Which manufacturing methods can make these shapes?
Milling: demonstrated for NASA evolved structures
NASA reports that commercial vendors can mill its evolved structures. This is a concrete example of unconventional geometry being made with an established industrial process. It does not establish that milling is suitable for every generated shape; tool access, geometry and the selected material still constrain what a vendor can produce.

3D printing: a potential route, with process limits
NASA identifies metal and resin additive manufacturing as a way that may enable larger or more complex structures. Printing does not remove the need to design for the process. A 2020 study by Oh, Ko, Sprock, Bernstein and Kwon examined decomposing parts in light of additive-manufacturing and assembly guidelines, including constraints such as support structures, stair-step effects, hollow spaces and build time. Its proposed decomposition method reduced average material consumption by 26% for material extrusion and 62% for vat photopolymerization compared with near-convex decomposition in that study. Those are results for the paper’s method and comparison—not general savings estimates for AI-designed parts or additive manufacturing as a whole. NIST’s publication record describes the study.
When a shape conflicts with a process, engineers may need to alter it or split it into pieces that can be manufactured and assembled. That can change the original geometry, add joints or supports, and affect how the final assembly is inspected.

Why does making a part not prove it is safe?
A machine producing the intended shape establishes that the part was made; it does not by itself show that the material and finished part meet every requirement in service. NIST identifies challenges in measuring complex surfaces and internal geometries, finding internal defects such as pores, and accounting for direction-dependent material properties in additive-manufactured parts. Its Additive Manufacturing Part Qualification project describes the need for reliable measurement and qualification approaches.

What controlled production can involve
For human-spaceflight hardware, NASA describes a controlled additive-manufacturing path that can include a quality system and manufacturing control plan; qualified feedstock and machine and process controls; process monitoring and material-property records; and a production planning package covering details such as build orientation, inspection and proof testing. After approval, a pre-production article must meet requirements before the qualified part process is established. NASA’s overview, NASA Additive Manufacturing Standards Support Human Spaceflight, is specific to that context. Requirements differ by application; not every printed part faces the same qualification burden.
NIST’s 2022 strategy for high-consequence additive manufacturing likewise treats confidence in both production processes and parts as a barrier to wider adoption in critical applications. A successful print or milling job is therefore one step in the evidence chain, not a substitute for it.

What performance improvements have NASA reported?
NASA’s 2023 account says Goddard’s evolved structures can weigh up to two-thirds less than traditional components. It also quotes McClelland saying post-design stress analyses found stress factors “almost ten times lower” than in parts produced by an expert human in the comparison he discussed. These are results reported for NASA’s work and comparison, not universal benchmarks: they do not establish that every AI-designed component is lighter, stronger, safer or cheaper.
McClelland also said a prototype could be designed, analyzed and fabricated in as little as one week in the described workflow. That is a potential prototype cycle, not a general schedule for designing, qualifying and delivering aerospace hardware.

How should you judge an AI-designed component?
Do not judge it by its appearance or by a simulation result alone. A meaningful comparison with a conventional design uses the same requirements and considers the full path from geometry to use:
- Does each design meet the same load, stiffness and interface requirements?
- How do mass and stress concentrations compare, and what assumptions were used in the analysis?
- Can the selected manufacturing process reach the relevant features, and are supports, access or assembly steps needed?
- Can the finished geometry be inspected adequately, including internal features where necessary?
- What evidence shows that material properties, defect limits and production controls meet the application’s requirements?
- What are the actual lead time and cost after design revision, manufacture, inspection and qualification—not just geometry generation?
NASA’s example shows that unconventional computer-generated parts can move into physical production. Whether a particular part is usable depends on the entire engineering and manufacturing case: requirements, human review, process fit, inspection and qualification.
