How to Build a Reliable Protected Power Path

A reliable power path coordinates reverse-polarity and reverse-current protection, inrush control, fault response and transient suppression. Learn how to choose components from actual electrical and thermal requirements.

A reliable power path is a coordinated set of protections, not a single “protection” component. Start with the source voltage and fault environment, then decide separately how the circuit will handle reverse polarity, reverse current, startup inrush, overcurrent and transients. Choose the diode or MOSFET arrangement, TVS, capacitors and any eFuse or hot-swap controller against those requirements and the absolute-maximum ratings of the parts they protect.

Which power-path functions do you need?

Before choosing components, identify the faults and operating behaviors the path must handle. A component that addresses one does not automatically cover the others.

  • Reverse-polarity protection: Prevent damage if the input supply is connected with the wrong polarity.
  • Reverse-current blocking: Prevent current from flowing back toward the source, including when the input voltage falls or another source remains active.
  • Inrush control: Limit the current drawn while input or output capacitance charges at startup.
  • Overcurrent and short-circuit protection: Limit or interrupt excessive current, with a defined response to faults.
  • Transient suppression: Limit voltage excursions caused by events such as switching, wiring inductance or automotive transients.

Write down the expected behavior for each function. For example, a design may need to block reverse battery connection but allow reverse current during normal operation—or the reverse. That distinction affects the topology.

What should you establish before selecting parts?

Build the design around the real source, load and fault environment. “Surge” is not a single waveform: a brief switching spike, a negative transient and an automotive load dump place different demands on components.

  • Minimum and maximum steady input voltage, including tolerances.
  • Expected positive and negative transients, their waveforms, duration, peak current or energy, and repetition rate.
  • Source impedance and wiring or trace inductance.
  • Load-current profile, including startup, steady-state and load-step conditions.
  • Required reverse-current behavior and allowable startup current.
  • Permissible rail droop and the voltage, current and thermal limits of every protected device.
  • Capacitor ripple and load-step needs, converter stability requirements, and the applicable temperature and lifetime conditions.

For automotive load dump or standards testing, use the applicable system specification and standard edition. Texas Instruments’ application material offers circuit-level guidance, not a complete compliance plan.

When is a series diode preferable to a MOSFET path?

Series power diode

A series diode is a straightforward way to block reverse-polarity input and, in its blocking direction, reverse current. Its forward-voltage drop creates heat that must be included in the thermal design. Texas Instruments gives an illustrative example of about 1 W dissipated at a circuit current of 2 A; that is an example, not a universal loss figure. Calculate the actual dissipation from the selected diode’s operating conditions and provide an adequate thermal path.

MOSFET or ideal-diode controller

A MOSFET-based path can reduce conduction loss compared with a series diode, but its behavior depends on the circuit and controller. Check the MOSFET’s body-diode direction, drain-to-source voltage rating, safe operating area, gate-drive limits and maximum gate-to-source voltage. Also assess reverse-current behavior, turn-off transients and layout parasitics.

A single MOSFET and a back-to-back pair do not provide identical blocking behavior. Choose the arrangement and controller topology based on which current directions must be blocked; do not assume that every “ideal diode” circuit blocks current in both directions under all conditions.

How do you choose and place a TVS diode?

A transient-voltage suppressor (TVS) diverts transient energy and limits voltage, but its clamping voltage depends on the current and waveform. A part’s advertised clamp figure alone does not establish that the protected circuit will remain within safe limits.

  1. Check normal input first. The TVS standoff voltage must accommodate the worst-case steady input without conducting in normal operation; its breakdown behavior must also suit the circuit.
  2. Check the protected parts’ limits. Confirm that the TVS clamp voltage at the expected pulse current is below the absolute-maximum voltage of the hot-swap controller, MOSFET and other protected devices. Include relevant tolerances and parasitic voltage rises.
  3. Match the pulse. Verify peak pulse current, power or energy, pulse duration and repetition against the actual transient waveform and source impedance. A peak-power rating does not by itself guarantee suitability for a different pulse shape or duration.
  4. Place it with the current path in mind. Texas Instruments advises that, in hot-swap and ORing applications, “The optimal placement of the TVS will be after any series inductance on the input (such as after a fuse).” Place it so the protected side of the series inductance is clamped, and keep the relevant layout path short and appropriate to the expected current.

TI names the 5.0SMDJ12A as a common example for a 12 V high-power application and states a 5 kW transient-power capability. This is an application example, not a general recommendation for 12 V rails, and the power figure is not a pulse-energy guarantee for arbitrary waveforms. Check the specific device datasheet and calculate its fit for the actual circuit.

In a hot-swap path, rapid interruption of current through parasitic inductance can produce a damaging voltage spike. TI’s article illustrates this with current falling from about 50 A to 0 A in tens of nanoseconds and about 10 nH of inductance. Those are contextual examples, not universal circuit parameters; use the actual current, turn-off behavior and inductance in your design.

How should capacitors affect the design?

Input capacitance supports local energy storage and filtering. Output capacitance affects startup current and the rail’s behavior during load steps. When an output is disabled, capacitance and the discharge path determine how quickly its voltage falls.

There is no universal capacitor value established for this design problem. Derive the value and type from allowable ripple and droop, load-step energy, source impedance, equivalent series resistance and inductance, converter stability, transient exposure, voltage derating, temperature and lifetime requirements. Then check how the chosen capacitance interacts with the MOSFET or eFuse startup ramp and with source foldback.

Texas Instruments notes that, in its controlled-discharge example, output discharge depends on COUT, discharge resistance and load. Include the intended discharge behavior in the design rather than treating output capacitance as an isolated filtering choice.

Should you use discrete protection or an eFuse?

A discrete path can combine a fuse or PTC, MOSFET, TVS or Zener, resistors and capacitors. It offers flexibility, but functions such as accurate current limiting, controlled rise time, thermal shutdown and short-circuit response may require additional circuitry and careful coordination.

An eFuse or hot-swap controller can integrate features such as controlled startup, current limiting and fault shutdown. Integration can reduce component count, but it does not remove the need to verify voltage, current, thermal, safe-operating-area and transient limits. A controller with an external FET may offer a different balance of flexibility and power capability than an integrated device.

Approach Evidence-backed example Design implication
Series diode TI gives an illustrative dissipation of about 1 W at 2 A. Account for forward-drop loss and heat; the example does not determine loss for another diode or operating point.
Discrete protection versus eFuse TI’s January 2023 TPS25961 brief describes a device-specific 19 V, 2 A eFuse in a 2 mm × 2 mm package. Its comparison reports 7 components and 80 mm² for one discrete design versus one IC and 4 mm² for that cited comparison. These figures describe one comparison, not a guaranteed size reduction or rating for other designs. Compare the actual functions, ratings, thermal limits, board area and fault behavior you need.

Choose by the required ratings and behavior, not by component count alone. A suitable eFuse can simplify a design when its integrated features and thermal capability fit. A discrete or controller-plus-external-FET solution may be a better fit when voltage, power, transient, safe-operating-area or flexibility requirements exceed an integrated device’s capability.

In the discrete approach described in its January 2023 brief, TI cautions: “Although this process helps reduce the inrush current by reducing the switching speed of the PMOS, the RC delay makes it difficult to control the peak value of the current due to the non-linear behavior of the output voltage rise time.” This describes that RC-delay approach; it is not a universal measured result for all discrete circuits.

How do you validate the complete path?

Review the assembled path as a system. A device rating that looks adequate in isolation may not cover the actual waveform, layout parasitics, repetition or thermal conditions.

  1. Map each required protection function to the component or control circuit that provides it.
  2. Check worst-case steady input and load conditions against component ratings, including MOSFET voltage and safe-operating-area limits and TVS standoff and clamp behavior.
  3. Evaluate startup and shutdown with the selected capacitance, source impedance, current limit and any source foldback.
  4. Test relevant fault directions and responses, including reverse polarity, reverse current, overcurrent and short circuit, as applicable to the design.
  5. Validate transients using the applicable waveform and standard, with the actual wiring and PCB layout and the expected repetition and thermal conditions.

Texas Instruments’ TPS2660 application report, LM74930-Q1 automotive brief and TIDA-010055 reference design illustrate particular surge, reverse-polarity and input-protection approaches. They are examples, not substitutes for checking current datasheets, device status and fit to the intended application. The cited TI materials provide design guidance and examples rather than independent comparative testing or a guarantee of compliance.
