How Electrochemical Reactors Turn Plastic Waste into Chemical Feedstocks

Electrochemical plastic upcycling usually begins with polymer-specific pretreatment. See how PET, polyethylene and polystyrene routes differ—and why lab results are not proof of commercial readiness.

Electrochemical reactors use electricity to drive reactions at two electrodes, but most plastic-upcycling routes do not put intact mixed plastic straight into a cell. They first break a selected polymer into more reactive molecules, then use electrode reactions to convert those intermediates into products such as smaller oxygenated chemicals or ethylene. PET has the clearest pathway in the reviewed examples; polyethylene and polystyrene illustrate why the process is not one universal recipe.

What an electrochemical reactor does

An electrochemical reactor is a system in which an applied voltage drives coupled reactions. Oxidation takes place at the anode, while reduction takes place at the cathode. The molecules available to react, the electrode materials, the electrolyte and the operating conditions all help determine what products form.

In plastic-upcycling research, the anode can oxidize molecules derived from plastic. At the cathode, a reduction reaction may produce hydrogen or another useful product. Pairing plastic-derived oxidation with a useful cathodic reaction can make better use of the cell than treating the cathode as an afterthought. Replacing oxygen evolution with a more favorable oxidation reaction may reduce electrical demand, but the actual energy requirement depends on the complete cell and process, not that substitution alone. The 2023 RSC critical review and 2024 Electron review describe this paired-reaction approach.

How plastic becomes a feedstock

  1. Prepare and identify the feed. Polymer type, particle size, contamination and pretreatment affect what a process can handle. A mixed-plastic stream cannot be assumed to behave as a uniform reactor feed.
  2. Break the polymer into reactive molecules where needed. Hydrolysis or another chemical pretreatment can create intermediates that are easier to process than durable, intact plastic.
  3. Run the electrode reactions. Apply voltage so the anode oxidizes suitable molecules and the cathode carries out a reduction reaction. Catalyst and operating conditions influence reaction rates and product distribution.
  4. Separate and assess the products. Product yield alone does not describe the performance of the route. Pretreatment inputs, electricity, electrode durability and purification all matter when evaluating a usable feedstock or possible scale-up.

This is why “plastic to chemicals” covers different process boundaries. Some routes recover monomers, some upgrade molecules made during depolymerization, and others focus on degrading plastic rather than producing a chosen commodity chemical.

PET: hydrolysis followed by electrochemical upgrading

Polyethylene terephthalate (PET) is a comparatively developed research feedstock because hydrolysis can produce identifiable molecules: terephthalate or terephthalic acid, and ethylene glycol. The glycol can then be electrooxidized into smaller oxygenated products. Alkaline hydrolysis is one route discussed for obtaining relatively pure terephthalic acid, although the complete process still includes the hydrolysis and product-separation stages.

Catalyst choice helps steer which products form. The 2024 Electron review discusses how catalysts can shift oxidation toward smaller C1 products or C2 products; it also describes pairing the oxidation with hydrogen evolution or another cathodic reaction. The reactor therefore does not have a single fixed “PET product”: the desired chemistry and the conditions shape the product mixture.

A 2024 Trends in Analytical Chemistry review reports a cited example with a 16.9% terephthalate yield in a two-compartment electrochemical reactor. That figure belongs to that particular reviewed example, not to PET electrochemical recycling in general, and should not be read as a commercial process yield.

How PET, polyethylene and polystyrene routes differ

Feedstock What happens before or in the cell Electrochemical example and intended outcome What the example shows
PET Hydrolysis produces terephthalate/terephthalic acid and ethylene glycol. Ethylene glycol is electrooxidized to smaller oxygenated products; the cathode may produce hydrogen. Catalyst selection influences product distribution. (2024 Electron review) A route for upgrading defined hydrolysis products; it is not direct conversion of unsorted PET items in one step.
Polyethylene (PE) A reviewed example first treats PE with nitric acid at 180°C, producing a solution mainly containing succinic and glutaric acids. Subsequent electrolysis produces olefins, including ethylene. The reported laboratory setup used carbon paper and platinum foil electrodes in a small batch cell. (2025 ChemSusChem review) A hybrid pretreatment-and-electrolysis proof of concept, explicitly distinguished by the review from direct electrocatalytic conversion of plastic.
Polystyrene (PS) microplastics A surfactant, sodium dodecyl sulfate (SDS), helps mobilize hydrophobic PS in solution. The reviewed electrochemical advanced-oxidation setup used a boron-doped diamond anode and platinum cathode. (2025 ChemSusChem review) A degradation or treatment objective, not evidence of selective production of commodity feedstocks.

The contrast matters: the PE example carries a substantial chemical and heat pretreatment before electrolysis, while the PS example is aimed at microplastic treatment. Neither is interchangeable with PET hydrolysis and upgrading.

Why catalysts, pretreatment and separation determine the outcome

“Electrochemical conversion” names a family of processes, not a standard recipe. A useful comparison between studies needs to account for the feed and its contamination; pretreatment chemistry and energy; whether the cell processes intact polymer or depolymerization intermediates; electrode and catalyst materials; voltage, current and electrolyte; product identity, yield and selectivity; the cathode product; and product separation.

For instance, a yield reported for one purified intermediate cannot be fairly ranked against a result from a different polymer or a treatment process that measures degradation. A process may form a target molecule but still require difficult purification or use a catalyst whose lifetime is not established. These factors affect whether the output is a usable chemical feedstock rather than simply a detectable reaction product.

What the evidence says about scale and environmental value

The reviewed literature is strongest on mechanisms and laboratory demonstrations. It does not establish that these routes are commercially deployed at industrial scale. A claim that electrochemical steps operate under “mild conditions” also does not establish low energy use or a low environmental impact for the whole route: pretreatment can require heat or strong reagents, and electricity source, catalyst lifetime and purification all affect the overall assessment.

The 2025 ChemSusChem review’s PE example, with nitric-acid pretreatment at 180°C, makes the whole-process boundary especially important. Likewise, techno-economic estimates are modeled scenarios, not operating-plant results, verified product revenue or proof of commercial viability.

For context on the scale of the waste challenge, a 2024 Electron review cites OECD figures of 234 million tonnes of plastic produced in 2000 and 460 million tonnes in 2019, and an OECD projection of 1.231 billion metric tonnes in 2060. The 2060 number is a projection, not an observed total; these production figures describe the wider problem, not the amount that electrochemical reactors can currently process.
