An industrial gearbox that runs hot is reporting a problem, not a diagnosis. The usual branches are an incorrect oil level or lubricant, overload or excessive speed, blocked cooling, mounting or alignment errors, external shaft loads, and worn or contaminated bearings and gears. Correct diagnosis starts with a repeatable temperature measurement at a known load, then compares that reading with the temperature limit for the exact gearbox model.

Do not use a universal internet temperature as a pass/fail rule. Neugart states that permissible temperature depends on the gearbox’s technical data and application conditions. If the permitted value is exceeded—or heat is accompanied by rapid rise, abnormal noise, severe vibration, leakage, smoke, burnt-oil odor, or a localized bearing hot spot—stop the machine under your site’s lockout and safety procedure and involve qualified service personnel.

Why an industrial gearbox overheats

A gearbox converts speed and torque through meshing gears, bearings and lubricant. Some heat is normal: mechanical losses, oil churning and the surrounding environment all raise housing temperature. Overheating means the generated heat is greater than the gearbox can reject, or that a component is producing abnormal friction. The same symptom can therefore come from a simple oil-level error or from damage that will worsen quickly if the unit keeps running.

WEG’s troubleshooting guidance groups the practical causes into overload, unsuitable or incorrectly filled oil, obstructed ventilation, mounting and alignment problems, excessive radial or axial forces, and bearing or gear faults. Cotta identifies oil level—either too high or too low—as the most frequent cause. Neugart adds that external heat sources, insufficient convection and unauthorized shaft forces can push a correctly lubricated gearbox beyond its operating limit.

The temperature trend matters as much as the peak number. A stable reading after warm-up points toward a steady operating condition; a continually rising reading, a sudden jump after a process change, or a hot spot confined to one bearing or housing area points toward a developing fault.

When to stop the gearbox immediately

Use the gearbox’s nameplate, dimension sheet or operating manual to identify the maximum permissible operating temperature. Neugart’s instruction is explicit: switch off the system when that limit is exceeded and contact service. Model-specific instructions and your plant’s emergency and lockout procedures take precedence over any general checklist.

  • Stop for a temperature that exceeds the manufacturer’s permitted value.
  • Stop for a rapid, unexplained temperature rise, even if the absolute reading has not yet reached the limit.
  • Stop for grinding, knocking, squealing or other new mechanical noise, or for a sharp increase in vibration.
  • Stop when oil is leaking, smoking, foaming excessively or producing a burnt odor.
  • Stop when one bearing cap or a small housing area is much hotter than the rest of the gearbox.
  • Do not remove guards, plugs or inspection covers until the drive is isolated, secured against unexpected start-up and cool enough to handle safely.

Establish a reliable temperature reading

Temperature comparisons are useful only when the measurement method is consistent. Neugart specifies measuring at maximum loading after thermal steady state. It defines steady state as a temperature increase of no more than 2 °C per hour. A reading taken during a brief no-load run, at a different housing location, or immediately after a production change cannot be compared reliably with a nameplate limit or an earlier trend.

Record the operating conditions

  • Ambient temperature and any nearby motors, heaters, steam lines or sun exposure.
  • Load, motor current or measured torque, running speed, starts per hour and duty-cycle details.
  • Gearbox model, ratio, mounting orientation and lubricant identified on the nameplate or manual.
  • Exact measurement point, instrument used, surface condition and the time from start-up.
  • Whether the temperature is still rising, has reached steady state, or changes with load.

Measure at the same point and load

  1. Use an industrial infrared thermometer or another calibrated industrial temperature device suitable for the surface and range. Follow the instrument maker’s emissivity guidance; shiny, oily or freshly painted surfaces can give misleading infrared readings.
  2. Choose a repeatable point specified by the gearbox maker, normally on the housing near the bearing or bearing cap, and mark or document it. Avoid comparing a bearing-cap reading with a reading from the opposite side of the housing.
  3. Run at the highest normal load that the application is allowed to impose. Keep speed, duty cycle and ambient conditions in the record.
  4. Continue until the temperature rise is no more than 2 °C per hour, or stop earlier if the permissible value or a safety symptom is reached.
  5. Record several readings over time. A trend that continues upward is more important than a single rounded number.

Neugart describes a procedure in which 10 °C is added to measured surface temperature to estimate core temperature before consulting its lubricant service-life diagram. Apply that correction only when the relevant manufacturer procedure calls for it; do not treat it as a universal conversion for every gearbox design.

Use the gearbox-specific temperature limit

There is no defensible universal “too hot” threshold for every industrial gearbox. Permissible temperature varies with gearbox design, lubricant, seals, bearings, mounting position, load, speed and ambient conditions. Locate the value on the exact unit’s nameplate, dimension sheet or manual and note whether it applies to housing surface, lubricant or another defined measurement.

Information to identify Why it changes the limit or interpretation Where to verify it
Gearbox model, size and ratio Changes gear geometry, bearing arrangement, heat generation and allowable load Nameplate and manufacturer documentation
Lubricant type and viscosity Controls film strength, churning losses, seal compatibility and aging rate Oil specification in the manual or on the nameplate
Mounting orientation Changes oil distribution, bearing lubrication and free-surface cooling Approved mounting positions in the dimension sheet
Load, speed and duty cycle Determine mechanical losses and the time available for heat to accumulate Application rating and operating records
Ambient and external heat Reduces the temperature difference available for convection Site measurements and installation drawings

Continuous operation at elevated temperature also shortens lubricant life. Neugart states that service life is limited by gearbox temperature and that sustained high temperature can age lubricant prematurely. A gearbox that remains below its shutdown limit can still require an earlier oil change or a root-cause investigation if its trend has moved upward.

Check oil level and lubricant specification first

Oil errors work in both directions. Cotta states that the most frequent cause of gearbox overheating is oil level and that it may be either too much or too little. Low oil can leave gears and bearings starved, increasing metal-to-metal friction. Excess oil forces gears and bearings to agitate a larger volume, raising churning losses and housing temperature; it can also generate heat and gases inside the housing.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Verify the level correctly

  1. Isolate the gearbox and allow the oil to settle for the period specified by the manufacturer.
  2. Place the machine level and use the manufacturer-specified mounting position. A sight glass or dipstick can read falsely high or low when the housing is tilted.
  3. Check the level using the designated plug, sight glass or dipstick. Do not infer the correct quantity from the amount drained or from a neighboring gearbox.
  4. Inspect for leaks at seals, plugs, breathers and joints. A low level may be the result of an active leak rather than an incorrect initial fill.
  5. Restore only to the specified level. Cotta warns against adding oil “just in case,” because overfilling itself creates heat.

Confirm the oil, not just the quantity

If overheating began after an oil change, compare the installed lubricant with the exact manual specification: viscosity grade, lubricant family, additives, fill quantity and compatibility with seals and any shared components. WEG directs operators to use the oil specified on the nameplate. Do not substitute a generic automotive, hydraulic or “equivalent” oil without written confirmation from the gearbox maker. A visually clean oil can still have the wrong viscosity or additive package.

Look for milky oil, foam, metal particles, darkened or burnt oil and an unusual odor. These findings do not identify a single failure by themselves, but they justify sampling or internal inspection rather than simply topping up.

Check overload, speed and duty cycle

Compare actual operating conditions with the gearbox rating, not with the motor’s nameplate alone. Record torque or motor current, output speed, acceleration and deceleration, starts per hour, shock loads and production rate. A process that was acceptable during intermittent operation can overheat when run continuously, at a higher speed or with more frequent starts.

Typical load-related triggers

  • A conveyor, mixer or crusher is carrying more material than the design case.
  • A jam, product buildup or changed downstream machine has increased running torque.
  • Acceleration time is too short, creating repeated peak torque.
  • Output speed has been raised without checking the gearbox’s thermal rating.
  • Belt or chain tension is higher than specified, adding radial load to the shaft and bearings.
  • Shock loading or reversing occurs more often than the original duty calculation allowed.

WEG’s corrective action for overload is to reduce the load or use a gearbox with sufficient capacity. Do not solve a thermal overload by merely fitting a larger motor; the gearbox, coupling, shafts, keys, foundation and driven machine must all be checked for torque and radial or axial ratings.

Restore cooling and ventilation

Gearbox housings reject heat through fins, fans, oil coolers and natural convection. Dust, product residue, paint, plastic film or corrosion can insulate the housing or block a fan. Neugart requires sufficient convection and warns that a motor or another external heat source can heat the gearbox. WEG lists obstructed ventilation as a maintenance fault.

Cooling inspection

  • Clean fins and fan guards without forcing debris into seals or breathers.
  • Verify that an integral fan rotates in the correct direction and that its shroud is intact.
  • Check oil-cooler airflow, coolant flow, pump operation, filters and heat-exchanger cleanliness where fitted.
  • Measure ambient air near the gearbox, not only the room thermostat. Enclosures and recirculated hot air can create a much higher local temperature.
  • Check clearances around the housing against the installation drawing; do not box in a finned gearbox or place it in the exhaust stream of a motor.
  • Inspect the breather. A blocked vent can contribute to pressure-related oil loss and seal problems.

After cleaning or restoring airflow, repeat the same loaded, steady-state measurement. A lower temperature confirms a heat-rejection problem, but it does not excuse an oil leak, misalignment or a damaged bearing discovered at the same time.

Correct mounting, alignment and external shaft loads

Mounting faults can create heat even when oil level and load are correct. Check foundation bolts, base flatness, shims, coupling alignment and shaft centerlines. Neugart warns that offset and unauthorized radial or axial forces can load bearings, shafts and the housing. WEG links noise, vibration, bearing wear and shaft-load problems to misalignment and mounting conditions.

Mechanical checks

  1. Verify that all foundation and torque-arm bolts are tight and that the housing is not distorted by a soft foot or uneven base.
  2. Measure coupling angular and parallel alignment with the method specified for the drive. Recheck after thermal growth if the installation requires it.
  3. Measure belt or chain tension with the approved gauge and confirm pulley or sprocket alignment. Do not tension until the belt “looks tight.”
  4. Compare actual radial and axial forces at the shaft with the gearbox rating. An overhung load from a sprocket, pulley or drum can exceed the bearing capacity without an obvious visual defect.
  5. Check for a constrained output shaft, seized driven equipment or a coupling that is transmitting forces the gearbox was not designed to carry.

Correct the installation and then trend temperature, vibration and noise under the same duty. If a bearing has already been overloaded, alignment correction may stop further heating but cannot restore damaged rolling elements.

Investigate bearings, gears and contamination

A localized hot spot near one bearing cap, rising vibration, or new gear noise suggests an internal fault rather than a simple oil-level error. WEG associates bearing fatigue with wear and dirt in the oil and warns that bearing temperatures above 120 °C may damage bearing structure. Metal particles, pitting, scoring or spalling require qualified inspection.

Evidence that points inward

  • One housing area is much hotter than adjacent areas while the overall load is unchanged.
  • Noise follows shaft speed, changes with direction or includes rhythmic gear-mesh impacts.
  • Vibration rises in a bearing or gear-mesh frequency band.
  • Oil contains ferrous particles, flakes, abrasive grit or water.
  • Temperature remains high after the specified oil, level, cooling and alignment have been confirmed.

Do not open a gearbox in service or continue running it to “see whether it clears.” Isolate it, preserve an oil sample if your maintenance program requires one, and have a qualified technician or the OEM determine whether bearings, gears, seals or shafts must be replaced.

A repeatable diagnosis sequence

Use the following order so that simple, high-probability causes are checked before an intrusive inspection. Record each result; a future temperature trend is more valuable when the operating conditions are known.

  1. Make the machine safe. Apply the site’s shutdown and lockout procedure if the permitted temperature or any severe symptom is present.
  2. Capture a baseline. Record ambient temperature, load or motor current, speed, duty cycle, mounting position, lubricant identity, measurement point and whether the temperature is rising or stable.
  3. Measure consistently. At known load, use the same instrument and housing point and wait for thermal steady state, defined by Neugart as no more than a 2 °C-per-hour rise.
  4. Apply the model limit. Compare the reading with the permissible temperature for that exact gearbox and measurement method; do not substitute a generic threshold.
  5. Check lubrication. Verify level on a level machine in the specified orientation, inspect leaks and breather condition, confirm grade and compatibility, and examine oil condition.
  6. Check the thermal and mechanical installation. Inspect fins, fans, coolers, ambient heat, load, speed, duty cycle, foundation, alignment and belt or chain tension.
  7. Escalate based on evidence. If heat persists, inspect vibration and noise trends and arrange internal inspection for bearing or gear damage rather than repeatedly changing oil.

Choosing the right corrective action

The best fix is the one that removes the demonstrated heat source and leaves the gearbox within its rating. Use temperature trend, oil condition, vibration and noise together; one symptom rarely proves a cause.

Likely branch Evidence to seek First correction Can it wait for a planned stop?
Oil level or specification Incorrect sight-glass level, recent oil change, leak, wrong viscosity or foaming Set the OEM level, repair leak and install the specified lubricant Only if temperature and symptoms remain within limits; a leak or rising heat requires immediate action
Overload, speed or duty High current or torque, changed production, frequent starts, shock load Reduce load or duty, restore rated speed, or recalculate for a higher-capacity gearbox Not when the unit is above its permitted temperature
Cooling or ventilation Blocked fins, failed fan, hot enclosure, cooler restriction or blocked breather Clean, restore airflow or coolant flow, and remove external heat sources Usually during a controlled stop, unless the limit or safety symptoms are present
Alignment or external force Loose base, offset coupling, high belt tension, abnormal radial or axial load Correct mounting and alignment and bring shaft forces within rating Plan only when operating temperature and condition are safe
Internal wear or contamination Localized hot spot, metal in oil, abnormal noise or rising vibration Stop and arrange qualified internal inspection or replacement of damaged parts No; continued operation can turn a bearing or gear fault into collateral damage

When repair or replacement is justified

Do not replace a gearbox solely because the housing feels hot. First prove the measurement, identify the model-specific limit and eliminate incorrect oil, overload, cooling and installation faults. Replacement becomes a rational option when the unit has confirmed gear, bearing, shaft or housing damage; when repair parts or machining cannot restore the rated fit; when the application now exceeds the gearbox’s torque, speed or thermal capacity; or when repeated corrective work still leaves the unit outside its permitted operating condition.

A repaired or replacement gearbox must be commissioned as a new installation: verify the specified lubricant and level, mounting position, alignment, shaft loads, cooling clearances and rated duty, then establish a loaded temperature and vibration baseline. Keep the old unit’s oil findings and trend records; they can reveal a system problem that would otherwise damage the replacement.

After the temperature comes down

Confirm the correction with the same measurement point and operating conditions used for diagnosis. Trend housing temperature, ambient temperature, motor current or torque, vibration and noise during representative production. Check the oil level again after the first controlled run if the manufacturer’s procedure calls for settling time, and inspect for new leaks. Update the maintenance record with the cause, measured values, lubricant details and the action taken.

If the temperature rises again, do not keep adding oil or resetting alarms. Reopen the cause-and-effect chain: verify the limit and measurement, then check whether load, speed, cooling, alignment or internal condition has changed. Persistent overheating after verified external corrections is a service case, not a reason to operate beyond the rating.
