Place a metal insert in an injection-molded part only after defining how it will carry load, how plastic will retain it, and how the mold will locate it. Insert and resin act as one mechanical and thermal system: a feature that resists tightening torque may still pull out, and a well-sized insert can still cause cracking if the surrounding plastic or cooling is poorly designed.
What insert molding changes
In insert molding, a prepared metal component is positioned in the mold before plastic is injected around it. The result can combine materials and eliminate a later assembly step, but it also makes insert loading and location part of the molding process. The design must work both as a finished part and as a repeatable operation on the production floor. Protolabs’ insert-molding overview describes the process and its applications.

Start by identifying the insert’s job: reusable threaded point, bushing, sleeve, pin, shaft, terminal, or reinforcement. For a threaded insert, document the thread and mating fastener, tightening and service torque, axial pull-out and push-out loads, bending, vibration, temperature range, chemical exposure, and moisture conditioning. These are distinct design conditions, not interchangeable measures of “strength.” SPIROL’s Inserts for Plastics Design Guide notes that insert dimensions and the amount of plastic engaged by undercuts affect performance.

Choose retention geometry around the load directions the part will actually see. Knurls, grooves, undercuts, shoulders, or holes can let the plastic mechanically engage the metal, but each feature must be reachable by the melt and supported by enough surrounding resin.

- Torque-out: Knurling and other circumferential engagement features can resist rotation. Confirm performance at the intended tightening and service torque.
- Pull-out and push-out: Undercuts, shoulders, or holes may provide axial engagement. Size the engaged plastic volume for the required load in each direction.
- Combined or changing loads: Consider bending, vibration, repeated fastening, and load reversals; a feature that performs well under one static test may not address these conditions.
Do not assume that increasing torque resistance also increases pull-out resistance, or vice versa. Avoid sharp insert features that can concentrate stress, and check that the plastic can fill the retention geometry. SPIROL specifically warns that inadequate flow into insert features can reduce insert performance.
How do you locate the insert reliably?
Give the insert a positive locating feature, such as a core pin, shoulder, or dedicated nest. The chosen geometry should hold it square and repeatably through mold closing and injection. If the insert is asymmetric, define its orientation as well as its position.

Plan the loading method with the molder: how an operator or automation presents the insert, how the mold supports it, and how the process detects a missing or misplaced component. Misloading can expose the mold to damage, so insert location is a tooling and production-system decision, not just a CAD dimension. How much plastic should surround the insert?
Provide enough local support for the insert without creating a large, abrupt mass of plastic. Protolabs Network’s general injection-molding design guide recommends a boss outside diameter of about twice the nominal screw or insert diameter. Treat that as a starting recommendation for design review, not a universal rule: the appropriate section depends on the insert, resin, loads, available wall, flow, and appearance requirements.

The same guide recommends a hole extending to the base-wall level to help preserve uniform wall thickness. Ribs or a gradual transition can support a boss while avoiding an abrupt thick section. Review the geometry with the molder and material supplier, particularly where the boss meets the surrounding wall and where melt must flow around the insert.
Why can plastic crack around a metal insert?
Metal and plastic behave differently as heat moves through the part and as the resin cools and shrinks. The insert can cool melt near its surface, influence local flow or weld lines, and leave stresses around the interface. Service temperature changes and environmental exposure can further affect the material pairing.

The Association of Rotational Molders’ design guide identifies stress-cracking risk around molded-in inserts in rotational molding, particularly for larger inserts and sharp edges. That is evidence about rotational molding, not a direct injection-molding process rule. For injection-molded parts, assess the resin and insert pairing, insert temperature, filling, cooling, post-mold conditioning, and service-temperature range with the resin supplier and molder rather than applying a universal preheat temperature or wall-thickness rule.

Should you mold the insert in or install it afterward?
Molded-in inserts are placed in the cavity before injection. Post-mold alternatives include heat-set, ultrasonic, press-in, and self-tapping inserts. The right choice depends on the whole production and performance system, not on retention alone.

SPIROL states in its Inserts for Plastics Design Guide that molding inserts into a plastic assembly provides the best performance, while costing more than installing them after molding. Treat that as the guide’s general comparison, not a guarantee for every insert, resin, or application. A post-mold process separates insert installation from molding and may offer different tooling and design-flexibility trade-offs.
