To cut thin aluminum without bending it, choose a tool suited to the cut, support both the sheet and the offcut, and avoid forcing the tool. Long-blade aluminum snips suit many straight cuts; aviation snips handle curves and openings. After cutting, inspect both faces and deburr with a method that suits the sheet’s finish and the part’s use.
Identify the sheet before choosing a method
Confirm that the stock is solid aluminum sheet, not another metal, and note its thickness, alloy and temper if known, protective film or coating, and intended use. Those details matter: a decorative panel, a bonded surface, and a structural part may need different edge treatment. If the alloy or temper is unknown, do not assume that scoring and bending will separate the sheet cleanly.

Hyde’s guide to scoring thin copper and aluminum sheet recommends changing course if the sheet curls, cracks, or requires excessive force. Scoring followed by bending is material- and process-dependent, not a universal alternative to cutting. Hyde’s guide
Choose a tool for the cut shape
| Tool | Best fit | Tradeoff and limits |
|---|---|---|
| Long-blade scissors-style aluminum snips | Long, straight cuts in suitable thin aluminum | Longer blades can make a longer, straighter cut, and smooth blades avoid the ridge associated with serrated aviation snips. Jon Croke’s 2023 KITPLANES comparison cautions that these shears become difficult to use above about 0.035 inch and are intended for aluminum; check the particular tool’s rating. |
| Aviation snips | Curves, short cuts, openings, and irregular outlines | Shorter jaws and serrated blades may mark the edge or leave more filing to do. A U.S. Army aircraft sheet-metal handbook gives 0.050 inch as the usual limit for aviation snips; this is handbook guidance, not a rating for every snip or aluminum alloy. |
| Hacksaw | Short cuts where a saw path is practical | Support and clamp the sheet securely, use a fine blade, and expect to finish the edge. Aircraft Systems Tech recommends a 32-teeth-per-inch blade for thin-walled tubing and sheet metal. |
| Score and bend | Only when the exact sheet and process permit it | Alloy, temper, coating, support, and repeated flexing affect whether the sheet separates cleanly. Stop if it curls or cracks. |
The capacity figures are source-specific: Croke’s roughly 0.035-inch caution concerns the long-blade shears he discusses, while the Army handbook’s 0.050-inch figure describes the usual limit for aviation snips. Neither replaces the selected tool manufacturer’s instructions.

Set up the cut to prevent buckling
- Mark keeper and waste. Draw the intended edge clearly and identify which side is the finished part. For a dimension-critical edge, account for the finishing method before cutting.
- Support the sheet. Keep it stable so it cannot flex freely. Arrange support on both sides of the cut where practical, while leaving room for the tool to travel.
- Control the offcut. Prevent the waste from snagging, twisting, or levering the finished piece as the cut progresses. Keep fingers clear of the cutting path.
- Cut steadily. Follow the tool’s capacity and instructions. Stop if the sheet buckles or curls, the cut wanders, the tool needs excessive force, or a crack appears.
Make straight cuts with snips
For a suitable thin sheet and a long straight line, long-blade scissors-style aluminum snips are a useful option. Their longer, smooth blades can produce a straighter cut than short-jawed serrated aviation snips, according to Croke’s comparison. Keep the work supported along the cut and let the tool advance without twisting the sheet.

The kit includes a storage case for 10 spare deburring tool blades, making it a practical choice for machinists, plumbers, makers, and 3D printing hobbyists
If the cut must finish at an exact dimension and snips leave a rough or fractured edge, cut outside the layout line and file back to it. Aircraft Systems Tech suggests about 1/32 inch of allowance for this filing step; the appropriate allowance depends on the part and finishing method. Aircraft Systems Tech’s aircraft-maintenance guidance
Use aviation snips for curves and openings
For curves, small openings, and irregular outlines, aviation snips are generally easier to steer. Choose straight-, left-, or right-cut snips according to the path and the way you want the waste to curl. Position the tool so the offcut moves away from the keeper rather than folding into or scraping across it.

For an edge that must meet a layout line accurately, leave finishing stock and file to the line. Aircraft Systems Tech explains that minute fractures can occur when snips cut sheet metal and suggests cutting about 1/32 inch outside the line before filing. That is guidance from its aircraft-maintenance article, not a universal allowance for every job.
Deburr without damaging the finish
A fresh edge can have a sharp burr, lip, sliver, tear, or coating damage. With the part supported, use a handled file, a suitable deburring tool, or another method appropriate to the specific alloy, temper, coating, and final use. There is no single edge radius or deburring method that suits every aluminum part.

- After finishing, recheck the dimension and look for cracks or finish damage that deburring may have exposed or concealed.
Do not use a scoring tool as a scraper unless that separate operation has been established as suitable for the material and job. Hyde’s guidance also highlights the importance of changing method if scoring leads to curling, cracking, or excessive force. Hyde job guide
Work safely around sharp sheet
Cutting and scoring can create razor-sharp edges and loose slivers. Wear suitable eye and hand protection, keep hands away from the cut, and control the offcut. Collect chips without wiping a bare hand along an edge. On coated or functional surfaces, keep chips from being trapped under clamps or dragged across the sheet, and follow the tool maker’s instructions and the applicable shop procedure.
