Use COMSOL Multiphysics to predict battery temperatures, temperature spread, heat generation and cooling demand by coupling a battery or electrochemistry interface to heat transfer, then representing the real cooling path closely enough for the design decision. Start with the simplest cell, pack and cooling model that can answer your question, validate its parameters over the intended operating range, and increase fidelity only where the result is sensitive.
What COMSOL can answer in an EV thermal-management study
For an electric vehicle, the most documented COMSOL workflow is battery thermal management. It can be applied to a single cell, a group of cells, or a complete battery-pack section. The same method does not automatically describe the traction motor, inverter, cabin HVAC system or every vehicle thermal loop; those systems need their own physics, geometry and validation data.

A useful model begins with one decision. Examples include:
- Will a cell exceed a project temperature limit during a charge or discharge profile?
- How much temperature variation occurs from cell to cell in a pack?
- Where are the hottest locations: inside a cell, at a current collector, near a busbar, or beside a cooling channel?
- What coolant flow rate, inlet temperature or heat-transfer coefficient is needed?
- How long does a pack take to warm up or cool down during a transient duty cycle?
- Does a proposed geometry create unacceptable flow maldistribution or pressure demand?
Define the pass/fail quantities before opening the model. A study might require maximum cell temperature, minimum temperature, cell-to-cell spread, coolant temperature rise, pressure drop, voltage, state of charge, or a combination of these. The chosen model scale and physics should follow that decision rather than the other way around.

Choose the right model fidelity
COMSOL supports battery models from detailed porous-electrode descriptions to lumped cell and pack representations. A lumped model is usually the efficient starting point for a three-dimensional pack because each cell can be represented with calibrated electrical and thermal parameters. A detailed electrochemical model becomes worthwhile when internal reaction, concentration or kinetic behavior is itself part of the design question and the required material data are available.
| Model choice | Best suited to | Advantages | Limitations and requirements |
|---|---|---|---|
| Single-cell lumped model | Cell temperature history, charge/discharge studies and initial parameter checks | Low computational cost; practical for transient thermal studies | Valid only over the operating range used for calibration; does not resolve internal electrochemistry |
| Detailed electrochemical cell | Questions involving reaction, transport, concentration or kinetic behavior inside the cell | More internal physical detail | Needs substantially more material and kinetic data and generally requires more computation |
| Battery Pack interface | Three-dimensional cell-to-cell temperature trends and pack electrical behavior | Can assign battery and conductor domains, connector boundaries and a pack heat source for thermal coupling | The interface is documented as 3D-only; lumped-cell accuracy must be validated for the intended duty cycle |
| Convective boundary cooling | Overall heat rejection when coolant flow distribution is not the question | Simple and computationally light | Requires a justified heat-transfer coefficient and external temperature; it cannot predict local channel flow |
| Explicit fluid-flow and heat-transfer model | Liquid-cooled packs, channel sizing, local wall temperatures and flow maldistribution | Resolves coolant velocity, temperature and heat transfer in the passages | More geometry, meshing, boundary conditions and solver cost |
| Resolved cell layers | Studies where individual winding or electrode layers affect the answer | Directly represents layer-scale paths | Very fine mesh and detailed construction data can make the model expensive |
| Homogenized Battery Layers | Wound cylindrical or prismatic cells where effective anisotropic properties are sufficient | Avoids meshing every layer while retaining different in-plane and through-plane conduction | Requires user-supplied effective conductivity, density and heat capacity and a Battery Design Module license |
Use a multi-scale strategy when possible: calibrate a cell model, use that validated representation in a pack model, and reserve detailed electrochemistry or layer resolution for locations where the simpler model cannot answer the question. No universal accuracy or runtime can be assigned without the particular cell, geometry, mesh, duty cycle and solver settings.

- Cell format and dimensions, pack layout, electrical connections and any symmetry that is physically valid.
- Cell chemistry and the electrical, thermal and electrochemical parameters used by the selected battery interface.
- Current or power as a function of time, including charge, discharge, rest and regenerative events when relevant.
- Initial temperature, state of charge and any initial voltage or concentration variables required by the electrochemistry model.
- Ambient temperature and the external heat-transfer condition.
- Coolant type, inlet temperature, mass or volume flow, pressure conditions and channel geometry when flow is solved explicitly.
- Thermal properties and contact resistance for cells, collectors, busbars, housing, thermal interface materials, cooling plates and coolant regions.
- The measurements or other validated data that will be used to check the model.
Do not substitute generic conductivity, heat capacity, contact resistance or coolant properties for the chosen hardware when those values control a hot spot or temperature gradient. Treat uncertain values as a sensitivity-study input rather than silently assigning a convenient number.
Build the geometry and materials
Start with the heat paths that matter
Represent the cells, current collectors or busbars, housing, thermal interface materials and cooling plates that carry heat to the coolant or ambient. Remove small geometric details only when you can show that they do not change the required output. Electrical conductors can be thermal sources, so omitting them may remove an important heat path.
Use symmetry deliberately
If the cell arrangement, electrical loading and cooling boundary are symmetric, model a representative section and apply symmetry boundaries. The COMSOL pack example uses symmetry boundaries and a swept mesh in selected domains. Symmetry is not valid if the real design has asymmetric tabs, manifold flow, contacts, restraints or neighboring components that break the assumed pattern.
Represent layered cells at the appropriate scale
For a wound cylindrical or prismatic cell, explicitly meshing every electrode and separator layer can dominate the model. The Battery Layers feature can homogenize those layers with anisotropic effective properties: conductivity along the layers can differ from conductivity through them. In COMSOL 6.4 documentation, the feature requires user-provided effective in-layer and through-layer conductivity, density and heat capacity, and a Battery Design Module license. Those effective values must describe the actual cell construction; the feature does not create missing material data.

Assign material data consistently
Use temperature- and state-dependent properties when the selected model and available data support them. Check units, coordinate directions for anisotropic conductivity, and the interface between cell and cooling plate. A contact resistance that is absent from the real assembly but omitted from the model can make predicted temperatures look artificially low.
Add battery physics and electrochemical heat
For a first cell-scale model, COMSOL’s documented pattern is a Lumped Battery interface combined with Heat Transfer in Solids and the Electrochemical Heating multiphysics coupling. The cylindrical-cell example is a two-dimensional axisymmetric 18650 model evaluated through charge, discharge and relaxation.
At pack scale, the Battery Pack interface assigns battery domains and current-conductor domains, represents connector boundaries and defines a pack heat source that can be passed to heat transfer. Include conductor Joule heating when current collectors, busbars or connectors are inside the modeled electrical path.
Where the selected electrochemistry interface supports it, add the Electrochemical Heating node between the battery physics and the thermal interface. The coupling transfers battery-generated heat into the heat-transfer problem and returns temperature to the electrochemical calculation. The heat source can include both irreversible and reversible electrochemical contributions, so do not replace it with an arbitrary constant source unless that is a deliberate, validated simplification.

Represent the cooling system at the right level
Use a convective boundary for an external condition
If the design decision concerns overall heat rejection and coolant details are outside the model, apply a convective heat-flux boundary to the relevant external surfaces. Provide a heat-transfer coefficient and external temperature based on a defensible correlation, test or system calculation. COMSOL’s 6.3 pack tutorial applies a convective condition at the outer pack boundaries and assumes quiescent air in the surrounding air domain. That is a tutorial assumption, not evidence that natural convection is adequate for an EV pack.
Solve the coolant flow when distribution matters
For a liquid-cooled plate or channel network, add the coolant passages as fluid domains and couple fluid flow with heat transfer. Define the actual inlet, outlet, wall and thermal-contact conditions. An explicit model can reveal velocity maldistribution, recirculation, local coolant temperature rise and channel-to-channel differences that a single heat-transfer coefficient cannot show.
COMSOL’s learning material describes a liquid-cooled battery setup with a three-dimensional component for heat transfer and fluid flow, a one-dimensional cell-model component, Battery Layers and a Nonisothermal Flow coupling. This is a useful architecture when the cell electrochemistry does not need a full three-dimensional electrical mesh but the coolant path does.
| Cooling representation | Specify | Use it when | Do not use it to claim |
|---|---|---|---|
| Convective boundary | Heat-transfer coefficient and external temperature | You need pack-level heat rejection without resolving flow | Local channel temperatures, flow balance or pressure drop |
| Explicit fluid flow | Fluid properties, inlet/outlet conditions, channel walls and flow rate or pressure | You need cooling-plate or manifold behavior | Validated performance if the channel geometry or boundary data are not representative |
Practical COMSOL workflow
- State the design question. Define the output that determines acceptance, such as maximum temperature, temperature spread, coolant pressure demand or cooldown time.
- Define the operating envelope. Enter the current or power-versus-time profile, initial temperature, state of charge, ambient condition and coolant inlet condition. Include the complete transient needed for the decision rather than a convenient portion of it.
- Choose the scale. Use a single-cell model to establish thermal and electrochemical behavior, a Battery Pack model for three-dimensional cell-to-cell trends, or a detailed electrochemical model when internal reaction behavior is essential.
- Create the geometry. Include the cells and dominant conductive paths. Add busbars, housing, interface materials, cooling plates and coolant passages according to the question. Apply symmetry only where the physical problem supports it.
- Assign materials and parameters. Enter documented cell, conductor, interface and coolant properties. For Battery Layers, provide effective anisotropic properties in the correct directions.
- Add battery and thermal interfaces. Add the selected battery or electrochemistry interface, Heat Transfer in Solids or the appropriate heat-transfer interface, and Electrochemical Heating when supported.
- Add conductor losses. Include Joule heating in current conductors and connectors if those domains carry the modeled current and can influence temperature.
- Implement cooling. Use a justified convective boundary for an external approximation, or add fluid flow, heat transfer and Nonisothermal Flow coupling for an explicitly modeled liquid circuit.
- Set the transient study. Use a time-dependent study for charge, discharge, relaxation, warm-up, cooldown or a driving-cycle segment. Check initial conditions and event timing before solving.
- Mesh the thermal bottlenecks. Refine cooling channels, thin interfaces, contacts, current conductors and regions with steep predicted gradients. A symmetry-reduced or representative model is useful for initial checks.
- Run a mesh and time-step check. Increase spatial and temporal resolution and verify that maximum temperature, temperature spread and other pass/fail outputs have stabilized.
- Postprocess the decision variables. Plot temperature maps, maximum and minimum values, cell-to-cell spread, histories at important locations, heat generation, coolant temperature and flow behavior when solved, and voltage or current quantities relevant to the battery model.
- Validate before making a design claim. Compare the model with cell or pack measurements under matching current, temperature, state-of-charge and cooling conditions. Review energy balance and perform sensitivity studies on uncertain properties and boundary conditions.
Cell-scale example: a first thermal model
A cell model is a controlled way to check whether the electrochemical and thermal parameters behave plausibly before expanding to a pack. Reproduce the structure of COMSOL’s 2D axisymmetric 18650 example: a Lumped Battery interface, Heat Transfer in Solids and Electrochemical Heating, followed by charge, discharge and relaxation phases.
What to inspect
- Cell temperature at the core, surface and any location where the thermal boundary changes.
- Heat-generation rate over time and its relationship to current and state of charge.
- Voltage and temperature histories during each charge, discharge and rest segment.
- Whether the result changes materially when thermal properties, contact conditions or the external heat-transfer coefficient are varied.
Use this model to calibrate or screen parameters, not to infer pack-level temperature spread. A cell model has no information about neighboring cells, busbars, manifold flow or pack housing unless those are added explicitly.

The Battery Pack interface is intended for a three-dimensional representation of cells and current conductors. Assign the battery domains, define the connector boundaries, set the electrical arrangement and couple the pack heat source to heat transfer. Add the housing and cooling representation that matches the physical pack.
COMSOL’s documented pack example uses a 6s2p arrangement and reports the innermost cells reaching approximately 2 °C higher temperature than the outermost cells during a 4C, 12-minute discharge. That value belongs to that specific geometry, discharge, symmetry treatment and cooling assumptions. It is not a universal EV-pack target or a general allowable gradient.

Useful pack plots
- A three-dimensional temperature map at the end of discharge and at the hottest intermediate time.
- Temperature histories for inner and outer cells or other representative positions.
- Individual cell voltage and temperature histories when the pack interface provides those quantities.
- Heat generation in cells and conductors, with separate accounting where possible.
- Temperature difference across cooling-plate or housing interfaces.
The example neglects convection in its surrounding air-filled region while applying external convective cooling. Preserve that qualification whenever you discuss the approximately 2 °C result.
Independent reader supportYour contribution helps us test, update, and keep practical guides available for everyone.Mesh, solver and convergence checks
There is no single mesh size or time step that is correct for every EV pack. Start with a reduced geometry, representative repeating section or valid symmetry model to expose setup errors cheaply. Then refine the features that control heat flow: thin cooling passages, thermal interface layers, current conductors, contacts and sharp geometric transitions.
For a time-dependent duty cycle, ensure that the time grid resolves current changes, charge or discharge transitions and the thermal response. Compare a baseline run with finer spatial and temporal resolution. Acceptance should be based on stabilization of the quantities used for the design decision, not on a visually smooth temperature plot alone.
Check solver convergence and energy balance. A converged nonlinear solve can still represent the wrong physics if a heat source, contact resistance, flow boundary or initial state is missing. If the model fails to converge, first reduce the geometry or duty-cycle complexity, verify units and initial conditions, and then reintroduce components while monitoring the source terms and boundary conditions.
Validation and uncertainty
Validate at the same scale as the claim. A cell temperature measurement can check a cell model; it cannot by itself validate pack flow distribution or cell-to-cell gradients. Pack validation should match the relevant current or power profile, initial state of charge, ambient temperature, coolant inlet condition and sensor locations.
At minimum, compare:
- Temperature histories at measured cell, surface, plate or coolant locations.
- Maximum temperature and temperature spread under the intended transient.
- Voltage and current behavior when electrochemical quantities are part of the model.
- Coolant outlet temperature, flow or pressure when the fluid circuit is explicitly solved.
- Total heat generation and the energy balance between battery, conductors, solids, coolant and ambient.
Run sensitivity cases for contact resistance, effective conductivity, heat-transfer coefficient or flow rate, and uncertain battery parameters. If a small input change moves the hot spot or pass/fail result, report that dependence and collect better data before making a firm design decision. The reviewed COMSOL material does not define universal EV temperature limits or a universal validation protocol; those requirements must come from the vehicle project and validated test data.

Using a lumped model outside its validated range
Symptom: The pack model predicts plausible temperatures at one current but behaves poorly at another rate or temperature. Fix: Calibrate the lumped parameters over the full operating range, restrict the model’s stated validity, or move to a higher-fidelity electrochemical representation.
Best Value
Replacing a cooling circuit with an unexplained coefficient
Symptom: Average pack temperature looks acceptable, but the design question concerns manifold balance or local channel hot spots. Fix: Model the fluid domains and inlet, outlet and wall conditions explicitly, or justify the coefficient with a correlation or measured test appropriate to the geometry.
Ignoring conductors and contacts
Symptom: Busbars, connectors or interface layers are much hotter in hardware than in the simulation. Fix: Include conductor Joule heating, connector domains and thermal contact resistance when they are part of the real heat path.
Assigning isotropic properties to a layered cell
Symptom: Through-thickness and in-plane temperature gradients disagree with measurements. Fix: Resolve the layers or use Battery Layers with measured or otherwise validated anisotropic effective properties.
Overinterpreting a tutorial result
Symptom: A value from an example is presented as a general EV requirement. Fix: State the exact example geometry, duty cycle and cooling assumptions, then replace the example inputs with project data and validate the result.
Trusting a converged but unverified model
Symptom: The solver converges, yet energy balance, mesh sensitivity or measured temperatures are unavailable. Fix: Add conservation checks, mesh and time-step studies, parameter sensitivity and comparison with relevant tests before using the output for design approval.
Version and licensing considerations
The documented workflows span COMSOL 6.3 and 6.4 materials. The Battery Pack interface documentation describes a 3D-only interface. Battery Layers documentation explicitly requires a Battery Design Module license, and the Battery Design Module is an add-on rather than an assumed part of every base COMSOL Multiphysics installation.
Before implementing a workflow, verify the installed release, interface names, node availability and module license. A model file created for one release may present different labels or settings in another. Keep a record of the COMSOL version, licensed modules, parameter sources, geometry assumptions, mesh, solver settings and validation cases so another engineer can reproduce the result.
