Methane Conversion Technologies Compared: Pyrolysis, Reforming, and Partial Oxidation

Methane pyrolysis makes hydrogen and solid carbon, SMR makes hydrogen-rich gas with CO₂ after shift, and POX makes oxygen-controlled syngas. The best choice depends on product specification, utilities, carbon management, maturity and consistent lifecycle assumptions.

There is no universally best way to convert methane. Methane pyrolysis splits natural gas into hydrogen and solid carbon; steam-methane reforming (SMR) uses steam and heat to make hydrogen-rich syngas and, after water-gas shift, carbon dioxide; partial oxidation (POX) uses a limited oxygen supply to make syngas containing hydrogen and carbon monoxide. The right route depends on the required product, heat and oxygen availability, carbon management, emissions boundary, operating maturity and project economics.

The products are different before the equipment is

Process names can obscure the most important distinction: these routes do not deliver the same output. Pyrolysis is a decomposition reaction whose idealized products are hydrogen and solid carbon. SMR and POX primarily produce synthesis gas (syngas), a mixture of hydrogen and carbon monoxide that may be used directly or sent to downstream units. SMR commonly adds a water-gas-shift step, converting more carbon monoxide and steam into hydrogen and carbon dioxide.

Route Main chemistry and products What the plant must supply or manage Maturity caveat
Steam-methane reforming CH₄ + H₂O (+ heat) → CO + 3H₂; water-gas shift converts CO + H₂O → CO₂ + H₂, followed by gas purification. External process heat, steam, carbon-dioxide handling or capture, and hydrogen purification. The U.S. Department of Energy describes SMR as an established hydrogen pathway; NETL lists SMR among commercial thermal-conversion approaches. DOE process description; NETL assessment.
Partial oxidation Methane reacts with less oxygen than complete combustion requires, producing mainly hydrogen and carbon monoxide. Air-based systems also introduce nitrogen. Controlled oxygen-to-methane ratio, oxygen production or an air-feed strategy, syngas cleanup and downstream ratio adjustment. NETL lists POX among commercial approaches, but individual oxygen-carrier designs are technology-specific. NETL POX process.
Methane pyrolysis CH₄ → C(s) + 2H₂ in the idealized decomposition; solid carbon is a coproduct rather than a gaseous carbon oxide. High-temperature reaction heat, a reactor that limits carbon fouling, continuous carbon collection and a credible carbon destination. NETL distinguishes commercial plasma pyrolysis from thermal and catalytic approaches facing additional development challenges; the label applies to the assessment’s scope and date, not every project. NETL assessment.

How steam-methane reforming makes hydrogen

1. Add steam and heat

SMR is endothermic: the reforming reaction absorbs heat. Methane and steam pass over a reforming catalyst while a furnace or another external heat source supplies the energy. DOE gives the principal reaction as CH₄ + H₂O (+ heat) → CO + 3H₂. The immediate product is therefore a hydrogen-rich gas that still contains carbon monoxide, unreacted steam and other impurities.

2. Shift carbon monoxide into more hydrogen

A water-gas-shift reactor reacts carbon monoxide with additional steam: CO + H₂O → CO₂ + H₂. This raises hydrogen production while creating carbon dioxide. The plant then cools, removes water and purifies hydrogen, commonly with pressure-swing adsorption or another gas-separation system. If the customer needs syngas rather than pure hydrogen, the shift intensity and separation train can be adjusted instead of maximizing hydrogen.

3. Account for furnace and feedstock emissions

SMR’s carbon footprint is not limited to the shift reactor. Fuel burned to provide reformer heat creates flue-gas emissions, and the methane feed has upstream production and transport emissions. Carbon capture can be designed for process gas, furnace exhaust, or both; the capture rate and storage or utilization route change the result. A hydrogen label such as “low emissions” is meaningful only when those boundaries and assumptions are stated.

NETL says more than 95% of hydrogen generated in the United States is produced by steam methane reforming of natural gas. That figure appears on NETL’s technology page, which does not identify an underlying data year; it should not be read as a newly measured 2025 statistic. NETL catalyst page.

How partial oxidation makes syngas

Sub-stoichiometric oxygen prevents complete combustion

POX feeds methane and less oxygen than would be needed to burn all the methane to carbon dioxide and water. The controlled oxygen feed partially oxidizes the methane, producing primarily hydrogen and carbon monoxide. Because the reaction supplies heat, POX does not use the same large externally fired reformer arrangement as conventional SMR, although the complete plant still needs heat integration, cooling and gas cleanup.

Oxygen source changes the syngas

Using nearly pure oxygen avoids the nitrogen that accompanies air. Air-blown POX carries nitrogen into the syngas, diluting hydrogen and carbon monoxide and increasing the size or complexity of downstream separation equipment. Oxygen generation itself consumes power and adds capital cost. NETL also describes a specific mixed-metal-oxide oxygen-carrier process: the carrier supplies oxygen to methane in one step and is regenerated with air in another, separating the methane-conversion stream from the air stream. That description is not a blanket claim about every POX plant.

Choose the H₂:CO ratio for the downstream job

Syngas users may need a particular hydrogen-to-carbon-monoxide ratio for fuels, chemicals or additional hydrogen production. NETL’s 2018 opportunity page reports a 2:1 H₂:CO ratio and energy-efficiency advantages for its specific mixed-metal-oxide process. Those are claims about that process concept, not an independently verified head-to-head plant result; actual ratios depend on feed, oxygen rate, steam addition, reactor conditions and cleanup. Read the NETL process description.

How methane pyrolysis produces hydrogen and solid carbon

The reaction has no carbon oxide in its idealized primary chemistry

Pyrolysis thermally decomposes methane: CH₄ → C(s) + 2H₂. The carbon leaves as a solid rather than as the carbon monoxide and carbon dioxide formed in reforming routes. That can simplify carbon separation at the reaction outlet, but it creates a different obligation: the plant must continuously remove, cool, classify, store and ultimately use or dispose of the solid.

Heat transfer and carbon fouling are central design problems

Every pyrolysis design must deliver reaction heat without allowing carbon to plug reactors, coat heat-transfer surfaces or deactivate catalysts. Plasma systems, electrically heated reactors, catalytic beds and other thermal arrangements have different power, temperature and materials requirements. NETL’s assessment treats plasma pyrolysis as commercial while identifying thermal and catalytic pyrolysis as approaches with additional development challenges. A commercial label for one configuration does not establish commercial availability for all others.

Technology-specific figures need their context

On a 2025 page about its own improved catalysts, NETL reports 92%–100% methane conversion in its tests at 700°C and compares that operation with plasma pyrolysis requiring 1,500–2,000°C. These are NETL-reported results for particular formulations and conditions, not an industry-wide guarantee or a universal operating temperature. The same page reports that a nonprovisional patent application was filed, which indicates development activity rather than proof that a commercial product can be purchased. NETL improved-catalyst work.

Solid carbon is a product only if someone can use it

Carbon black, graphite-like material and other solids have different specifications and markets. A project needs a quality specification, offtake evidence, storage plan and a response if the expected market is unavailable. Sending carbon to a durable application, temporary stockpile or disposal route changes both economics and lifecycle emissions. The fact that the primary reaction does not emit CO₂ does not make the entire hydrogen supply chain emission-free.

Does methane pyrolysis produce CO₂?

Not as a stoichiometric product of the idealized methane-splitting reaction. In a real installation, however, CO₂ can arise from combustion or electricity generation used to supply heat, from upstream natural-gas production and leakage, and from conditioning and transport. The International Energy Agency states that pyrolysis hydrogen can be equivalent to low-emissions hydrogen, but its emissions intensity depends on the fate of the carbon by-product and other value-chain stages. NETL’s 2024 “Pyrolysis Reactor Train” page describes thermal management, carbon collection and hydrogen production as goals of a particular concept; its “near zero” or “zero” wording applies to that defined concept and should not be generalized to all pyrolysis systems. IEA glossary; NETL reactor-train concept.

Which process has the lowest emissions?

No supported single winner emerges without a common lifecycle calculation. The IEA’s chart, updated in 2023 using 2021 data, separates direct plant emissions from upstream and midstream methane and CO₂ contributions. It is useful for framing the boundary, but the available evidence does not provide one directly comparable numeric table for all three routes under identical assumptions. IEA 2021-route comparison.

For a defensible comparison, hold the following variables constant:

  • Product: compare the same hydrogen purity and yield, or the same syngas H₂:CO ratio and downstream service.
  • Energy: include process heat, steam, electricity and oxygen production; count nitrogen dilution when air is used.
  • Carbon destination: include capture rate and storage for CO₂, and collection, quality, transport and durable disposition for pyrolysis carbon.
  • Full boundary: include methane leakage, electricity and heat supply, compression, conditioning, transport and coproduct allocation.
  • Operating performance: use the exact configuration’s catalyst life, carbon-fouling behavior, uptime and demonstration scale.
  • Economics: use consistent assumptions for gas, utilities, oxygen, capture and storage, carbon value, financing and plant scale.

How to choose a route for a real project

Choose SMR when established hydrogen production and steam integration matter

SMR is the conventional choice when a site has reliable natural gas, steam and furnace integration, and when the project can manage CO₂ through capture, storage or another outlet. It is especially suited to a hydrogen product after shift and purification. The trade-off is the endothermic heat requirement and exposure to both process and upstream carbon emissions.

Choose POX when syngas and oxygen logistics fit the plant

POX can be attractive when the downstream unit needs syngas, when autothermal heat release is valuable, or when an oxygen supply is already available. Decide early between oxygen-blown and air-blown operation: nitrogen dilution can affect every subsequent separation step. Oxygen-carrier concepts may change the integration, but they must be assessed as their own technology rather than assumed to represent all POX.

Choose pyrolysis only with a complete carbon plan

Pyrolysis aligns with a project seeking hydrogen plus a solid coproduct and wishing to avoid CO₂ in the primary reaction. It is not a shortcut around infrastructure: heat, electricity, reactor materials, carbon removal, product qualification and methane-supply emissions still determine performance. Treat catalyst or reactor claims as configuration-specific until independently demonstrated at the required scale and uptime.

Practical comparison checklist

  1. Write the product specification first: hydrogen purity and pressure, or syngas composition and allowable nitrogen.
  2. Map available methane quality, steam, electricity, process heat and oxygen, including the energy required to make oxygen.
  3. Define the carbon boundary before selecting a route: CO₂ capture and storage for reforming or POX, or solid-carbon quality, offtake and disposal for pyrolysis.
  4. Calculate lifecycle emissions with the same methane-leakage, utility, transport and coproduct assumptions for every option.
  5. Separate commercial references from demonstrations, laboratory tests and patent activity for the exact reactor and catalyst configuration.
  6. Stress-test economics against gas and power prices, oxygen cost, capture and storage charges, carbon-product value, financing and scale.
  7. Plan failure handling: carbon fouling and collection for pyrolysis, furnace and steam outages for SMR, and oxygen or nitrogen-management problems for POX.

Bottom line for engineers and decision-makers

SMR is a heat-driven, established route to hydrogen-rich gas and, after shift, CO₂. POX is an oxygen-controlled route to syngas whose composition and nitrogen content depend on the oxygen source. Pyrolysis changes the carbon problem from gaseous carbon oxides to solid-carbon handling, while its emissions depend on energy, methane supply and what happens to that solid. Compare the exact configurations against one product specification, one lifecycle boundary and one financial basis; a route cannot be ranked responsibly from its reaction equation alone.
