How to Use Data Analytics to Improve Mineral-Processing Efficiency: A Practical Plant Guide

Data analytics improves mineral-processing efficiency when it turns trustworthy ore, process, equipment and production data into decisions that operators and maintenance teams can act on. The practical sequence is: define a measurable target, validate the data, diagnose variability and bottlenecks, test changes with simulation or controlled trials, apply approved control or maintenance actions, and measure the result against a baseline.

Analytics is decision support, not a replacement for metallurgical knowledge, process control, commissioning or safe operating procedures. A throughput increase is not an efficiency gain if recovery, concentrate quality, energy, water use or equipment life deteriorates.

What data analytics does in a mineral-processing plant

A modern plant generates several related data streams:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Ore data: geology, geometallurgical domains, assays, mineralogy, hardness, grindability and blend composition.
  • Process data: flow rates, densities, pressures, levels, temperatures, power draw, reagent rates, particle-size measurements and analyzer results.
  • Equipment data: vibration, lubrication, motor current, bearing temperature, alarms, run status and maintenance history.
  • Production data: tonnes, recovery, concentrate grade, downtime, work orders, operating shifts and laboratory results.

Analytics combines these streams to answer operational questions: Why did recovery fall? Which constraint is limiting throughput? Is a crusher, mill, pump or analyzer beginning to behave abnormally? Would a different ore blend or setpoint improve the current plan? Which maintenance job should be done first?

Descriptive dashboards show what happened; diagnostic analysis investigates why; predictive models estimate what may happen next; optimization and advanced process control recommend or automatically apply operating changes. These categories overlap in practice, and each depends on the same foundation: correctly defined tags, reliable sensors, timely assays and data that represent the plant’s actual operating state.

Set the objective before selecting an analytics method

Start with one primary operating objective and list the constraints that cannot be violated. Common objectives include:

  • Higher throughput at an acceptable recovery and concentrate quality.
  • Higher recovery at a defined grade and reagent cost.
  • Greater equipment availability or fewer unplanned stoppages.
  • Lower energy, water or chemical consumption per tonne.
  • More stable operation during ore changes, maintenance or constrained utilities.

Write the objective as a measurable statement. For example, “increase tonnes per hour while maintaining recovery above the site target and staying within mill power, pump capacity and water limits” is actionable; “use AI to optimize the plant” is not.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Define the baseline period, measurement frequency and acceptable trade-offs. Throughput, recovery, grade, energy intensity, water intensity, availability and downtime should be calculated from the same time window and operating conditions. A model that optimizes one KPI can worsen another, so the scorecard must expose those conflicts.

Include the constraints operators already manage

Guardrails may include crusher and mill power, cyclone pressure, flotation air and level limits, thickener bed height, filtration capacity, tailings-water availability, concentrate specifications, safety interlocks and environmental permits. Analytics recommendations should be rejected or escalated when they would exceed a hard limit or depend on a measurement known to be unreliable.

Build a trustworthy data foundation

Before training a model or automating a recommendation, establish what each measurement means and whether it can be trusted.

Inventory the critical measurements

Map instrumentation, online analyzers, laboratory assays, historian tags, maintenance records and production systems to the process areas they describe. Identify missing measurements at points where a decision depends on them. For example, ore-blend analysis is difficult to interpret if crusher-feed composition is not integrated with the process historian.

Align time and operating state

Use a common clock and document sampling, laboratory turnaround and reporting delays. Distinguish running, stopped, starting, flushing, maintenance and abnormal states. A tag showing zero flow because a pump was stopped must not be treated as a process observation during normal operation.

Check calibration and data quality

  • Review sensor and analyzer calibration status and drift.
  • Remove or flag impossible values, frozen signals and duplicated timestamps.
  • Check whether equipment-running tags accurately identify operating periods.
  • Record assay methods, sample locations and laboratory delays.
  • Track missingness and communication outages by tag and process area.

The Newmont Lihir digital-twin case described follow-on work that included crusher-feed integration, checking equipment-running tags and reviewing the data supply. Those tasks illustrate why a technically complete model is not the same as a production-ready system.

Control access and meaning

Give operations, metallurgy, maintenance, automation and data specialists a shared tag dictionary. Record engineering units, scaling, valid ranges, source system, owner, update rate and known failure modes. Version the transformations used to calculate KPIs so that a change in a query does not silently change the baseline.

Diagnose feed variability, losses and bottlenecks

Use historical and live data to find where performance diverges from the target and which conditions are associated with the divergence. Start with process maps and mass balances, then use statistics, visualizations and domain review to test the likely causes.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Treat the ore blend as a decision input

Ore type, hardness, grindability, mineral liberation and flotation kinetics can change the plant response. A model calibrated on one geometallurgical domain may become unreliable when the blend shifts. Include ore attributes and blend proportions in planning and process analysis rather than treating feed as a constant disturbance.

Separate correlation from cause

A correlation between recovery and a valve position may reflect a third factor, such as ore hardness or a sampling delay. Metallurgists and operators should review every statistical relationship against process knowledge, controlled tests and material balances. Analytics identifies a lead; it does not by itself prove causation.

Locate the active constraint

Compare equipment capacity, control limits, queueing, downtime and upstream-downstream interactions. A mill may have spare power while a cyclone cluster, pump, screen or filtration step limits the circuit. Bottleneck analysis should therefore follow material through the entire circuit, not optimize an isolated unit.

Choose the approach that matches the decision

Approach Best-fit question What to compare before deployment
Production planning and scenario analytics Which production plan fits current ore, process conditions and constraints? Planning horizon, input data, scenario speed, target KPIs and integration with operations. Scenarios can weigh throughput, recovery, reliability and maintenance trade-offs.
Metallurgical digital twin How might an ore blend or process setpoint affect the plant? Calibration by ore type, process coverage, update method, live-data links and commissioning status.
Advanced process control (APC) Which variables can be adjusted automatically to stabilize or optimize a circuit? Control scope, measurement reliability, process risk, constraint handling and operator approval. APC is used across areas such as comminution, flotation, filtration, hydrometallurgy and smelting.
Condition monitoring Which equipment issues can be detected early enough to plan intervention? Monitored equipment, signal availability, diagnostic expertise, alert prioritization, response ownership and maintenance-system integration.
Focused process-optimization study Which operating parameter should be varied to balance performance and resource use? Experiment design, metallurgical simulation, cell or circuit scope and measured energy, recovery and quality response.

These approaches are complementary. A planning model may identify a better blend, a digital twin may test its effect, APC may hold the circuit near the selected conditions, and condition monitoring may prevent a pump or mill issue from undermining the plan.

A step-by-step analytics workflow

  1. Define the target and guardrails. Specify the KPI, baseline, time window, acceptable quality and recovery, equipment limits, safety requirements and resource constraints.
  2. Establish measurement readiness. Confirm sensor coverage, analyzer and assay timing, tag definitions, calibration, timestamp alignment and running-state logic.
  3. Build a process view. Connect ore characteristics, operating variables, equipment condition and outcomes through the material path. Document delays between a change and its measured effect.
  4. Diagnose the gap. Compare target versus actual performance by ore type, shift, circuit state, equipment state and maintenance event. Use bottleneck, variability and loss analyses to identify a small number of testable causes.
  5. Evaluate alternatives before intervention. Use scenario planning, a digital twin, a controlled experiment or an offline APC test to compare candidate blends, setpoints and maintenance actions.
  6. Choose the action mode. Decide whether the output is advisory, requires operator approval, or can be automated within a tested control envelope. Keep interlocks, permits and standard operating procedures in force.
  7. Implement with ownership. Assign the recommendation to a control-room operator, metallurgist, planner or maintenance team. Record the decision, expected effect and conditions under which it should be withdrawn.
  8. Measure and recalibrate. Compare results with the baseline while accounting for ore mix, throughput, equipment condition and other changes. Monitor prediction error and retrain or recalibrate when behavior shifts.

Using digital twins to manage ore variability

A metallurgical digital twin represents how ore properties and operating settings affect process response. In the Lihir case, the twin was calibrated to geometallurgical ore types and used to examine ore blending and setpoint changes, with interaction with advanced process control.

This method is useful when the plant faces recurring feed changes and the consequences of a trial are expensive or slow to observe. The model can compare scenarios before the blend reaches the plant, identify likely constraints and provide a common basis for planning and operations.

The same case also demonstrates a critical qualification: when the case page was updated in November 2025, technical deployment was complete but full operational commissioning remained in progress, with further integration and testing planned. Deployment should therefore be reported as implementation progress, not as proof of a completed, independently measured plant-wide efficiency gain.

Questions to ask before trusting a twin

  • Which ore types and operating ranges were used for calibration?
  • How frequently are parameters updated as feed or equipment behavior changes?
  • Are crusher feed, running states, assays and other required inputs available with acceptable delay?
  • How are prediction errors displayed to operators?
  • What test confirms that a recommendation remains valid after maintenance or a process change?

Applying analytics through process control and maintenance

Advanced process control

APC can adjust selected process variables to keep a circuit near stable, optimized conditions while respecting constraints. Reliable measurements and a defined control envelope are prerequisites. Start with advisory recommendations or operator-supervised control until the response is verified across relevant ore types and operating states.

Condition monitoring

Remote monitoring combines live equipment data with process and equipment expertise to identify emerging problems and prioritize inspections or corrective work. Covered areas can include crushing, grinding, screening, filtration, pumps and analyzers. An alert is valuable only when its severity, evidence, owner and required response are clear.

Route high-confidence risks into the maintenance workflow with an inspection plan, parts check and escalation rule. Keep low-confidence alerts visible for review rather than allowing them to create unnecessary work or alarm fatigue.

Measure efficiency without creating a misleading success story

Use a baseline that reflects comparable ore, throughput and equipment condition. Track several KPIs together:

  • Throughput and utilization.
  • Recovery, concentrate grade and quality compliance.
  • Specific energy, water and reagent consumption.
  • Mechanical availability, unplanned downtime and mean time to repair.
  • Prediction accuracy, alert precision and operator response time.

Segment results by ore type, circuit, shift and operating mode. A result that appears positive in aggregate may disappear when the ore blend changes. Recalculate baselines after major equipment modifications, control-strategy changes or sensor replacements.

Automatic model adjustment can help when process behavior drifts, but it must be paired with verification. Set thresholds for prediction error, missing data and out-of-range inputs that force a model into advisory-only mode or require recalibration.

What published performance figures mean

Several figures published by Metso describe its services or individual customer cases. They are supplier-reported results, not independent industry-wide benchmarks or guaranteed outcomes for another plant.

Published figure Qualification
More than 800 connected pieces of equipment Metso reported this count on July 27, 2026, saying it had more than doubled since the service launch in September 2025.
80–90% of issues detected A Metso vice president described this as the company’s experience with its data-driven services; it is not a universal detection rate.
Availability increase up to 6%; CO2 emissions decrease up to 20% per tonne Maximum customer outcomes reported by Metso in the same 2026 announcement; cross-site methods were not provided there.
94% of identified risks captured; more than 215 potential downtime hours avoided; USD 7.4 million captured value in six months Metso attributed these figures to one unnamed South American customer site.
Issue-resolution time cut up to 50% Metso reported this in its 2025 Data-driven Performance Services customer cases. The announcement is available at Metso’s September 4, 2025 release.
One potential risk every 1,400 operating hours; more than eight production hours saved per solved case Vendor-reported service averages from Metso’s 2025 material.
8% energy saving per flotation cell A customer-case result presented on Metso’s flotation-speed optimization page, without enough case detail to generalize.

Use figures like these to form questions about measurement design, not to set an automatic business case. Request the baseline, population, time period, ore conditions, exclusions and independent verification before treating a supplier result as a forecast.

Ignoring feed changes

Symptom: predictions degrade when hardness, mineralogy or blend proportions change. Correction: include geometallurgical inputs, monitor error by ore type and recalibrate within the valid range.

Trusting bad tags or delayed assays

Symptom: recommendations respond to stale or mis-scaled data. Correction: validate running tags, timestamps, calibration and laboratory delays; show data-quality status beside every recommendation.

Stopping at a dashboard

Symptom: operators see alerts but no owner, priority or response path. Correction: connect each alert or recommendation to an approved action, escalation rule and work-management process.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Automating before commissioning

Symptom: an unverified model changes setpoints in unfamiliar conditions. Correction: progress from offline analysis to advisory mode, operator-supervised trials and only then bounded automation, with a tested fallback.

Claiming causation from association

Symptom: a statistical relationship is treated as proof that one variable caused the result. Correction: test the relationship with process knowledge, controlled changes, mass balance and repeat observations.

A practical implementation and governance plan

Build the program around a small number of decisions rather than a large technology purchase.

  1. Select one high-value use case. Choose a measurable bottleneck, recurring equipment risk, feed-variability problem or resource trade-off.
  2. Name a cross-functional owner. Include a process engineer or metallurgist, control-room representative, maintenance lead, data or automation specialist and production manager.
  3. Document the decision contract. State inputs, output, target KPI, guardrails, approval level, response time and rollback condition.
  4. Prove data readiness. Close sensor, analyzer, assay, historian and integration gaps before judging model performance.
  5. Run a controlled evaluation. Compare against a defined baseline and record ore, equipment and operating conditions.
  6. Commission in stages. Verify offline, then in advisory or supervised operation, and finally within bounded automation if evidence supports it.
  7. Operate the model as an asset. Assign ownership for calibration, access control, change management, cybersecurity, documentation and retirement.

Safety systems, statutory controls and operating procedures remain authoritative. Analytics should make decisions more informed and timely without bypassing required human approval or engineered protection.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Questions to answer before scaling

  • Can the plant measure the target KPI accurately and often enough to act?
  • Which ore types and operating states are represented in the data?
  • What is the current bottleneck, and how will a change affect upstream and downstream units?
  • Who receives a recommendation, and what action follows it?
  • How will false alarms, missing data and model drift be handled?
  • What evidence is required before automation is enabled?
  • How will benefits be separated from changes in ore, maintenance, staffing or market-driven operating strategy?

Bottom line for plant leaders

Use analytics to connect ore variability, process behavior and equipment condition to a specific operating decision. The strongest programs combine clean measurements, metallurgical review, scenario testing, bounded control or maintenance actions and disciplined post-change measurement. Vendor-reported results can illustrate what is possible, but each site needs its own baseline, commissioning evidence and recalibration process before claiming improved efficiency.
