A buyer’s guide to industrial thermal energy storage systems

Industrial thermal energy storage (TES) stores energy as heat and releases it later as process heat, hot air, thermal oil, steam, or—when a power block is added—electricity. It can shift electric consumption to low-price or curtailed renewable periods, reduce fossil-fuel firing, and provide resilience without forcing a factory to change its production schedule. The right system is determined less by a “best battery” than by your load profile, delivery temperature and pressure, charge windows, site limits, and the boundary used for cost comparisons.

This guide explains the main storage families, shows how published cost and efficiency figures differ, identifies current supplier approaches, and gives a procurement process that turns a heat-storage concept into a bankable project.

What industrial thermal energy storage is—and what it is not

The U.S. Department of Energy defines TES as energy stored in a material as a heat source or cold sink and reserved for use at a different time. In an industrial installation, an electric heater, heat pump, recovered heat stream, or another charging source raises the temperature (or changes the phase or chemical state) of a storage medium. A heat exchanger, steam generator, blower, thermal-oil circuit, or direct-contact arrangement then delivers useful energy when the process needs it.

Storage may cover a few hours, overnight operation, weekend shutdowns, or multi-day and seasonal mismatches. Unlike an electrical battery, a thermal battery can often feed the process directly, avoiding a conversion back to electricity. If electricity is required, a turbine or another power-conversion block must be included, and efficiency and cost should be assessed for that complete path.

Why factories buy TES

  • Fuel substitution: electricity from a grid, on-site solar or wind, or curtailed renewable generation can replace some or all gas-fired heat.
  • Load shifting: charging during low-price or low-carbon periods lets the plant discharge during expensive or constrained hours.
  • Production continuity: stored heat can cover an interruption in renewable supply or a short utility outage, subject to the specified duration.
  • Renewable integration: a storage system absorbs variable power without requiring the process itself to follow weather-driven output.
  • Heat recovery: some designs can capture otherwise wasted high-temperature heat, although the heat source, exchanger and contamination limits must be engineered for the particular site.

TES does not automatically eliminate a boiler. A plant still needs enough charging power, storage capacity, discharge temperature, pressure and controls to meet its worst credible operating period. Many projects retain a boiler for peak demand, backup or seasonal security while using TES for the predictable part of the load.

Start with the process specification

Before comparing technologies, turn the factory’s demand into an hourly and seasonal specification. A single “megawatt of heat” number is insufficient: the same average load can require radically different storage if peaks are short, steam demand is intermittent, or the site can charge only a few hours each day.

Load and operating data to collect

  • Hourly (and, where useful, five-minute) heat demand for a representative year, with separate profiles for weekdays, weekends, shutdowns and seasonal campaigns.
  • Minimum turndown, ramp rate and the maximum simultaneous demand for each process line.
  • Required delivery medium: saturated or superheated steam, hot water, thermal oil, hot air, direct radiant heat, or a combination.
  • Supply temperature, return temperature, pressure, steam quality, allowable pressure drop, humidity limits and any restrictions on gas composition or oxygen content.
  • Expected annual operating hours, planned outages, minimum state of charge, and the number of charge/discharge cycles the project will make each year.

Charging and site constraints

  • Available grid connection, tariff periods, demand charges and the maximum charging power the network can accept.
  • On-site photovoltaic or wind output, curtailed-power opportunities, waste-heat sources and any hybrid charging arrangement.
  • Available footprint, height, foundations, access for heavy equipment, fire separation, drainage and distance to the process users.
  • Permitting jurisdiction, pressure-equipment rules, electrical protection, emissions implications and requirements for hazardous-area classification.
  • Controls architecture, plant historian interfaces, cybersecurity requirements and the operator skills available for a new thermal system.

Use these data to define two separate ratings: usable thermal capacity in kWhth or MWhth, and charge/discharge power in kWth or MWth. Capacity answers “how long”; power answers “how fast.” A storage block that has enough energy but cannot deliver the peak steam rate will not replace the intended boiler duty.

How the principal TES technologies compare

DOE highlights power and energy density, system cost, lifetime, durability, installation, operation and maintenance as buyer-relevant priorities. The European Commission reports technology-readiness level (TRL) 9 for molten salts, water tanks, ceramic-brick storage and several other established sensible systems, while many phase-change-material and thermochemical concepts remain at lower readiness. TRL is not a performance guarantee: it indicates maturity of the technology class, not suitability for your process.

Storage family How energy is held Strengths Typical buyer concerns Best fit
Sensible Temperature rise in water, molten salt, concrete, brick, sand or another solid Established materials and straightforward heat balance; mature examples can be sourced and maintained through conventional industrial channels Volume and insulation can become substantial; heat loss and usable temperature range depend on the medium and design Well-defined heat or steam loads where proven equipment and predictable operation matter
Latent Phase change in a material that melts or solidifies near a selected temperature Near-isothermal discharge and potentially higher energy density than a sensible store over a narrow temperature band Material stability, heat-transfer rates, containment and cycling life vary widely; readiness depends on the temperature and material Processes that need a tight delivery temperature and can use the selected phase-change range
Thermochemical Reversible chemical reactions or sorption/desorption Potentially high energy density and very low standby loss when separated reactants are stable Many industrial concepts are still at demonstration or earlier readiness; reactors, kinetics and materials handling add integration risk Projects able to accept development risk in exchange for compactness or long-duration storage
Electro-thermal solid media Electricity heats a solid block, which later transfers heat to air, oil, water or steam Direct use of electricity, high outlet temperatures in some designs, and simple energy shifting without electrochemical cells Heater and exchanger sizing, insulation, auxiliary electricity, controls and the cost boundary used in quotations must be examined Factories with flexible charging and a continuous industrial heat demand

Sensible systems

Water tanks are attractive at low and moderate temperatures because water has high volumetric heat capacity and established pumps, valves and heat exchangers. Molten salt extends sensible storage to higher temperatures but introduces freeze protection, heat tracing, corrosion and material-compatibility questions. Concrete, ceramic brick, sand and other solids avoid liquid containment and can be arranged in modular blocks; their economics depend on thermal conductivity, air or fluid channels, insulation and the required outlet temperature.

Latent systems

Phase-change materials absorb or release heat at an approximately constant temperature. That can simplify process control where a narrow temperature band is valuable. The trade-off is that the material must be compatible with its container and heat-transfer surfaces over the intended cycles. Ask for measured capacity at the actual charge and discharge rates, not only a material’s laboratory enthalpy.

Thermochemical systems

Thermochemical storage can separate charging from discharging for long periods with little standby loss. However, reaction kinetics, reactor sizing, pressure or humidity control, material degradation and handling can dominate the balance of plant. A supplier should identify the demonstrated scale, operating hours and cycle count for the exact chemistry and temperature—not merely cite a promising laboratory result.

Industrial electro-thermal heat batteries

Electro-thermal systems use electricity to charge a solid medium, then deliver heat through a controlled heat-transfer loop. They are often described as “heat batteries,” but the useful comparison is to a complete boiler replacement or hybrid heat plant: heater, storage block, fans or pumps, heat exchangers, steam generator, controls, civil works and electrical interconnection all belong in the project boundary.

Rondo Energy

Rondo’s brick Heat Battery targets installations from 2 MWth to more than 100 MWth. Its published product description says it can supply steam, thermal oil or air and claims more than 97% electricity-in-to-energy-out efficiency. Rondo announced a 100 MWh commercial unit operating in October 2025. The company publicly lists capital purchase and lease options. Treat the efficiency as a supplier claim and ask whether it is measured at the storage block, at the delivered process boundary, or for a particular operating profile; auxiliary loads and steam-generation losses can change the site result.

Antora Energy

Antora stores energy as heat in blocks of solid carbon and states that its systems can deliver always-on heat and power to industry, data centers and the grid. Listed HeatCore modules provide up to 375°C heat, use 300 kWth modules and have a stated design life of more than 20 years. Antora describes a turnkey integration model. In May 2026, Antora and POET announced a 5 GWh multi-day thermal-battery project. Confirm whether a proposed project uses the same module rating, temperature and integration boundary as those public figures.

Kraftblock and other suppliers

Kraftblock is a relevant reference when surveying solid-material thermal storage. Supplier lists should also include engineering, procurement and construction (EPC) firms and controls integrators, because exchanger design, steam systems, electrical protection and commissioning often determine the delivered performance. Public product pages establish a starting point, not a substitute for site references and a performance guarantee.

Temperature, steam and replacing a gas boiler

A heat battery can replace a gas boiler only when its discharge conditions match the process and the charging economics work. Compare the following on an hourly basis:

  • Delivered temperature and pressure at the user, including losses in piping and heat exchangers.
  • Steam flow, dryness or superheat requirement, blowdown and condensate-return arrangement.
  • Peak and minimum demand, ramp time and the required hours of autonomy.
  • Available charging power during the hours when the store must recover its state of charge.
  • Backup duty during grid outages, low renewable output, maintenance and extreme weather.

Antora’s listed HeatCore output is up to 375°C, while Rondo describes steam, thermal-oil and air delivery. Those figures do not mean every configuration reaches the same pressure, flow or temperature. A supplier must provide a heat-and-mass balance for your site, including steam generator approach temperatures, condensate handling, startup time and controls response. For higher-temperature processes, ask whether the stated outlet is continuous, peak-only, or dependent on a reduced discharge rate.

Efficiency, duration and heat loss

Use a clearly defined efficiency metric. “Round-trip efficiency” can mean electricity in to electricity out, electricity in to delivered heat, or electricity in to useful process energy after auxiliaries. These are different products.

Published figure What it describes Qualification
44% round-trip efficiency; 35-year life; $88/kWhe storage-block cost DOE’s 2030 estimate for molten salt with a steam turbine A future-oriented U.S. DOE estimate for an electricity-output configuration; it is not a quoted cost for a direct-heat project
USD 10–15/kWhth Indicative cost cited by the IEA for some solid-material electro-thermal storage Applies to some systems and a stated project boundary; it is not directly interchangeable with a storage-block $/kWhe figure
More than 97% electricity-in to energy-out Rondo’s published Heat Battery claim Supplier claim; verify measurement boundary, auxiliary consumption, temperatures and operating conditions

For a fair bid comparison, require usable delivered capacity at the specified outlet condition, charge power, discharge power, standby loss over 24 hours and over the longest planned hold, auxiliary electricity, degradation, and guaranteed performance at partial load. Report costs as both installed capital and levelized cost of useful heat, with the same assumed cycles, electricity prices, financing, maintenance, backup equipment and project life.

What industrial TES costs per kWh

There is no single market price for “thermal storage per kWh.” A kWhth of a direct-heat block, a kWhe of a molten-salt system with a turbine, and a turnkey plant with steam equipment are different products.

Set the cost boundary

In every quotation, state whether the price includes the storage medium and vessel, electric heaters, heat exchangers, steam generator, turbine or power block, pumps and fans, insulation, controls, civil works, transformer and grid interconnection, EPC services, commissioning, spare parts, permitting and financing fees. Ask for separate line items for the storage block and the balance of plant.

Use the published benchmarks correctly

The DOE 2030 molten-salt estimate of $88/kWhe is a storage-block cost associated with a 44% round-trip electricity pathway and a 35-year calendar life. The IEA’s USD 10–15/kWhth indication applies to some solid-material electro-thermal systems. Neither number is a universal installed price, and neither should be used to rank bids with different capacities, temperatures or inclusion boundaries.

For your business case, calculate annual useful heat delivered, fuel displaced, electricity purchased for charging, demand charges, maintenance, residual boiler fuel, and the value of avoided emissions or flexibility where those revenues are contractually available. Include degradation and a replacement reserve even when a supplier states a long design life.

A procurement process that reduces project risk

  1. Freeze the design basis. Issue the hourly load, temperature, pressure, medium, steam quality, peak rate, minimum turndown, autonomy and annual cycle assumptions.
  2. Define charging scenarios. Specify grid import limits, tariff windows, renewable output, curtailed energy, waste heat and hybrid operation. Require bidders to show the state of charge at the start and end of each representative day.
  3. Choose the integration boundary. Decide whether you are buying a storage island, a complete heat plant, or a boiler-plus-TES hybrid. Put the same boundary in every request for proposal.
  4. Screen technology fit. Eliminate systems that cannot meet the outlet temperature, pressure, ramp rate, footprint, materials-compatibility or permitting requirements before comparing price.
  5. Request a guaranteed heat balance. Require net delivered MWth, usable MWhth, charge power, efficiency, standby loss, auxiliary load and performance at design and turndown conditions.
  6. Verify references. Ask for operating sites with comparable temperature, medium, scale, cycle frequency and control interface. Distinguish an announced project from one that is operating.
  7. Assign safety and permitting responsibilities. The contract should identify who owns pressure protection, fire design, electrical studies, hazardous-area classification, environmental permits and operator training.
  8. Contract for availability. Include commissioning tests, acceptance criteria, liquidated damages or remedies, warranty duration, degradation limits, response times, spare-parts inventory and cybersecurity obligations.
  9. Compare commercial structures. Evaluate capital purchase, lease, energy-as-a-service and long-term heat offtake. Rondo publicly lists purchase and lease options; other structures require direct confirmation from each supplier.
  10. Model the fallback. Retain or size backup heat for maintenance, grid interruption, extended low-renewable periods and a failed module. State which party pays for replacement capacity.

Safety, operation and maintenance questions

  • What is the maximum material, air, oil, salt or steam temperature at every credible fault condition?
  • How are over-temperature, pressure, loss of flow, heater failure and insulation damage detected and isolated?
  • What fire protection, separation distances, ventilation and emergency-response procedures are required?
  • Which components are inspected or replaced on a planned schedule, and what consumables and spare modules must be held on site?
  • How does performance change with ambient temperature, partial load, repeated cycling and a long idle period?
  • Can the system operate safely during a controls-network outage, and how are software updates, remote access and incident response governed?

Solid blocks generally avoid the electrochemical fire behavior associated with lithium-ion batteries, but “thermal battery” does not mean risk-free. Electric heaters, hot surfaces, pressure systems, fans, oils, salts and refractory materials each require a documented safety case.

Decision framework: which system is likely to fit?

Your priority Shortlist first Why
Low-to-moderate temperature water or hot-water demand Water sensible storage Mature equipment and familiar hydraulic integration can simplify permitting and maintenance
Continuous steam or hot air with flexible charging Solid electro-thermal systems, brick or ceramic sensible stores They can convert inexpensive electricity into directly usable heat; verify outlet conditions and exchanger design
Narrow delivery-temperature band Latent storage or a tightly controlled sensible system Phase change may provide near-isothermal discharge, but material and cycle evidence is critical
Multi-day duration with minimal standby loss Thermochemical or well-insulated solid systems Potentially low standing losses, balanced against lower readiness or more complex reactors
Electricity production from stored heat Molten salt or another high-temperature store with a power block Published efficiency and cost must include the turbine pathway, not just the heat store

Common buyer mistakes

  • Comparing unlike dollars: mixing $/kWhe storage-block estimates with $/kWhth turnkey heat costs.
  • Using average demand: overlooking the peak steam or air rate that determines heaters, exchangers and piping.
  • Ignoring recharge: sizing enough discharge energy but not enough charging hours to recover before the next production peak.
  • Accepting nameplate capacity: failing to deduct reserve state of charge, thermal losses, auxiliaries and the usable temperature window.
  • Assuming a public demonstration is a standard product: asking for evidence at the proposed scale, temperature and cycle frequency.
  • Leaving integration to the end: discovering too late that the transformer, steam header, foundations, controls or permits cannot support the design.
  • Omitting the backup plan: treating TES as a single point of failure instead of defining boiler, module or grid contingencies.

Bottom-line buying advice

Choose the system that delivers guaranteed useful heat at your process boundary—not the one with the largest headline efficiency or the lowest uncaveated cost per kWh. Mature sensible stores are often the easiest to permit and source; latent and thermochemical systems can offer valuable temperature control or low standby loss but need stronger evidence at the intended conditions. Solid electro-thermal heat batteries are compelling where a factory can charge flexibly and use heat directly, with Rondo and Antora providing prominent commercial reference points. A bankable decision requires an hourly load model, an explicit cost boundary, verified operating references, safety and maintenance commitments, and a contract that guarantees the heat your process actually needs.
