Solder paste smearing means paste has ended up outside its intended deposit area. The most useful first checks are the stencil underside, stencil-to-board contact and alignment, and squeegee pressure. Residue, paste behavior, print conditions, board warpage, and stencil or aperture design can also contribute, so change one factor at a time and verify that deposits remain adequate.
What causes solder paste to smear?
During stencil printing, paste can bleed between the stencil and PCB instead of staying within the apertures. Paste left on the stencil’s contact side can also transfer to the board on a later print. The result may look like a smudged deposit or a bridge between pads.

There is rarely one universal cause. Poor gasketing or registration, underside residue, excessive squeegee pressure, paste characteristics, and stencil or aperture choices can interact. The troubleshooting order below starts with the easiest checks before moving to process or design changes.
How to troubleshoot the print, in order
-
Clean and inspect the stencil underside
Check the contact side for paste or flux residue, especially around apertures. Clean it using the printer- and stencil-approved process. Tecan’s Stencils Handbook describes approaches including lint-free wipe rolls and automatic under-stencil cleaning. The right cleaning frequency depends on the stencil, alignment, environment, and process; there is no single interval that suits every line.

Inspect the apertures as well as the surrounding surface. Residue or clogged apertures can affect transfer, and residue on the underside can interfere with gasketing and contaminate subsequent prints. IPC’s evaluation of under-stencil-cleaning papers also discusses poor gasketing and high print pressure as risks for bottom-side smear.
-
Check contact, gasketing, and alignment
Confirm that the apertures register with their pads and that the stencil sits consistently against the PCB across the board or panel. Misregistration puts paste outside the target; an imperfect seal gives paste a path to bleed under the stencil.

- Dual-Sided SMT Support: Accommodates PCBs up to 10.9×13.5cm and components up to 6mm height.
- Universal Thickness Compatibility: Works with 0.8mm, 1.0mm, 1.2mm, and 1.6mm PCBs (includes default shims).
- Tool-Free Operation: Hand-tightened knobs and damped hinges enable quick, secure setup without tools.
- Enhanced Alignment: Laser-etched scales for precise PCB/stencil positioning.
If contact varies across a panel, check board support and whether the board is warped. FUJI SMT identifies panel warpage and contact, along with contamination, clogged apertures, and changes in paste amount or temperature, as factors that can affect print quality in production. A test print that looks good does not rule out a contact or support problem that appears across a production panel.

Review squeegee pressure and print conditions
Excessive pressure can push paste under the stencil. Reduce pressure incrementally toward the minimum that still produces acceptable deposits. Too little pressure can leave paste on the stencil top or produce poor deposits, so judge the change by both smear and deposit quality.

Speed and squeegee angle also affect printing. Adjust them in controlled steps, following the printer and paste supplier’s guidance, rather than treating a pressure value as universal. The appropriate settings depend on the printer, stencil, paste, and board.

Review stencil, aperture, and paste choices if the defect persists
If cleaning, contact, alignment, and process settings are satisfactory, review stencil thickness, aperture geometry and orientation, pitch, paste powder and rheology, separation conditions, and board surface with the process or materials supplier. These factors are application-specific; redesign or a paste change is not a sensible first response to a defect that may be caused by residue or poor contact.

For a specific example, Analog Devices’ AN-772 recommends trapezoidal apertures to improve paste release and reduce smearing in its LFCSP application. That is package-specific guidance, not a universal aperture rule. The National Physical Laboratory’s 2002 catalogue abstract on ultra-fine-pitch printing also discusses aperture area ratio and stencil and paste factors.

Choose the next check by the symptom
| Check | What to look for | What to do |
|---|---|---|
| Cleaning | Paste or flux residue on the contact side or around apertures | Use the printer-approved cleaning process and confirm it clears the affected area. Cleaning frequency depends on the process. |
| Contact and registration | Apertures not centered on pads, inconsistent stencil contact, or variation across a board or panel | Correct alignment; check gasketing, board support, and warpage where contact varies. |
| Process settings | Smear that changes when pressure, speed, or separation conditions change | Adjust one condition at a time within equipment and paste-supplier guidance; check for adequate deposits as well as less smear. |
| Stencil and paste | Defect persists after cleaning and setup checks, or is concentrated around particular features | Review thickness, aperture geometry and orientation, pitch, paste behavior, and board surface with the relevant process or materials supplier. |
Why can defects increase in production after a good test print?
Production conditions can expose differences that a test print does not: residue can accumulate on the underside, panel contact may vary, and paste amount or temperature can change. FUJI SMT discusses these kinds of production-quality factors. Compare prints across the panel and over the run, and check cleaning and contact conditions before concluding that the stencil design or paste must change.

When to escalate beyond routine setup checks
If the smear continues after the underside is clean, the stencil is aligned and consistently seated, and process settings have been checked, document where the defect occurs and whether it changes across the board or over time. That pattern helps a process engineer or supplier distinguish a local registration or contact issue from a broader paste, separation, or stencil-design concern. Make design and material changes against the actual package and process rather than applying a generic stencil rule.
