What Material Prototyping Can Reveal That Digital Mockups Can’t

Physical prototypes expose tactile and embodied qualities a screen cannot: surface feel, compliance, scale in the hand, and real interaction. Choose the prototype that matches the uncertainty you need to resolve.

A physical prototype can reveal what a design feels like to hold, press, turn, or fit into place: its surface, compliance, scale in the hand, and the experience of interacting with a real object. A screen mockup can show appearance and support visual iteration, but it cannot by itself let someone test those physical qualities. The right choice depends on the uncertainty: prototype the form, material, function, or use context that you need to understand.

What a physical prototype reveals

Surface and tactile response

Direct contact lets people assess qualities such as roughness, slipperiness, warmth, softness, and compliance. A rendering may depict a texture or gloss, but depiction is not the same as touching the surface or pressing it. If the question is how a material feels, use a sample whose material and finish are relevant to that question.

Scale, fit, and embodied interaction

Holding, turning, pressing, or placing a physical object in its intended setting can expose scale and handling issues that are difficult to notice on a screen. A novice-design study involving 16 participants found that building could surface unexpected design insights. One participant, Participant 13, said, “once you actually build something physical, you see all these things you never thought of before in the planning stage,” citing poor fit and opportunities to improve the design. This is an individual comment from a qualitative study, not a population-wide estimate. Read the study.

Material fidelity determines what you can conclude

A prototype only provides evidence about properties it actually represents. Foam or clay can help explore shape and handling, but it does not establish the final product’s material feel, strength, or manufacturing behavior unless those properties are represented and tested. When gathering feedback, record whether the model uses the intended material, a close substitute, or a rough stand-in—and distinguish what people saw from what they touched or manipulated.

What digital mockups and simulations reveal

Digital representations are useful for comparing visual alternatives, managing versions, and exploring designs without constructing every variation. Simulations can also test selected functional behaviors or scenarios. Digital and virtual representations may help teams evaluate a design in a use context, but the result depends on what the representation and evaluation actually include.

A 2026 study compared early-stage concept evaluation for small, visually oriented office products. It reported comparable subjective user-experience evaluations for VR shown in the intended context and physical mockups presented in an appropriate environment. VR scored higher on perceived environmental fidelity than physical prototypes shown in a mismatched environment. The authors caution that the concepts involved limited interaction and were assessed primarily through visual perception; participants were mainly students and graduates. The results therefore do not establish that VR can replace physical testing of material feel, ergonomics, or tangible manipulation. Read the study.

Haptics can reproduce selected cues, not every material experience

Simulated touch can be useful when designed around the available hardware and the cues a task needs. In a 2021 virtual-button study, an initial approach that tried to reproduce recorded vibrations associated with wood, plastic, and metal performed poorly because of hardware limitations. A redesigned version, optimized for the device and incorporating compliance and button-release cues, received better quality ratings and enabled participants to discriminate the buttons. That is evidence for a particular implementation and task—not proof that a haptic system can reproduce unrestricted physical exploration of materials. Read the study.

Why prototype fidelity has more than one dimension

“High fidelity” is not a single score. A prototype may resemble the finished product visually but behave differently, or reproduce an interaction while omitting its real-world setting. Recent prototype-fidelity literature describes three useful dimensions:

  • Physical fidelity: Does it reproduce the relevant shape, scale, material, and tactile qualities?
  • Functional fidelity: Does it reproduce the interaction behavior and system response being evaluated?
  • Contextual fidelity: Does the evaluation resemble the environment where the product will be used?

Iteration speed, cost, remote collaboration, and the need for bodily interaction matter too. Choose the dimensions that match the question rather than trying to maximize every kind of fidelity at once.

How to choose what to prototype first

Question to resolve Useful representation What it can establish—and what it cannot
Does the silhouette or visual arrangement read correctly? Digital mockup or simple physical block Can help assess appearance and broad proportions; does not establish the feel or performance of the final material.
How does the surface feel or respond to pressure? Physical sample with an appropriate material and finish Can provide direct tactile evidence for the sample tested; a substitute may not represent the final material.
Is the size comfortable to hold, place, or operate? Physical model handled in the intended context Can expose scale, fit, and handling issues for the tested object and task; record its dimensions and materials.
Does the mechanism or system behave correctly? Functional prototype or a simulation suited to the behavior Can test the behavior represented; an appearance model alone is not engineering validation.
Will it withstand heat, strength loads, wear, or manufacturing conditions? Prototype and test method that reproduce the relevant structure and conditions Only supports conclusions about the conditions and properties actually tested.
How does it work in a particular use environment? Contextual evaluation using a relevant physical setup or digital environment Can assess the represented setting; keep the task and setting consistent when comparing methods.

A practical sequence

  1. Name the unknown. Decide whether the open question concerns appearance, touch, fit, operation, or use context.
  2. Start with the fastest useful representation. Use digital exploration for visual alternatives; use a simple form model when handling or broad scale is at issue.
  3. Fabricate only when physical evidence is needed. Make a sample or model that includes the material, finish, dimensions, or mechanism relevant to the question.
  4. Test in a matching task and setting. For fit, let people hold or place the object in context. For material judgments, let them touch the appropriate sample. Keep conditions comparable when contrasting prototype types.
  5. Limit the conclusion to what was represented. An appearance model cannot validate durability, manufacturing behavior, or strength unless it was built and tested for those properties.

What the evidence does—and does not—show

Industrial-design studies illustrate why making by hand can matter, while also showing that digital tools can support parts of the design process. A 2005 study of haptic feedback modelling observed that rapid-prototyping technologies could remove opportunities for designers to engage with form through tactile work with physical materials such as foam or clay. Its conclusion about limitations applied to the commercial haptic modelling technology and period studied, not every current haptic system. Read the study.

A separate 2005 single-case study compared a haptic and rapid-prototyping workflow with shaping Styrofoam by hand in a workshop. It reported that the haptic workflow facilitated rapid-prototype components shaped through feel and sculpting, while also identifying shortcomings relative to workshop activity. Its authors limited their findings to that case. Read the case study.

These findings do not establish that physical prototypes are always better, or quantify how much more they reveal across product types. They show why the method should follow the question: physical contact matters for tactile and embodied judgments, while digital tools can be effective for visual iteration and some contextual or simulated evaluations.
