In a 2026 study, researchers filled the internal channels of 3D-printed Ti-6Al-4V hollow struts with expandable polyurethane (PU), while leaving the lattice’s outer openings exposed. The foam helps retain air and exclude water; the titanium architecture carries compressive load. Results apply to that tested design and process, not to titanium or foam in general.
What the hybrid lattice is—and why the distinction matters
The study’s material is an engineered structure, not a new bulk metal. Its hollow Ti-6Al-4V struts were made using laser-based powder bed fusion, then injected internally with expandable PU. The lattice remains open-cell on the outside, while foam inside the struts helps create water-excluding, air-retaining volume. The primary study describes the architecture and its tests in Advanced Materials.

That arrangement matters when comparing it with foam or solid titanium. A foam block, a porous metal lattice, a foam-filled hollow-strut lattice and a solid titanium part have different geometries and volumes of material. Their effective density and ability to displace water are therefore not determined by the ingredient names alone.
How light is it compared with solid titanium?
The study reports a hybrid bulk density of 0.27–0.32 g/cm³, far below the density of solid Ti-6Al-4V. This is the effective density of the tested lattice structure, not the density of titanium itself. The open external cells contribute to low bulk density, but they are not sealed buoyant volume: water can enter them. For buoyancy predictions, the paper uses a skeletal-density framework rather than treating every open void as trapped air.

The PU-filled internal channels provide the water-exclusion and air-retention mechanism. That combination helps explain why this open-cell structure can float; open porosity on its own does not establish that a metal lattice will do so.
What strength did the tested structure achieve?
In compression tests, the hybrid lattices had average measured yield strength of 10.8 ± 0.3 MPa, ultimate compressive strength of 12.4 ± 0.3 MPa, and elastic modulus of 567.9 ± 10.6 MPa. These are results for the study’s specimens under compression, not tensile-strength figures or universal design allowables.

The paper describes deformation beginning around the lattice nodes near yield. At ultimate compressive strength, cracks formed at top and bottom inlet holes; fracture planes were around 45 degrees, with limited post-yield deformation. Those observations are specific to the tested geometry and loading conditions.
How does it compare with foam and stainless steel at matched density?
For a hybrid specimen with bulk density of 0.27 ± 0.02 g/cm³, the study reports yield strength of 10.3 ± 0.04 MPa. It compares that value with density-scaled estimates—not same-shape components tested side by side—of about 5.5 MPa for HDPE and 6.9 MPa for 316L stainless steel.

This is a useful indication that architecture can deliver compressive performance at low effective density. It is not proof that the hybrid is stronger than every foam or metal design: the study does not report a direct, same-geometry test against standalone foam or a conventional solid titanium part using one shared protocol.
Does the foam improve strength as well as flotation?
Within the study’s related hollow-strut lattice designs, adding PU increased bulk density by 5.9%–7.3%. The reported gains were 2.2%–3.6% in yield strength, 2.5%–4.1% in ultimate compressive strength and 1.3%–7.4% in elastic modulus. These are internal comparisons between the study’s architectures, not claims about how PU would affect an arbitrary titanium part.

How well does it float, including after damage?
The paper reports a Ti-6Al-4V+PU hybrid buoy floating stably in natural seawater. Its specimens retained flotation through substantial structural damage; buoyancy loss was associated mainly with compression and densification rather than immediate flooding. RMIT’s September 2026 account separately says samples floated in freshwater for more than two months. That reported duration is not a guarantee of field life or long-term marine performance.
After seawater immersion, the study reported average decreases of 0.37 ± 0.12% in yield strength and 0.86 ± 0.42% in ultimate compressive strength relative to unexposed comparison specimens, and mass loss of 0.15 ± 0.03%. These are laboratory exposure results, not a service-life certification.

What the comparison can—and cannot—tell you
- Weight: The reported 0.27–0.32 g/cm³ is bulk density for the tested lattice, not a new density for titanium.
- Strength: The available strength figures are compressive. They do not establish tensile strength, fatigue life or safe design limits for a particular application.
- Buoyancy: The tested structure’s flotation depends on its internal foam-filled channels; open external cells alone are not a substitute for a sealed buoyant volume.
- Manufacturing: The demonstrated route combines laser powder bed fusion with foam injection. The study does not establish production cost, scale-up or availability as a finished product.
- Foam substitution: The results apply to the study’s expandable polyurethane and injection process. Consumer retail foam products have not been validated as equivalent.
For an application decision, compare complete structures at the relevant density, geometry, loading direction and water exposure—not material labels in isolation. The evidence supports a promising lightweight, buoyant compressive lattice concept, but does not establish a general ranking of metamaterial, foam and conventional titanium.
