What Materials and Tools Do You Need to 3D Print Liquid Channels?

To 3D print a dependable liquid channel, choose the process and material together, then design for cleaning, tubing connections and leak testing. Resin SLA or DLP is usually the practical starting point for fine enclosed passages because it can reproduce smaller features than typical FDM, but only if uncured resin can drain and be flushed. FDM is useful for larger, lower-pressure prototypes, yet microscopic gaps between layers can let liquid seep through.

No material is universally safe for every fluid. Match the exact resin or filament to chemical exposure, temperature, pressure, optical requirements and any biological-contact claim, then validate the finished part under its real operating conditions.

Start by choosing the printing process

Process choice determines the smallest realistic channel, how easily you can remove trapped material and how much confidence you can place in watertightness. The following comparison reflects published workflows and tests, not universal printer specifications.

Process Where it fits Feature guidance from documented work Main liquid-handling concern
Resin SLA/DLP Fine enclosed passages, millifluidic and microfluidic prototypes, optically visible flow when a clear resin is selected Formlabs recommends a 50 µm layer height for channels down to 700 µm in most orientations; optimized designs reached 500 µm Uncured resin can remain in cavities, block the channel and cure if the part is exposed to light before thorough flushing
FDM Larger, accessible prototypes where the fluid and pressure demands are modest No single channel size applies; practical results depend on nozzle, layer settings, wall design and sealing Microscopic gaps between deposited layers can allow seepage, even when the outside looks solid

The 700 µm and 500 µm figures come from a Formlabs millifluidics workflow using particular printers, resin, orientations and washing conditions. They are useful design targets for reproducing that workflow, not a promise that another printer or resin will resolve the same passage.

A 2017 peer-reviewed review of FDM fluidic fabrication and a 2022 biomicrofluidics tutorial both emphasize the same selection factors: channel fidelity, leakage, surface roughness, transparency, chemical compatibility and biocompatibility. Treat category labels such as “biocompatible” as claims for a specified resin and use condition, not as approval for every fluidic application.

Choose the material for the liquid and operating conditions

Clear resin for visual flow

Clear resin can let you observe bubbles, interfaces and moving droplets without adding a separate viewing window. Clarity varies with resin chemistry, print orientation, washing, curing and any polishing or coating. Confirm the finished optical performance on a test coupon before relying on it for measurements.

Biocompatible resin for biological contact

Use a resin whose current technical documentation addresses the specific biological exposure, post-processing and sterilization conditions you need. Formlabs identifies BioMed Clear for biocompatible millifluidics in its workflow, but that designation does not automatically cover cell culture, implanted use, potable water or food contact. Residual uncured resin and solvent can change the result, so cleaning and final cure are part of the material choice.

Temperature-resistant resin

For elevated-temperature fluids, select a resin with a documented temperature range and post-cure procedure. Formlabs lists High Temp Resin for higher-temperature millifluidic applications. Compare the actual fluid temperature, exposure time and pressure at temperature with the resin documentation; a headline heat-deflection value alone does not establish channel safety.

FDM filament

FDM filament is inexpensive and widely available, making it useful for fit checks, manifolds and larger channels. Filament chemistry still matters: verify chemical resistance and temperature limits for the exact grade. Layer adhesion, porosity, infill and wall count affect leakage, so a nominally compatible plastic can fail when printed with a porous process.

When powder-bed parts enter the picture

Powder-bed processes such as SLS can produce strong enclosure-like parts, but the cited pressure data concerns selected test geometries rather than arbitrary liquid channels. If you use powder-bed printing, plan how unfused powder will be removed from every internal passage and qualify the surface and seals independently.

Design the channel so it can print and be cleaned

Prefer round passages

Start with circular or near-circular cross-sections. In Formlabs millifluidics tests, circular profiles resolved more consistently than profiles with sharp internal corners. Corners can retain uncured resin, concentrate stress and make a cleaning syringe less effective.

Set a realistic size target

For the documented Form 3/Form 4 workflow, 50 µm layers were recommended for channels down to 700 µm in most orientations. Some optimized designs produced open 500 µm channels. Results changed with geometry, orientation, resin and washing, and channels tested at 900, 700, 500 and 300 µm did not all behave alike. Print a calibration coupon with your intended orientation before committing to a full device.

Give trapped resin a route out

Every enclosed branch needs a path for uncured resin and wash fluid to escape. Add ports, vents or sacrificial openings that you can later seal, and orient the part so gravity helps drainage. A blind pocket that cannot be reached by a syringe is a likely blockage, regardless of the printer’s advertised resolution.

Design ports around real tubing

Choose the tubing, connector and seal before modeling the port. Set the bore, insertion depth and clearance from the dimensions of the actual hardware. For an open-top port, a clamp-and-O-ring arrangement is one documented approach. Check that the O-ring is compressed evenly and that the clamp cannot distort a thin printed wall.

Tools and consumables checklist

  • Printer and material: a resin SLA/DLP printer and compatible resin for fine passages, or an FDM printer and filament for larger prototypes.
  • Design and inspection tools: CAD software, a way to inspect every port and passage, and a calibration coupon matching the smallest channel in the design.
  • Flushing syringe: size the syringe and tip so they connect firmly to the printed ports without forcing the part.
  • Fresh isopropyl alcohol: use IPA at 90% concentration or higher for the cited resin-cleaning workflow.
  • Wash setup: a container or wash station that can hold fresh solvent and keep the part supported while channels are flushed.
  • Clearing tool: an empty syringe or regulated compressed air to remove wash fluid and loosened residue.
  • Tubing, fittings and seals: select them for the fluid, temperature and intended pressure; include O-rings or another defined sealing method where the interface requires it.
  • Personal protective equipment: follow the resin and solvent manufacturer’s current instructions for gloves, eye protection, ventilation and waste handling.
  • Leak-test equipment: the actual fluid or a validated substitute, a way to apply the intended pressure gradually, and absorbent material or visual indicators to detect seepage.

Resin-print cleaning: a precise sequence

Internal channels should be flushed immediately after printing, before residual resin can harden. Formlabs warns that resin trapped in small cavities is especially common in internal millifluidic and microfluidic geometry. The following sequence reflects its support guidance; adapt solvent, wash and cure steps to the exact printer and resin instructions.

  1. Connect the first syringe immediately. Fill it with fresh IPA and push solvent through every channel while the resin is still uncured. Work from each port so branches are reached rather than simply washing the exterior.
  2. Wash for 10 minutes in fresh IPA. Keep the part submerged or in the specified wash setup, using fresh solvent rather than a bath already loaded with resin.
  3. Flush again with clean IPA. For channels narrower than 1 mm, the cited guide calls for at least 50 mL pushed through the channels. Use steady flow and alternate ports when the geometry branches.
  4. Perform a second 10-minute wash. This removes solvent carrying loosened resin from the first flush.
  5. Clear the passages. Use an empty syringe or compressed air to drive out IPA and remaining residue until each channel is visibly open. Do not use uncontrolled pressure that could split a thin wall or eject solvent.
  6. Continue with the specified cure and inspection. Keep the part away from premature light exposure during the early cleaning stages; even minimal early exposure can seal a partially filled channel. Follow the resin’s stated post-cure time, wavelength and temperature, then inspect all ports and passages again.

Do not treat a syringe and IPA as a substitute for correct resin handling. Solvent-contaminated waste, uncured resin and compressed-air use require the precautions in the material safety documentation.

FDM channels need a different validation strategy

FDM deposits adjacent roads of molten plastic, and microscopic gaps can remain between layers or around infill. Formlabs’ enclosure tests found that its PLA FDM samples absorbed water immediately under submersion, while selected SLA and SLS samples performed better in the same style of watertightness testing. Those results apply to the tested specimens and do not mean every FDM print leaks or every resin print is pressure-safe.

Increase wall count, use a dense shell and orient layers to reduce likely leak paths, then test the actual part. Coatings or smoothing may reduce seepage in some situations, but they are not a guarantee for pressurized channels: a coating can be uneven, chemically attacked or breached at a fitting.

Understand watertightness and pressure evidence

Printed-channel pressure capability is not a single material number. It depends on geometry, wall thickness, print orientation, porosity, seals, temperature and how pressure is applied. The following values are average implosion pressures reported by Formlabs for selected enclosure samples; the publication year was not stated on the opened page. They are enclosure-test results, not operating-pressure ratings for arbitrary liquid-channel designs.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
Test sample Average implosion pressure
Nylon 12 GF Powder 1304 psi
Grey Resin 1672 psi
BioMed Amber Resin 2907 psi
Rigid 10K Resin, unblasted 5626 psi
Rigid 10K Resin, media-blasted 5794 psi

Another Formlabs guide reports that O-rings helped make SLA/SLS enclosures watertight and that its FDM PLA samples were unsuitable for the tested pressurized-submersion application. Use that evidence to justify seal design and testing, not to assign a pressure rating to your own print.

A practical leak-test sequence

  1. Inspect the cured part for uncured residue, visible cracks, warped ports and incomplete openings.
  2. Install the production tubing and seals, not temporary fittings that have different tolerances.
  3. Fill the channel slowly with the intended liquid, or with a substitute whose viscosity and surface tension represent the real fluid.
  4. Apply pressure gradually up to the intended operating pressure while observing every wall, seam and connector.
  5. Hold pressure for the planned dwell time, then check for wet spots, bubbles, pressure decay and liquid absorption.
  6. Repeat after thermal cycling or repeated connection if those conditions occur in use. Reject the part if leakage appears; do not assume a sealant will make an unsuitable material safe.

Match the process to your project

  • Choose resin SLA/DLP when passages are sub-millimeter, internal geometry is complex, or you need a clear view of flow. Budget time for syringe flushing, solvent washing and controlled curing.
  • Choose FDM when channels are larger, the design is an inexpensive proof of concept, and you can tolerate extensive leak testing or redesign the part as an external manifold.
  • Choose a documented biocompatible resin only when its exact instructions cover your biological contact, cleaning and sterilization conditions.
  • Choose a temperature-rated resin when the fluid is hot, and validate pressure at that temperature rather than at room temperature alone.
  • Choose clear material when visual inspection is central, but verify optical clarity after post-processing instead of assuming “clear” means transparent enough for your measurement.

Common failure modes and fixes

The channel is blocked after washing

Likely causes are trapped resin, insufficient flow or premature light exposure. Reconnect a syringe while the resin is still processable, flush each branch with fresh IPA, and use an empty syringe or controlled air to clear it. If the resin has cured inside, redesign with larger or rounder passages and additional drain paths.

The part slowly weeps liquid

With FDM, suspect inter-layer or infill gaps; with resin, inspect cracks, thin walls and the fitting interface. Increase shell thickness or move to a process better suited to the pressure, then retest. Do not infer safety from a dry exterior after a brief test.

The fitting leaks while the channel wall is sound

Check port dimensions, tubing size, insertion depth and O-ring compression. A connector designed before the print often creates the failure, so model the actual hardware and provide a flat, supported sealing surface.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

A supposedly compatible material fails in service

Chemical compatibility can change with concentration, temperature, exposure time, post-cure state and surface finish. Recheck the exact manufacturer’s data for the fluid and conditions, and run a coupon immersion test before printing a complete device.

Final safety and qualification checks

Before using a channel with a sensitive liquid, document the resin or filament lot, print settings, orientation, wash solvent, cure schedule, tubing and seal materials. Confirm that no claim extends beyond the evidence: a printed channel is not automatically suitable for drinking water, food, medical use, cell contact or a named chemical. Qualification belongs to the complete assembly and its actual exposure conditions, not to the printer name or a material category alone.
