How to troubleshoot low steam pressure, wet steam, and condensate return problems

Low pressure at a machine, wet steam, a flooded heat exchanger, and waterhammer often share one cause: condensate is not being removed at the rate and pressure the system requires. Prove where the pressure is being lost by measuring the boiler or source, distribution header, equipment inlet, trap inlet, and condensate return. Then compare the pressure available at the trap with return backpressure, including the lift in the discharge line.

Corrective work normally involves drainage geometry, trap selection and orientation, strainers, separators, drain pockets, and return-line sizing—not simply turning up a control valve. Use the sequence below to distinguish a supply-pressure problem from steam quality, trap, or condensate-return faults.

Safety before troubleshooting

Steam systems combine stored pressure, high temperature, chemical treatment and potentially contaminated condensate. Follow your site’s isolation, lockout, cooling and depressurization procedure before opening a trap, strainer, separator, valve or pipe. A pressure gauge reading of zero does not prove that a component is safe to remove if another valve can admit steam or if a section can be trapped under pressure.

Live-pressure diagnosis, trap replacement, pipe modifications, boiler-water issues and contaminated-condensate handling should be performed or supervised by a qualified steam-system professional. Use components rated for the system’s pressure, temperature, materials, connections and local code.

What the symptoms usually mean

Steam should arrive at the point of use in the correct quantity and pressure, clean and dry, with air and other incondensable gases removed. Condensate droplets reduce heat-transfer performance and can erode valves and fittings when velocity is high. A low equipment pressure reading can therefore be a genuine supply shortfall, a pressure drop through the distribution system, a throttled control valve, excessive demand, or a return line that is pushing back against the trap.

Condensate accumulation is the common thread in wet steam, waterhammer, flooded heat exchangers and many “failed trap” reports. Gravity only drains when equipment pressure remains higher than the pressure at the trap outlet. When a heat exchanger’s steam-space pressure falls to or below trap backpressure, condensate flow can slow or stop. Spirax Sarco calls this condition stall; the exchanger can waterlog even though the trap itself is functioning.

Step 1: map pressure through the system

Do not diagnose from one gauge. Record pressure at each of these locations under the same operating condition and, where possible, during startup and at full load:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
Measurement point What the reading can reveal
Boiler or steam source Whether the source is producing the pressure the system design expects.
Distribution header Pressure loss between the source and the branch serving the equipment.
Equipment inlet Branch losses, a partially closed isolation valve, a restricted strainer or separator, or a control valve that is throttling more than expected.
Trap inlet The pressure actually available to force condensate through the trap and discharge line.
Condensate return The pressure opposing discharge; this may vary with other users, flash steam and receiver or main conditions.

Use the trap-inlet reading and return reading to establish the available differential pressure. A system can show normal boiler pressure and still have insufficient differential pressure at a low-load exchanger. Compare readings at the moment the symptom occurs; a stable value at no load can hide a pressure collapse when several users open.

Interpret a low reading at the equipment

  • If source and header pressures are low, investigate boiler capacity, source controls and demand before touching the trap.
  • If the header is healthy but the equipment inlet is low, inspect branch pipe size, isolation valves, strainers, separators, control-valve position and accumulated condensate in the branch.
  • If equipment and trap-inlet pressure are acceptable but the return is high, treat the problem as a backpressure or discharge-capacity issue.
  • If pressure falls mainly at reduced heat load, check for stall. A modulating valve can lower steam-space pressure until it is no longer above the return pressure.

Step 2: separate wet-steam causes from pressure causes

Wet steam is steam carrying liquid water. The water may have left the boiler with the steam, formed when steam pressure dropped and flashed, or accumulated in a main or branch because drainage was inadequate. The remedy depends on where the liquid entered the line.

Inspect separators and strainers

A separator at the appropriate location can remove entrained droplets, while a strainer protects valves and traps from scale and debris. A blocked strainer creates a pressure drop that can look like inadequate boiler pressure; a separator that is incorrectly sized, installed or drained can pass water downstream. Isolate and depressurize before cleaning. Verify that the separator drain and its trap can discharge the expected condensate without lifting into excessive backpressure.

Find every low point and drain pocket

Steam mains should be arranged so gravity carries condensate to drain points. Check pipe bottoms, riser bases, branch connections, valve stations, expansion offsets and equipment inlets. A deep drain pocket gives condensate a controlled place to collect; omitting it allows a slug to travel with the steam. A pocket that is too shallow, blocked or connected to an undersized discharge line has the same practical result as no drain at all.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Check slope and direction

For the gravity discharge arrangement cited by Spirax Sarco, the drain line should slope at least 1:70 in the direction of flow. That is a minimum arrangement value, not a universal substitute for a hydraulic calculation. Verify that supports have not created reverse falls and that later modifications have not introduced a sag between the equipment, trap and return.

Step 3: inspect the steam trap and its immediate piping

A steam trap removes condensate while retaining live steam. A trap can appear to “not drain” when the real fault is no differential pressure, a blocked strainer, a closed isolation valve, incorrect orientation, steam locking or a discharge line with excessive backpressure.

Confirm the trap is suitable

  • Match the trap type to the condensate load, operating pressure range and expected startup load.
  • Check the manufacturer’s flow capacity at the actual differential pressure, not merely at the maximum pressure printed on the body.
  • Confirm that the body arrow and inlet/outlet orientation match the installation. Some trap types cannot operate correctly when rotated from their specified position.
  • Verify that the trap materials, pressure class and connections suit the steam and condensate service.

Capacity is especially important when a trap discharges into a return carrying flash steam. As condensate pressure falls, part of it flashes into steam and occupies far more volume than the original liquid. A line or trap selected only for liquid flow can therefore become restrictive during discharge.

Clean strainers and verify valves

Check the trap’s inlet strainer, upstream and downstream isolation valves, bypass valves and check valve. A strainer packed with scale can reduce inlet pressure; a downstream check valve installed backward or stuck shut can stop discharge. Restore the normal valve lineup after testing and document the positions so a later operator does not mistake a closed bypass or isolation valve for a trap failure.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Look for steam locking

Keep the drain from the equipment to the trap short. Spirax Sarco notes that a long drain line can fill with steam and prevent condensate from reaching the trap, a condition known as steam locking. The trap may be healthy while the equipment remains flooded. Re-route the connection, provide the arrangement specified for the trap type, or use a device intended for the installation; do not compensate by randomly increasing control-valve opening.

Step 4: evaluate discharge and return lines

Separate the short equipment drain from the trap-discharge and common-return network. The latter may carry condensate and a substantial fraction of flash steam, so it must be sized for two-phase flow, pressure difference and the combined load of connected users.

Why undersizing causes several symptoms at once

An undersized discharge line raises velocity and backpressure. That reduces the trap’s effective capacity, leaves condensate in the equipment, promotes waterhammer and can force flash steam back toward another trap. The process may then show low heat-transfer performance even though the steam supply is adequate.

Do not size a common return from the liquid condensate rate alone. Account for flash-steam fraction at the pressure drop, simultaneous loads, pipe length, fittings, elevation and the pressure in the receiving main or vessel. A qualified designer should check the two-phase condition and the allowable velocity for the specific service.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Verify gravity drainage

Gravity-flow lines must fall continuously in the direction of flow. Eliminate sags, unnecessary rises and pockets that can fill with condensate. Where a rise cannot be avoided, treat the vertical section as a source of static backpressure and provide the check-valve and connection arrangement required for the chosen system.

Step 5: calculate backpressure, lift and stall risk

Every vertical lift adds static pressure to the trap outlet. Spirax Sarco gives the practical approximation that 1 metre of lift is about 0.1 bar of backpressure. Add that static component to pressure in the return line, friction losses and any pressure created by flash steam. The total must remain below trap-inlet pressure by a margin appropriate to the trap and operating condition.

A rising discharge should be short, include a check valve and, where applicable, connect into the top of an overhead return. A check valve prevents return condensate from flowing back toward the trap when the upstream pressure falls, but it does not create the differential pressure needed to lift condensate.

Recognize a stalled heat exchanger

Stall is the reduction or cessation of condensate flow from a heat exchanger. It occurs when modulating control lowers the exchanger’s steam pressure until it equals or falls below trap backpressure. Typical signs are a flooded exchanger, unstable outlet temperature, hammering during low load and a trap that passes normally at high load but not at low load.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

If process pressure is not reliably higher than return backpressure, gravity drainage is not dependable. Use a pumping trap or condensate pump arrangement designed for the load and lift. The pump must be selected for the condensate rate, flash-steam conditions, receiver arrangement, discharge pressure and available motive or electrical supply.

Step 6: investigate startup waterhammer

Startup is a separate operating case. Steam pressure is initially low, while cold piping produces a large amount of condensate. If that water has no low-point drain or the drain line is blocked, a slug can accelerate when steam pressure rises and strike elbows, valves or fittings. The result is waterhammer, vibration and possible mechanical damage.

  1. Confirm that main and branch drain pockets are correctly located and deep enough for the arrangement.
  2. Check that startup drains and traps are open, correctly oriented and able to discharge against the initial return pressure.
  3. Verify that drain lines slope toward the discharge point and do not rise before the trap.
  4. Check valve operation and fit a correctly oriented check valve where reverse flow can occur.
  5. Bring the steam main up to pressure gradually under the site’s startup procedure so condensate can leave before high-velocity steam arrives.
  6. Once the main is warm and pressure is stable, confirm that the working trap handles the normal condensate load without repeated hammer.

A trap that works after warm-up does not prove the startup drainage is adequate. Startup drains, warm-up controls and normal-load traps may have different duties.

Choose the drainage arrangement that matches the pressure conditions

The right arrangement depends on available differential pressure, condensate load, flash-steam fraction, line slope, vertical lift, return backpressure, startup behavior and whether the receiving main is flooded.

Arrangement When it can work Checks that decide suitability
Gravity discharge Equipment pressure remains higher than trap and return backpressure throughout the operating range. Continuous downhill slope, adequate trap differential, low friction loss, controlled flash steam and no damaging lift.
Flooded discharge The receiving system or line can remain filled with condensate while maintaining enough pressure difference for the trap. Return pressure at peak load, trapped liquid height, check-valve operation and risk of waterlogging at low load.
Vented receiver Condensate is collected in a receiver that is vented before being sent onward. Receiver capacity, vent arrangement, flash-steam release, pump or trap capacity and protection from contaminated condensate.
Pumped or pump-trap discharge Equipment pressure can approach or fall below return pressure, or the required lift exceeds reliable gravity drainage. Condensate and flash-steam load, motive or electrical supply, receiver volume, discharge pressure, lift and check-valve layout.

Do not select an arrangement solely because the existing trap is familiar. A change from a free-draining return to a flooded or pressurized main can invalidate an installation that previously operated well.

Fault-specific troubleshooting branches

“Pressure is low at the equipment”

  1. Compare the source, header and equipment-inlet readings at the same load.
  2. Inspect branch valves, strainers, separators and control-valve position for restriction.
  3. Check for condensate in the branch, missing drain pockets or a reverse-falling section.
  4. Measure trap-inlet and return pressure to determine whether backpressure is reducing the effective differential.
  5. Only after these checks, assess source capacity and control settings.

“The steam is wet”

  1. Inspect the nearest separator and its drain trap.
  2. Trace the main for low points, sags and poorly drained valve stations.
  3. Check whether pressure reduction is creating flash steam and liquid carryover downstream.
  4. Confirm that drain pockets, strainers and traps are sized and oriented for startup and running loads.
  5. Look for erosion or vibration at high-velocity valves and fittings; isolate damaged components before continued operation.

“Condensate is backing up”

  1. Measure equipment pressure, trap-inlet pressure and return pressure while the backup occurs.
  2. Check for stall at low load, then calculate lift and other return backpressure.
  3. Clean strainers, verify isolation and check valves, and inspect for steam locking in a long inlet drain.
  4. Confirm discharge-line slope and two-phase sizing.
  5. If differential pressure is insufficient, redesign for a pumping trap or condensate pump rather than forcing a larger trap into the same piping.

“The trap is not draining”

First prove that condensate is reaching the trap. A steam-locked or blocked inlet line can leave the trap cold or empty. Then verify orientation, strainer condition, valve lineup, differential pressure and discharge backpressure. A trap that is undersized for the actual pressure differential may pass at high load and fail at startup or low load; a trap that is oversized can cycle poorly and may require a different control strategy. Replace it only after the surrounding conditions have been established.

“There is waterhammer in the steam line”

Find where the water collects rather than merely tightening supports. Check low-point drainage, slope, startup sequencing, check valves, trap discharge capacity and flash steam in the return. A hammer that begins when another user opens may indicate a shared return that is undersized or pressurized by two-phase flow.

Verification after corrective work

After the system is safe to operate, repeat the pressure map during startup, normal load and the lowest stable load. Confirm that:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Equipment inlet pressure reaches the required operating range without an unexplained branch drop.
  • Trap-inlet pressure stays above total return backpressure when gravity drainage is expected.
  • Condensate leaves low points without visible or audible slugging.
  • Separators and strainers remain clean and their drains discharge normally.
  • Return lines remain free of new sags, reverse falls and excessive lift.
  • Heat-exchanger temperature remains stable during modulation instead of flooding at low load.

Record gauge locations, operating loads, valve positions and the conditions under which the readings were taken. The same record makes later troubleshooting faster and shows whether a problem is tied to startup, peak demand, low load or a change in the common return.

Selecting replacement or added equipment

When a trap, separator, gauge or condensate pump must be replaced, specify the actual service rather than buying by pipe size alone. Provide operating and maximum pressure, temperature, condensate load, startup load, differential pressure, lift, flash-steam conditions, connection standard, materials, installation orientation and local-code requirements. For gauges, choose a pressure range that makes the operating reading legible while remaining suitable for the system’s maximum pressure and temperature.

For traps and pump-trap systems, the decisive data are the minimum and maximum differential pressure and the return condition at the worst load. For separators and drain pockets, include the pipe arrangement, expected liquid carryover and the ability of the drain trap or pump to discharge. Have the final selection checked by a competent steam-system engineer when the return is pressurized, condensate may be contaminated, or a modification changes the hazard classification.

Key principles to keep with the maintenance record

  • “Condensate must not be allowed to accumulate in the plant.”
  • Pressure at the boiler is not pressure available at the trap.
  • One metre of vertical lift adds approximately 0.1 bar of backpressure.
  • A gravity trap cannot overcome a return pressure equal to or higher than its inlet pressure.
  • Trap-discharge and common-return lines may carry flash steam and must be checked as two-phase systems.
  • Startup drainage is a separate duty from normal running drainage.

These principles explain why the durable fix is usually a measured change to drainage, trap selection or return design, not an unverified adjustment to the steam-control setting.
