Inventory intelligence can reveal misplaced stock and improve how locations are used; higher physical density comes from storage designs such as taller or double-deep racks and compact goods-to-person grids. Vendor case studies from WEG Electric and KOHLER show these are complementary levers—not interchangeable measures of an AI effect.
What warehouse density means—and what AI changes
Warehouse density is about how much inventory a facility can hold within its available space. It depends on physical choices such as rack height, storage depth, aisle layout and the type of handling units the system can store. An inventory system can improve the usable capacity of that space by helping teams know what is where, but it does not add rack levels, bins or floor area on its own.

Inventory intelligence improves location truth
When system records do not match the warehouse, a slot can appear empty when it is occupied, or usable stock can be difficult to find. Barcode or label capture, RFID, and computer vision can help validate whether inventory is present at its recorded location. That can help staff correct discrepancies and avoid making storage decisions from inaccurate records. The extent of any capacity benefit depends on whether those corrections actually free or better use locations; the cases cited here do not establish a general density increase attributable to AI alone.

Storage geometry creates physical density
Taller shelving, double-deep racks and compact automated grids change the physical storage configuration. Automated retrieval can make some of those layouts practical by bringing goods to operators rather than requiring workers to travel through conventional picking aisles. The resulting capacity depends on the facility and inventory profile, as well as operational requirements such as safe clearances, replenishment and access.

What manufacturing deployments report
These deployments illustrate different mechanisms, so their headline numbers are not directly comparable. WEG’s small-parts grid, KOHLER’s rack-and-robot installation and MSI Surfaces’ inventory validation address different warehouse needs.
| Deployment | System and reported configuration | Reported outcome and evidence limit |
|---|---|---|
| WEG Electric, Duluth, Georgia | Kardex describes an AutoStore goods-to-person system integrated with SAP WM ECC through Kardex FulfillX. Its case page lists a 13,938-bin grid, seven AutoStore R5 robots and three ports—two CarouselPorts for picking and one ConveyorPort for inbound—commissioned in 2025. | Kardex reports that the system freed floor space for pallet storage and improved picking and inventory visibility, with employees redeployed. The case provides no numeric capacity or density increase. Kardex’s WEG Electric case |
| KOHLER | Hai Robotics describes a HaiPick System 3 covering 1,100 square meters, with 7.8-meter shelving, double-deep and bridge racks, 28,000+ storage locations, four autonomous case-handling robots and ten AMRs. The installation also includes on-robot picking workstations and SAP integration. | Hai Robotics reports capacity growth from 20,000+ to more than 110,000 SKUs without increasing the warehouse footprint, a 3.7× storage-capacity result, 110+ outbound totes per hour and an 80% reduction in labor costs. These are vendor-reported results for this installation; the case page’s publication date is not stated. Hai Robotics’ KOHLER case |
| MSI Surfaces | Corvus describes autonomous drones using onboard AI and computer vision to scan pallet locations and labels, with daily missions synchronizing with the WMS. | Corvus reports inventory accuracy improving from roughly 80% to 99%, and says about 90% of identified discrepancies are auto-classified. These are company case claims, not a measured storage-density result; the case page’s publication date is not stated and it was accessed on 2026-10-04. Corvus Robotics’ MSI Surfaces case |
WEG: use a compact grid for small parts
WEG’s case describes growing small-parts SKU volume, paper picking lists, forklift retrieval and limited room to expand as the operating challenge. A goods-to-person grid changes how that inventory is stored and retrieved: robots bring bins to operator ports, while software manages storage, order sequencing and workflows. Kardex says the installation consolidated small-parts storage and freed room for pallet storage, but does not quantify how much additional inventory the warehouse can hold.
KOHLER: combine vertical and deep storage with robotic handling
KOHLER’s reported capacity change is tied to a specific physical configuration as well as automation: taller shelving, double-deep and bridge racks, and robotic storage and retrieval. The result is useful as an example of what one site reports achieving, not as a promise that another plant can multiply its capacity by the same amount. Hai Robotics does not state the case page’s publication date.
MSI Surfaces: validate inventory records, not storage positions
The MSI example concerns the accuracy of location and inventory records. Drone scans and discrepancy classification can help teams find and address mismatches, but they do not themselves add bins or change rack geometry. Treat the reported accuracy improvement as a company case claim rather than proof that scanning created physical capacity.

- 【WIDER & THICKER Uprights and Beams than standard】 Garage Shelves Heavy Duty use one-piece upright construction, which is not only enhances the overall strength but also allows for a higher load - bearing capacity. The reinforced beams can effortlessly bear substantial loads, ensuring the garage shelving units remains steadfast even under heavy usage.Enabling the metal shelf to support a total weight of up to 6000 pounds.
- 【EXTRA 8PC Reinforced Stable Lateral Bars】 Lateral bars as additional stabilizers, preventing lateral sway and enhancing the overall rigidity of the structure. By connecting the uprights and beams on the sides, the lateral bars create a more rigid and stable framework, effectively resisting forces that could otherwise cause the metal shelves to twist or buckle. This not only increases the load - bearing capacity but also improves the safety of the garage shelf, ensuring that your stored items remain secure.
- 【Flexible Storage with Height-adjustable shelves】 The shelves are fully adjustable, allowing for customization to fit various item sizes. With a simple adjustment mechanism, you can easily reposition the shelves to accommodate tall or bulky items. Locking pins are incorporated to secure the shelves in place, preventing any accidental movement and ensuring the safety of your stored goods.
- 【Interconnectivity Feature】 Our steel shelving come with a remarkable feature that allows multiple units to be connected seamlessly. This interconnected design offers unparalleled flexibility and scalability for your storage needs.
- 【Anti-corrosion Coating】 The surface of the metal storage shelves is coated with an advanced anti - corrosion material. This coating not only protects the steel from rust and corrosion but also enhances its resistance to scratches and wear, ensuring the garage storage rack maintains its integrity and appearance over time.
Adjacent evidence from distribution
Corvus reports that Southern Glazer’s deployed more than 40 drones across nine U.S. distribution centers in under 18 months. The case says quarterly manual counts were replaced by biweekly reserve validation, alongside a 100-basis-point throughput lift and 60–70 labor hours per site per week reallocated. This is a distribution-network example, not a manufacturing deployment; it illustrates a possible operational role for more frequent inventory validation rather than a density result. The case page’s publication date is not stated. Corvus Robotics’ Southern Glazer’s case
Independent reader supportYour contribution helps us test, update, and keep practical guides available for everyone. How to assess a density project for your plant
Start by separating the problem you need to solve. If records are unreliable, inventory validation may help reveal usable locations. If the constraint is the number of physical storage positions, evaluate a storage redesign. If workers spend too much time traveling to retrieve goods, goods-to-person automation may address that movement. A project may combine these approaches, but they solve distinct problems.
Compare the right operational measures
- Storage yield: Ask for usable locations or inventory volume per square foot, and include usable building height, aisles and required clearances in the calculation.
- Inventory profile: Share SKU count, item dimensions and weight, handling-unit types, turnover and the mix of small parts, pallets and oversized goods. A compact bin grid and a pallet-oriented layout are not equivalent solutions.
- Throughput and service: Compare picks or totes per hour, replenishment rate and peak demand. Distinguish a reported project rate from typical or contractually guaranteed performance.
- Accuracy and scan cadence: Clarify which locations are observed, how discrepancies are verified and how frequently records are refreshed. A scan cadence is not the same thing as an accuracy guarantee.
- Integration and exception handling: Confirm ERP/WMS compatibility, ownership of inventory data, and how exceptions flow through receiving, production replenishment and outbound operations.
- Facility and resilience: Check rack height, floor loading, safety and egress, installation disruption, expansion options, and procedures for robot, port, network or software outages.
- Economics and labor: Request project and maintenance costs, clarify what labor is redeployed, and ask how any savings are measured. The cited cases do not provide comparable project cost or ROI figures.
Keep vendor case results in context
The available examples are vendor documentation and vendor-published customer cases, not a controlled comparison across manufacturing sites. WEG’s case does not quantify density, and KOHLER’s capacity claim is specific to its reported installation. No standardized cost or ROI comparison, or general causal estimate of AI’s effect on manufacturing warehouse density, is established by these examples.
