After several travel headsets failed at their joints, cushions, or cable, Hackaday writer Jenny List asked: “What on earth can I do about this?” Her answer is a proposed 3D-printed replacement headband that reuses working headset components. It is a design idea, not a tested repair: the prototype had not been printed when List described it on October 6, 2026.
What failed—and why the weak points matter
List describes failures in three headsets she had used on the road: a rotating joint on a JVC, the ear cushions and later the USB cable on a Logitech, and a ball joint on an EPOS. These are personal examples, not a survey of headset reliability.

Headphones need to accommodate different head shapes, so an ear cup has to move in more than one direction to sit comfortably against the ear. List identifies two rotational axes and points to thin plastic stalks as the failure points in the JVC and EPOS designs. Her design goal is to avoid concentrating the load at a narrow joint: “Any design I come up with must avoid this type of weak point, and spread the load of an earpiece over considerably more material than my broken headset.”
How the proposed replacement is meant to work
Instead of recreating a separate hinge or ball joint, List proposes a flexible, one-piece zig-zag leaf spring to support the ear cup. A sliding, print-in-place headband is intended to provide adjustment. In principle, combining the spring and headband into a larger printed structure could spread forces across more material than a thin stalk. That is the design rationale, not a demonstrated durability improvement.

The plan is to reuse the working drivers, microphone, and electronics from a broken headset, printing the mechanical structure and an adaptor rather than replacing the audio hardware. List points to an OpenSCAD project repository for readers interested in inspecting or adapting the model. “It’s time to break out OpenSCAD,” she writes.
What the design has—and has not—shown
At publication, the prototype had not yet been printed. There are no reported results for fit, comfort, fatigue under repeated flexing, or long-term durability. The idea therefore cannot yet be treated as a working repair or evidence that a printed spring will outlast a conventional joint. A compliant part may allow an ear cup to settle into position, but whether this particular geometry does so comfortably and survives repeated use remains unanswered.

That distinction matters when choosing a headset, too. A manufacturer product page can establish listed features, but not mechanical durability. The available sources do not offer controlled comparisons of the products below, so they are examples of different feature sets—not a reliability ranking.
Choosing a headset when repairability matters
Before buying a replacement, consider whether the likely wear parts can be replaced and how the ear cups are attached. A detachable microphone or listed comfort feature does not establish that a headband joint will tolerate years of travel. Check the specific model’s parts and repair options rather than assuming that a familiar brand or product category is more robust.
