How Rocket Engine Reuse Works—and What Refurbishment Involves

Rocket-engine reuse requires a vehicle designed for recovery, condition assessment, necessary refurbishment, and return-to-flight verification. Public details vary by operator.

Rocket engines can fly again when the vehicle is designed to bring them back and the operator returns the recovered hardware to an approved flight-ready condition. That means assessing its condition, doing whatever servicing or refurbishment is required, and verifying the engine and stage before another launch. For SpaceX’s Merlin engines, public sources confirm recovery-and-reuse design, dedicated refurbishment facilities, and acceptance testing before first flight—but do not publish a complete post-flight checklist or a fixed turnaround schedule.

How are rocket engines reused?

Reuse is a return-to-service process, not simply a matter of landing an engine and putting it straight back on a rocket. The engine and its vehicle must be designed for the intended recovery, and the operator must assess the recovered hardware and carry out the work needed before it flies again.

SpaceX says the Merlin engine was originally designed for recovery and reuse. On Falcon 9, nine Merlin engines power the first stage and one Merlin Vacuum engine powers the second. Merlin burns liquid oxygen and rocket-grade kerosene (RP-1) in a gas-generator cycle. These design and configuration facts establish that reuse is an intended part of the system; they do not mean each recovered engine flies again unchanged or after an identical checklist.

What happens to an engine after recovery?

A high-level return-to-service sequence

The general engineering logic is to evaluate flight-exposed hardware, perform any work needed to restore it to an approved condition, and verify the engine and stage under the operator’s flight-readiness process. This is a high-level explanation of how return to service works, not a published SpaceX maintenance procedure.

SpaceX’s 2025 Falcon User’s Guide identifies refurbishment work at the company’s Falcon launch sites and Rocket Development Facility in McGregor, Texas. It also describes structural and propulsion testing at McGregor. That establishes an industrial, operator-controlled process supported by dedicated facilities; it does not specify which parts are replaced during a particular turnaround.

What SpaceX does—and does not—publish

The same guide says every Falcon 9 and Falcon Heavy first and second stage, and every Merlin engine, undergoes acceptance testing before its first flight. That is documented pre-first-flight testing, not a published checklist for every post-flight refurbishment. The available official material does not set out a complete post-flight teardown sequence, replacement thresholds, or engine-specific turnaround time.

So, “refurbished” should not be read as “untouched,” but neither does it establish that an engine is fully dismantled after every launch. The public information does not say whether a particular engine is taken apart, which components are changed, or what inspection findings trigger that work.

How does recurring reuse differ from adapting older engines?

NASA’s Space Shuttle-era RS-25 engines illustrate a related but different task: adapting stored heritage hardware for a new vehicle. NASA had an inventory of 16 former shuttle main engines and adapted them for the Space Launch System (SLS). The changes included new engine controllers and additional nozzle insulation for the hotter launch environment; testing exercised the engines against SLS thrust profiles and operating conditions.

NASA reported in 2021 that acceptance testing of all 16 former shuttle main engines had been completed by April 2019. That is a dated SLS-preparation milestone, not a count of engines subsequently flown on SLS. NASA also reports production of new RS-25 engines; those should not be confused with refurbished shuttle engines.

Question Falcon 9 Merlin Shuttle-era RS-25 adapted for SLS
What is being done? Recurring recovery and reuse is part of the Merlin design intent, according to SpaceX. Stored heritage engines were modified and tested for a different launch vehicle, according to NASA.
What public test evidence is described? SpaceX’s 2025 Falcon User’s Guide says every Merlin undergoes acceptance testing before first flight; it does not publish a post-flight test checklist. NASA reported in 2021 that all 16 former shuttle main engines had completed acceptance testing by April 2019, including testing against SLS thrust profiles and operating conditions.
What published service figure applies? SpaceX describes nine first-stage Merlin engines and one second-stage Merlin Vacuum engine on Falcon 9. NASA described the RS-25 engine’s Space Shuttle record as 135 missions in 2021; this is a Shuttle-era mission figure, not an SLS reuse count.

How many times can a rocket engine be reused?

There is no single reuse count that applies to all rocket engines. The number depends on the vehicle and engine design, the condition of the hardware after each flight, and the operator’s decisions about inspection, maintenance, and return to service. The cited public material establishes Merlin’s recovery-and-reuse design intent, but does not provide a universal limit or a fixed number of flights for every engine.

How much does engine refurbishment cost?

The cited sources do not give a cost for refurbishing an individual Merlin engine or a controlled per-flight saving attributable specifically to engine refurbishment. SpaceX says reuse of the most expensive rocket parts drives down the cost of space access, but that general statement is not a refurbishment price or an engine-only savings figure.
