An automated storage and retrieval system (AS/RS) stores identified inventory in assigned locations and uses automated equipment, controls, and warehouse software to retrieve it when needed. Depending on the system, that equipment may move pallets, cartons, totes, trays, or bins. A request from an order, replenishment task, or production process triggers a retrieval, and the load is delivered to a conveyor, workstation, or other handoff point.
How an AS/RS moves inventory from receiving to retrieval
The basic operating cycle is consistent across many designs, but the equipment and software boundaries differ by installation. A warehouse management system (WMS), warehouse execution system (WES), warehouse control system (WCS), or machine-control platform may handle some or all of the coordination.

- Receive and identify the load. Inventory arrives through receiving or replenishment and is associated with inventory data. In shuttle operations, a decant station may first transfer products into the cases, totes, or other units used for storage.
- Choose or confirm a storage location. Warehouse software tracks inventory and assigns or confirms where a load should go. The responsible software layer varies; the labels WMS, WES, and WCS do not describe one universal division of duties.
- Transport the load into storage. In a crane system, an aisle-running machine travels horizontally, raises or lowers a carriage to the selected level, and uses a handling device to place the load in the rack. In a shuttle system, powered vehicles move loads along storage levels, often with lifts connecting levels.
- Record inventory and issue work. The software maintains location information and releases work when an order, replenishment need, or production process calls for a load.
- Retrieve and hand off the load. A crane, shuttle, lift, or other mechanism removes the load and transfers it to a conveyor or presentation station. In goods-to-person fulfillment, the inventory comes to a stationary operator rather than requiring the operator to walk to each storage location.
These are functional stages, not a standard floor plan. Conveyors, buffers, equipment, workstations, and controls are arranged to match the facility’s inbound and outbound flow.
How the main AS/RS architectures differ
Architecture names are not standardized performance guarantees. Compare the actual load unit, storage access method, buffers, station interface, and operating requirements in each proposal.

| Architecture | How it moves inventory | Typical fit | Questions to compare |
|---|---|---|---|
| Unit-load crane | An aisle-running crane and load-handling device move pallets or other heavy loads. | Pallet storage and high-bay operations. | What are the load dimensions and weight? What aisle layout, storage height, throughput, and retrieval pattern are required? |
| Mini-load crane | A crane and extractor or similar device move smaller loads such as cartons, trays, or totes. | Smaller-item storage and goods-to-person flows. | Which containers are used, what are their load limits, and how do the SKU and order profiles fit the station interface? |
| Shuttle AS/RS | Powered shuttles move cases, totes, or pallets along storage levels; lifts and conveyors may connect levels and workstations. | High-volume, sequenced, or goods-to-person operations. | What throughput is required? How are shuttles and lifts arranged? What redundancy and downstream capacity are needed? |
| Vertical lift module or carousel | A lift presents trays, or a carousel rotates stored items to an access point. | Smaller parts and items picked at an operator station. | Do item dimensions, order frequency, ergonomics, available space, and replenishment patterns suit the design? |
| Cube-based or mobile system | Robots travel on a grid or through a storage area to bring bins or cases to workstations. | Configurations that need flexible robotic access to stored units. | How will storage density, robot traffic, retrieval performance, expansion, and integration affect the operation? |
What warehouse software and controls do
The software layer tracks inventory and coordinates tasks, but a project should define which system owns each responsibility. Honeywell describes a shuttle solution using a warehouse execution system and machine-control platform for functions including status visibility, fault alerts, order allocation, release prioritization, and station assignment. Konecranes describes a WMS receiving commands from an operator or a manufacturing execution system (MES) or enterprise resource planning (ERP) system, then commanding cranes and interfacing with conveyor controls. These are examples of vendor-specific arrangements, not a universal software blueprint.
Integration extends beyond the storage equipment. Receiving or decant, conveyors, buffers, picking stations, packing, shipping, and production interfaces all affect whether the overall material flow can meet its needs. The handoffs and exception paths matter as much as the equipment’s movement inside the rack.

What AS/RS can improve—and how to read performance claims
AS/RS can make use of vertical storage space and reduce the walking and manual travel associated with picking. Depending on its design, it can also support replenishment, sequencing, buffering, order consolidation, or supply to manufacturing. In a goods-to-person arrangement, conveyors and a presentation station bring inventory to an operator.

Honeywell states that its shuttle solution can “Increase throughput and density up to 40 percent over traditional picking methods.” The product page does not state a publication year or comparison methodology, so that figure is a vendor claim for its solution—not a general AS/RS result or a guarantee for a particular facility. No independent, broadly applicable productivity or cost figure is established here. For any forecast, ask what facility, baseline, load mix, operating hours, and downstream constraints support it before using it to estimate labor savings, accuracy, or payback.

Safety, access, and maintenance considerations
Konecranes describes an example in which access to the automated area is synchronized with crane operation and entry is permitted when the crane is in standby. Its paper also describes conveyor handoff signals, overload and overspeed protection, motion limits, and emergency stops. These are examples from one vendor document, not a complete safety specification. A site needs a risk assessment and must meet applicable local requirements.
Maintenance planning should account for the equipment, operating environment, manufacturer recommendations, and statutory requirements. Konecranes describes preventive maintenance on that basis; Honeywell describes lifecycle support and spare-parts services for its own system. Access for maintenance and a plan for equipment or control faults are important parts of the operating design.

Checklist for evaluating an AS/RS proposal
- Loads: Define the load unit, dimensions, weight, fragility, and pallet or container standard.
- Demand: Document SKU count, order profile, peaks, replenishment needs, and required throughput.
- Facility: Confirm storage height, building constraints, aisle layout, and the density the operation needs.
- Handoffs: Map inbound and outbound interfaces, workstation requirements, buffers, and downstream process capacity.
- Software ownership: Specify which systems own inventory records, task release, equipment control, and exception handling.
- Resilience and safety: Ask about redundancy, fault recovery, access, risk assessment, and maintenance arrangements.
- Delivery and lifecycle: Clarify project scope, commissioning responsibilities, ongoing costs, provider support, and the evidence behind performance or payback projections.
No single architecture suits every operation. Honeywell describes integration around operational requirements, while UNARCO distinguishes systems by load type and handling configuration; the right comparison is between the proposed system and the facility’s actual flow.
Why one customer’s space savings are not a universal forecast
In a Konecranes customer case study, John Cummings, Engineering Superintendent at Appleton Papers, said: “To store the amount of product we were going to need, we would have ended up easily tripling our building space with any other type of storage.” The case study describes dense storage and improved roll tracking at that installation. It is a customer example, not a general estimate of how much space another facility will save.
