What Makes Power Banks Catch Fire on Flights? The Science Explained

Power banks can catch fire when a lithium-ion cell enters thermal runaway. Battery damage, heat, shorts, or defects—not 35,000-foot altitude—are the established concerns in FAA and NIST sources.

A power bank can catch fire in flight if a lithium-ion cell enters thermal runaway: a self-sustaining rise in heat and pressure that can lead to gas venting, smoke, or ignition. Damage, an internal short, overheating, overcharging, water exposure, poor protection, or a manufacturing defect can start the process. The available FAA and NIST sources do not establish that flying at 35,000 feet—or normal cabin pressure—causes a battery to fail.

What happens inside a failing power bank?

A lithium-ion cell stores energy in electrochemical materials separated by a thin barrier called a separator. If the separator is damaged or a defect allows the cell’s internal components to connect, an electrical short can produce heat. External heat, overcharging, water exposure, or other abusive conditions can also initiate unwanted reactions.

If heat builds faster than it can escape, the temperature rises and can drive further heat-producing reactions. The FAA describes this process as thermal runaway. It can develop quickly, and its course depends on the cell’s construction and condition. Swelling, gas release, venting, smoke, and ignition are possible signs or outcomes, but they are not a guaranteed sequence in every incident. FAA passenger guidance lists damage, overheating, water exposure, overcharging, improper protection, and manufacturing defects among the circumstances that can lead to thermal runaway.

NIST’s technical material describes internal shorting and abusive conditions as potential sources of heat inside a battery. In a 2026 study, researchers examined exothermic reactions—including decomposition of the solid-electrolyte interphase, reactions between the anode and electrolyte, and cathode decomposition—in selected cylindrical cells. Some cathode decomposition in the tested chemistry could release oxygen and promote electrolyte oxidation. Those laboratory findings explain possible reaction pathways; they should not be generalized to every power bank or battery chemistry. NIST’s thermal-behavior reference and its 2026 experimental paper describe the underlying work.

Thermal runaway is more than a warm battery

Ordinary warmth during use is not, by itself, proof of thermal runaway. The concern is a rising process in which internal heat generation drives more reactions, potentially raising both temperature and pressure. Because a failing cell can worsen quickly, visible swelling, smoke, or active burning should be treated as a warning, not watched to see whether it resolves.

Does 35,000 feet make a power bank more likely to catch fire?

The cited FAA and NIST sources do not identify ordinary cabin altitude or pressure as a cause of power-bank thermal runaway. In the title, 35,000 feet is the setting for the event, not an established scientific trigger. The documented initiating concerns are battery-related—such as damage, a short, heat, overcharging, water exposure, inadequate protection, or a defect.

The meaningful aviation difference is what happens when a battery problem occurs: a device carried in the cabin can be noticed and reported to crew. FAA guidance says flight crews are trained to recognize and respond to lithium-ion battery fires in the cabin. If a device is overheating, expanding, smoking, or burning, alert cabin crew promptly and follow their instructions; do not substitute an improvised response for crew direction. The FAA’s in-flight fire guidance addresses crew response.

Why do power banks belong in carry-on baggage?

Under U.S. FAA passenger guidance, a power bank is treated as a spare lithium-ion battery. Spare batteries must travel in the cabin, not in checked baggage, and must be protected from damage and short circuit. Cabin carriage also means crew can be alerted if a battery shows warning signs. FAA guidance notes that crew members are trained to respond to lithium-ion battery fires.

An FAA incident record illustrates one possible failure path: a portable battery pack in a checked bag appeared to enter thermal runaway and burned its smaller bag and nearby contents. The record says the pack was not protected against external short-circuiting. This is an example of a possible event, not evidence that such incidents are common. FAA’s July 1, 2022 thermal-event record describes the case.

Power-bank capacity FAA passenger guidance
0–100 Wh Generally permitted in carry-on baggage.
101–160 Wh Requires airline approval; carry in the cabin.
Over 160 Wh Prohibited for passenger carriage as a rechargeable lithium battery.

These are baggage thresholds, not estimates of fire risk. A higher capacity does not by itself show that a particular battery is defective or likely to fail. See the FAA’s current passenger battery rules and confirm any approval requirement with your carrier.

How to calculate watt-hours from a label

If a power bank lists its capacity in milliamp-hours (mAh), the FAA’s calculation is: Wh = volts × amp-hours. Convert mAh to amp-hours by dividing by 1,000, then multiply by the voltage used for the rating. For example, a label stating 10,000 mAh at 3.7 V corresponds to 37 Wh (10 Ah × 3.7 V). Use the voltage and capacity information shown for the battery; do not assume a different voltage from the charger output.

How common are lithium-battery incidents on aircraft?

The FAA reported at least 84 lithium-battery incidents on commercial aircraft in 2024, described in the FAA Office of Hazardous Materials Safety’s March 2025 bulletin as a record number for that year. The total covers lithium-battery incidents generally, not power banks alone. It is not a per-flight probability: the FAA says its incident list is not complete, and the count does not provide a denominator for flights or passengers. The agency’s March 2025 Hazmat Highlights gives the annual figure; its incident page notes that the list is not comprehensive.

What should you do if a power bank shows warning signs?

  • Tell cabin crew promptly if a power bank or device is overheating, expanding, smoking, or burning.
  • Follow crew instructions rather than attempting an improvised response.
  • Before travel, check the battery’s Wh rating, keep the power bank in carry-on baggage, and verify your airline’s requirements—especially if the rating is above 100 Wh.
