Short answer: magnesium alloys are materially lighter than aluminum alloys, but neither family is automatically stronger or more impact-resistant. ASM references list magnesium at 1.74 g/cm³ and aluminum at 2.7 g/cm³; for the same volume, that is about 35.6% less material mass for magnesium. A finished part may save more, less, or no weight after its geometry, stiffness, joints, corrosion protection, and manufacturing route are designed. Choose a specific alloy, temper, product form, and test condition against the part’s actual requirements rather than comparing the two material families by name.

At a glance: what the evidence actually supports

Decision factor Magnesium alloys Aluminum alloys How to use the comparison
Density 1.74 g/cm³ in an ASM 1998 selection reference 2.7 g/cm³ in an ASM subject guide accessed in 2026 Equal-volume magnesium contains about 35.6% less mass. Finished-part weight still depends on design.
Broad tensile-strength information 160–365 MPa reported by ASM (1998), covering a broad alloy range Varies substantially by alloy and temper; no single family value is valid Use grade- and temper-specific minimum properties, not family averages.
Elastic modulus 45 GPa reported by ASM (1998) Not stated in the supplied references Check stiffness and deflection independently; lower density does not guarantee a stiffer part.
Impact resistance No matched-grade comparison established No matched-grade comparison established Compare the same impact method, specimen or part geometry, temperature, loading rate, alloy, temper, and product form.
Vibration damping ASM describes high damping capacity Not characterized comparatively in the supplied material Useful for vibration-sensitive designs, but verify with application fatigue and vibration tests.
Corrosion and oxidation Protection and corrosion behavior require specific attention ASM describes the family as generally offering good corrosion and oxidation resistance Evaluate the actual environment, alloy, processing, surface treatment, and joint design.
Formability and ductility Dependent on alloy and process ASM describes a good combination of strength, ductility, and formability at the family level Confirm the selected grade and manufacturing route.
Material cost Not established as a universal low- or high-cost choice ASM characterizes aluminum alloys as relatively low cost at the family level Compare delivered material, conversion, finishing, scrap, tooling, and lifecycle costs.

These figures are orientation values, not guaranteed minimums, design allowables, or component-test results. ASM cautions that typical data in its subject material are not intended for final design or specification.

Why magnesium can reduce weight—and why the part may not be 36% lighter

Material density is the first-order advantage

For a fixed volume, mass is calculated as mass = density × volume. Using the cited reference values, a 1,000 cm³ piece of magnesium alloy would have a material mass of about 1.74 kg, while the same volume of aluminum would be about 2.7 kg. The magnesium amount is approximately 64.4% of the aluminum amount, or 35.6% lower.

ASM’s 2012 magnesium overview describes magnesium as two-thirds the weight of aluminum by volume. That is a rounded description of the same density relationship, not a promise about a finished assembly.

Geometry controls the finished-part result

Engineers often change wall thickness, ribs, section shape, fasteners, inserts, and mounting features to meet deflection, strength, or manufacturing requirements. A lighter material may need a different cross-section when stiffness is the limiting requirement. Coatings, isolation layers, bushings, bolts, welds, and other joining hardware also add mass. Therefore, compare complete, manufacturable parts at equal performance—not equal volume alone.

When the density advantage is most useful

  • Weight-sensitive housings, frames, brackets, and other parts where the existing design has material volume that can be reduced without violating stiffness or strength limits.
  • Assemblies in which lower component mass reduces handling loads or the energy required to move the part.
  • Vibration-sensitive structures where magnesium’s damping may provide an additional system benefit.

The advantage is less decisive when deflection, local bearing loads, corrosion barriers, joining hardware, or a very demanding impact requirement dictates the design.

A simple mass-screening method

Start with the actual CAD volume of the proposed material, not an idealized envelope. Multiply that volume by 1.74 g/cm³ for a magnesium screening estimate or 2.7 g/cm³ for an aluminum estimate, then add the mass of inserts, fasteners, seals, coatings, isolation washers, and other hardware. Repeat the calculation after changing wall thicknesses or adding ribs. This gives a transparent preliminary comparison and shows exactly which design features consume the density advantage.

Which alloy family is stronger?

There is no universal family winner

ASM reports a broad magnesium-alloy tensile-strength range of 160–365 MPa. That span is wide because alloy chemistry, temper, casting or wrought product form, heat treatment, and processing all matter. It should not be read as the guaranteed strength of a particular magnesium grade.

Aluminum alloys likewise vary substantially. ASM’s material references describe aluminum as combining strength and ductility, while its 2019 handbook abstracts treat alloys 6013 and 6061 as distinct materials with different applications and behavior. A 6061 value, a 6013 value, and a magnesium value cannot be compared meaningfully unless the test direction, product form, temper, and property definition match.

Strength-to-weight is a design calculation, not a label

For preliminary screening, calculate the relevant strength-to-mass ratio from verified properties for the actual grades. Then check yield strength, ultimate tensile strength, bearing and shear strength, joint efficiency, fatigue, and local buckling. A material with lower absolute strength can still meet a load case if its density permits a suitable geometry; a material with a favorable ratio can fail if the design is controlled by stiffness, a notch, a fastener, or corrosion.

Keep yield and ultimate strength separate in the specification. Yield strength addresses the onset of permanent deformation, while ultimate tensile strength describes the peak tensile stress in the cited test. Neither number alone describes shear, bearing, tear-out, fatigue, crack growth, or the behavior of a casting defect. Request the exact property definitions and test direction from the material certificate.

Stiffness can reverse a weight-based choice

ASM gives magnesium an elastic modulus of 45 GPa. The supplied aluminum references do not provide a matching modulus value, so no numerical family-level stiffness comparison should be inferred here. Deflection is governed by elastic modulus and section geometry, not tensile strength alone. If a cover, beam, panel, or bracket must stay within a tight deflection limit, model both candidate designs with their actual sections and supports before choosing the lower-density option.

Check both global deflection and local stiffness around holes, bosses, clips, and bearing surfaces. A redesign that removes material from a broad panel may pass a simple tensile check yet permit unacceptable flexing or cause fastener loosening. Natural frequency can also shift when mass and section geometry change, so the dynamic model must use the complete assembly rather than the raw material density alone.

What can be said about impact resistance?

The available evidence does not identify a winner

The cited material contains no controlled, matched-grade magnesium-versus-aluminum impact comparison. It is therefore not defensible to state that magnesium is categorically tougher, more brittle, safer in a crash, or less safe than aluminum.

Define the impact case before comparing data

Impact performance is a property of a material, product form, geometry, temperature, loading rate, and failure criterion together. Specify:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • The impact-test method and whether the result is energy absorbed, peak force, fracture behavior, or another metric.
  • Specimen dimensions, notch or feature details, and whether the test uses a coupon or the finished part.
  • Alloy, temper, casting or wrought form, heat treatment, and material direction.
  • Test temperature and loading rate.
  • Acceptance criteria, such as no crack, limited permanent deformation, or a defined absorbed-energy threshold.

For a safety-critical part, test representative production parts or validate a model against representative testing. A catalog tensile number cannot substitute for that evidence.

Why generic “toughness” claims mislead

Impact energy, fracture appearance, and permanent deformation answer different engineering questions. A notched coupon can rank materials differently from a thick casting with bosses and holes. Temperature and loading rate can also change the observed response. Ask a supplier for the complete test report, including specimen orientation and failure description, rather than copying a single headline number into a design review.

Damping, vibration, and fatigue considerations

ASM describes magnesium as having high damping capacity—the ability to absorb elastic vibrations. This can help housings, frames, or supports in which resonance, transmitted vibration, or audible response matters. Damping does not establish fatigue life, impact toughness, or crash performance. Confirm the benefit with the operating vibration spectrum, joint behavior, temperature, and fatigue duty cycle of the complete assembly.

Include fasteners, inserts, coatings, and contact interfaces in the vibration analysis. A material-level damping advantage can be overwhelmed by a flexible joint, a poorly constrained panel, or a resonance introduced by a geometry change.

For fatigue work, identify the stress range, cycle count, mean stress, surface condition, and environmental exposure. Use data for the selected alloy, temper, and product form; do not substitute the 160–365 MPa magnesium range for an S–N curve. Prototype vibration testing should include the actual mounts and interfaces because they can dominate the measured response.

Corrosion protection and environmental exposure

Magnesium requires an explicit protection strategy

ASM’s magnesium coverage treats corrosion behavior and protective treatments as important selection issues. Establish the service environment—humidity, salt or other contaminants, temperature, galvanic contacts, and trapped fluids—then select the alloy, conversion or coating system, sealing details, and isolation materials together. The protection system is part of the design, not an optional finishing step.

Review every crevice and drainage path. A coating specification should identify the required areas, masking limits, repair method for damaged surfaces, and inspection criteria. Isolation at dissimilar-metal joints can affect both corrosion life and assembly mass, so include it in the initial layout and cost estimate.

Aluminum is not corrosion-proof

ASM describes aluminum alloys as generally offering good corrosion and oxidation resistance, along with ductility and formability. “Generally” does not mean every alloy performs equally in every environment. Processing history, surface condition, dissimilar-metal contacts, crevices, and the selected finish can change results. Evaluate the actual alloy and assembly rather than relying on the family description.

Manufacturing, joining, and supply form

Start with the process, not only the material

Decide whether the part will be cast, forged, rolled, extruded, machined, or made by another route. The process determines feasible wall thickness, tolerances, grain or solidification structure, defect risk, finishing needs, and the properties that can be specified. Compare candidate alloys only in the product forms you can actually source and qualify.

Process selection also changes the realistic mass. A casting may integrate ribs and bosses that would require separate hardware in a machined design; a wrought product may impose different grain directions and machining allowances. Keep the route constant when comparing concepts, or document the reason for changing it.

Account for joining and interfaces

Fasteners, inserts, welds, bonds, and press fits can control the design. Check local bearing and tear-out strength, galvanic compatibility, sealing, thermal expansion, and the effect of holes or sharp transitions. A lighter parent alloy does not guarantee a lighter assembly if it requires heavier inserts, isolation hardware, or protective systems.

Specify joint tests where loads are concentrated. Record fastener material, preload, washer or insert geometry, and any coating or sealant that affects friction. The joint should be included in impact and vibration validation, not evaluated only as a separate coupon.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Verify availability and production consistency

Ask suppliers for the exact grade, temper, product form, certificate basis, dimensional range, and property tolerances. Confirm that the selected condition is available at prototype and production volumes. The broad magnesium range and the variation among aluminum grades make an exact material callout essential.

How cost should be compared

ASM characterizes aluminum alloys as relatively low cost at the family level, but that is not a quote for a grade or finished component. A meaningful comparison uses total delivered cost:

  • Material price and minimum order quantities.
  • Conversion cost for casting, forming, machining, or other processing.
  • Tooling, heat treatment, inspection, and scrap.
  • Corrosion protection, coatings, masking, sealing, and rework.
  • Joining hardware and assembly labor.
  • Lifecycle costs such as maintenance, replacement, and energy associated with component mass.

Use the same annual volume, quality requirements, delivery assumptions, and functional specification for both options. A lower raw-material price can disappear when a different process or protective finish is required. Request separate quotations for prototype and production quantities; tooling and minimum-order effects can dominate early builds.

A practical selection procedure

  1. Write the requirements. Record loads, allowable deflection, fatigue cycles, impact event, temperature, environment, service life, maximum mass, dimensions, joining method, and production volume.
  2. Define comparable material candidates. Name the alloy, temper, product form, heat treatment, and surface condition for each option. Do not compare “magnesium” with “aluminum” as if each were one grade.
  3. Screen density and geometry. Calculate current and candidate-part mass from the proposed sections, ribs, holes, joints, coatings, and inserts. Report the complete assembly mass.
  4. Check static strength. Compare yield, tensile, shear, bearing, and local instability against the same load cases and safety factors. Use certified minimum properties where available.
  5. Check stiffness and vibration. Analyze deflection, natural frequencies, damping, and fatigue for the real geometry and boundary conditions. Magnesium’s reported damping is a reason to investigate, not a substitute for analysis.
  6. Specify the impact test. Select a method and acceptance criterion, then test matched materials in representative forms and temperatures. If the part is safety-critical, validate the production design.
  7. Resolve corrosion and joining. Choose protection, isolation, seals, fasteners, and finishes before finalizing the mass and cost model.
  8. Validate manufacturing and supply. Review tooling, tolerances, inspection, scrap, source capacity, and repeatability with the intended process.
  9. Compare total cost and document the decision. Record assumptions, test conditions, property sources, and why the selected option meets every requirement.

Common mistakes to avoid

  • Applying the density percentage to the finished part. Equal-volume material mass is not equal-performance assembly mass.
  • Using the 160–365 MPa magnesium range as a design value. It is a broad reference range, not a guaranteed minimum for a grade.
  • Declaring an impact winner without matched tests. Impact results are condition- and geometry-dependent.
  • Ignoring stiffness. A strength calculation can pass while deflection, vibration, or buckling fails.
  • Treating corrosion protection as cosmetic. Coatings, isolation, and sealing can determine service life and add mass and cost.
  • Comparing raw material prices only. Conversion, finishing, scrap, joining, and lifecycle expenses belong in the same estimate.
  • Leaving the material callout vague. Grade, temper, product form, heat treatment, and acceptance requirements must be explicit.
  • Mixing product forms. A cast value, a wrought value, and a value measured in another direction are not interchangeable without justification.

Further technical reading

For a deeper treatment of magnesium properties, processing, and commercial uses, ASM International’s ASM Specialty Handbook: Magnesium and Magnesium Alloys (published 1999) is a relevant reference. ASM’s “Selection and Application of Magnesium and Magnesium Alloys” (1998), “Magnesium Alloys” in Lightweight Materials: Understanding the Basics (2012), and its “Aluminum and Aluminum Alloys” subject material provide the reference values and selection context summarized here. Their typical data should be checked against the specification and test evidence applicable to the final design.

Is magnesium alloy stronger than aluminum alloy?

There is no universal winner. ASM reports magnesium tensile strengths from 160 to 365 MPa across a broad range, while aluminum properties vary by grade and temper. Compare the exact alloy, temper, product form, direction, and certified property definition.

Which material is more impact-resistant?

The available technical references do not establish a matched-grade winner. Define the impact method, specimen or part geometry, temperature, loading rate, alloy condition, and acceptance criterion, then compare representative tests.

Does magnesium’s lower density guarantee a lighter component?

No. Deflection, strength, local bearing, buckling, corrosion barriers, fasteners, inserts, and manufacturing constraints can require more material or hardware. Compare complete parts designed to meet the same requirements.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Why might magnesium be selected for a vibration-sensitive part?

ASM describes magnesium as having high damping capacity, meaning it can absorb elastic vibrations. Confirm any system benefit with the actual mounts, interfaces, operating spectrum, temperature, and fatigue duty cycle.

How should the cost of magnesium and aluminum parts be compared?

Compare total delivered cost: material, minimum quantities, conversion, tooling, heat treatment, inspection, scrap, coatings, sealing, isolation, joining hardware, assembly labor, maintenance, and other lifecycle costs. A family-level statement that aluminum is relatively low cost is not a quote for a finished part.

What must appear on a material specification?

Identify the exact alloy, temper, product form, heat treatment, surface condition, certificate basis, required minimum properties, dimensional tolerances, and acceptance tests. Vague labels such as “magnesium” or “aluminum” are insufficient for qualification.

The Bottom Line

Magnesium offers a substantial density advantage—1.74 versus 2.7 g/cm³ in the cited ASM references—but that is only the starting point. Neither family is universally stronger or more impact-resistant. Select the exact alloy, temper, and product form; redesign the geometry for equal stiffness and strength; validate impact and vibration behavior in representative parts; and include corrosion protection, joining, manufacturing, supply, and lifecycle cost in the decision.
