How to Compare Electrochemical and Thermochemical Plastic Recycling

Electrochemical and thermochemical plastic recycling use different mechanisms and can make different products. A fair comparison needs matched feedstocks, end uses and system boundaries; current evidence does not establish a universal winner.

Electrochemical and thermochemical plastic recycling cannot be ranked fairly by a single headline figure. They use different reaction mechanisms and can produce different outputs, and the available evidence does not provide a direct, matched comparison between the two route classes. Compare them using the same plastic feedstock, contamination assumptions, product destination and system boundaries—and assess yield, product quality, energy, emissions, cost, residuals and readiness to scale together.

What each route does—and what it produces

Route How it works Potential outputs and scope Evidence of readiness
Thermochemical Uses heat-driven processes such as pyrolysis, hydrothermal treatment or gasification. The U.S. Environmental Protection Agency (EPA) describes pyrolysis as treatment without oxygen, typically at 400–800°C. Pyrolysis can produce oil, hydrocarbon gases and char. These outputs may be intended as chemical feedstock or fuel; the intended use matters when calling a process recycling. Thermochemical conversion commonly targets polyolefins such as polypropylene, HDPE and LDPE. EPA describes U.S. pyrolysis facilities as pilot and early commercial scale. This is a broad overview, not a census or proof of economic viability.
Electrochemical Uses electrically driven reactions to depolymerize polymers or convert them in other ways. Reviewed research includes routes to building blocks, polymer functionalization and paired electrocatalysis. Possible outcomes depend on the reaction, and should be specified for each process. A 2024 review’s available text reports a 7.6% polyethylene-to-hydrocarbon yield for one cited study; that single result is not a typical yield for electrochemical conversion as a whole. The reviewed literature describes an active, developing research area. It does not establish broad commercial-scale yields or an environmental advantage over thermochemical recycling.

These categories should not be confused with adjacent recycling processes. EPA distinguishes depolymerization, which breaks polymer bonds to form monomers, from purification, which dissolves a polymer without breaking those bonds and removes impurities. A process label alone therefore does not tell you whether the output is a polymer, monomer, chemical feedstock, oil, gas or fuel.

Set up an apples-to-apples comparison

Before comparing performance, define the basis. Use the same polymer and contamination profile, equivalent input mass and moisture assumptions, the same product destination and consistent lifecycle and economic boundaries. A route that accepts a dirtier feed or makes a lower-specification product is not directly comparable to one with stricter input requirements or a more valuable output unless those differences are accounted for.

Feedstock and pretreatment

Record which polymers and mixed or contaminated streams each process can accept, and what sorting, washing or pretreatment is required. EPA says thermal and chemical processes can complement mechanical recycling for some contaminated, complex or mechanically unsuitable plastics, but feedstock quality and output specifications still matter. That general statement should not be assumed to apply equally to every process.

Yield, retention and product quality

Measure how much input polymer or carbon reaches the useful output after reaction, separation and cleanup. Include co-products and losses rather than reporting only the best product fraction. Then identify the output’s quality and destination: for example, whether it meets specifications for manufacturing new plastic or is instead used as fuel. A higher reaction yield does not by itself establish better recycling if the product needs extensive purification or cannot return to material use.

Energy and climate impacts

Count electricity, heat or steam, hydrogen and other reagents, as applicable, along with direct emissions and the electricity mix. Electrification does not automatically mean lower greenhouse-gas emissions: the result depends on power sources, process efficiency, product yield and what product or fuel the output displaces.

Costs, operations and residuals

Compare capital and operating costs, feedstock costs, product revenues and scale assumptions on a common basis. Also account for catalyst or electrode life, fouling, corrosion, separation needs, continuous operation and safety. Include residuals and their treatment—such as char, solvents, salts, wastewater and emissions—rather than treating them as outside the process boundary.

What published comparisons can—and cannot—tell you

The National Renewable Energy Laboratory (NREL) study by Uekert et al. (2023) offers a useful multi-metric framework, but it did not compare electrochemical with thermochemical recycling. Its modeled closed-loop comparison covered mechanical recycling, dissolution and several PET depolymerization routes. In that study, mechanical recycling and PET glycolysis had the best economic performance metric, 9%–73% lower than competing modeled technologies, and the best environmental performance metric, 7%–88% lower. Dissolution, enzymatic hydrolysis and methanolysis had recyclate material quality 2%–27% higher than the other technologies in the modeled comparison. These results apply to the study’s selected routes and assumptions, not to the two route classes in this article.

NREL’s framework considered material quality and retention, circularity, contamination tolerance, minimum selling price, greenhouse-gas emissions, energy, land, toxicity, waste and water. Electricity, steam and organic solvents were prominent contributors in its modeled cases. Those factors make a useful checklist for a new comparison; they are not a universal ranking of energy use or impact.

Separate context on current material recovery also needs its scope attached. NREL’s January 2023 release reported U.S. recycling rates during 2019 of 2% for LDPE and 15% for PET bottles and containers. These are historical U.S. figures for those specified materials, not current global rates and not a measure of either emerging route’s performance.

How to judge claims that one route is better

  • Check the denominator: Is the figure per kilogram of incoming plastic, per kilogram of saleable output or per unit of product quality?
  • Check what counts as a product: Does the analysis credit fuel, chemical feedstock and recycled polymer equally, or distinguish their end uses?
  • Check the boundary: Are sorting, washing, pretreatment, separation, cleanup, utilities and residual treatment included?
  • Check the evidence level: A laboratory reaction result does not establish continuous operation, economic viability or commercial readiness.
  • Check the comparison set: Results for PET glycolysis or mechanical recycling do not directly rank electrochemical and thermochemical routes.

Yield is especially important because losses can increase the inputs needed per kilogram of useful output. NREL lead author Taylor Uekert used a hypothetical contrast to explain the point: “If you have a process that only has a 75% yield, you’re going to end up needing slightly more electricity, slightly more chemicals, to recycle one kilogram of plastic than you would if you had something like a 90% or higher yield.” This is an explanation of material-retention effects, not a measured result for either route class.

What can be concluded now

Thermochemical recycling has defined process categories and documented pilot and early commercial activity in the United States, while electrochemical polymer conversion remains an emerging research area in the reviewed literature. Neither observation settles which route performs better: there is no equivalent, direct comparison here that establishes a universal winner or shows which one uses less energy. The defensible choice depends on the feedstock, the product the process actually makes, the full energy and emissions accounting, and the operational and economic evidence for that specific process.
