How Real-Time Visibility Keeps Production Moving in Manufacturing

Real-time production visibility connects machine signals, output, downtime causes, and plan-versus-actual views so factory teams can respond during the shift.

Real-time visibility helps production teams spot a gap between the plan and what machines are actually producing, identify whether the cause is a stop, a speed loss, or a quality issue, and act while the shift is still underway. The value comes from that response loop—not from a dashboard by itself.

What does real-time production visibility show?

A useful live view turns shop-floor signals into information operators and supervisors can act on. Depending on the equipment and system, it can show:

As an Amazon Associate I earn from qualifying purchases.

  • Whether a machine is running, stopped, or in another defined state.
  • Units produced by machine, stage, or line, compared with the shift plan.
  • Downtime duration and its recorded reason.
  • Quality measures such as scrap or first-pass yield, where those signals are captured.

In a Hakunamatata Tech case about Sicagen’s seven-stage drum production line, IoT sensors collected running state and units per cycle, with line status displayed during the shift. The example illustrates why stage-level detail matters: a downstream shortfall may originate in an upstream stage, and a line total alone may not reveal where production fell behind. What is OEE, and how is it calculated in real time on a factory floor?

Overall equipment effectiveness (OEE) is represented in the Sicagen case as Availability × Performance × Quality. In practical terms, the measure combines whether equipment was available to run, how its output compared with an expected rate, and how much output met quality requirements. The case page does not specify a universal set of formulas or definitions for those components; manufacturers need to define them consistently for their own operation.

And wide applications in Warehouse and Logistics, Supermarket, Retail, Postal Services, Library/Bookstore, Medical Institutions, Restaurant, Hotel, Banking and more fields.

A live OEE figure is only as meaningful as the signals feeding it. If one machine’s stop states include changeovers while another’s do not, or quality losses are entered differently between shifts, comparisons can mislead. Teams should agree on what counts as planned production time, a stop, ideal output, and a good unit before using OEE to compare machines or shifts.

How do manufacturers implement OEE monitoring across a multi-stage production line?

Implementation usually combines data capture, connectivity, useful definitions, and a response process. Brownfield factories may need to add sensors where controls do not expose the required signals; other machines can provide data through PLC or equipment connections. Infosys describes a connected-factory implementation at an aerospace MRO plant that combined machine-data assessment, sensors, shop-floor wireless technology, and integration with MES/ERP or scheduling tools. The exact connection path depends on the equipment and existing systems. Infosys case study

  1. Choose the decision to improve. Define whether the priority is missed output, recurring stops, speed loss, quality, or coordination between stages. Decide who needs to see the information and what action they can take during the shift.
  2. Map available data. Check which machines expose run state, counts, cycle signals, alarms, or quality data through their controls, and where those signals are unavailable or unreliable.
  3. Select a collection approach. Use direct PLC or equipment connections when suitable data is available; retrofit sensors may be needed for machines without usable interfaces. In many plants, operator-entered events complement telemetry by explaining why a stop occurred. Sensor type must fit the machine, control interface, and operating environment; there is no universal sensor choice.
  4. Standardize events and measures. Define machine states, production time, target rates, quality rules, and downtime reason codes. Make the reason list clear enough for operators to use consistently.
  5. Connect the right systems. Determine whether the view needs to exchange information with MES, ERP, scheduling, maintenance, or traceability tools. Integration can add context, but also increases implementation effort.
  6. Put the information where action happens. Share a dashboard or other shop-floor view that compares actual output with plan and makes abnormal conditions visible to the people responsible for responding.
  7. Establish the response routine. Assign ownership for reviewing exceptions, escalating unresolved issues, and checking whether corrective actions worked. Monitor data quality and operator adoption as part of the rollout.

Why classify downtime instead of showing only that a machine stopped?

A stop is a symptom, not a diagnosis. Planned maintenance, mechanical failure, and waiting for upstream material may produce similar downtime on a chart but require different responses. Maintenance may need to schedule or complete a repair; a recurring mechanical failure may need engineering investigation; a material delay may call for coordination with an earlier stage or supply process.

Reason codes are useful only if people can select them quickly and the categories distinguish causes that lead to different actions. Machine telemetry can establish when a stop began and ended; an operator-entered event can supply context the machine cannot infer. A hybrid approach can therefore be more informative than relying on either source alone.

Which production-monitoring approach fits the operation?

There is no single implementation pattern for every factory. These trade-offs help frame the choice:

Decision Option A Option B What to weigh
Machine connection Retrofit sensors Direct PLC or equipment connection Whether the equipment exposes reliable data, sensor compatibility, installation conditions, and integration effort.
Event capture Machine telemetry Operator-entered events or a hybrid Telemetry can timestamp states and counts; operator input can explain causes. Consider latency, reliability, and how easy the reason codes are to use.
Scope Machine or line visibility Multi-site aggregation Local views can support shift response; multi-site views add comparison and coordination needs. L2L’s Worthington case page says seven sites used real-time metrics. L2L case study
Measures and context OEE reporting OEE plus scrap, WIP/traceability, scheduling, or maintenance Broader context may answer more operational questions, while requiring more data definitions and system connections.
System integration Standalone monitoring Integration with MES, ERP, controls, or other tools Assess whether existing systems already contain useful data and what the added integration work enables.

Examples in the cited cases span stage-level sensor data at Sicagen, wireless and MES/ERP scheduling integration in Infosys’s aerospace MRO case, barcode scanning and WIP traceability alongside OEE dashboards at Austral, and machine data connected with mobile tools in L2L’s description. These are examples of implementation components, not evidence that one arrangement is universally superior. Austral case study

What do published customer results show—and not show?

Vendor and implementer case pages describe gains after particular implementations. They can illustrate possible outcomes, but they do not establish a controlled, cross-industry estimate of the effect of visibility alone. The figures below are case-specific reports; publication years are not stated on the cited pages.

Published case Reported result Attribution and qualification
Worthington 350 hours of reduced unplanned downtime; $1 million in avoided machine-downtime costs L2L-reported customer outcomes; the case page says seven sites used real-time metrics.
Aerospace MRO plant OEE rose from 57% to 70%; delivery adherence increased by 5% in the first six months Infosys-reported benefits of its connected-factory implementation.
Sicagen drum line 40% improvement in OEE; 20% reduction in unplanned downtime; 25% improvement in first-pass yield; 30% reduction in cycle-time variance Hakunamatata Tech-reported case outcomes. “Improvement” is retained as reported; the OEE figure is not recast as percentage points.
Austral wire-harness operation OEE moved from 62% to 78%; unplanned downtime moved from 18% to 9% within six months of go-live Austral Manufacturing Software implementation report.

These reports do not show that a dashboard alone caused the results or that another factory should expect the same figures. Machine mix, process definitions, data quality, operator adoption, and the actions taken in response all differ between implementations.

Why do operator adoption and response routines matter?

Instrumentation can reveal a problem, but people still need to trust the data, record events, and act on what they see. Justin Skaggs, IT Delivery Manager at Worthington, described adoption as a challenge in introducing software: “Being in IT, one of the hardest parts of unveiling software is getting that adoption up front. What we kept seeing with L2L was how user-friendly it was.” This points to a practical requirement: data entry and dashboards should fit the pace and roles of the shop floor.

Real-time visibility is most useful when teams can distinguish a meaningful deviation from noise, know who owns the response, and follow up on unresolved issues. The aim is not simply to collect more data; it is to shorten the time between a production problem and an informed action.
