Why Blended-Fiber Sportswear Is Difficult to Recycle

Blended-fiber sportswear is difficult to recycle because one garment can contain materials that require different sorting, mechanical treatment, or chemical processes. Polyester, nylon, cotton and elastane may deliver the stretch, strength, moisture management and fit athletes need, but a recycler must identify the exact combination and find a process that can handle it. Separating the fibers is labor-intensive; shredding them together can produce lower-quality mixed fiber; and chemical systems that recover one polymer are not automatically suitable for the others.

What makes a sportswear blend a recycling problem?

A textile blend is a process problem, not merely a labeling problem. A label may say that a shirt is 88% polyester and 12% elastane, but the recycler still needs a route that accepts both polymers, plus any thread, dye, print, coating, zipper or trim. The fibers can differ in melting behavior, strength, chemical resistance and response to solvents. A process optimized for one material may leave the other as contamination, require an additional separation stage or produce an output that cannot be spun into equivalent fabric.

Sportswear often combines fibers to meet several performance requirements at once. A synthetic filament can provide durability and quick drying, while elastane supplies stretch and recovery. Cotton can add a particular hand feel, and nylon can contribute abrasion resistance. These are legitimate product-design choices; they do not prove that every sports garment is blended or that one fiber is always environmentally superior. The European Environment Agency (EEA) cautions that fiber choice must be judged against function, required properties, expected service life and the likely end-of-life route.

Garment construction can add complexity beyond the main fabric. Seams may use a different thread, panels can carry prints or heat-transfer films, and small trims may be made from other materials. Such components are examples of possible complications rather than a measured breakdown of all sportswear. The central issue remains that the recycler must know what is present and have a technically and economically workable way to separate or process it.

How common are blended textiles?

The scale of the issue is significant in Europe. A 2025 European Commission Joint Research Centre (JRC) preparatory study reports that 48–60% of apparel placed on the EU market is made with natural and chemical-fiber blends. That range is an EU-market estimate cited by the study, not a global share and not a sportswear-specific measurement. It indicates why collection systems encounter large quantities of garments whose fibers cannot simply be sent through a single mono-material line.

Synthetic material is also a large part of the wider textile stream. The EEA’s 2020 briefing estimates that synthetic fibers account for about 60% of clothing and 70% of household textiles. Those figures describe textiles broadly, not sportswear alone. They help explain why the capacity and economics of synthetic-fiber recovery matter even when a particular garment is made from a natural-synthetic blend.

Recycled polyester statistics require careful interpretation. The JRC, citing Textile Exchange’s 2024 Materials Market Report, reports 8.9 million tonnes of recycled polyester produced globally in 2023, with 98% made from bottles. This does not mean recycled-polyester clothing is always made from old garments. It shows that most recycled polyester supply at that time came from a bottle-recycling stream, while textile-to-textile polyester recovery remained a much smaller source.

What happens before recycling?

Collection and identification

Garments first need to reach a collection system that keeps them from general waste. At a sorting facility, operators or automated equipment may classify items by garment type, color, condition and claimed fiber composition. Labels help, but they can be incomplete, inaccurate or unable to describe every component. Identification technologies and manual inspection can improve decisions, yet they add cost and do not physically pull one fiber out of another.

Reuse comes before material recovery

For separately collected textiles in the European Union, Directive (EU) 2025/1892 establishes a hierarchy: assess items for reuse first, then direct pieces unsuitable for reuse toward preparation for reuse, remanufacturing or recycling, including fiber-to-fiber recycling where technology allows. The directive is an EU policy requirement; other jurisdictions may use different rules. A garment that can be worn again generally preserves more of its existing material and manufacturing value than one immediately shredded.

Preparation for a recycling line

Items selected for material recovery may be opened, cut, de-trimmed and sorted into feedstock categories. The recycler needs a sufficiently consistent stream: a line designed for cotton-rich material cannot assume that a pile containing polyester-elastane and nylon-cotton garments will behave the same way. Sorting can route material toward a suitable process, but it does not make a blended fabric mono-fiber.

Mechanical recycling: the most established route, with limits

Mechanical recycling physically cuts, tears and opens textile material, then separates and aligns the resulting fibers for a new product. The JRC describes this as the most used textile-recycling technique and says it is best suited to mono-fiber feedstocks, especially cotton and wool. A blend may still be mechanically processed, so it is inaccurate to say that mechanical equipment cannot handle blends. The difficulty is what comes out and what that output can become.

When different fibers are shredded together, the recovered stream retains their different properties. A polyester fiber and a cotton fiber do not become an equivalent, uniform fiber merely because they passed through the same opener. The resulting mixture can have inconsistent strength, moisture behavior, melting response and spinnability. The JRC also notes that mechanical treatment lowers the mechanical properties of recycled fibers compared with the original material. Shorter or weakened fibers may therefore be unsuitable for a high-performance sports fabric and instead go into insulation, wipes, padding or other lower-grade applications, depending on local demand.

Mechanical-recycling factor What it means for a blend
Feedstock consistency Mono-fiber lots are easier to process; mixed garments create variable input.
Fiber separation Shredding opens material but does not reliably remove every fiber type from a blended yarn.
Fiber quality Physical processing can shorten or weaken fibers, limiting textile applications.
Output destination Recovered material may return to yarn, but lower-grade uses are often more realistic for degraded or mixed output.

Mechanical recycling therefore works best when a designer has selected a compatible mono-material and when the collection stream can keep that material sufficiently clean. It is not a universal answer for performance garments assembled from several fiber types.

Chemical recycling: selective recovery rather than a universal fix

Chemical recycling uses solvents, dissolution, depolymerization or related reactions to recover material at a molecular or polymer level. In principle, this can avoid some of the fiber-shortening problem found in mechanical processing. In practice, each technology has a feedstock specification. A process that depolymerizes one polymer does not automatically recover every other polymer, dye, finish or additive in the same garment.

The JRC’s review of the European landscape describes low capacity and technical readiness for chemical recycling of some materials and says that only a limited set of blend routes has been implemented at scale. It identifies polyamide 6 (PA6) depolymerization as an exception with implementation at scale. This is a snapshot of the reviewed EU situation, not a global inventory of plants or a promise that a facility accepting one PA6 blend is available in every region.

Dyes, coatings and elastane can complicate chemistry. A recycler may need a pretreatment to remove them, a solvent system that tolerates them or a way to manage residues. If the chemistry recovers only the dominant polymer, the remaining fraction still requires disposal or another recovery route. Energy, solvent recovery, wastewater controls and the cost of collecting a sufficiently pure feedstock also affect whether a technically possible process is commercially viable.

Route Best-case feedstock Main blend challenge Potential output
Mechanical opening Clean, consistent mono-fiber textiles, particularly cotton or wool Mixed fibers remain mixed; repeated processing reduces fiber performance Recycled fiber for yarn or lower-grade products, depending on quality
Chemical dissolution or depolymerization A polymer stream compatible with the selected chemistry Other fibers, dyes, finishes and additives may inhibit recovery or need separate handling Recovered polymer or chemical building blocks when the route is technically and economically ready
Sorting and preparation Separately collected garments with identifiable composition Sorting directs material but does not separate every fiber in a fabric Cleaner feedstock for reuse, mechanical or chemical processing

Why a “recyclable” label does not settle the question

Recyclability depends on the interaction of design, infrastructure and market demand. A garment may be chemically recyclable in a laboratory or pilot line but have no accessible facility in the region where it is discarded. Conversely, a local mechanical facility may accept the garment but produce a mixed or weakened output that cannot become equivalent sportswear. Claims should therefore specify the material, route, location and intended output instead of treating “recyclable” as an unconditional property.

Availability also changes over time. The sources do not establish a current global count of plants capable of processing every exact sportswear blend, nor do they quantify how much sportswear waste is recycled fiber-to-fiber. A responsible description says what a particular collection and processing system accepts and avoids implying that all blended garments follow the same path.

Can sport clothes be completely recycled?

Sometimes a garment can be recovered substantially, but “completely” is not a safe general answer. The result depends on its exact composition, the condition of the item, the presence of trims and finishes, local collection and sorting, and the recycling route available. A clean mono-fiber item sent to a compatible facility has a clearer path than a multi-material garment with elastane, coatings and mixed accessories.

Even when a process recovers one polymer, every component may not return to equivalent textile fiber. Mechanical recycling can downgrade fiber length and strength; chemical processing may leave non-target materials; and preparation losses occur during sorting and cleaning. Reuse, repair and longer service can therefore be important outcomes alongside fiber-to-fiber recycling rather than steps that are ignored once a garment is called recyclable.

Designing sportswear for better recovery

Start with the performance brief

Designers should first define the stretch, durability, fit, drying time and abrasion resistance the product genuinely needs. The EEA warns that no fiber is automatically best across every environmental measure. Removing every blend could force a shorter-lived garment or a material that performs poorly in use, which can undermine environmental goals.

Reduce unnecessary material diversity

Where performance allows, a mono-fiber fabric simplifies identification and gives mechanical recyclers a more consistent feedstock. If a blend is necessary, limiting the number of polymers and documenting the exact percentages can make sorting and route selection easier. Designers should also consider whether thread, labels, prints, coatings and trims can be removed or made compatible with the main fabric. These choices improve potential separability but do not guarantee a recycling outlet.

Design for the end-of-life system that exists

A theoretically elegant material choice is less useful if no collection or processor accepts it. Product specifications should be matched to known regional systems, with clear fiber-content information and instructions that help owners return garments through the correct channel. Where reuse is likely, durable construction and repairable components may preserve more value than optimizing only for shredding.

A practical way to judge a garment’s recovery prospects

  1. Read the full fiber label. Record every listed percentage, not only the dominant fiber. Note elastane, coatings and unusual trims if the manufacturer discloses them.
  2. Check the local collection rules. Confirm whether the service accepts sportswear, damaged textiles and synthetic blends. Do not assume a clothing bank sends every item to fiber recycling.
  3. Ask what happens after collection. A credible operator should be able to explain whether items are reused, mechanically recycled, chemically processed, exported for sorting or rejected.
  4. Prioritize continued use. Repair, wash according to the care label and pass on usable garments before sending them for material recovery.
  5. Use manufacturer take-back information carefully. Look for the accepted composition and destination, rather than assuming that a take-back box guarantees fiber-to-fiber recycling.

These checks cannot change the chemistry of a blend, but they reduce the chance that a usable garment is prematurely discarded or that a supposedly suitable stream is contaminated with incompatible items.

What policy can—and cannot—solve

Separate collection and sorting are prerequisites for higher recovery rates. EU Directive (EU) 2025/1892 makes sorting priorities explicit and directs items unsuitable for reuse toward remanufacturing and recycling, including fiber-to-fiber recycling where technology permits. Policy can increase the volume and consistency of material reaching processors, require clearer responsibilities and encourage investment.

Policy cannot by itself create a process for every blend. The directive does not eliminate the need to identify fibers, remove contaminants, finance facilities or find markets for recovered output. Technical readiness, plant capacity and geography still determine what happens to a particular shirt or pair of leggings.

The bottom line for consumers and brands

Blended-fiber sportswear is hard to recycle because its performance benefits come from combining materials that do not share one simple recovery pathway. Mechanical recycling can process some blends but often leaves mixed, lower-performance fiber. Chemical recycling can selectively recover polymers, yet compatible feedstock, dyes, additives, cost and limited capacity restrict where it works. Better labeling, separate collection and sorting are necessary, while reuse and durable design remain essential. The most defensible claim about any garment is therefore specific: identify its composition, name the available route and state whether the recovered output is intended for new textile fiber or another use.
