How to Choose a Palletizing Robot for Your Production Line

A practical method for specifying and shortlisting palletizing robots, from product and cycle requirements to payload, reach, cell safety, software, and supplier validation.
Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Choose a palletizing robot by first defining the complete job: the products and pallet patterns, required production rate, total carried load, work envelope, cell footprint, and safety requirements. Then compare candidate robots using the actual gripper and dress-out, and ask a qualified integrator or manufacturer application team to validate the complete pick-and-place task in your proposed layout. A robot’s payload or advertised cycle figure alone cannot establish that it will meet your line’s needs.

Start with the application, not the robot model

A palletizing cell is a production system, not just an arm at the end of a conveyor. Its performance depends on how products arrive, how they are gripped, where they must be placed, how full pallets leave the cell, and how operators and maintenance staff interact with the equipment. Specify those conditions before comparing robots. This gives manufacturers and integrators a common basis for reviewing capacity, layout, tooling, controls, safety, and cost.

As an Amazon Associate I earn from qualifying purchases.

Automated palletizing may involve cases, boxes, bags, pails, bottles, drums, rolls, batteries, containers, or mixed-SKU products. FANUC America’s palletizing guidance emphasizes that product weight, shape, material, pattern, and tooling affect the solution. A system suitable for uniform cases may not suit a product with fragile packaging, variable dimensions, or a grip surface that changes from one SKU to another.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Think of the selection as a chain of connected decisions: product and pattern determine the tool; product plus tool and dress-out determine the moving load; the layout determines reach and target poses; and the rate, path, and line behavior determine whether the cell can meet the operating target. A mismatch in any one of these areas can require a different robot, tool, layout, or integration plan. There is no single specification, such as maximum payload, that answers “How do I choose the right palletizing robot?” by itself.

Record the product and pallet details

For each product or product family, document the dimensions, weight range, packaging variation, fragility, surface and grip characteristics, and whether the line handles one SKU or several. Include pallet dimensions and type, any slip-sheet requirements, the desired stacking pattern, and the number of patterns or recipes the cell must support. Note whether products arrive in a consistent orientation or require detection or reorientation before placement.

These details help determine whether the proposed gripper can handle the product reliably and whether the robot can reach every pick and place pose. They also expose changeover requirements early: a cell that handles multiple formats may need different recipes, adjustable tooling, or a way to verify that the selected pattern matches the product being fed.

For mixed-SKU work, describe which products may be processed together and how the cell should respond when the product or packaging changes. Record any handling constraints that matter to the application team, such as fragile packaging or variations in dimensions and weight. The available product range can include markedly different items—FANUC lists cases, bags, pails, drums, rolls, batteries, and mixed-SKU products—so do not assume one tool or pattern will suit every item.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Translate the production target into a cycle requirement

State the required output in units or cases per minute, the number of shifts, planned uptime, upstream feed behavior, and any periods of peak demand. The robot’s task includes more than a product’s travel time: count pickup, gripping, movement, placement, release, and any settling or coordination time. Also account for pauses or handoffs required by the line, such as waiting for product, synchronizing with a conveyor, or clearing a completed pallet.

Be explicit about what the output target means in your operation: the product rate the line must sustain, the operating schedule, and whether there are peak periods the system must handle. A robot motion estimate should be considered in the context of the complete task and the way product is fed to the cell, rather than read as a promise of line output. Ask the supplier to identify the assumptions behind its estimate, including the load and path used.

Use the production target to establish the cycle requirement for the whole application, then ask for performance under the proposed load and path. A manufacturer’s published figure is useful for screening, but it is not a universal production guarantee. ABB states that the IRB 460 can achieve up to 2,190 cycles per hour with a 60 kg load. That is a manufacturer-stated figure tied to the specified load; it does not by itself establish the output your cell will achieve with a particular gripper, pattern, travel distance, operating sequence, and line interface.

Ask the supplier to explain what it counts as a cycle and which operating conditions apply. Compare cycle figures only when the task, carried load, path, test method, and duty conditions are sufficiently similar. For a defensible estimate, provide the real target poses, product details, and planned pattern rather than asking for a speed estimate based on a generic demonstration. If a proposal quotes a rate, request the associated assumptions in writing so you can assess whether the estimate describes your actual application.

Size payload and reach for the complete job

Calculate the moving load, including tooling

Do not size payload from the product weight alone. The robot carries the product along with its end-of-arm tool, dress-out, and any other carried accessories. FANUC’s selection guidance explicitly identifies the product, end-of-arm tool, and dress-out as part of the desired payload. Use the heaviest applicable product and the proposed tool configuration, then have the supplier check the manufacturer’s payload data through the planned motion.

Payload capacity is not the only load consideration. Wrist moment and inertia can affect whether a robot can carry a given combination safely through the motion. Provide the tool’s mass and relevant configuration details, and ask the manufacturer or integrator to confirm the load against the robot’s specifications across the path—not only at a static pick or place position. If a gripper or dress-out changes, the original payload review may no longer describe the application.

When comparing candidates, make sure the payload basis is consistent. A product-only figure and a total carried-load figure are not comparable. Include any carried accessory in the information supplied for review, and ask whether the proposed configuration remains within the applicable limits throughout the intended movement. Manufacturer data and application review—not a general rule of thumb—are needed to assess wrist moment and inertia.

Map the full work envelope

Reach is a layout question as much as a catalog specification. Plot the infeed pick positions, pallet corners and layers, and any other stations the robot must service. Depending on the cell, those targets may include a pallet exchange position, pallet magazine, slip-sheet placement area, or other handling point. Check the model’s reach envelope against the proposed layout and validate each target pose, while accounting for the robot base location and access needed for operation and maintenance.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

A listed reach figure does not prove that every required pose is reachable in a particular layout. Share a dimensioned floor plan and target locations with the application team so it can review the intended arrangement. Include the conveyor and pallet positions, not just the nominal distance between the robot and one pallet.

Floor space and access are part of the same review. Show where the robot, infeed, pallet positions, pallet supply and removal, and other cell equipment are expected to sit. The layout must be checked against the full set of required targets as well as the space needed for operators and maintenance. A robot that meets a reach requirement in isolation may still be a poor fit for a proposed cell arrangement.

Compare candidate robot configurations

The following manufacturer-published figures are useful for creating an initial shortlist. They are examples of different operating envelopes, not an independent ranking or a guarantee of suitability. Confirm the current model variant and specifications applicable in your geography before procurement.

Robot Configuration and stated figures Selection context
ABB IRB 460 Compact palletizer; 2.4 m reach and 110 kg payload. ABB states up to 2,190 cycles per hour with a 60 kg load. Consider when its reach and payload fit the layout and moving load. The cycle figure is manufacturer-stated and tied to a 60 kg load; validate the actual task.
ABB IRB 660 Dedicated four-axis palletizer; 3.15 m reach, with listed 180 kg and 250 kg payload variants. Compare the appropriate variant against the required load and target coverage. Confirm which model and configuration are offered for the application.
ABB IRB 760 3.18 m reach and up to 450 kg maximum payload; ABB lists full-layer palletizing among its use cases. A candidate to evaluate for applications whose loads and handling approach call for its stated payload range. Confirm that the intended task fits its configuration.
FANUC M-410iB/700 Four-axis robot; maximum 700 kg payload and 3,143 mm reach. FANUC America lists palletizing and handling as applications. Validate the application, layout, model variant, and local availability.

These values come from ABB product pages for the IRB 460, IRB 660, and IRB 760, and FANUC America’s M-410iB/700 product page. They are manufacturer-published specifications, not independent comparative test results. A maximum payload or reach figure is a starting point for screening; it does not replace a review of the tool, moving load, target poses, motion, and installation.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Use the figures to shortlist, not to declare a winner

A dedicated palletizer may be a candidate for repetitive palletizing when its reach, payload, and application performance match the task. The product examples above span different payload and reach ranges, so they should not be treated as interchangeable. Nor should a higher payload or larger reach automatically determine the choice: the application must fit the robot and the rest of the cell.

Compare two or more candidates on the same application basis: payload with tool and dress-out across the path; reach to every required target; cycle performance for the production task; supported product and pattern variation; footprint and access; tooling, controls, software, and integration; safety design; and site-specific service, spares, and installed cost. Product pages do not establish local support terms, total installed cost, or application-specific throughput. Get those details from suppliers for the applicable region and proposed configuration.

Also verify the exact model and controller configuration available where the cell will be installed. Manufacturer-listed maximums help identify candidates, but the applicable variant and full configuration still need confirmation before purchase. Ask each supplier to quote against the same product mix, rates, pattern requirements, layout, and scope; otherwise, apparent differences between proposals may reflect different assumptions rather than better fit.

Design the cell, interfaces, and safety together

Include the equipment and space around the robot in the layout review. Depending on the application, the cell may need conveyors and accumulation, pallet presentation and removal, pallet magazines, operator access, maintenance access, controls, and interfaces with the rest of the line. These choices affect where the robot can be placed and how product and completed pallets move through the system.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Treat conveyors, pallet handling, end-of-arm tooling, controls, programming, and protective measures as parts of one system. Ask where products queue, how pallets are presented and removed, and what interfaces the cell needs with upstream and downstream equipment. Those details belong in the proposed scope and layout review, not just in a later discussion about the robot arm.

Plan safeguarding and other protective measures as part of the application rather than as an afterthought. OSHA’s Industrial Robot Safety chapter states: “The proper selection of an effective robot safety system should be based upon risk assessments of the robot application(s) considering its design, use, programming, operation, and maintenance.” Involve qualified safety and integration personnel early. The assessment must address the application as installed and used, including programming, operation, and maintenance—not only the robot arm in isolation.

Ask suppliers to identify the proposed safety concept and the interfaces it depends on, then have qualified personnel assess that design for the actual cell and its operating practices. A proposed robot model or standard cell layout does not, on its own, establish that the finished installation is safe. Include maintenance and fault-recovery activities in the discussion because OSHA’s guidance covers the application’s use, programming, operation, and maintenance.

Review recipes, changeovers, and fault recovery

Ask how pallet patterns and recipes are created, checked, selected, and changed. Find out what happens after a fault: how the operator identifies the issue, recovers the robot and product safely, and resumes the correct recipe. If multiple SKUs or patterns are required, clarify how recipe selection is linked to the product arriving at the cell and how an incorrect selection is prevented or detected.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

ABB describes its Palletizing Template as a graphical interface for palletizing recipes and a flexible software baseline—not a turnkey system. ABB notes that performance and supported behavior depend on the robot model, gripper and tooling, infeed and outfeed design, payload, safety setup, and integrator implementation. Treat a software template as one component of the proposed system, and ask the supplier to show how it will be configured for your products, patterns, and line interfaces.

Ask for a demonstration or walkthrough using the types of recipes and changeovers your team expects to manage. Confirm which functions are included in the offered software and integration scope, how recipe changes are validated, and what operator training is planned. A graphical recipe interface can be part of a solution, but the application still depends on the robot, tooling, material flow, safety arrangements, and implementation.

Request an application review before committing

Give the manufacturer or qualified integrator enough information to evaluate the actual job. FANUC America’s picking and packaging guidance identifies manufacturer and integrator application support as a way to assess robot, vision, software, and tooling choices. Ask for a written review based on the details below rather than a proposal built around a robot model alone.

  1. Products and variation: Product dimensions, weight range, packaging, grip characteristics, SKUs, and any orientation or quality constraints.
  2. Palletizing task: Pallet type and dimensions, patterns, layer details, slip-sheet needs, pallet exchange method, and recipe or changeover requirements.
  3. Production target: Required rate, operating shifts, planned uptime, feed behavior, and expected peaks.
  4. Robot and tool: Proposed robot model and variant, gripper and dress-out details, total carried load, payload verification, and reach coverage for all target poses.
  5. Cell and interfaces: Dimensioned floor plan, conveyor and accumulation arrangement, pallet supply and removal, operator and maintenance access, controls, and line connections.
  6. Safety and operation: Proposed risk assessment and protective measures, operating and recovery procedures, maintenance needs, and training.
  7. Commercial and support terms: Itemized installed-system scope and price, service response, spare parts, warranty, maintenance plan, and lifecycle support for your location.

Ask the supplier to state the assumptions behind its cycle estimate and explain what must be included in the proposed scope for the system to meet the target. Confirm model and controller availability, service coverage, and the quoted configuration in the buyer’s geography. Universal service terms, installed-cost benchmarks, and payback figures are not established by the manufacturer and safety sources cited here; request site-specific information instead.

Request an application-specific quote that covers the system being proposed, rather than comparing a robot-only price with an installed-cell proposal. The complete scope may involve the robot, end-of-arm tooling, conveyors, pallet handling, controls, programming, safeguarding, and integration. Ask suppliers to make inclusions and exclusions clear so you can compare like with like.

Build a site-specific cost and return case

Do not infer payback from a robot’s payload, a published cycle figure, or a generic labor comparison. Build the business case from your own operating conditions and a written, application-specific quote. Include capital and integration costs alongside the expected operating effect, and state the assumptions so the proposal can be compared with the current process.

  • Current and planned labor use for palletizing, including shifts and coverage.
  • Required throughput, planned uptime, and the value of meeting or missing production demand.
  • Robot, tooling, conveyors, pallet handling, controls, protective measures, programming, and integration scope.
  • Maintenance, spares, training, service, and other lifecycle costs quoted for the site.
  • Financing assumptions and any operational changes needed to achieve the modeled result.

Use the supplier’s application review to test whether the proposed configuration can meet the production target; then use your own labor, throughput, uptime, capital, integration, maintenance, and financing inputs to assess the economics. No market-wide cost benchmark or payback statistic is established by the cited sources. A defensible comparison therefore depends on the quote and operating assumptions for your own facility.

Frequently Asked Questions

What should I include when calculating a palletizing robot’s payload?

Include the product, end-of-arm tool, dress-out, and any other carried accessories—not just the box or bag. Ask the manufacturer or integrator to verify the load, including wrist moment and inertia, against the robot’s data throughout the planned motion.

How do I know whether a robot has enough reach?

Map the infeed pick positions, pallet corners and layers, and any other required stations, such as pallet exchange or slip-sheet placement. Check every target pose against the model’s reach envelope in the proposed layout, including the robot base location and access needs.

Can I compare published cycle-time figures between palletizing robots?

Only when the task, load, path, test method, and duty conditions are sufficiently similar. For example, ABB states that the IRB 460 can achieve up to 2,190 cycles per hour with a 60 kg load; that manufacturer figure is not a universal production guarantee. Ask for an estimate based on your actual products, tool, pattern, and line behavior.

Does a palletizing software template make the system turnkey?

No. ABB describes its Palletizing Template as a graphical recipe interface and flexible software baseline, not a turnkey system. Performance and supported behavior depend on the robot, gripper and tooling, infeed and outfeed design, payload, safety setup, and integrator implementation.

What safety review is needed for a palletizing robot cell?

OSHA says selection of an effective robot safety system should be based on risk assessment of the application’s design, use, programming, operation, and maintenance. Involve qualified safety and integration personnel to assess the actual cell and its operating practices.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

How much does a palletizing robot cost, and what is the expected payback?

The cited manufacturer and safety information does not establish a market-wide cost benchmark or payback figure. Request an itemized, application-specific quote and build the return case from site-specific labor, throughput, uptime, capital, integration, maintenance, and financing inputs.

The Bottom Line

Shortlist palletizing robots only after you have documented the products, patterns, production target, total moving load, target poses, floor plan, interfaces, and safety needs. Compare models on the same application basis, then have a qualified manufacturer application team or integrator validate payload, reach, cycle performance, cell design, and scope for your actual line. Treat published specifications as screening information, not as proof of fit or a guarantee of output.
