When Should Manufacturers Use 3D Printing?

3D printing complements traditional manufacturing in prototyping, tooling, complex parts, and some small runs. Its cost and waste advantages depend on the part and production system.

3D printing is changing traditional manufacturing most where design complexity, short production runs, customization, rapid prototyping, or tooling lead time matter. It can complement casting, molding, machining, and assembly—not simply replace them. The right choice depends on the part, production volume, quality requirements, and the full cost of making and delivering it.

What changes when manufacturers add 3D printing?

Additive manufacturing (AM), commonly called 3D printing, makes parts from 3D model data, usually by building material layer by layer. Unlike a blanket shift away from conventional production, its practical impact is often to change one stage of a manufacturing process: a prototype can be printed before production tooling is ready, or a printed insert can help make a part by injection molding.

NIST describes the opportunity as enabling complex designs, rapid innovation, and improved economics for some lower-volume and customized production. Those are possibilities, not guarantees for every part or factory.

Faster design iteration

Early prototypes can be made without first investing in production tooling. That can let a team test fit, form, or function and revise a design sooner. NIST notes that rapid iterations may resolve design issues that otherwise could take weeks or months longer to address; the actual schedule depends on the project, materials, printer access, and validation needs.

Tooling that supports conventional production

3D printing can produce sand-casting patterns and molds, injection-molding inserts, and customized jigs and fixtures. These applications change how a conventional process is prepared or supported while leaving casting, molding, machining, or assembly in place.

Complex designs and consolidated assemblies

AM can make shapes such as lattice structures and may combine components that were previously made separately. Consolidation can reduce part count or manufacturing steps, but it does not make complexity free: material and process choice, finishing, inspection, qualification, and cost still matter.

Small runs, customization, and replacement parts

For a low-volume or customized part, avoiding dedicated tooling can make production more practical. The same logic may apply to a replacement part for a discontinued or rarely used product, where holding inventory or recreating tooling is costly. Digital files and on-demand production may reduce warehousing and obsolescence exposure, but they do not remove the need to qualify the part or pay for production and distribution.

When is 3D printing cheaper than traditional manufacturing?

There is no universal answer: compare production routes for a specific part and use case. NIST’s 2014 cost report describes AM across sectors including motor vehicles, aerospace, machinery, electronics, and medical products, but cautions that AM costs more than traditional methods in many instances. The report looks for situations where it may be cost-effective, not a blanket cost advantage.

A 2016 NIST supply-chain review found that the studies it examined supported cost-effectiveness for some small batches produced centrally. Distributed production might become cost-effective with increased automation. The review also cautions that much of the cost literature is narrow: studies often examine a single part, and assembly analyses may omit inventory, transport, or supply-disruption effects.

For a meaningful comparison, include more than printer time or the quoted cost of one part. Assess:

  • Annual demand and batch size.
  • Tooling expense and lead time for the conventional route.
  • Whether the design benefits from complex geometry or consolidating parts.
  • Material and process requirements.
  • Finishing, inspection, testing, and qualification.
  • Inventory, transport, and exposure to obsolete parts or supply disruption.
  • Total supply-chain cost, not just the machine or production step.

The cited NIST cost analyses date from 2014 and 2016. They explain cost mechanisms and limitations; they are not current quotations or a cost estimate for a particular part.

Does 3D printing reduce manufacturing waste?

NIST identifies reduced material waste relative to subtractive processes as a potential benefit. That comparison alone does not establish that a printed part has a lower overall environmental impact. A lifecycle assessment would also need to account for factors such as material production, energy use, transport, finishing, and end of life.

How large is additive manufacturing?

The available figures describe different measures and geographies, so they should not be treated as directly comparable.

The U.S. figures concern shipments and value added; the global figure is a revenue estimate. Their different bases and geographies mean they do not measure the same thing.

How should a manufacturer decide whether to use it?

  1. Define the part and use case. Specify the required function, material, quality, and production volume.
  2. Identify the potential advantage. Check whether the case depends on avoiding tooling, iterating quickly, making a complex shape, customizing a part, or reducing inventory exposure.
  3. Compare complete production routes. Include tooling, production, finishing, inspection, qualification, distribution, and inventory costs where relevant.
  4. Validate the business case. Compare a suitable AM route with the conventional alternative for the actual part, and measure results rather than assuming a general advantage.

NIST recommends an application assessment and business case as a route into adoption, with rigorous measurement of results. For deeper industry analysis, Wohlers Associates describes its printed Wohlers Report 2024 as covering applications, industries, end-use production, production cost considerations, and adoption.
