Power Cord Safety in Electronic Product Design: Standards and Design Checks

Safe power-cord design starts by identifying the product category and destination market, then applying the correct product and cord requirements. IEC 62368-1 covers audio/video and information and communication technology equipment; IEC 60335-1 covers household and similar appliances and is used with the applicable Part 2. Neither is a generic substitute for the other. At the cord entry, the design must manage pulling, twisting, movement and contact with enclosure edges without damaging insulation or stressing internal terminations. The exact construction and tests depend on the full standard that applies to the product.

Choose the applicable safety standard first

A cord cannot be evaluated in isolation from the equipment it powers. Establish the product category, electrical ratings, intended environment and markets before selecting requirements; then check for a product-specific standard, applicable amendments and national deviations.

Audio/video and ICT equipment

The International Electrotechnical Commission (IEC) describes IEC 62368-1:2023 as a product safety standard for audio/video and information and communication technology (ICT) equipment. Its approach classifies energy sources and applies safeguards to reduce risks. The IEC listing gives a publication date of May 26, 2023 and identifies a corrected version dated August 2025. The IEC states: “The prescribed safeguards are intended to reduce the likelihood of pain, injury and, in the case of fire, property damage.” The standard’s overview does not replace its detailed requirements.

Household and similar appliances

IEC 60335-1:2020 addresses household and similar electrical appliances within its stated voltage limits. It excludes audio/video and ICT equipment covered by IEC 62368-1, and Part 1 is used with the appropriate Part 2. The IEC listing describes a consolidated version that includes Amendment 1:2025 and interpretation sheets through August 2025. A product team should verify the applicable Part 2 and current edition for its appliance and market.

U.S. cord-set context

UL 817 covers cord sets and power-supply cords with molded-on or assembled-on fittings, rated up to 600 V for non-hazardous locations under the National Electrical Code. Its scope includes molded-on plugs and connectors and cord-restraint devices. The UL Standards & Engagement listing reports publication on February 24, 2025 and a revision dated July 30, 2025 that added requirements for power-supply cords used with heaters. The listing summary is not the full standard or its acceptance criteria.

Design the cord entry to protect insulation and terminations

The point where a cord enters an enclosure is a mechanical and electrical interface. A product team should assess how ordinary handling, routing and movement could load the cord, its insulation, the enclosure opening and internal connections. A restraint, clamp or bushing may be part of the solution, but its suitability depends on the product construction and governing requirements.

  • Manage foreseeable pulling and twisting so that they do not damage insulation or place undue force on internal wiring and terminations.
  • Protect the cord from sharp enclosure edges, pinching and damaging movement at the entry.
  • Consider the product’s real use and routing conditions, including bending, abrasion, temperature, moisture and user movement, then validate against the full applicable requirements.
  • Confirm the required restraint construction and test criteria in the applicable standard rather than assuming one force, geometry or component works for every product.

A narrow U.S. example illustrates why requirements must be scoped carefully: 16 CFR 1505.6, a toy regulation, requires strain relief that prevents mechanical stress on a flexible cord from reaching terminals, splices or interior wiring, and says a knot alone is not an acceptable strain-relief method. This is a toy-specific rule, not a universal specification for electronic products.

Specify the cord arrangement and its interfaces

Before selecting a cord or entry component, document the design variables that determine what must be evaluated. The available standard listings establish scope, not a product-specific cord specification.

  • Decide whether the cord is detachable or fixed, and record the plug, appliance connector and interface configuration.
  • Specify the required conductor arrangement, grounding or polarization approach, and electrical ratings based on the applicable product requirements.
  • Check that the entry restraint and any serviceable connection suit the enclosure and the intended handling.
  • Assess jacket and cord suitability for the actual environment and routing conditions.
  • Compare alternative arrangements against market coverage and the standards that apply to each configuration.

No universal conductor gauge, cord type, strain-relief force, dimensional limit or test sequence can be established from the standards’ public summaries. Those values must come from the current full requirements and the actual product design.

Do not apply extension-cord guidance as a product-cord checklist

The U.S. Consumer Product Safety Commission’s Extension Cords Business Guidance, dated November 18, 2015, describes observable characteristics for general-use extension cords: minimum wire size, sufficient strain relief, proper polarization and proper continuity. It also identifies outlet covers for two-wire indoor cords and jacketed cords for outdoor cords.

  • What You Get: Outdoor 12 awg extension cord 25 ft; 15amp, 125v, 1875watts rated; please always use this extension cord fully extended and avoid coiling

That guidance specifically excludes detachable power-supply cords, appliance cords, power strips, taps and specified adaptor cords. Its list therefore should not be treated as the certification checklist for a detachable cord supplied with an electronic product. CPSC also explains that its 15(j) rule identifies characteristics of a substantial product hazard; it does not itself create a consumer product safety standard or trigger testing or certification under CPSA section 14(a).

Use a design-review sequence that ends in full-standard verification

  1. Classify the product: identify whether it is ICT/audio-video equipment, a household or similar appliance, or another category with its own applicable requirements.
  2. Define the market and ratings: record destination countries, voltage and other product ratings, intended environment, and any national adoption or deviation that must be considered.
  3. Map the cord system: document fixed versus detachable construction, connector and plug configuration, conductors, grounding or polarity needs, and required ratings.
  4. Review the entry mechanically: evaluate restraint, enclosure edges, movement, likely pulling and twisting, and the path from the cord to internal terminations.
  5. Validate against the governing requirements: use the current full product standard, relevant Part 2 or equivalent, amendments and applicable conformity-assessment route to determine construction and tests.
  6. Reconfirm the edition at design freeze and certification: standards and listings can change; the cited IEC pages include 2025 update information and the UL 817 listing reports a July 2025 revision.

What to confirm before approving a design

  • The product category and target markets are documented, and the selected standard family fits them.
  • The full applicable standard, product-specific requirements, amendments and national differences have been checked.
  • The cord, connectors, ratings and grounding or polarization approach are specified for the product rather than inferred from extension-cord advice.
  • The entry design protects insulation and internal connections under the product’s foreseeable use conditions.
  • The certification or conformity-assessment route is confirmed for the actual product and destination market.
