How to Fit and Adjust an Occupational Exoskeleton Safely

Fit an occupational exoskeleton by following its exact manual, securing its interfaces without restricting movement, and checking comfort and stability during the intended task.

Fit an occupational exoskeleton according to the manual for that exact model and the task it is intended to support. Secure its body interfaces without restricting movement, check the fit while moving, and set assistance only as the manufacturer directs. If it slips, causes discomfort or pressure, limits movement, or seems unsuitable for the task, stop and reassess rather than tightening it further or increasing assistance.

Before fitting: confirm the device and task match

Exoskeletons differ in the body regions they support, how they attach, and how their assistance is adjusted. Use the device only for its intended purpose and environment, and follow its manufacturer’s instructions. General fitting checks cannot replace the model-specific manual, user training, or a workplace hazard assessment.

This guidance is for occupational devices. Medical and rehabilitation exoskeletons have different uses and instructions; follow the treating clinician’s and manufacturer’s directions for those devices.

Fit and adjust the exoskeleton step by step

  1. Get trained and check the device. Before putting it on, make sure you know how to don, adjust, release, and use the device. Inspect its parts before each use, following the manufacturer’s inspection instructions. Do not use damaged equipment or exceed its rated capacity.
  2. Start in the state specified by the manual. Some devices require the mechanism to be switched off and straps released before donning. Follow the instructions for your model; do not assume every device has the same controls or setup order.
  3. Position the body interfaces. Align pads, supports, and straps as shown in the manual. Fit matters beyond choosing a size: body proportions such as shoulder width, torso length, and hip width can affect where the device sits and how pressure is distributed.
  4. Adjust straps and buckles for stability. Secure them so the device does not slip during the intended movement, while keeping the fit comfortable and nonrestrictive. There is no universal tightness measurement for exoskeletons. Use padding only where the manufacturer permits it, and do not use tighter straps to compensate for a poorly positioned or unsuitable device.
  5. Check movement and comfort. Move through the range of motion needed for the task, then walk if appropriate. Check whether the device stays in place and whether you can move, balance, and work without pressure, pinching, pain, numbness, or an awkward posture. Ask the wearer directly whether the fit is comfortable.
  6. Set assistance only as directed. Use the manufacturer’s instructions to select support for the intended task and posture. Do not raise assistance or change a load limit just because the device feels supportive.
  7. Rehearse the task and reassess. Check the fit while performing the relevant motion in the intended work environment. If the device shifts, interferes with the task, or changes how safely you can move, stop and have the fit and task suitability reviewed before continuing.

How tight should an exoskeleton be?

Tight enough to remain securely positioned during the intended movement, but not so tight that it causes discomfort, pressure, or restricted movement. The right adjustment depends on the model and the wearer; the available general workplace guidance does not establish a single strap tension or measurement for all devices.

Mediaid Industrial Exoskeleton Back Support, Black Textile Full-Body Posture Brace for Heavy Lifting, Farming, Labor Work (Large)
  • HEIGHT RANGE: Fits users 4'11"–6'3" across all sizes.
  • WAIST RANGE: Medium 25.6"–33.5", Large 31.5"–39.4", X-Large 37.4"–45.3".
  • ERGONOMIC DESIGN: Full-body textile exoskeleton harness provides comprehensive posture support and stability during heavy lifting and industrial tasks
  • VERSATILE USE: Suitable for industrial labor, farming, warehousing, and other physically demanding work environments requiring repetitive lifting
  • ADJUSTABLE FIT: Multiple adjustment points and straps ensure secure, customized fit for different body types while maintaining mobility

For example, Biolift’s guide describes switching its mechanism off and releasing its straps before donning, positioning its shoulder straps, fitting its chest strap snugly without restricting movement, placing its lumbar pad in the lower-back hollow, and fitting its thigh straps. Those placements and steps apply to that product only. Use your own device’s guide rather than copying another model’s adjustments.

What a poor fit can do

  • Pressure and nerve problems: Poorly placed or prolonged pressure can contribute to pressure wounds or compressed nerves.
  • Discomfort and awkward posture: A device that does not fit the wearer can encourage awkward working posture and contribute to shoulder or back fatigue or disorders. Selecting a size alone may not address differences in body shape.
  • Changed loading: An exoskeleton may shift load to another body region rather than eliminate it. NIOSH describes a study in which a tool used with a vest-mounted stabilizing arm increased spinal load.
  • Movement and balance concerns: A device can affect mobility or balance. These concerns matter particularly in environments such as construction sites, work at heights, or close quarters, where movement and recovery may be limited.
  • Other hazards: Consider whether the device interferes with the task or surroundings. NIOSH also identifies potential battery-related skin or thermal injury.

Support in one area does not mean the whole task is safer. Employers and safety leads should assess whether the device suits the specific task, user, and environment, and whether it creates a new exposure or interferes with safe movement.

When to stop and get help

  • The device cannot be adjusted to stay secure and comfortable.
  • It causes pain, numbness, persistent pressure, or restricted movement.
  • It changes balance, interferes with safe movement, or does not suit the task.
  • A control behaves unexpectedly, or the device appears damaged.

Stop using it and consult the manufacturer or workplace safety lead. Do not try to solve an unresolved fit or control problem by tightening straps, changing settings beyond the manual, or exceeding the device’s stated limits.

Workplace standards context

ISO/DIS 25563 is listed by ISO as a Draft International Standard in the enquiry stage, not as a final published standard. It concerns integrating wearable physical assistive devices in workplaces and excludes medical, rehabilitation, games, sport, and leisure uses. Its draft status should not be presented as a final standard or a certification requirement.
