38mm vs 25mm Fans: Is a Thicker Fan Actually Better?

Not automatically. A 38 mm-deep fan can outperform a standard 25 mm fan when air must pass through a dense radiator, heatsink, filter or grille, but thickness is only an enabling design choice. Blade geometry, motor, tip clearance, speed control and the complete pressure–airflow curve determine the result. For most desktop cases and quiet builds, a well-designed 25 mm fan remains the safer choice.

What the 38mm and 25mm measurements describe

The figures refer to axial depth, not the fan’s width. A typical unit is 120 × 120 × 25 mm or 140 × 140 × 25 mm; an industrial or server version may be 120 × 120 × 38 mm or 140 × 140 × 38 mm. A 38 mm model usually keeps the same square mounting footprint for its diameter but extends 13 mm farther into the chassis or cooling stack.

That extra depth can collide with memory heat spreaders, motherboard heatsinks, GPU backplates, radiator chambers, filters, panels, drive cages, adjacent fans and cable channels. Hole spacing may match while the complete installation does not.

Why a thicker fan can help—and why it may not

More depth gives a designer room for deeper blades, a longer or stronger motor, a different blade pitch, a more substantial stator and bearing assembly, or a stiffer frame. Those choices can improve airflow under resistance, but they do not guarantee higher free-air airflow or lower temperatures. A thick frame can also contain a larger hub that leaves less effective impeller area.

Noctua’s 25 mm NF-A12x25 illustrates the point: its design uses a stated 0.5 mm blade-tip clearance and is intended for both open-air and restrictive applications. The geometry, not the 25 mm label alone, is responsible for that behavior (Noctua features).

Airflow and static pressure

Maximum airflow (CFM or m³/h) is measured near zero resistance. Maximum static pressure is measured at approximately zero airflow. A radiator, heatsink or filter operates between those endpoints, so neither headline number predicts its real performance by itself.

The useful question is: how much airflow does the fan deliver at the pressure resistance of the actual installation? Noctua’s comparison plots fan pressure–airflow curves against representative case, heatsink and radiator impedance curves; it shows why a model with the highest pressure endpoint is not automatically the best at every practical operating point (Noctua pressure–airflow comparison).

Noise, RPM and power

Compare noise at the same airflow, pressure, cooling result or RPM—not just a quoted dB(A) maximum. Test distance, weighting and chamber conditions differ between manufacturers. A 38 mm fan may be quieter if it achieves the same cooling at lower speed, but many thick industrial and server fans are designed for high RPM and can be much louder at full speed.

Power often rises with motor size, blade loading and speed. Check rated and startup current, not only 12 V operation. A motherboard header, splitter or hub may not support a high-current fan. For reference, Noctua rates the NF-A12x25 PWM at up to 2,000 RPM, 60.09 CFM, 2.34 mm H₂O, 22.6 dB(A), 1.2 W typical power and 1.68 W maximum input (NF-A12x25 PWM specifications). Its newer NF-A12x25 G2 specification lists 1,800 RPM, 107.3 m³/h, 3.14 mm H₂O and 22.5 dB(A); model generation matters as much as thickness (NF-A12x25 G2 specification).

Which applications benefit from 38mm depth?

Case intake and exhaust

Use 25 mm as the default for an open intake or exhaust. A 38 mm fan makes sense when a front panel, narrow mesh or dust filter is genuinely restrictive and the fan can maintain useful airflow at a lower speed. On an unrestricted vent, extra pressure capability may add noise and power draw without a meaningful temperature change.

CPU heatsinks

A thick fan can help a dense fin stack when clearance is available and noise is acceptable. In a typical tower cooler, a premium 25 mm fan is easier to retain, less likely to hit RAM and more likely to fit the supplied clips. Bench pressure numbers do not account for turbulence, recirculation or an incompatible mounting system.

Radiators

Radiator resistance depends on fin density, thickness, fin design, shroud gaps, speed, dust and push/pull arrangement. A 38 mm fan can be useful on an unusually thick or dense radiator and high thermal load, especially when the chassis has room. A standard radiator often gains more from a refined 25 mm radiator fan, a good seal and appropriate fan control than from depth alone. Noctua describes the NF-A12x25 as suitable for both low- and high-impedance uses and supplies a radiator gasket intended to reduce leakage between fan and radiator (NF-A12x25 specifications).

NAS, servers and industrial systems

Here, 38 mm models are often practical because pressure, continuous operation and cooling density outweigh acoustics. Verify connector pinout, control wires, minimum speed, current, alarm behavior and voltage; server fans may not behave like consumer 4-pin PWM models.

Small-form-factor systems

Choose 25 mm unless a specific enclosure provides the depth. In compact builds, panel and component clearance usually dominate any theoretical pressure advantage.

Installation and electrical checks

A same-diameter fan may share mounting-hole spacing. For example, Noctua lists 105 × 105 mm spacing for its 120 mm NF-A12x25 G2 (specification). That does not make every 38 mm replacement drop-in compatible.

  • Measure the entire stack: fan, gasket, radiator or heatsink, filter, grille and panel.
  • Confirm screw length. Radiator screws that are too long can damage the radiator; case screws may be too short for a thick frame.
  • Check fan-clip reach, corner shape, cable exit and bend radius.
  • Verify 12 V rating, running and startup current, connector pinout and PWM behavior.
  • Use a powered hub when the combined current exceeds the motherboard header’s limit.
  • Leave room for adjacent fans, drives, pumps, reservoirs and cable routing.

How to compare two actual models

  1. Confirm diameter, depth and physical clearance.
  2. Identify the system resistance: radiator or heatsink density, filter, grille and ducting.
  3. Compare pressure–airflow curves at that resistance, not maximum CFM alone.
  4. Compare airflow or pressure at the same noise level, and cooling at the same noise level where test data exists.
  5. Check the usable RPM and PWM range, minimum stable speed, zero-RPM support and low-speed clicking or ticking.
  6. Check rated and startup current, connector, control method and whether a powered hub is required.
  7. Prefer independent radiator or heatsink tests conducted with the same fan position and control method.
  8. Confirm screws, gaskets, brackets, warranty and accessories before buying.

Common mistakes

  • “38 mm always wins.” A mediocre thick fan can lose to a refined 25 mm design.
  • “Static pressure is all that matters.” The pressure–airflow relationship and noise-normalized result matter more.
  • “Same RPM means same performance.” Pitch, hub size, tip clearance and motor design differ.
  • “More airflow guarantees lower temperatures.” Cooler capacity, thermal interface, ambient temperature and recirculation can become the limit.
  • “Any 120 mm fan is interchangeable.” Depth, screw length, current, connector and clearance can still prevent installation.
  • “Two thick fans are automatically better in push–pull.” Two 25 mm fans may fit and sound better; benefit depends on radiator resistance and airflow path.

Verdict

Buy a good 25 mm PWM fan for most desktop cases, ordinary radiators, tower coolers, quiet workstations and tight builds. Evaluate a 38 mm fan when the installation is demonstrably restrictive, heat load is high, available depth is generous and measured curves show an advantage at your acceptable noise and power level. Thickness should be the final filter after operating point, acoustics, electrical load and fit—not the first specification you use.
