Steel vs. aluminum: which material is a practical substitute when steel is scarce?

Aluminum can be a practical substitute for steel when lower mass is valuable and the component can be redesigned around a specified aluminum alloy, temper, product form, connection system and service environment. It is not a drop-in replacement. Aluminum’s lower density can reduce weight, but its lower elastic stiffness can increase deflection, vibration and buckling risk unless the section is changed.

“Steel is scarce” also needs a location and specification. A shortage of one grade, size, shape or delivery slot does not mean all steel is unavailable, and an aluminum alternative may not be stocked in the required alloy or temper. Confirm the exact material need and local supply before changing the design.

The practical answer: substitute only after an engineering redesign

The right choice depends on what limits the part or structure:

  • Mass and transport energy
  • Deflection, vibration or buckling
  • Yield strength, ultimate strength or fatigue life
  • Connection and welding requirements
  • Corrosion exposure and maintenance
  • Applicable design codes and approved drawings
  • Actual availability, lead time and total cost

If mass is the main constraint and the member can be made deeper, thicker or differently shaped, aluminum may work well. If a compact section must remain very stiff, existing steel connections must be reused, or approved steel drawings cannot be changed, steel is often still the practical choice. No blanket recommendation is possible without the component, loads, governing code, steel grade and service environment.

What the representative property comparison shows

A University of Stavanger-hosted thesis reproduces a comparison between hot-rolled S275 steel and 6082-T6 aluminum. The values below apply to those named grades and the product and thickness conditions cited in that table; they are not universal constants for every steel or aluminum product.

Property S275 hot-rolled steel 6082-T6 aluminum
Density 7,850 kg/m³ 2,700 kg/m³
Yield strength 275 MPa 250 MPa
Ultimate strength 430 MPa 290 MPa
Elastic modulus 210 GPa 70 GPa

For this example, the aluminum is roughly one-third as dense and one-third as stiff elastically as the steel. An equal-geometry aluminum member would therefore weigh much less but would also be substantially more flexible. The listed yield strengths are relatively close, while the ultimate strength and stiffness differ more. That combination is why “aluminum is lighter” does not answer whether a particular beam, bracket, chassis part or machine frame is suitable.

A redesign can change section depth, wall thickness, shape and the amount of material. Consequently, the density and modulus ratios cannot be converted directly into a finished-part weight or deflection prediction. The actual member needs a calculation using its loads, supports, geometry, product condition and design rules.

Why alloy, temper and product form matter

“Aluminum” and “steel” each describe large families of materials. Strength depends on alloy, temper, thickness, manufacturing process and application. A plate, extrusion, casting and weldment made from nominally related alloys can have different properties. Formed areas and weld heat-affected regions may also govern the design.

Specify the complete delivered product, not just the base metal. At minimum, identify:

  • Steel grade or aluminum alloy and temper
  • Plate, sheet, bar, tube, casting or extrusion form
  • Nominal thickness or section dimensions
  • Mechanical-property certification and tolerances
  • Heat treatment and any forming or machining condition
  • Welded, bolted, bonded or hybrid construction

Retaining steel does not eliminate specification checks. ASTM A242/A242M covers defined high-strength low-alloy structural steel shapes, plates and bars, and its scope presupposes a welding procedure suitable for the grade and intended use. The designation alone is not permission to weld with an arbitrary procedure.

Compare the real options before selecting a substitute

Decision axis Questions to answer
Required material and form What exact steel grade, aluminum alloy and temper, product form, thickness and tolerances are required?
Strength What are the certified yield or proof and ultimate properties for the delivered product? Do formed or heat-affected regions reduce the governing value?
Stiffness and stability Will deflection, vibration, local buckling or global buckling govern after the geometry changes?
Connections and fabrication Can the available shop make the required welds, fastener joints or repairs, and are procedures and personnel qualified?
Environment What moisture, chlorides, temperature, coatings, dissimilar-metal contacts and inspection conditions apply?
Supply and cost Are the required sizes in local stock? What are the lead time, minimum order, certification, fabrication changes, lifecycle cost and scrap or recycling route?

These questions prevent a common failure mode: choosing an available aluminum shape first and discovering later that it cannot meet serviceability, connection or durability requirements.

A step-by-step substitution process

1. Define what is actually scarce

Ask the supplier to identify the unavailable item precisely: grade, section or plate dimensions, quantity, certification, delivery date and delivery location. Check whether another steel grade, thickness or product form meets the design before changing metals. A shortage of one size does not establish a shortage of all steel.

2. Freeze the design requirements

Record static and dynamic loads, support conditions, allowable deflection, vibration limits, fatigue cycles where relevant, temperature range, fire or impact requirements, inspection access and expected service life. Identify the governing design code and whether the drawings have approvals that would need to be revisited.

3. Select a specific aluminum product

Choose an alloy, temper and product form that can actually be purchased in the required dimensions. Do not treat generic angle stock as load-rated structural material. The phrase “aluminum angle bar stock” describes a category for supplier searches; it does not establish an alloy, temper, certification, dimensions or safe capacity.

4. Redesign the section

Because aluminum’s elastic modulus is much lower in the cited comparison, equal geometry usually produces more deflection. Increase section depth, wall thickness, section modulus or spacing, or use an aluminum extrusion with integrated stiffeners where appropriate. The new geometry must be checked for mass, access, tolerances and manufacturability rather than chosen by simply multiplying steel dimensions.

5. Check strength and serviceability

Verify yielding or proof strength, ultimate resistance, bearing and net-section behavior at connections, and the applicable safety factors. Separately check deflection and vibration. A member can pass a strength check and still fail its serviceability limit because it is too flexible.

6. Check local and global stability

Recalculate local plate or wall buckling and overall member buckling with the new material and geometry. Lower stiffness changes slenderness and critical stability behavior. Thin aluminum walls may need stiffeners or a different closed or extruded section.

7. Re-engineer the connections

Connection capacity, hole bearing, tear-out, bolt preload, weld strength and access all depend on the actual materials and joint details. Existing steel bolts, brackets or weld procedures cannot automatically be carried over. For a mixed-metal joint, assess the alloy pair, environment, coatings or electrical isolation and inspection plan.

8. Qualify fabrication and repair

Confirm that the fabricator has suitable equipment, consumables, procedures and personnel for the selected aluminum product. Welding, forming and heat input can alter properties and distortion. Establish how field repairs will be made and inspected before committing to production.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

9. Review corrosion and the service environment

Assess moisture, chloride exposure, trapped water, temperature, coatings and contact with dissimilar metals. Do not describe aluminum simply as “rust-proof” or “corrosion-proof.” The U.S. Department of Energy identifies corrosion, joining, repair and recycling as challenges when aluminum is combined with other materials.

10. Verify supply, code compliance and documentation

Obtain mill certificates, dimensions, temper and delivery commitments for the exact product. Re-run the design under the applicable aluminum rules, update drawings and obtain the required engineering or authority approval. Prototype or inspect the first production parts when the consequence of failure warrants it.

Where aluminum is a plausible substitute

Mass-sensitive transportation equipment

The U.S. Department of Energy describes aluminum as an established lightweight-material option in transportation. Lower mass can improve payload, acceleration, fuel or energy use, lifting and handling. Those benefits matter only if the redesigned structure still meets stiffness, crash, fatigue, joining, repair and durability requirements.

Extruded, stiffened sections

A Danish Environmental Protection Agency appendix notes that larger aluminum ships are often made by welding extruded profiles that already incorporate stiffeners. This is an example of designing around aluminum-specific geometry rather than replacing a steel profile with an equal-size aluminum profile. It does not demonstrate that an arbitrary aluminum extrusion can replace a steel member in a building, vehicle or machine.

Parts where handling and installation dominate

Platforms, covers, access structures and portable frames may benefit when workers must repeatedly lift or move them. Even in these cases, check concentrated loads, fastener pull-out, impact, wear, vibration and local buckling; a light part that flexes excessively may be unusable.

When steel is likely to remain the practical choice

Compact, very stiff members

Steel’s higher elastic modulus can provide greater stiffness in the same envelope. If section depth cannot increase because of clearance, packaging or architectural constraints, aluminum’s weight advantage may disappear once extra material and stiffeners are added.

Existing approved designs and connections

Established steel details, fabrication routes, inspection procedures and replacement parts can outweigh the benefit of changing materials. AISC states that “The AISC Specification provides the generally applicable requirements for the design and construction of structural steel buildings and other structures.” That statement defines the scope of a steel design standard; it does not make the standard an aluminum design rule.

Readily available steel shapes

If the required steel section is available locally while the equivalent aluminum extrusion requires a long lead time or special order, substitution may delay the project rather than solve the shortage. Compare delivered dates for both materials, not catalogue availability alone.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

High-temperature, impact or repair-critical service

Where temperature, impact, fire protection, repeated repairs or field welding dominate, the established steel process may be easier to control. The decision still requires a project-specific assessment; these conditions do not make every aluminum design unsuitable.

Corrosion, mixed-metal contact and stress-corrosion cracking

Performance depends on the alloy, processing, heat treatment, environment and joint details. The existence of a corrosion test method is evidence that these variables matter, not a universal ranking of aluminum against steel.

ISO 9591:2004 provides a method for determining stress-corrosion-cracking resistance of aluminum alloys. Its scope covers castings, semi-finished products, parts and weldments; the edition was reviewed and confirmed in 2024 and remains current. Use the method or other applicable requirements when the selected alloy and environment make stress-corrosion cracking a concern.

For a steel-aluminum assembly, review:

  • Whether moisture or chlorides can remain at the interface
  • Whether coatings or electrical isolation are needed
  • How fasteners, washers and inserts interact with both metals
  • How joints will be inspected and maintained
  • Whether welds, heat-affected regions or crevices need special controls

No single joining method is universally correct for every alloy pair or environment. The procedure must be qualified for the actual materials and service conditions.

Cost and availability during a shortage

Do not use historical price ranges from an automotive substitution study as current market quotes. That peer-reviewed paper presents broad representative ranges for the categories it investigated, not a live price for a particular alloy, region or date. A meaningful comparison includes material, machining, extrusion or forming, welding, tooling, inspection, coatings, transport, scrap and maintenance.

Request like-for-like quotations that state:

  • Alloy or steel grade and temper or condition
  • Section, plate or tube dimensions and tolerances
  • Quantity and minimum order
  • Certification and test documentation
  • Confirmed production and delivery dates
  • Fabrication, finishing and packaging assumptions

For an aluminum search, “aluminum angle bar stock” can help locate category-level suppliers, but a listing is not evidence of structural rating, alloy, temper, price, certification or availability. Treat it as a starting term for a small fabrication project or an engineered design, not as approval to replace a specified steel member.

Common mistakes to avoid

  • Using equal dimensions: A same-size aluminum member is lighter but generally much less stiff.
  • Comparing one grade with a whole material family: The S275 and 6082-T6 values are illustrative grade-specific data.
  • Checking strength only: Deflection, vibration, fatigue, local buckling and connection behavior can govern first.
  • Assuming welding transfers directly: Procedures, heat input, distortion and qualifications depend on the actual alloy and product.
  • Ignoring mixed-metal exposure: Contact details, moisture, chlorides, coatings and isolation require review.
  • Treating catalogue stock as certified structure: Dimensions alone do not establish grade, temper or capacity.
  • Assuming scarcity is universal: Verify the local grade, shape, quantity and delivery need.
  • Keeping old approvals unchanged: A material change normally requires updated calculations, drawings and approvals.

A decision rule for the final choice

Choose aluminum when all of the following are true:

  • The weight reduction creates a measurable operational or installation benefit.
  • A redesigned section can satisfy stiffness, stability and strength limits.
  • The required alloy, temper and product form are available with documentation.
  • Connections, welding, repair and inspection can be qualified.
  • The environment and mixed-metal details are controlled.
  • The applicable aluminum design rules and approvals are available.

Retain or source steel when compact stiffness, existing approved details, familiar fabrication, high-temperature or repair conditions, or actual local availability dominate the decision. In either case, base the choice on the delivered specification and verified supply rather than the material name alone.

Final verdict

Aluminum is a practical substitute for scarce steel only as an engineered alternative, not as a direct swap. Its roughly one-third density in the cited S275-versus-6082-T6 comparison can deliver major mass savings, while its roughly one-third elastic modulus demands a new check of deflection, vibration and buckling. Confirm what steel is unavailable, select a documented aluminum alloy and product form, redesign the geometry and connections, assess corrosion and fabrication, and verify local delivery and code compliance before approving the change.
