Plastic welding is a family of ways to join compatible thermoplastics by heating an interface, generating heat through motion, or using electromagnetic energy. There is no universal best method: the right choice depends on the resin, joint shape, access, production needs, and the quality the finished part must meet.
What plastic welding does
In thermoplastic welding, heat softens or melts material at the joint so the mating surfaces can consolidate into a bond as they cool. The process name often describes how the heat reaches or is generated at that interface—not a recipe that works for every plastic or part.

Common methods include hot-tool, hot-gas, extrusion, infrared, laser, ultrasonic, vibration, spin, friction, and electromagnetic welding. Each has its own material, geometry, and process-control requirements. A list of available methods is not a set of interchangeable instructions.
How the main process families differ
A useful first comparison is the source of heat and whether the method suits the seam and production context. These are selection factors, not a ranking: the technical references do not establish a universal best method or numeric performance comparison.

| Process family | How heat is generated or delivered | Typical selection considerations |
|---|---|---|
| Hot-tool or hot-plate | A heated tool contacts the joint surfaces before they are brought together. | Consider whether the tool can reach the joint and whether the part geometry and production setup suit tool contact. |
| Hot-gas | Heated gas warms the joint area; manual work may use a hot-air plastic welding kit. | Consider seam access, matching filler material, and control of the heat and welding technique. |
| Extrusion | Heated thermoplastic is delivered into or along the joint. | Consider the seam form, process equipment, and compatibility of the added material with the workpieces. |
| Infrared | Infrared energy heats the joining surfaces. | Consider part shape, heating arrangement, and the control needed to heat the intended area consistently. |
| Laser | Laser energy heats the interface, with feasibility dependent on the optical properties and arrangement of the materials. | Consider the material stack, optical compatibility, joint geometry, and process control. |
| Ultrasonic | High-frequency mechanical vibration generates heat at the joint. | Consider the part and joint design, access for the tooling, and control of the process variables. |
| Linear or orbital vibration | Relative mechanical motion generates heat across the interface. | Consider whether the part can move as required and whether its geometry suits the method. |
| Spin | Relative rotation generates heat at the joint. | Consider whether the geometry permits rotation at the joint. |
| Friction | Mechanical friction generates heat at the interface. | Consider part motion, joint form, and the process equipment needed to control it. |
| Electromagnetic methods | Electrical or electromagnetic energy generates heat; some approaches use an implant or susceptor at the interface. | Consider the specific method, material and electrical compatibility, interface design, and process controls. |
The categories and process descriptions are covered in the ASM Handbook chapter on plastics welding and in technical reviews of welding fundamentals and developments, laser welding of thermoplastics, and welding methods for medical plastics.
How to narrow the choice
- Identify the material. Establish the specific polymer or resin for each workpiece. Do not assume that two plastics can be welded together, or that a process suitable for one resin also suits another.
- Describe the part and joint. Note whether the components are molded parts, sheet, or pipe; the joint shape; the available seam access; and whether the process can bring the surfaces together as needed.
- Match the heating mechanism to the part. Decide whether contact heating, hot gas, directed energy, mechanical motion, or an electromagnetic approach is feasible for the geometry and material arrangement.
- Account for production needs. The setup and controls must fit the required volume and repeatability. A manual hot-gas repair approach and an industrial joining process are not equivalent simply because both use hot air.
- Set acceptance criteria before selecting equipment. Define what the joint must do and how it will be evaluated. Process parameters, test method, and acceptable result should follow the application rather than a generic claim that the weld is strong.
Manual hot-gas work is a specific case
A hot air plastic welding kit is a relevant product category for manual hot-gas welding of compatible thermoplastics. It is not a universal plastic-repair solution. The filler rod and process settings need to fit the polymer and workpiece, and a consumer kit should not be assumed to meet industrial quality requirements without evidence. Hot-gas welding is a recognized method, but tool suitability depends on the actual job.

- Accessories: The black tool bag contains a 110V-US plastic welder, Cutting tip M8, a knife, 2 hot smoothing tips-M6, 38 multi-type welding rods and 800 plastic welding staples (200 flat, 200 wavy, 200 M-type and 200 V-type)
- Important usage notice: The M6 hot smoothing tip and the M8 hot cutting tip are designed for use as auxiliary repair accessories only. Avoid prolonged continuous use – we recommend operating them for no more than five minutes at a time. Allow the tool to cool down before resuming to ensure safety and prolong the tool's lifespan
- Easy operation: After loading the welding staples, it only takes one to two seconds to press the switch for the welding staples to reach a maximum temperature of 1380°F, and the hot wiping head to reach a maximum temperature of 900°F in five seconds. After a few practice runs, you can start carrying out plastic repairs
- Widely used: It can repair all thermoplastics on the market, such as car bumpers, garbage cans, water tanks, dashboards, light sockets, plastic rings, radiators, etc., and can be used for the DIY production of all kinds of plastic products
- Safety and maintenance: The power cord is UL certified. To protect your electrical safety, our plastic welding torch is equipped with an internal overheating protection device (it will stop working when it overheats, and you can resume use once the temperature has lowered). It also has a distinctive and stylish patented appearance (Patent No. D970324)
Standards and evaluating weld quality
Thermal process variables
ISO 23512:2021 covers specified thermal joining processes for thermoplastic molded components. Its listed processes include ultrasonic welding, staking, and spot welding; infrared welding; hot-gas convection welding; linear and orbital vibration welding; spin welding; laser welding; hot-plate welding; and hot-air, electrical, and infrared heat staking. It defines a thermal joining process specification for each listed process, including essential variables and qualified ranges. ISO states the standard was reviewed and confirmed in 2026 and remains current.

Mechanical testing
ASTM C1147, titled Standard Practice for Determining the Short Term Tensile Weld Strength of Chemical-Resistant Thermoplastics, is a reference point for evaluating short-term tensile weld strength. The ASTM page identifies C1147-01(2012) and describes possible methods including machine, extrusion, and hot-gas welding. It cautions that no single profile or procedure is standard for all plastics at different thicknesses. A tensile result is useful only when the test and acceptance criteria fit the application; it should not be treated as a universal measure of weld quality.
