How Engineers Choose Materials for Spacecraft Heat Shields

Spacecraft heat shields are selected for a vehicle’s specific entry environment and complete design—not by temperature rating alone. See how engineers assess PICA, Avcoat, C-PICA and reusable TPS.

Engineers choose a spacecraft heat shield for a specific vehicle, route and return environment—not by asking which material has the highest advertised temperature rating. They model the heat and mechanical loads the vehicle will face, compare candidate materials and complete shield designs, then test and qualify the selected system for that mission. A material that worked on one spacecraft is valuable evidence, but it is not automatic approval for another.

What engineers have to protect against

A heat shield must manage the conditions produced by a particular atmospheric entry. Those conditions depend on the atmosphere’s gases and density, the spacecraft’s speed and trajectory, and how its shape and orientation interact with the flow. Engineers estimate both convective and radiative heating, along with pressure, peak heat flux, how long heating lasts and the total heat delivered over the entry.

Peak temperature alone cannot describe that job. Two missions can expose a shield to similar temperatures but different heating rates, durations, pressures or total heat loads. The shield’s location on the vehicle matters too: local geometry changes the flow and heating, while the surrounding structure and interfaces must withstand the resulting loads.

As NASA Ames engineer Robin Beck put it in a NASA in Silicon Valley interview on April 27, 2018: “You really need to understand your environment. Just first of all, what gases are going to be there obviously, but how fast are you going in? So from that you do the computational fluid dynamics. How hot are the gases going to be? How high is the heating going to be? How long are you going to be at heating so that you understand what the heat load.”

How the selection process works

  1. Define the entry case. Model the atmosphere, trajectory and vehicle to estimate heating, pressure and their duration, including uncertainty. Computational predictions are checked against experimental results. NASA’s Orion aerothermodynamic work describes conservative sizing against turbulent-flow assumptions for that program; it is a program-specific example, not a universal rule for every shield.
  2. Translate the predicted environment into material requirements. Engineers assess how candidates respond to temperature, heat flow, pressure and duration. Relevant properties include thermal conductivity and diffusivity, strength, mass loss, char behavior and effective ablation response. NASA Ames lists thermogravimetric analysis, differential scanning calorimetry and laser-flash analysis among methods used to characterize thermal-protection materials.
  3. Select the shield architecture, not just a material name. A design may use a monolithic layer, material in honeycomb cells, tiles, or a reusable protection system. Engineers examine coverage, joints, gaps, steps, bond lines, attachments and the supporting structure because interfaces and local geometry are part of the protection system.
  4. Check whether the design can be built and inspected reliably. Feedstock availability, production methods, repeatability, quality control and inspection all affect whether a promising material can become dependable flight hardware. NASA’s PICA-D work, for example, addressed supply concerns around heritage rayon and FiberForm by evaluating domestically sourced Lyocell as a replacement feedstock.
  5. Reduce uncertainty and qualify the integrated design. Material characterization and response models are combined with thermal and structural analyses, relevant ground tests and, where available, flight measurements. The required evidence depends on the vehicle and mission. NASA engineer Robin Beck noted that adapting PICA for a crewed vehicle required more testing and development; prior flight use alone did not establish suitability.

How the main heat-shield options differ

These examples illustrate different material and system choices; they are not a universal ranking. NASA Ames summarizes the governing principle as: “TPS needs to fit the application – vehicle location, environment.”

Option What it is and how it is used Published figures and their limits
PICA Phenolic-Impregnated Carbon Ablator: a low-density carbon preform infused with phenolic resin. It ablates during entry, shedding material and dissipating heat. NASA identifies use on Stardust, Mars Science Laboratory, OSIRIS-REx and Mars 2020. The NASA Ames Thermal Protection Materials Database’s PICA record gives an approximate final density of 0.24 g/cc and an effective heat-of-ablation range of about 300–1,500 W/cm². These are values for that database material record, not universal design limits or proof of suitability for a particular vehicle.
Avcoat An ablative material with Apollo heritage and Orion use. Orion’s earlier honeycomb arrangement used fiberglass-phenolic cells filled individually with Avcoat; the filled structure was cured, X-rayed and machined. Not stated as a general material limit in the cited NASA manufacturing account. The account describes a particular Orion shield and its production, not a universal Avcoat rating.
C-PICA A conformal variant of PICA. NASA reported that Varda Space Industries’ W-5 capsule returned on January 29, 2026, using a C-PICA shield manufactured by Varda under NASA technology licensing. NASA’s January 29, 2026 article characterizes C-PICA as stronger, less expensive and more efficient, but gives no comparable quantitative basis in the cited account. Those descriptions should not be generalized beyond the application and evidence discussed there.
Reusable TPS, including TUFROC and ceramic tiles NASA Ames identifies TUFROC as a reusable thermal-protection material used on the U.S. Air Force X-37B; NASA material also lists ceramic tiles and ultra-high-temperature ceramics as reusable examples. Reusable designs must account for repeated exposure and inspection or maintenance, unlike a single-use ablative shield. Not stated as a cross-material service-life or lifecycle-cost comparison in the cited NASA sources.

Why a material cannot simply be transferred to another spacecraft

A material’s flight history demonstrates performance in the conditions and construction of the missions where it flew. A new vehicle may have a different entry speed, trajectory, atmosphere, pressure history, heat load, shape, shield area, structural support or crew-safety requirement. Its shield may also use different seams, bonds or manufacturing processes. Those changes can alter both the loads and the consequences of failure.

NASA’s earlier Orion study compared a monolithic Avcoat concept with tiled PICA and identified tile steps and gaps as design issues. That study documented an earlier trade-study phase, not the final hardware configuration. NASA’s later manufacturing account describes an Orion shield made from fiberglass-phenolic honeycomb cells filled with Avcoat, and reports a subsequent block-design update after strength fell short of expectations. The evolution shows why selecting a material and validating its actual construction are linked decisions.

For flight context, NASA’s Orion EFT-1 account reported that the heat shield experienced about 4,000°F during that test, which reached approximately 80% of the anticipated speed for return from lunar missions. Those figures describe that specific flight test; they are not generic Avcoat operating limits or a qualification result for other entry profiles.

What evidence supports a final choice

Engineers build confidence from several kinds of evidence rather than from a single maximum-temperature figure or heritage claim. The necessary combination is mission-specific, but commonly includes:

  • Material-property measurements relevant to the predicted temperature, pressure and heating history.
  • Models that predict thermal, mechanical and physical response, supported by validation against experiments.
  • Structural and thermal analysis of the shield as installed, including interfaces, backing structure and local vehicle geometry.
  • Ground tests chosen to represent important aspects of the mission environment and expose failure modes.
  • Manufacturing controls and inspection methods that can verify flight hardware consistently.
  • Flight data where available, interpreted in light of how closely the tested vehicle and entry conditions match the proposed mission.

The result is a qualified system for a defined application, not a blanket declaration that a material is safe for every spacecraft. NASA’s materials presentation makes the complementary point that designers need to know material limits and analysts need accurate thermal, mechanical and physical properties to predict how a shield will respond.
