Aluminium foil used as an active lithium-alloying anode swells because lithium reacts with aluminium to form LiAl, a phase transformation that can change volume by about 100%. Repeated expansion and contraction create mechanical stress; uneven reaction concentrates that stress until the foil cracks or pulverizes. A separate failure mode can trap lithium inside the foil behind a lithium-poor surface layer, reducing usable capacity even when the foil has not completely fractured.
First, identify which aluminium foil is being discussed
Most lithium-ion batteries use aluminium foil as a current collector beneath a positive-electrode coating. That thin collector is not normally the material meant by studies of “aluminium foil anodes.” The research discussed here concerns foil designed to be the active negative electrode: aluminium itself stores lithium by alloying with it.

That distinction matters. A conventional graphite anode may sit on copper foil, while an aluminium-alloy anode can use aluminium as the active storage material. The swelling and cracking mechanisms below describe experimental aluminium-alloy anodes, not a diagnosis of every consumer battery that happens to contain aluminium current-collector foil.

The α-Al to β-LiAl reaction
Before charging, the foil is primarily alpha aluminium (α-Al). During charging, lithium ions reach the foil and diffuse into it. Aluminium and lithium then form the beta lithium-aluminium phase (β-LiAl). Discharging reverses the reaction toward α-Al as lithium leaves the alloy.

The crystal structures and atomic spacing of these phases differ substantially. Trejo and Manthiram’s 2026 study describes approximately 100% volume change associated with the α-Al/β-LiAl transformation. In practical terms, a foil can become much thicker and more porous as it is lithiated, then contract as lithium is removed.
One expansion event does not automatically destroy the electrode. The problem is repetition. Every cycle imposes tensile and compressive strain on the metal, its grain boundaries, its conductive contacts and any surrounding binder or separator clearance. Once local stress exceeds the foil’s ability to deform, microscopic cracks form and can grow into through-thickness fractures.
Why the expansion is rarely uniform
Lithium does not necessarily enter every part of a foil at the same rate. Differences in grain orientation, surface condition, electrolyte access, current distribution and local thickness make some regions lithiate before others. A Wiley cover feature on aluminium foil anodes describes uneven lithiation, nonuniform expansion and cracking or fracture during delithiation.
A fully lithiated region therefore pushes against a less-lithiated neighbour. That mismatch creates local stress far higher than the average dimensional change would suggest. Delithiation can be especially damaging when lithium leaves the surface or certain grains first while deeper material remains lithium-rich.
What cracking does to electrochemical performance
Loss of electrical contact
A crack interrupts the continuous metallic path through the foil. With further cycling, cracked sections can separate into islands or pulverized particles. Some remain attached to the current-collection network; others become electrically isolated and can no longer contribute their full capacity.
Pulverization also changes the mechanical environment. A fractured foil has more internal surface and more void space, so later cycles can produce larger local movements rather than distributing strain through one coherent sheet.

Fresh surfaces consume lithium in the SEI
Electrolyte reacts at the newly exposed aluminium surfaces and forms a solid-electrolyte interphase (SEI). A stable SEI can protect an electrode, but repeated fracture exposes fresh material and drives additional SEI formation. That process consumes electrolyte and cyclable lithium, raising impedance and lowering the amount of lithium available for subsequent cycles.
Recommended Free Tools
Cracking and SEI growth therefore reinforce one another: mechanical damage creates fresh reaction area, while the resulting interphase and changing contact conditions make later charge transport less uniform.
Lithium trapping is a different failure mode
How a passivating surface layer forms
An aluminium foil can lose usable capacity without simply breaking apart. During delithiation, lithium may leave preferentially from the outer region and leave an α-Al-rich surface layer around β-LiAl deeper inside. The 2022 Journal of Power Sources study on diffusional lithium trapping reports that lithium-ion transport through this α-Al layer is poor.
When the surface becomes a transport bottleneck, lithium-rich β-LiAl remains inside the foil but is effectively inaccessible on the timescale of the next cycle. The cell behaves as though some active lithium has disappeared, even though it is still chemically present in the electrode.
Conditions that make trapping worse
- Higher delithiation rate: rapid lithium removal can favour a surface-depleted layer before lithium from the interior can diffuse outward.
- Higher areal capacity: a thicker or more heavily loaded foil gives lithium a longer path through regions with different transport properties.
- Initial grain structure: the microstructure produced during first lithiation affects subsequent diffusion pathways.
Trapping and fracture are related but not synonymous. A trapping-dominated foil may remain comparatively intact while losing capacity. A pulverization-dominated foil may retain substantial first-cycle capacity but suffer severe structural damage and later cycle-life loss.
What composition and cell design change
There is no universal swelling percentage or single “best” aluminium alloy. The failure mode depends on alloy chemistry, foil thickness, areal loading, current, depth of cycling, cell format and the negative-to-positive capacity ratio (N/P).

Trejo and Manthiram compared LiFePO4 full cells using aluminium with 1 wt% silicon (Al-1Si), copper (Al-1Cu) or magnesium (Al-1Mg). They varied foil thickness to change N/P ratio. Their results show why an alloy cannot be judged independently of the cell around it.
| Test condition or observation | Al-1Cu | Al-1Si | Al-1Mg |
|---|---|---|---|
| N/P greater than 4 | Diffusional trapping was the primary degradation mode across the tested alloys. | Diffusional trapping was the primary degradation mode across the tested alloys. | Diffusional trapping was the primary degradation mode across the tested alloys. |
| N/P 2, thickness increase by cycle 5 | 67% in the tested cells | Not stated as a matching percentage; images showed approximately 40% volume expansion and cracking. | 86% in the tested cells |
| N/P 2 structural condition | Severe fracturing or pulverization | More structural integrity than the Cu and Mg foils, but still cracked | Severe fracturing or pulverization |
| N/P 7, reported expansion | Approximately 25% | Approximately 17% | Approximately 12% |
Every percentage in this table belongs to the specific alloys, electrode loadings, cycling protocol and full-cell construction in that study. They are not specifications for commercial batteries or predictions for every aluminium foil.
How the study distinguished trapping from pulverization
The comparative work used electrochemical behaviour together with post-cycling examination. These patterns are useful for interpreting laboratory data, but they are not universal field tests for a consumer battery.
Do these 3 things before closing this tab:
1Scan for outdated or missing drivers - takes under a minute2Repair Windows errors before they cause bigger problems3Fix the driver behind crashes, sound loss and screen glitches- Trapping-dominated behaviour: low first-cycle efficiency followed by capacity gain over subsequent cycling, consistent with progressively accessing lithium that was initially trapped.
- Pulverization-dominated behaviour: relatively higher first-cycle efficiency, better early capacity retention at the expense of cycle life, and severe fracturing that produces a porous structure.
The same cell can show both mechanisms at different stages. For example, a foil may first develop a transport-blocking surface and later crack as internal gradients and repeated volume changes accumulate.
Why N/P ratio and operating conditions matter
Capacity balance
N/P is the capacity of the negative electrode divided by the capacity of the positive electrode. Changing it changes how deeply the aluminium is used and how much excess negative-electrode capacity is available. In the 2026 comparison, N/P above 4 favoured trapping as the dominant observed mode across the alloys, while below 4 the dominant mode depended on composition.
A lower ratio can push the foil through a larger fraction of its available alloying capacity, increasing dimensional strain. A higher ratio can reduce the depth of mechanical cycling but leave more lithium stored in regions vulnerable to diffusional isolation. The ratio is therefore a design variable, not a simple “higher is better” setting.

Rate, loading and cycling depth
High current increases concentration gradients because lithium has less time to redistribute. High areal loading lengthens diffusion paths and increases the amount of material that must expand together. Deep cycling repeatedly traverses more of the α-Al/β-LiAl transformation than shallow cycling. These factors can interact: a foil that survives a low-rate, shallow laboratory protocol may fail under a higher-rate, higher-loading protocol.

Alloying additions
Small additions can alter grain structure, phase formation and mechanical strength. A 2022 study reported improved first-cycle efficiency with 2–3 wt% lithium additions and improved cycle life with 1 wt% silicon. Those findings do not establish a universal optimum: the later comparison shows that composition interacts strongly with N/P ratio and cell design.
Prelithiation
Prelithiation supplies lithium before normal cycling so that irreversible first-cycle losses do not consume as much of the positive electrode’s lithium inventory. It may improve energy balance, but it does not remove the underlying α-Al/β-LiAl volume change or guarantee that lithium will not become trapped.
Electrolyte and interphase engineering
Electrolyte formulations are studied to produce a more stable SEI that tolerates repeated movement and limits parasitic reactions. A stronger interphase can reduce continual electrolyte consumption after cracking, but it cannot make a fractured foil mechanically continuous.

Microstructure and foil geometry
Controlling grain size, texture, porosity and thickness can shorten diffusion paths or spread strain more evenly. A Nature Communications report describes a foil-based approach that confines much of the expansion in the direction normal to the foil rather than allowing uncontrolled in-plane damage. Reviews of aluminium foil anodes still identify ion-transport limitations as unresolved.
Best Value
These are research strategies, not consumer repair procedures. Changing an electrolyte, alloy or charging protocol inside a sealed battery is unsafe and is not an appropriate response to a swollen pack.
What the swelling means in a real battery
In an experimental active-aluminium cell, increasing thickness can alter separator pressure, electrode alignment and ionic access. Cracks can raise impedance and create electrically isolated regions. Trapped lithium reduces the capacity that can be recovered on discharge. Together, these effects can produce rapid capacity fade, rising polarization and eventual loss of usable power.
The published literature does not establish a consumer failure rate for aluminium-anode batteries, and the reported expansion values come from controlled experiments rather than a survey of products. A visibly swollen consumer battery should therefore be treated as a damaged battery, not as evidence that a particular alloy or mechanism has been proven to cause every case.

Reject comparisons that quote one swelling number without the test conditions. At minimum, check:
- the exact alloy and additive concentration;
- foil thickness and areal capacity;
- N/P ratio and positive-electrode chemistry;
- charge and discharge rates and depth of cycling;
- cell format, pressure and temperature;
- whether the reported result measures thickness, total volume, capacity retention, first-cycle efficiency, cracking or trapped lithium.
For example, Al-1Mg showing 86% thickness growth at N/P 2 in one experiment cannot be compared directly with approximately 12% expansion for Al-1Mg at N/P 7, because the capacity balance and mechanical duty are different. Nor does Al-1Si’s better structural integrity in that test prove it will outperform every alloy under another loading or rate.
The bottom line for the mechanism
Aluminium active anodes swell because lithium alloying converts α-Al to β-LiAl with a very large volume change. Uneven lithiation makes the strain local, and repeated expansion and contraction turn that strain into cracks, pulverization, lost electrical contact and renewed SEI growth. Independently, a low-diffusivity α-Al surface can isolate lithium-rich β-LiAl and cause diffusional trapping. Alloy composition, foil geometry and the cell’s N/P ratio determine which mechanism dominates, so reported percentages must always remain tied to their experimental conditions.
