Seal a plasma electrolytic oxidation (PEO) coating by first identifying the magnesium alloy and the original PEO electrolyte, then choosing a qualified pore-sealing or barrier system and proving it with chloride and electrochemical tests. Cerium-salt, stannate-salt, and octadecylphosphate (ODP) acid immersions are the best-documented immersion treatments. Polymer, sol-gel, silane, conversion, and layered-double-hydroxide topcoats can add a continuous barrier, while inhibitor oil is mainly a temporary storage treatment.
No sealer makes magnesium immune to corrosion. Magnesium has a standard electrode potential of about −2.37 V versus the standard hydrogen electrode, so the sealed PEO layer must be treated as a corrosion-control system that needs correct preparation, compatible chemistry, and verification.

Why a PEO coating still needs sealing
PEO converts the magnesium surface into a hard ceramic-like oxide. The coating normally has a relatively dense inner region and a more porous, cracked outer region. Those pores and cracks can connect the service environment to the substrate, especially at edges, machining marks, threaded holes, mask lines, and other defects.

These figures describe broad literature ranges, not a universal recipe. Porosity, crack geometry, phase composition, and adhesion depend on the alloy, electrolyte additives, electrical waveform, current density, and post-treatment.

Sealing works by blocking those connected pathways. A precipitated compound can fill or constrict pores; a molecular film can make the surface less wettable; or a polymeric or inorganic topcoat can bridge pores and cracks with a continuous barrier. The result is lower electrolyte access and, when the interface remains bonded, slower initiation of underfilm corrosion.
Collect the information that determines compatibility
Do not select a sealer from the coating color alone. Record the details below before treating production parts or changing a qualified process.
- Alloy: Identify the exact grade, such as AZ31 or AZ91, and note cast, wrought, or machined condition. Alloying elements and second phases can change galvanic behavior and the response to a sealer.
- PEO history: Record electrolyte salts and additives, voltage or current program, treatment time, rinsing, coating thickness, and any heat treatment. A NaF-containing electrolyte can change how much improvement a subsequent sealer provides.
- Geometry: Mark sharp edges, blind holes, threads, bores, joints, and masked areas. These locations often receive less uniform PEO coverage or retain contaminants.
- Service exposure: Define chloride concentration, humidity, immersion or splash cycles, temperature, pressure, ultraviolet exposure, solvents, abrasion, and the required service life.
- Interfaces: List fasteners, inserts, electrical contacts, paints, adhesives, lubricants, and dissimilar metals. A good seal can still fail if a fastener creates a galvanic couple or an uncoated contact exposes magnesium.
Take photographs and, when possible, measure coating thickness and surface roughness. These records make later salt-fog or electrochemical results interpretable instead of attributing every difference to the sealer.
Compare the practical sealing families
| Treatment family | How it blocks corrosion paths | Best fit | Important limitations |
|---|---|---|---|
| Cerium-salt immersion | Dissolution and precipitation products form in and around PEO pores. | Post-treatment of PEO-coated magnesium, with published work on AZ91. | Bath chemistry, pH, temperature, and rinsing must be controlled; a recipe for one alloy and PEO condition cannot be assumed for another. |
| Stannate-salt immersion | Precipitation products constrict or fill accessible pores. | Another documented inorganic pore-sealing route for AZ91 PEO. | Compatibility, residue removal, waste treatment, and adhesion to any later topcoat require qualification. |
| Octadecylphosphate (ODP) acid immersion | The polar acid group interacts with the oxide while the long hydrocarbon chain creates a thin hydrophobic layer. | When reduced wetting and a very thin molecular treatment are desirable. | It is not a thick structural barrier; durability under abrasion, heat, solvents, and repeated immersion must be demonstrated. |
| Polymer topcoat | A continuous organic film covers pores and cracks. | Parts needing a thicker barrier or a specified color, gloss, or flexibility. | Adhesion, cure temperature, solvent resistance, edge coverage, and thermal-expansion mismatch can control life. |
| Sol-gel or silane topcoat | An inorganic or hybrid network bonds to the oxide and seals surface pathways. | Thin barrier systems where chemical bonding and low added thickness matter. | Hydrolysis, cure conditions, humidity, and surface cleanliness are critical; brittle films can crack during handling or thermal cycling. |
| Conversion or layered-double-hydroxide treatment | A chemically formed interlayer reduces porosity and can provide a base for a later coating. | Multilayer corrosion-control schemes designed around a compatible primer or topcoat. | Performance depends strongly on bath chemistry and the interaction between layers. |
| Inhibitor-oil preservation | An oil film excludes water and supplies corrosion-inhibiting species. | Temporary storage, transport, or intermittent chloride exposure; published work reports substantial improvement over unsealed PEO on AZ31 in chloride conditions. | It is a preservation measure, not automatically a permanent service finish. Reapplication, contamination control, and removal before bonding or painting may be required. |
Step-by-step sealing workflow
1. Define the acceptance requirement
Write down the required exposure and failure limit before choosing chemistry. “Better corrosion resistance” could mean no visible staining after storage, a specified salt-fog duration, a maximum impedance loss, or survival of repeated seawater immersion. Include appearance, dimensional limits, electrical contact requirements, and whether later painting or bonding is allowed.

2. Inspect the as-PEO part
Use bright, oblique lighting and magnification to find open pores, crater-like discharge sites, cracks, edge thinning, blisters, and exposed magnesium. Check masked zones and threads separately. If the coating is already delaminating, sealing over it only hides the defect; correct the PEO process or reject the part.
3. Clean without removing the ceramic layer
Remove loose powder, machining debris, oils, and salts with a cleaning method approved for the alloy and PEO chemistry. Use soft, non-abrasive handling and avoid aggressive blasting, grinding, or polishing that can break through the 10–50 micrometre coating. Rinse sufficiently to eliminate cleaner residue, then dry with a method that does not drive contaminants into blind holes.
4. Select a treatment family against the service conditions
Choose precipitation sealing when accessible pores are the primary concern and the bath is compatible with the PEO surface. Choose ODP when a hydrophobic molecular layer and minimal added thickness are useful. Choose a polymer, sol-gel, silane, conversion, or layered system when a continuous barrier, paint base, flexibility, or defined chemical resistance is needed. Choose inhibitor oil only when temporary protection and planned maintenance are acceptable.

6. Follow a qualified chemical specification
Use the supplier’s or engineering specification for concentration, bath temperature, immersion time, agitation, rinsing, drying, cure, and waste handling. The published studies establish cerium, stannate, ODP, and hybrid treatment classes and their mechanisms, but they do not establish one transferable production recipe for every alloy, PEO electrolyte, geometry, or service environment. Record bath age, pH or other control values, part orientation, and lot identification.
7. Protect difficult features during application
Orient parts so trapped air can escape and solution can reach blind holes and underside surfaces. Manage drainage so concentrated residues do not dry at edges. Mask electrical contacts only with materials proven not to leave residues or create a capillary corrosion site. For a topcoat, confirm coverage at edges and inside threads without filling critical tolerances.
8. Dry, cure, and handle correctly
Use the specified drying and cure schedule. Premature handling can mark a soft film or open pores before a sol-gel or polymer network develops. Do not exceed the alloy’s or coating stack’s temperature limit, and verify that cure products cannot attack seals, adhesives, inserts, or lubricants already on the assembly.

9. Qualify the finished part
Measure appearance, coating continuity, adhesion, and any critical dimensions. Retain unsealed PEO controls and, where practical, untreated-magnesium controls. Test the sealed system under the chloride, humidity, and temperature conditions that represent service; do not rely on a single visual inspection.

How to choose for common service situations
| Service situation | Usually favored approach | Questions to resolve before release |
|---|---|---|
| Short-term storage or transport in humid or chloride-prone conditions | Inhibitor oil, with a defined reapplication and removal plan. | How long must protection last, will the part be handled, and must oil be removed before assembly or painting? |
| Permanent outdoor hardware with rain and salt exposure | A qualified pore-sealing treatment followed by a compatible continuous topcoat or multilayer barrier. | Can the stack tolerate ultraviolet light, thermal cycling, abrasion, and edge damage? |
| Marine splash or immersion | A fully qualified multilayer system; precipitation or molecular sealing alone may be insufficient for long service. | What chloride concentration, immersion cycle, galvanic contacts, and inspection access apply? |
| Thin, dimension-sensitive components | ODP or another thin chemical seal, provided durability is demonstrated. | Will solvents, rubbing, heat, or repeated wetting remove the molecular layer? |
| Parts that will be painted or bonded | A sealer and primer system selected together, often using a compatible silane, sol-gel, conversion, or polymer layer. | Does the treatment leave a surface energy, residue, or cure chemistry that harms adhesion? |
| High-temperature service | An inorganic or hybrid system whose cure and service limits exceed the application temperature. | What happens during thermal cycling, and does the topcoat expand differently from the PEO and magnesium? |
Validation tests that reveal whether sealing worked
Chloride immersion
Immerse sealed coupons and unsealed PEO controls in the chosen chloride solution for the same time and temperature. Inspect periodically for hydrogen evolution, staining, pitting, edge attack, blistering, and underfilm spread. Weighing or microscopy can add quantitative evidence, but use the same cleaning and drying procedure for every specimen.
Salt spray or salt-fog exposure
Use a recognized salt-spray or salt-fog method and report solution, temperature, exposure duration, panel orientation, scribe geometry, and rating method. A salt-fog result is comparative: it does not by itself predict the exact lifetime of a complex part in natural weather or seawater.
Electrochemical measurements
Electrochemical impedance spectroscopy can show whether the barrier remains resistive as exposure progresses. Polarization measurements can indicate changes in corrosion current and breakdown behavior. Compare sealed and unsealed PEO under identical area definition, electrolyte, stabilization time, and measurement settings; otherwise a numerical difference may reflect the test setup rather than the sealer.
Recommended Free Tools
Adhesion and mechanical checks
Inspect adhesion before and after exposure. Add abrasion, thermal cycling, vibration, or fastener-installation checks when those actions occur in service. A film that performs well on an undisturbed coupon but cracks around a torqued fastener is not a qualified system.
Best Value
Failure modes and corrective actions
| Observed failure | Likely contributors | Corrective direction |
|---|---|---|
| Blisters or lifting | Contamination, trapped solution, weak PEO adhesion, trapped gas, or cure incompatibility. | Improve cleaning and drainage, inspect the original PEO bond, and qualify the complete layer sequence. |
| Corrosion concentrated at edges | Thin or missing PEO at edges, poor sealer coverage, sharp geometry, or drying residue. | Improve edge preparation and orientation; consider a compatible edge-sealing topcoat and inspect masked areas. |
| Underfilm corrosion from isolated pinholes | Connected pores or cracks remain open despite an apparently uniform surface. | Review sealer penetration, bath control, and topcoat continuity; use electrochemical mapping or microscopy if available. |
| Cracking after temperature changes | Thermal-expansion mismatch, brittle inorganic film, excessive thickness, or incomplete cure. | Select a more flexible hybrid, adjust cure, or redesign the layer stack rather than simply adding thickness. |
| Fastener or insert attack | Galvanic coupling at exposed magnesium or damaged coating. | Isolate dissimilar metals, seal joints, control exposed contact area, and inspect after torque and vibration cycles. |
| Good initial appearance but rapid loss in service | Temporary oil mistaken for a permanent finish, solvent wash-off, abrasion, or unrepresentative laboratory exposure. | Define maintenance intervals or replace the preservation film with a durable qualified barrier. |
Records and maintenance for production use
Keep the alloy certificate, PEO batch parameters, coating-thickness readings, cleaning method, sealer lot, bath controls, cure record, inspection results, and exposure data together. Traceability matters because two visually similar PEO surfaces can respond differently when their electrolytes or electrical programs differ.
For service parts, specify inspection points and intervals. Look for edge staining, white corrosion products, scratches through the barrier, blistering, and oil depletion. Repair procedures should restore the complete compatible system; applying an unknown paint or aerosol over a damaged PEO surface can trap moisture, impair adhesion, or create a galvanic problem.
What sealing can and cannot guarantee
A properly selected sealer can reduce electrolyte ingress and delay corrosion initiation, but it cannot compensate for a defective PEO layer, exposed bare magnesium, poor joint design, or an incompatible fastener. The strongest evidence comes from a controlled comparison with unsealed PEO and, when useful, untreated magnesium, using the same alloy and PEO parameters. Release the process only after the sealed system meets the defined exposure, adhesion, dimensional, and maintenance requirements.
