Rare-earth-free magnets are permanent magnets made without elements such as neodymium, dysprosium or terbium. Ferrite (ceramic) and Alnico are established families; manganese-aluminum-carbon (Mn-Al-C) and manganese-bismuth (MnBi) have pilot-scale or demonstration evidence; iron-nitride, iron-nickel and cobalt-nitride materials remain development candidates. They can replace rare-earth magnets in selected motors, pumps and other products, but they are not universal drop-in substitutes. Lower magnetic flux, different temperature behavior, larger size, motor redesign and qualification work often determine whether a substitution is practical.
What “rare-earth-free” means
The term describes composition, not performance. A magnet can avoid rare-earth elements yet still differ greatly in magnetic strength, coercivity, operating temperature, mass, dimensions, cost, durability and commercial availability.

Permanent magnets work because their internal magnetic moments remain aligned after an external magnetizing field is removed. To be useful, the material must retain that magnetization and resist being demagnetized by heat, opposing magnetic fields, vibration or manufacturing stresses. Engineers therefore evaluate the finished magnet and motor, not only a material’s headline laboratory value.

Substitution can also reduce dependence on critical materials, although it does not eliminate environmental impacts or supply-chain problems: iron, barium, strontium, aluminum, manganese, carbon, cobalt and bismuth still require extraction and energy-intensive processing.

How permanent magnets work
Magnetic flux and energy product
Magnetic flux density indicates how much magnetic field a magnet can provide. Energy product combines field strength and magnetizing force to describe how much magnetic energy can be delivered from a given volume. If an alternative has lower flux or energy product than Nd-Fe-B, an engineer may need a larger magnet, a different air gap, more magnetic material or a redesigned electromagnetic circuit.
Coercivity prevents demagnetization
Coercivity measures resistance to an opposing magnetic field. A motor magnet with insufficient coercivity can lose magnetization during a fault current, at high temperature or near another strong magnet. Crystal structure, grain boundaries, particle size, magnetic anisotropy, processing and final geometry all influence coercivity.
Why grain structure matters
In bonded MnBi work, Ames Laboratory isolated fine magnetic particles with a polymer coating and aligned them in a magnetic field to make an anisotropic magnet. The team reported that coercivity nearly doubled when temperature rose by 100 °C from room temperature, while accepting some loss of magnetic force to reach the desired coercivity. Those results apply to that particular formulation and process, not to every MnBi magnet. The laboratory explains the grain-isolation goal in its account of the project: one imperfect grain touching its neighbors can trigger an avalanche-like loss of magnetization.

Established and emerging material families
| Family | Maturity | Practical characteristics |
|---|---|---|
| Ferrite / ceramic | Established and widely used | Low cost and rare-earth-free, with lower flux density than Nd-Fe-B; larger magnets or redesigned motors are often required. |
| Alnico | Established | Useful high-temperature magnet family, but its coercivity and application fit differ from modern rare-earth grades. |
| Mn-Al-C | Pilot and development stage | Promising hard-magnet family with pilot quantities and industrial-scale production activity; integration and qualification remain necessary. |
| MnBi | Demonstration and development | Bonded magnets and an industrial pump-motor test have been reported; broad commercial availability is not established. |
| Iron nitride, iron-nickel and cobalt nitride | Research stage | Active materials-development candidates; not proven as readily available replacements. |
A review of rare-earth-free permanent magnets covers these families and the challenges of turning promising magnetic properties into manufacturable products. A 2023 U.S. government overview concluded that the alternatives it examined had not become mainstream Nd-Fe-B replacements at that time. That conclusion is date-bound: later pilots and demonstrations show progress, but they do not establish broad adoption.
Ferrite: the most established alternative
Ferrites, also called ceramic magnets, are made primarily from iron oxide combined with materials such as strontium or barium. They are already used in motors, speakers, magnetic separators, sensors and household products. Their principal limitation in high-performance motors is lower magnetic flux density than Nd-Fe-B.
The European Commission’s PASSENGER project improved strontium-ferrite production and reported pilot output of four tonnes of improved strontium ferrite. It demonstrated ferrite in an electric-scooter motor and in a commercial water-pump product. For the pump, engineers changed magnet dimensions because the ferrite required more volume to meet functional requirements. The project notes that Nd-Fe-B retained an advantage in torque at low rotational speeds, where its higher flux density helps.

In the scooter demonstration, project coordinator Rodolfo Miranda said the motor design differed from a conventional Nd-Fe-B motor, yet the project’s Ferrite P61 powder achieved comparable efficiency. This is an application result, not proof that every ferrite grade can match every rare-earth motor. PASSENGER also reported that customer homologation, application testing and integration into a complete motor were essential steps beyond producing powder. Detailed cold-weather demagnetization work was not completed, so winter-critical products require specific low-temperature validation. See the project’s scooter and pump demonstrations.

Alnico combines aluminum, nickel, cobalt and iron, with additional elements used in particular grades. It is an established permanent-magnet family valued for temperature capability and stability in some designs. Its coercivity is generally lower than that of modern rare-earth magnets, so a circuit exposed to strong opposing fields may require careful geometry, magnetic shielding or a different operating point.
Alnico can be a sensible choice where temperature performance, legacy manufacturing and available shape options outweigh the need for maximum energy density. There is no single current market inventory that establishes which Alnico grades replace which Nd-Fe-B products; selection must use the application’s field, temperature and demagnetization limits.

Mn-Al-C and MnBi: promising development paths
Mn-Al-C
Manganese-aluminum-carbon magnets are being developed as rare-earth-free hard magnets with potentially useful energy density. PASSENGER reported production of 160 kg of MnAlC during its pilots and industrial-scale production activity. Turning pilot material into a qualified product still requires repeatable powder and magnet processing, corrosion protection, dimensional control, motor integration and customer acceptance.
MnBi
MnBi has a temperature-dependent magnetic behavior that can be useful in some elevated-temperature designs. Ames Laboratory reported a bonded MnBi magnet, an industrial pump-motor test that performed slightly above its design specifications and subsequent fatigue testing. The work demonstrates a path toward applications, not a broad commercial rollout. The team leader, Jun Cui, described the intended role as “an affordable, non-rare-earth magnet for targeted industrial tasks.”

| Application situation | Likely substitution outlook | What must be checked |
|---|---|---|
| Water pumps with available housing space | Ferrite replacement has been demonstrated in a commercial product. | Magnet dimensions, starting torque, efficiency across the speed range, temperature and cold-weather demagnetization. |

| Small, high-performance motors with tight volume limits | Usually difficult because lower flux requires more magnet volume. | Air-gap flux, torque density, rotor strength, cooling and efficiency targets. |
| High-temperature actuators or generators | Alnico or a developing material may fit specific thermal requirements. | Coercivity at operating and fault temperatures, field exposure and long-term aging. |
| Research prototypes | Mn-Al-C, MnBi, iron-nitride and related candidates may be investigated. | Whether powder, magnet shapes, coatings and repeatable production are actually available. |
Compare alternatives on the engineering axes
| Axis | Why it changes the decision |
|---|---|
| Flux density and energy product | Sets magnetic force per unit volume. Lower values can demand larger magnets or a new magnetic circuit. |
| Coercivity and temperature behavior | Determines resistance to demagnetization during heat, faults and external magnetic interference. |
| Size, mass and geometry | A physically larger replacement may fit a pump but fail in a compact motor or increase rotor inertia. |
| Torque-speed curve and efficiency | A material must meet the complete operating curve, not just a room-temperature material test. |
| Integration and qualification | Demonstration, fatigue testing, customer homologation and production acceptance are separate maturity gates. |
| Supply chain and life cycle | Rare-earth avoidance can alter exposure to critical materials, but mining, processing and electricity remain relevant. |
Environmental claims need boundaries
A 2023 life-cycle assessment modeled magnet production in Europe and compared it with a Chinese Nd-Fe-B baseline. It estimated 5.1 kg CO2-equivalent per kilogram for ferrite and 8.2 kg CO2-equivalent per kilogram for Mn-Al-C, versus 69 kg CO2-equivalent per kilogram for the study’s Nd-Fe-B baseline. Under those assumptions, the modeled sintered-ferrite case had a 93% lower climate-change impact and the Mn-Al-C case an 87% lower impact than the comparison baseline. The figures come from the paper’s scenarios, production assumptions and electricity mixes; they are not universal footprints for every grade, country or finished motor. Read the full 2023 assessment for system boundaries and other impact categories.
“Rare-earth-free” therefore should not be read as “impact-free.” Aluminum production, raw-material refining, magnet processing and electricity consumption can dominate results, and a larger ferrite magnet may change the footprint of the complete product. Compare the whole motor or pump over its service life when possible.
How to evaluate a substitution project
- Define the operating envelope. Record continuous and peak torque, speed range, voltage, duty cycle, ambient and internal temperatures, fault currents, vibration, humidity and required service life.
- Set magnetic limits. Specify minimum air-gap flux, maximum allowable demagnetization, coercivity at the hottest and coldest conditions, and acceptable magnet volume and mass.
- Shortlist material families. Use ferrite or Alnico when established supply is important; consider Mn-Al-C or MnBi only when a qualified development route exists; treat iron-nitride and related compounds as development candidates.
- Redesign the magnetic circuit. Recalculate pole count, air gap, back iron, magnet arc, rotor mechanics, winding, control algorithm and cooling. Do not assume the original Nd-Fe-B dimensions will work.
- Test the complete assembly. Measure torque-speed behavior, efficiency, temperature rise, starting performance, demagnetization after faults, vibration and noise—not merely the magnet’s datasheet value.
- Qualify production and life. Check batch-to-batch properties, coatings, adhesive systems, corrosion, fatigue, thermal cycling and supplier capacity. Complete customer homologation before calling the product a replacement.
Common failure modes
- “Same size, same performance” assumption: lower-flux materials often need more volume.
- Ignoring low-speed torque: a motor can meet peak-speed efficiency yet fail to start a load or climb a hill.
- Testing only at room temperature: coercivity and irreversible loss can change sharply with temperature.
- Confusing a pilot with a product: kilograms of pilot material or one pump test do not prove continuous commercial supply.
- Overlooking the system footprint: a larger rotor, extra steel, new cooling or more copper can offset material-level environmental gains.
- Skipping cold-weather tests: the PASSENGER project did not complete its planned detailed winter demagnetization work.
Where the field stands
NIST describes a data-driven database containing more than 3,800 magnetic-material entries; that is a count of database entries, not commercial magnet products. Its work includes synthesized cobalt-nitride compounds with properties of interest for future applications. These efforts expand the candidate pool, but a promising composition still needs scalable synthesis, stable microstructure, machinable or moldable forms, protective coatings, repeatable quality and a qualified end product.

For today’s purchasing or design decision, ferrite is the clearest established route when the application can tolerate lower flux and a larger magnet. Alnico remains useful for particular thermal and magnetic conditions. Mn-Al-C and MnBi are credible development options with demonstrations, while newer nitride and iron-nickel families should be treated as technology-development projects rather than catalog replacements.
Bottom line
Rare-earth-free magnets can replace rare-earth magnets in specific pumps, scooters, motors and other systems when engineers redesign around the material’s magnetic and thermal limits. Ferrite offers the strongest established substitution case; Alnico serves different niches; Mn-Al-C and MnBi are advancing through pilot and demonstration work. The correct question is not whether a material is “as strong” in the abstract, but whether a qualified magnet-and-machine design meets the required torque, temperature, size, life, supply and environmental targets.
