How to Prevent Flexible Packaging from Tearing or Leaking

Prevent flexible packaging failures by matching film to the application, keeping seals clean and flat, and choosing leak tests that fit the failure mode.

Prevent flexible packaging failures by matching the film to the product and its filling, storage, and distribution conditions; keeping seal areas clean and wrinkle-free; and validating the finished package with tests suited to the suspected failure. Start by identifying where the failure occurs: a split or puncture through the film calls for a different fix than a leak along a seal.

First identify whether the film or the seal failed

Inspect the failed package and locate the leak or visible damage. A split, puncture, or pinhole in the package body points toward film damage, handling stress, or a material mismatch. A leak along a bonded edge points toward seal continuity or sealing conditions. The FDA inspection guide distinguishes defects such as cuts, fractures, channel leaks, and non-bonding; they are not interchangeable diagnoses: FDA inspection guide.

  • Damage through the film: inspect for punctures and pinholing, then consider whether the film suits the product and stresses during filling, storage, and transport.
  • Leak at a seal: check for incomplete bonding, contamination, wrinkles, folds, or a channel through the seal.

Choose a film for the product and its journey

There is no universally best flexible film for preventing tears. The material needs to suit the packed product, packaging process, intended use, and distribution conditions. Consider mechanical stresses during filling and transport, whether processing or handling may cause pinholing, and the temperatures the package will encounter. Low-temperature flexibility matters when packages are filled, stored, or handled cold.

For medical primary packaging, ASTM F2097 is a design and evaluation guide, not a source of universal acceptance criteria. ASTM’s catalog lists F2097-25 as the active edition; its scope is medical products, so it should not be treated as a general specification for every food or consumer pouch. Its broader useful principle is to select evaluation methods for the particular product and purpose, then assess final packages under conditions of use.

POLYSELLS 100 Pcs 14.5x19 Inch Poly Mailers Shipping Envelopes, Strong Adhesive Sealing, Waterproof, and Tear-resistant Postal Mailing Bags for Clothing and Accessories
  • HOODIE-READY SIZE & BUNDLE CAPACITY: Stop worrying about fit. At 14.5" x 19", these mailers are specifically sized for high-volume clothing sellers. Comfortably fit thick winter hoodies, denim jeans, or Poshmark bundles that smaller 12x15" bags can’t handle. The generous width allows you to seal the flap without forcing the seams, ensuring a professional look for every order.
  • TAMPER-PROOF "SET & FORGET" ADHESIVE: Engineered for high-stress transit. Our ultra-strong, wide adhesive strip creates a permanent seal that won't "pop" under pressure from bulky items or melt in hot delivery trucks. Once sealed, it is tamper-evident—it will tear the bag before opening—giving you and your customers peace of mind that the contents are secure without needing extra packing tape.
  • HEAVY-DUTY TEAR & PUNCTURE RESISTANCE: Built to survive the warehouse floor. These waterproof mailers feature reinforced side seams and high-density polyethylene that resists punctures from shoe box corners, book edges, and zippers. They offer the professional "heft" of brands like Fuxury, ensuring your apparel arrives clean, dry, and rip-free even in rain or rough handling.
  • 100% OPAQUE FOR TOTAL PRIVACY: Protect your brand and your customer’s privacy. The multi-layer white exterior is completely opaque—zero transparency even when shipping black leggings or bright neon apparel. The clean, crisp white surface provides a professional "boutique" feel and is optimized for thermal labels and permanent markers, ensuring barcodes scan perfectly every time.
  • THE SMALL BUSINESS "SWEET SPOT" VALUE: This 100-pack offers the perfect test quantity for occasional sellers and growing small businesses who need "bulk-grade" quality without the storage headache. Designed to be lightweight to keep you in lower USPS Ground Advantage tiers, these mailers save you money on both material costs and postage compared to bulky boxes.

Keep seal surfaces clean and control the seal process

Heat-seal integrity depends on interacting factors, including process parameters, material properties, contaminants, and further processing. Product residue or other contamination can interrupt bonding. Wrinkles, creases, and folds can leave a path through the seal rather than a continuous bond. These are causes to investigate, not proof of a particular fault; the exact mechanism depends on the package and process. See the 2021 review, “Understanding the factors affecting the seal integrity in heat sealed flexible food packages: A review”.

  • Keep the intended seal zone free of product and debris before sealing.
  • Check that the film lies flat through the seal area, without folds or trapped wrinkles.
  • Inspect the entire seal for discontinuities, not only its straight, accessible section.
  • Establish sealing settings for the specific film structure, equipment, and package design, then verify them on representative finished packages.

Do not copy a temperature, pressure, or dwell-time setting from a different material or pouch design. Geometry changes how pressure and heat reach the seal: corners, lap seals, gussets, and fin seals can behave differently from a flat seal. A 2023 study of tested bag designs reported pressure effects and differences across critical seal regions; its reported 4–5 bar range applies to those designs and conditions, not as a general machine setting. Study on pressure, temperature, and critical seal regions.

Inspect folds and corners as carefully as straight seals

Folded or layered regions can create uneven sealing conditions. Pay particular attention to corners, gussets, lap seals, and fin seals, where package geometry may change pressure and temperature along the seal. If failures cluster in one of these regions, review the package design and the process there rather than assuming that settings suitable for a flat section are sufficient. The location is a clue for investigation, not a diagnosis by itself.

Validate the package with a test suited to the failure

Choose tests based on what failed, what the package must protect, and how it will be used. ASTM lists seal-strength testing, visual seal inspection, and bubble-emission leak testing among relevant packaging methods. A single test does not establish that a package will perform under every product, process, or distribution condition. ASTM packaging test methods.

Evaluation approach Useful for Important limit
Visual seal inspection Finding visible irregularities or discontinuities in a seal. Appearance alone does not establish that no leak exists; select additional evaluation when needed for the product and purpose. ASTM lists visual seal inspection among relevant methods: ASTM packaging methods.
Seal-strength or peel testing Evaluating seal strength or bond behavior; the FDA inspection guide describes peel testing in its inspection context. Strength results do not, by themselves, prove that every package is leak-free. The test and acceptance criteria must fit the application. FDA inspection guide.
Bubble-emission leak testing Detecting gross leaks in flexible packages containing headspace gas under ASTM D3078. Small leaks may escape detection, and results depend on the product, packaging material, and test parameters. ASTM describes sensitivity of 1 × 10⁻⁵ atm cm³/s or less sensitive in the cited interlaboratory context; this is a method description, not a universal acceptance threshold. ASTM D3078-02(2013).

The FDA guide also describes drop testing in its inspection context. Use it only where it fits the package’s likely handling stresses and the question being evaluated; no one method replaces assessment of the filled package under representative conditions.

A practical troubleshooting sequence

  1. Locate the failure. Record whether the damage is through the film, along a straight seal, or at a fold, corner, gusset, or closure.
  2. Inspect the affected area. Look for punctures, cuts, contamination, wrinkles, folds, incomplete bonding, or a channel along the seal.
  3. Review material and conditions. Check compatibility with the product and filling process, as well as storage temperature and distribution stresses. Include cold flexibility and pinholing risk where relevant.
  4. Change one relevant factor at a time. A material, design, or process adjustment is easier to evaluate when its effect can be distinguished from other changes.
  5. Test representative filled packages. Select the evaluation method for the failure mode and product-protection need, and consider stresses representative of actual use. A gross-leak test cannot establish that every small leak is absent.

For small-scale sealing, an impulse heat sealer is useful only if it is compatible with the film structure and thickness. It does not remove the need for a clean, flat seal zone or validation of the finished package.

What the available figures do—and do not—tell you

Published figures for seal pressure or crease behavior are specific to the materials, designs, and studies that reported them. For example, the 2021 review reports a minimum sealing pressure of 1.8 N/mm² and crease depths up to 150 μm in discussion of lidding films and prior studies. Those observations are not general machine settings or acceptance criteria. Likewise, the 2023 study’s 4–5 bar finding applies to its tested bag designs and sealing conditions, not to flexible packaging as a whole.

ASTM D3078’s stated sensitivity context is likewise tied to a gross-leak test and its cited interlaboratory setting. Treat it as information about that method, not a universal threshold for deciding that a package is acceptable. For sterile pharmaceutical products, USP General Chapter 1207 addresses package-integrity evaluation within that specific scope: USP <1207>.
