Boeing Starliner’s Helium Leak Was Known Before Its First Crewed Launch

NASA knew about a small helium leak in Starliner’s service module before its first crewed launch. In orbit, more leaks and thruster issues emerged; NASA later chose an uncrewed return because it lacked enough certainty for a crewed flight home.

Yes. NASA knew about a small helium leak in Boeing Starliner’s service module before the spacecraft launched with astronauts on June 5, 2024. The leak was not the reason an earlier launch attempt was scrubbed: that May 6 delay involved a separate Atlas V valve issue. More leaks and thruster problems emerged in orbit, and NASA ultimately returned Starliner without its crew because it could not establish enough certainty for a crewed return.

Was the Starliner leak known before launch?

Yes. NASA’s May 24, 2024 update described a small helium leak in Starliner’s service module and said engineers were assessing the propulsion system. NASA proceeded with the crewed test flight, which launched June 5 carrying astronauts Butch Wilmore and Suni Williams. NASA’s May 24 update

The earlier May 6 launch attempt had been scrubbed over an Atlas V upper-stage valve issue. That was a separate problem; NASA did not say the Starliner leak caused that scrub. NASA’s May 24 update

What was leaking on Boeing’s Starliner?

It was helium from the spacecraft’s service-module propulsion system. Helium is used to pressurize propulsion-system propellant, so leaks mattered to how the system could support maneuvering and the return sequence. NASA’s updates identified the affected system and reported leak counts over time, but those public updates do not establish a complete root cause for the leaks or the other propulsion anomalies.

How did the problem develop during the mission?

NASA’s counts changed as engineers identified and assessed additional leaks. The June 6 figure and June 28 figure are dated reports, not competing claims about one final count.

Date NASA’s reported findings
May 24, 2024 A small helium leak in Starliner’s service module was known before launch; propulsion assessment was ongoing. NASA
June 6, 2024 NASA reported three leaks by that point: one known before flight and two identified in orbit. During approach, five reaction-control thrusters had failed off; four were re-enabled, and Starliner docked with the International Space Station. NASA
June 10, 2024 NASA said engineers judged helium supply adequate for the planned return profile, while assessment of five small leaks and an oxidizer isolation valve continued. NASA
June 28, 2024 NASA described five small leaks in service-module helium manifolds and said ground and flight-data analysis continued. NASA

Why did NASA let Starliner launch with a helium leak?

NASA assessed the known leak and the spacecraft’s capability in the context of the planned mission. On June 10, the agency said engineers considered the available helium adequate for the return profile then under consideration. NASA described that profile as about seven hours for a normal end-of-mission sequence, with helium available for 70 hours of free-flight activity after undocking. Those were mission-specific estimates reported on June 10, not general Starliner endurance ratings. NASA’s June 10 update

That assessment did not settle whether NASA had enough confidence to approve a crewed return after further observations and testing. The number of reported leaks grew, and thruster behavior also required analysis. A judgment that supplies could support a planned profile is distinct from a later safety decision about whether the evidence was sufficiently certain for astronauts to ride home.

Why did Starliner return without its astronauts?

On August 24, 2024, NASA announced that Starliner would return uncrewed and that Wilmore and Williams would remain aboard the International Space Station and return on a later mission. NASA said uncertainty and a lack of expert concurrence meant the system did not meet the agency’s requirements for human-spaceflight safety and performance. NASA’s August 24 announcement

NASA Commercial Crew Program Manager Steve Stich explained the decision this way: “Starliner is a very capable spacecraft and, ultimately, this comes down to needing a higher level of certainty to perform a crewed return.” NASA Administrator Bill Nelson said the choice reflected the agency’s commitment to safety. What is known about the technical cause?

NASA’s mission updates establish that helium leaked from the service-module propulsion system, that additional leaks were identified in flight, and that thruster anomalies were investigated. They do not, by themselves, establish a complete root cause tying those findings together. NASA’s later technical-report search summary identifies the known leak as isolated to one service-module reaction-control-system thruster-port manifold flange, but the full report is not cited here as a basis for a broader causal conclusion.
