Why Electrospun Fibers Bead Instead of Forming Smooth Strands—and How to Troubleshoot It

Electrospun fibers bead when the electrified liquid jet breaks up before it can remain a continuous, stretched polymer filament. The usual imbalance is too little polymer-chain entanglement or viscosity to resist surface-tension-driven breakup, often compounded by excessive liquid feed, incomplete drying, or poorly matched electric-field conditions.

There is no universal “bead-removal” voltage, concentration, or collector distance. The reliable approach is to identify whether the instability begins in the formulation, the feed-and-drying balance, the electric field, or the environment, then change one variable at a time while measuring both bead frequency and fiber quality.

What beads mean in an electrospinning process

During electrospinning, a polymer solution or melt is drawn from a needle by an electric field. The liquid forms a Taylor cone, ejects as a charged jet, stretches while it travels, and solidifies before reaching the collector. A smooth fiber requires that jet to stay connected long enough for polymer chains to align and the solvent to leave.

A bead is a thicker, rounded deposit along an otherwise thin fiber. If the jet separates almost completely, the collector may receive droplets rather than fibers. An intermediate “beads-on-string” pattern has relatively thin connecting strands interrupted by regular or irregular beads. All three appearances indicate that the jet is not maintaining continuous filament formation for the full flight path.

Surface tension naturally tries to contract a liquid cylinder into droplets. Polymer-chain entanglement supplies viscoelastic resistance, while charge on the jet and the applied electric field stretch it. Smooth strands result when stretching, entanglement, and solidification overcome contraction and breakup. Beads result when contraction or excess liquid wins before the filament has become mechanically stable.

The central mechanism: entanglement versus breakup

Polymer concentration and molecular weight

Concentration determines how many chains occupy a given volume, and molecular weight affects how long those chains are. Together they influence viscosity and the number of chain entanglements available to hold the jet together. A dilute solution, or a polymer–solvent pair that remains weakly viscous at the chosen concentration, may not provide enough elastic resistance. The jet then develops necks, pinches into droplets, or produces beads-on-string.

Increasing concentration often moves a formulation toward continuous fibers because more entanglements can damp the jet’s tendency to break. This is not a universal recipe: the concentration that works for one polymer, molecular weight, solvent, needle, and field may fail for another. A higher concentration also increases fiber diameter and can make the solution difficult to pump or cause the spinneret to clog.

Surface tension and charge-driven stretching

Surface tension favors the lowest-area shape, so it promotes the contraction of a thin liquid jet and the formation of rounded beads. Electrical forces pull the charged jet outward and drive stretching. Conductivity affects how charge is carried and redistributed, while viscosity determines how strongly the liquid resists deformation.

Foundational electrospinning work found that greater viscosity and greater net charge density favored bead-free fibers, whereas lowering surface tension made beads disappear progressively rather than at a single universal threshold. That observation is best used as a mechanism guide. A conductivity modifier, surfactant, salt, or solvent substitution can also change evaporation rate, viscosity, compatibility, and the final fiber structure. Treat every formulation change as a new system that requires re-optimization.

Solidification during flight

The jet must lose enough solvent before collection to support a solid fiber. If it remains liquid or partly liquid, surface tension can continue reshaping it after deposition, and neighboring fibers may fuse. Incomplete drying is especially likely when the flow rate is high, the flight path is short for the chosen solvent, or ambient conditions slow evaporation.

Five causes to investigate first

1. The formulation is under-entangled

Look first at polymer identity, molecular weight, concentration, and measured viscosity for the actual solvent composition. A solution can appear homogeneous and still be too dilute to spin as a continuous filament. Beads that occur across a wide range of otherwise reasonable field settings usually point toward insufficient entanglement or an unfavorable viscosity–surface-tension balance.

Raise concentration in small, documented increments rather than copying a value from another polymer system. After each change, check whether the jet becomes continuous, whether the average diameter grows, and whether the needle begins to accumulate a skin or plug. If increasing concentration removes beads but creates unstable pumping or severe diameter growth, the formulation may have passed the practical processing window.

2. The feed rate is too high

The syringe pump supplies liquid faster than the electric field and the flight path can stretch and evaporate it. Excess flow leaves fibers wet, increases bead formation, and can produce a visibly thicker, unstable jet. Lowering the flow rate cautiously gives each portion of liquid more time to stretch and dry.

Do not judge flow rate by the pump setting alone. Record the needle size, solution viscosity, field conditions, and whether the collector receives dry fibers. A rate that is stable for a low-viscosity solution may be excessive after concentration or solvent changes.

3. Voltage and collection distance are poorly matched

Applied voltage controls the electric field that forms and stretches the jet, while needle-to-collector distance changes both field geometry and flight time. Either setting can affect bead formation, but neither has a universal monotonic rule: simply increasing voltage or moving the collector farther away does not guarantee smooth fibers.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Changing voltage can alter the Taylor cone, jet charge, whipping behavior, and deposition pattern. Changing distance can provide more drying time but may weaken or reshape the field at the needle. Evaluate voltage and distance together with the formulation and feed rate, and make small, controlled changes rather than jumping to a high-voltage or long-distance setting.

4. Surface tension or conductivity is mismatched

A high surface tension can intensify the contraction that produces beads, while inadequate or excessive conductivity can change charge transport and jet stretching. These properties should be considered alongside viscosity and evaporation, not treated as independent knobs.

If you test a surfactant, salt, or solvent change, verify polymer compatibility and solution stability first. Measure or document any available conductivity, surface-tension, and viscosity data. A change that lowers bead count may still be unacceptable if it causes phase separation, rapid clogging, residual solvent, brittle fibers, or a different morphology than the application requires.

5. Temperature, humidity, and air movement vary

Ambient temperature, relative humidity, and moving air influence viscosity, solvent evaporation, jet cooling, and the condition of the collector. The direction and size of the effect depend on the solvent system, so there is no single humidity limit or correction that applies to every experiment.

Record ambient conditions for every run and keep them as stable as practical. If bead frequency changes from morning to afternoon while the nominal settings remain unchanged, environmental variation may be part of the cause rather than an unexplained equipment fault.

A controlled troubleshooting sequence

Use the following order to avoid masking one instability with another. The sequence is a practical method for isolating interacting variables, not a universal operating protocol.

  1. Confirm solution and process stability. Check that the polymer is fully dissolved, the composition is documented, and the solution has not changed visibly during the run. Note polymer identity, molecular weight, solvent composition, concentration, and any available viscosity, conductivity, or surface-tension measurements.
  2. Inspect the morphology and collection state. Record whether the sample has isolated beads, beads-on-string, droplet-only regions, fused fibers, or visibly wet deposition. Examine several fields rather than judging a single microscope image.
  3. Test entanglement cautiously. If the formulation is dilute or has low viscosity for its polymer–solvent pair, increase concentration in a small step. Compare continuity and diameter, and stop or reformulate if the needle clogs or the jet becomes difficult to pump.
  4. Check the liquid supply. If fibers are wet or the jet appears overloaded, lower the feed rate in a controlled step. Keep voltage, distance, and environment unchanged during this comparison so the effect can be attributed to flow.
  5. Review field and flight geometry. With formulation and flow held steady, vary voltage or needle-to-collector distance separately in modest increments. Watch Taylor-cone stability, whipping, bead frequency, dryness, and deposition area; do not select a setting on bead count alone.
  6. Evaluate formulation properties as a system. Consider surface tension and conductivity only after the preceding checks. If you change a solvent, surfactant, or salt, recheck viscosity, evaporation, compatibility, and final-fiber properties.
  7. Repeat under recorded ambient conditions. Log temperature, relative humidity, and air movement. Re-run the best candidate setting to distinguish a real improvement from a one-time environmental fluctuation.

How to decide whether an adjustment actually helped

A lower bead count is useful only if the process remains stable and the resulting fibers meet the application’s requirements. Compare each run using the same imaging and sampling method. The most informative axes are:

Evaluation axis What to record Why it matters
Bead frequency Number or proportion of beads in a defined image area or length of fiber Shows whether jet breakup is decreasing.
Continuous-fiber fraction Estimated share of smooth, uninterrupted strands Distinguishes a genuinely continuous web from occasional thin links between beads.
Diameter and variation Mean diameter plus spread under the same measurement method Higher concentration may remove beads while making fibers too thick or inconsistent.
Wetness at collection Visual solvent-wet deposition, fused fibers, or delayed solidification Identifies a feed-rate or drying problem that bead counts alone can miss.
Process stability Steady Taylor cone, uninterrupted pumping, no needle clogging, and repeatable deposition Separates a usable operating window from a fragile one-time result.

Keep a run sheet with one row per condition. Change one setting at a time whenever possible, and repeat the most promising condition. If several variables must change together for safety or equipment reasons, record that as a combined intervention rather than attributing the result to one variable.

Symptom-based branches

Beads appear along otherwise dry fibers

Start with entanglement, viscosity, and surface-tension balance. Check whether concentration is low for the selected polymer and molecular weight. A cautious concentration increase is more informative than immediately raising voltage. If the jet is stable but beads persist, investigate conductivity and surface tension as formulation properties, while monitoring diameter and compatibility.

The collector receives wet fibers with beads

Prioritize feed rate and evaporation. Lower the flow cautiously and assess whether the flight path provides enough drying for the solvent. Then review temperature, humidity, air movement, voltage, and distance together. A longer distance may increase flight time, but it also changes the field, so confirm that the Taylor cone and deposition remain stable.

Droplets form instead of a recognizable fiber web

This pattern suggests severe jet breakup or insufficient entanglement. Verify concentration, molecular weight, dissolution, and viscosity before optimizing fine process settings. Do not assume that a very high voltage will convert a droplet spray into fibers; the field cannot replace the elastic resistance missing from an under-entangled formulation.

Beads decrease but the needle clogs

The concentration or viscosity may have moved beyond the practical operating window. Check for skin formation at the needle, intermittent flow, and changes in fiber diameter. Reduce concentration slightly, adjust the feed cautiously, or revisit solvent compatibility rather than accepting clogging as the cost of smooth fibers.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Results change between nominally identical runs

Compare solution age and history, ambient temperature, relative humidity, air movement, and the actual Taylor-cone condition. Small environmental or evaporation differences can matter. Repeat a condition under logged conditions before concluding that a voltage or distance change solved the problem.

Common troubleshooting mistakes

  • Copying a concentration from another polymer. Entanglement depends on polymer molecular weight, solvent quality, and the entire solution composition.
  • Changing several variables at once. A simultaneous change in concentration, flow, voltage, and distance cannot reveal which mechanism mattered.
  • Optimizing only for bead count. Smooth-looking fibers may be too thick, solvent-wet, fused, brittle, or produced by an unstable jet.
  • Assuming higher voltage always helps. Voltage interacts with conductivity, viscosity, flow, geometry, and drying; more is not automatically better.
  • Ignoring the environment. Unrecorded humidity, temperature, or air movement can make a repeatable process appear random.
  • Adding an arbitrary surfactant or salt. Such additions alter more than surface tension or conductivity and may compromise compatibility or final performance.

What to report for reproducible electrospinning

A morphology image without process details cannot explain why one run was smooth and another was beaded. Report the polymer identity and molecular weight, solvent composition, concentration, and solution properties where available. Include flow rate, applied voltage or electric-field description, needle-to-collector distance, needle or spinneret details, collector configuration, and ambient temperature, relative humidity, and air movement.

Also state how bead frequency, fiber diameter, and wetness were assessed. Identify whether a value was held constant, changed between runs, or measured during the run. These details let another operator distinguish a formulation effect from a field, drying, or environmental effect.

The practical conclusion

Beading is a visible sign that the electrospinning jet did not remain a continuous, sufficiently stretched filament until solidification. Begin with the specific polymer–solvent formulation and its chain entanglement, then check whether feed rate and drying are balanced. Only after those checks should you tune voltage and collection distance, and surface tension or conductivity changes should be tested as part of the whole formulation.

The best condition is not merely the one with the fewest beads. It produces a high fraction of continuous strands, an acceptable and consistent diameter, dry deposition, and a steady jet without clogging. Because the variables interact, a documented one-change-at-a-time comparison is more reliable than a universal setting copied from another electrospinning system.
