Why high-power robot batteries require stricter handling
High-power robot batteries can store substantial energy in a compact pack. A failure can result from overheating, an internal cell defect, physical damage or an incompatible charging system. A charger that fits the connector can still be unsafe if its voltage, chemistry setting, current limit or communications protocol is wrong.

The U.S. Consumer Product Safety Commission (CPSC) advises evaluating the cells, battery pack, charger and end product as one compatible system. A suitable BMS should provide charge control, short-circuit protection and cell balancing. FIRST’s 2026 robotics manual likewise requires batteries to be charged according to manufacturer recommendations and chargers to use the corresponding connector.

OSHA’s concise storage instruction is: “Store lithium batteries and devices in dry, cool locations.” Employers should also follow the manufacturer’s instructions for storage, use, charging and maintenance, and include lithium-battery incident procedures in emergency action plans.
High power also makes shortcuts less forgiving. A battery may be physically small enough to carry in one hand while still containing enough stored energy to heat rapidly when a cell, cable or control circuit fails. Treat every unexplained fault as a safety issue, not merely as a performance problem. A pack that suddenly loses capacity, reports repeated charge errors or becomes warmer than usual deserves inspection and a documented decision about whether it remains in service.
Identify the correct battery and charger before connecting anything
Read the battery label, robot manual and charger label together. Record the exact values rather than relying on a similar-looking pack or plug.
Do these 3 things before closing this tab:
1Fix the driver behind crashes, sound loss and screen glitches2Repair Windows errors before they cause bigger problems3Scan for outdated or missing drivers - takes under a minute| What to verify | Why it matters | Where to confirm it |
|---|---|---|
| Battery model and revision | Different revisions can use different charge limits or pin assignments. | Battery label and robot manufacturer’s manual |
| Chemistry | Lithium-ion, lithium-polymer and other chemistries require different charging profiles. | Pack label, datasheet or manufacturer support |
| Nominal and maximum voltage | Overvoltage can damage cells and create a fire hazard. | Battery and charger specifications |
| Capacity and permitted charge current | Excessive current can overheat cells or exceed the BMS design. | Battery documentation and approved charger rating |
| Connector and polarity | A matching plug does not prove correct wiring or pinout. | Manufacturer documentation; never infer from appearance alone |
| Charge profile and communications | Some packs require charger-to-BMS communication, balancing or temperature feedback. | Robot and battery manuals |
| Approval or certification | An unverified charger may lack required protections even when its electrical ratings look similar. | Manufacturer or authorized-reseller documentation |
Use the original charger whenever possible. If it is unavailable, use a replacement sold by the robot manufacturer or an authorized reseller and verify every item above. Do not improvise an adapter, substitute a hobby charger without documented compatibility, or use an unapproved fast charger.
Keep the charger paired with the battery models it supports. In a team environment, label chargers and packs so a hurried user cannot connect a visually similar unit. If a replacement pack has a different revision, connector keying or data interface, stop and obtain written confirmation from the manufacturer or authorized reseller. A generic “universal” label is not evidence that the charge algorithm, cutoff voltage or BMS handshake is correct.
Inspect the pack before every charge
Unplug the robot, place the battery where you can see all sides and inspect it under good light. Do not charge a pack that is:
- swollen, bulging or rapidly changing shape;
- cracked, punctured, crushed or deeply dented;
- leaking fluid or showing corrosion;
- hot when it has not recently been used or charged;
- damaged at the connector, cable, strain relief or housing;
- wet, contaminated or involved in a drop, impact or overheating event; or
- subject to a manufacturer recall or an unexplained charging fault.
Do not press a swollen pack flat, open the housing, repair cells, tape over damage or test it by connecting another charger. Isolate the battery from service and follow the manufacturer’s damaged-battery, return or disposal procedure. If the pack is smoking, hissing, rapidly swelling or emitting an unusual odor, move people away, leave the area and call emergency services when required by the situation; do not handle a developing thermal event.

Inspection should include the cable and connector, not just the cells. Look for bent contacts, looseness, discoloration, melted plastic, exposed conductors and strain-relief damage. Check for dirt or conductive debris that could bridge terminals, but do not scrape, probe or wash the connector unless the manufacturer’s procedure specifically permits it. Record the date, observed condition and any error code when a pack is rejected; that record helps prevent someone else from putting it back into circulation.
Safe charging procedure
- Confirm compatibility. Match the exact battery model, chemistry, voltage, capacity, connector, charge profile and communications requirements to the approved charger.
- Prepare the location. Choose a dry, cool, ventilated area on a stable, noncombustible surface. Keep ignition sources, paper, fabrics, fuels and other combustibles away, and keep people and animals clear of the charging area.
- Inspect the charger. Check the cable, plug, housing and connector for cuts, crushed sections, looseness, corrosion or overheating. Do not use a damaged charger.
- Connect as the manual specifies. Turn off the robot if instructed, ensure the connector is fully seated and never force a plug or reverse polarity. Do not use makeshift extension wiring or splitters unless the manufacturer explicitly permits them.
- Remain attentive. Watch for unusual heat, odor, hissing, smoke, rapid swelling or repeated charge errors. A warm pack can be a warning; abnormal or rapidly increasing heat requires immediate shutdown and isolation if it is safe to do so.
- Stop an unsafe charge. If smoke, flames or a rapidly escalating event appears, evacuate and call emergency services. Do not carry a burning or violently venting pack through a building.
- End the charge correctly. When the charger indicates completion, disconnect and remove the battery unless the manufacturer documents a supervised balancing or storage procedure that is intended to remain connected.
- Record abnormalities. Note error codes, unusual temperature, odor, swelling or interrupted charging, then quarantine the pack for qualified evaluation rather than returning it to service.
Do not charge unattended if the manufacturer’s instructions or your workplace rules require supervision. Never charge near a bed, inside a vehicle, on a combustible workbench or in a location where a failing pack could block an exit.
Arrange cables so they cannot be pinched, pulled or trip someone into the pack. Keep the charger’s ventilation openings clear and do not cover the battery with clothing, foam or other material. If several packs are charged at once, maintain the separation and quantity limits required by the site’s fire-safety rules rather than clustering them in a confined cabinet. A charging cabinet or enclosure is not automatically safe; it must be suitable for the equipment and permitted by the manufacturer and applicable rules.
How to store a high-power robot battery between uses
Follow the model’s storage state of charge
Storage state-of-charge limits are model-specific. Set the pack to the percentage or voltage stated in the battery or robot manual; do not substitute a generic target when the manufacturer provides a different one. If no storage limit is documented, contact the manufacturer before establishing a routine, especially for a high-energy pack.
Do not assume that a fully charged pack is the correct long-term condition, or that every lithium chemistry uses the same storage setting. The specified limit may be expressed as a percentage, voltage or a storage-mode instruction from the charger. Use the documented method and avoid repeated top-off charging simply because the battery is not being used that day.
Control temperature and moisture
Keep the battery in a dry, cool location with ordinary ventilation and protection from direct sun, heaters and hot vehicles. Do not charge a frozen or visibly wet pack. Follow the manufacturer’s permitted storage temperature range; generic room-temperature advice does not override a model-specific limit.
Choose a location that remains stable during the entire storage period. A vehicle, attic, unheated shed or area beside a radiator can move outside the permitted range even if conditions seem acceptable when the pack is put away. Keep storage away from ignition sources and combustible stock, and do not place a battery where a leaking or failing pack could block an exit or emergency access.

Prevent short circuits and physical damage
Protect exposed terminals with the manufacturer’s cover or another method the manufacturer approves. Keep the pack where it cannot be crushed, punctured, dropped or contacted by metal tools, loose hardware or conductive debris. Do not store it under heavy equipment or where people could step on it.
Recommended Free Tools
Keep packs in a stable position and preserve their labels and model information. Do not stack them in a way that loads connectors or housings, and do not put loose batteries in a container with screws, keys or other metal objects. The goal is to prevent both mechanical damage and an accidental conductive path across the terminals.
Separate suspect batteries
Swollen, leaking, cracked, punctured, crushed, recalled or heat-damaged packs must be removed from normal inventory and handled under the manufacturer’s damaged-battery procedure. Do not place a suspect pack back in a charging cabinet or store it beside serviceable batteries.
Control quantities in workplaces
Workplaces should limit stored quantities according to applicable fire-safety rules, train staff to recognize failing batteries and maintain an emergency action plan. OSHA recommends manufacturer-based procedures, and applicable NFPA editions and local fire codes may impose additional separation, cabinet, quantity or notification requirements. Those rules vary by jurisdiction, building use and battery energy, so check the requirements that apply to your site.
Assign a responsible person or team to maintain the inventory. Each entry should identify the battery model, its approved charger and whether the pack is available, charging, quarantined or awaiting return. Clear status labels reduce the chance that a damaged pack is mistaken for a ready-to-use battery during a competition or maintenance rush.
What to do if a battery becomes hot, swollen or damaged
During charging
Stop the charger if you can do so without touching a dangerous pack. Keep people away, close off the area and follow the manufacturer’s emergency procedure. Smoke, flames, hissing, a strong unusual odor or rapid swelling can indicate a developing thermal event; evacuate and contact emergency services rather than attempting a hands-on removal.
After a drop, crash or water exposure
Do not assume that a pack that looks normal is safe after a significant impact or liquid exposure. Remove it from service, label the incident and obtain a qualified manufacturer or service evaluation. Do not puncture, disassemble, dry with heat or connect it to a charger to see whether it still works.

For disposal or return
Use the manufacturer’s return, recycling or disposal route for damaged and end-of-life packs. Keep a suspect battery isolated during the process and follow local rules for lithium-battery transport and recycling. Never place a damaged lithium battery in ordinary household rubbish or a standard recycling bin unless the responsible waste program explicitly accepts it.
Before moving a suspect pack, ask the manufacturer or local emergency authority what packaging and transport method is allowed. Do not mail or transport a damaged battery casually; applicable transport requirements can differ from ordinary recycling instructions. Keep the pack’s model, incident description and recall information available for the service provider.

Charging and storage mistakes that look reasonable but are unsafe
- “The plug fits, so the charger is compatible.” Connector fit does not establish chemistry, voltage, polarity, current or BMS communication compatibility.
- “A faster charger is better.” Fast charging is safe only when the manufacturer specifies that charger and profile for that exact pack.
- “Leaving it connected is convenient.” Remove the pack after a completed charge unless the manufacturer documents a controlled alternative.
- “A slightly swollen pack can be used once more.” Swelling is a reason to stop service and follow the damaged-battery procedure.
- “A garage or vehicle is a suitable storage room.” Heat, freezing temperatures, moisture and combustibles can violate the pack’s storage requirements.
- “A fire extinguisher solves the problem.” A battery incident can continue through re-ignition or venting; people should follow the site emergency plan and emergency-service direction rather than attempting risky close-range intervention.
- “All lithium packs can share one storage setting.” Storage temperature and state-of-charge limits belong to the specific model and chemistry.
- “A software reading proves the pack is safe.” A normal dashboard value cannot rule out swelling, impact damage, corrosion or a compromised housing; physical inspection and the manufacturer’s procedure still govern.
Choosing a charger or charging setup
When comparing products or procedures, prioritize compatibility and protective functions rather than the lowest price.
| Comparison point | Questions to answer | Warning sign |
|---|---|---|
| Manufacturer authorization | Is the charger supplied by, sold by or explicitly approved for the robot and battery model? | Only a marketplace listing or generic “universal” claim supports compatibility. |
| Electrical match | Do chemistry, nominal voltage, maximum voltage and charge current match the battery documentation? | One or more values are missing, approximate or contradictory. |
| Connector and pinout | Does the connector and wiring match the documented battery interface? | The plug fits but the pinout is not documented. |
| BMS interaction | Does the system support charge control, short-circuit protection, balancing and any required temperature or data communication? | The charger bypasses or conflicts with the pack’s BMS. |
| Installation environment | Can the charger be placed on a stable, noncombustible surface with ventilation and clearance from combustibles? | Charging would occur in a sealed box, vehicle, bedroom or exit route. |
| Failure response | Does the manufacturer provide instructions for overheating, damage, recall and disposal? | No documented procedure or support contact exists. |
A physically compatible but electrically or electronically mismatched charger is not a safe substitute. If any required specification is unknown, pause the purchase or connection and obtain confirmation from the robot manufacturer or an authorized reseller.
Price comparisons should include the cost of a correct replacement, not just the charger’s sticker price. A cheap unit with no documented profile, support contact or protective functions can create equipment damage, downtime and a hazardous failure. Verify availability and warranty terms directly with the manufacturer or authorized seller, especially when a robot platform has multiple battery revisions.
Independent reader supportYour contribution helps us test, update, and keep practical guides available for everyone.Workplace and team controls
For a lab, classroom, competition team or warehouse, assign responsibility instead of relying on informal habits.
- Keep an inventory that identifies each battery model and its approved charger.
- Post the charging steps and the signs of a failing pack where charging occurs.
- Train users to stop charging and report swelling, odor, heat, smoke, damage and error codes.
- Define who can quarantine a pack and who can authorize its return to service.
- Keep charging areas clear of combustibles and exits, and maintain the ventilation and separation required by local rules.
- Include lithium-battery events in the emergency action plan and practice evacuation or notification procedures.
- Check applicable fire codes, NFPA guidance, workplace rules and transport requirements for your jurisdiction and facility.
These controls supplement, rather than replace, the battery and robot manufacturer’s instructions.

Teams should also plan for turnover. Put the model number, approved charger, storage limit and emergency contact on a durable label or posted procedure. New users should be shown how to recognize a normal charging cycle versus abnormal heat, odor, hissing, smoke or swelling. A short sign-off or checklist is useful when many people share the same charging area.

Frequently Asked Questions
Can I leave my robot battery on the charger overnight?
Remove it when charging is complete unless the robot or battery manufacturer specifically documents a supervised balancing or storage procedure that is intended to remain connected. Follow any workplace rule requiring charging supervision.
What if a replacement charger has the same plug?
Do not connect it based on plug fit alone. Confirm chemistry, nominal and maximum voltage, permitted current, polarity, pinout, charge profile, BMS interaction and manufacturer authorization.
How should I store a battery between competitions or projects?
Use the model’s specified storage state of charge and temperature range. Keep the pack dry, cool, protected from direct sun and heat, with terminals protected from shorts and the pack shielded from crushing or puncture.
Is a warm battery automatically dangerous?
Some charging warmth may be expected, but unusual or rapidly increasing heat is a warning. Stop charging when it is safe, isolate the pack and follow the manufacturer’s procedure, especially if heat is accompanied by odor, hissing, smoke or swelling.
What should I do with a swollen or dropped pack?
Remove it from service and do not flatten, open, repair, charge or test it. Label and isolate it, then obtain the manufacturer’s damaged-battery, return or disposal instructions.
Can I charge a robot battery in a vehicle or garage?
Only if the manufacturer’s environmental limits and applicable safety rules are met. Vehicles and garages can expose packs to heat, freezing temperatures, moisture and combustible materials, so they are not automatically suitable.
Free tools Windows power users keep installed
One-click scans. No signup required.
Do all lithium robot batteries use the same storage setting?
No. Storage state of charge and temperature limits are model- and chemistry-specific. Use the battery or robot manual; if no limit is documented, ask the manufacturer before setting a routine.
Who should decide whether a suspect battery returns to service?
A qualified manufacturer or service provider should evaluate a pack after significant impact, liquid exposure, overheating or an unexplained charging fault. Do not rely solely on a normal software reading or appearance.
The Bottom Line
Safe robot-battery handling is a compatibility and control problem, not a plug-and-play task. Use the manufacturer-approved charger, verify every electrical and communications requirement, inspect the pack before each charge, charge in a dry and ventilated noncombustible area, disconnect when complete, and store only within the model’s specified limits. Quarantine damaged batteries and follow the manufacturer, workplace and local emergency procedures rather than improvising.
