The safest way to reduce DC arc-flash risk in a battery energy storage system (BESS) is to prevent workers from being exposed to energized conductors. Start with an installation-specific assessment of fault current, protective-device clearing time, equipment geometry, working distance and the actual task. Then establish a verified de-energized or lower-risk condition, apply engineered controls that have been reviewed for the complete operating configuration, control the work with qualified personnel and written boundaries, and select arc-rated personal protective equipment (PPE) for the residual exposure.

Do not use the familiar IEEE 1584 AC equations as a DC calculation method. IEEE 1584 explicitly excludes direct-current systems, and DC incident-energy methods remain an active standards and research subject. The following framework helps owners, operators, engineers, safety professionals and qualified electrical workers make sound decisions without treating a generic label, a PPE rating or an unvalidated equation as proof that a particular BESS is safe.

Why DC arc flash in a BESS needs its own assessment

An arc flash is an unintended electrical arc that can release intense heat, pressure, molten metal, light and toxic products. In a battery system, the energy source can continue feeding an arc even when the fault is downstream of a converter or inverter. Parallel strings, rack-level protection, busbars, contactors, fuses, disconnects and power-conversion equipment all affect how much current reaches a fault and how long it persists.

OSHA summarizes the main incident-energy drivers this way: Arc flash incident energy depends mostly on amperage, cycle time, and worker distance, NOT voltage. Voltage still matters to insulation, arc initiation, equipment design and the possible arc path, but a voltage number alone cannot establish the hazard. A lower-voltage battery circuit can deliver substantial incident energy if available current and arc duration are high and a worker is close to the arc.

Risk also depends on what a person is doing. Racking a module, opening a live cabinet, operating a properly designed external disconnect, probing a control circuit and replacing a fuse are different tasks with different opportunities for contact, bridging and arc exposure. The assessment must therefore describe the equipment and the work, not just assign a category to the BESS nameplate.

Use a hierarchy, not a single control

Controls should be applied in the order below. The first layers remove the hazard or reduce its energy; PPE is the last layer for exposure that remains.

Priority Control layer What it means in a BESS Important limitation
1 Understand the installation and task Document topology, battery state, fault current, protection, enclosure, working distance and the work to be performed. A nameplate or generic study cannot represent every operating mode.
2 Eliminate exposure Prefer de-energized work and establish a verified lower-risk condition before opening equipment. The exact isolation, lockout, discharge and verification sequence must follow the applicable standard, site procedure and manufacturer instructions.
3 Engineer the system Use reviewed protection, current limitation, sectionalizing, equipment design and settings to reduce available fault current or arc duration. Changing a setting can affect coordination, equipment ratings, ride-through and other operating modes.
4 Control the work Use qualified workers, authorization, boundaries, job planning, training, signage and emergency arrangements. Administrative controls do not make an energized circuit intrinsically safe.
5 Use PPE Wear arc-rated clothing and other PPE selected for the assessed incident energy and task. PPE limits injury severity; it does not remove the arc source or permit unplanned energized work.

1. Characterize the actual battery installation

Have qualified electrical and engineering personnel collect the information needed for the specific BESS. The data set should cover normal, maintenance and abnormal configurations, because a system with a single string can have a different fault contribution from one with multiple parallel strings or a temporarily bypassed protective device.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Record topology and energy sources

  • Battery chemistry, module and rack arrangement, nominal and maximum operating voltage, state-of-charge limits and the number of series and parallel paths.
  • DC buses, combiner cabinets, contactors, fuses, breakers, disconnects, pre-charge circuits, inverters, converters and any auxiliary energy source that can backfeed a section.
  • Conductor sizes, busbar construction, enclosure dimensions, barriers, shutters, doors and the locations at which a worker could reach or bridge energized parts.
  • Grounding or isolation arrangement, insulation-monitoring equipment and any conditions that can change the fault path.
  • Operating modes such as charging, discharging, standby, black start, islanded operation, bypass, maintenance mode and parallel operation with other containers or racks.

Obtain fault-current and protection data

The assessment needs available short-circuit current at the point of work and the total clearing time of the protective devices that are expected to interrupt the fault. Obtain manufacturer time-current curves, current-limiting characteristics, fuse data, breaker interruption ratings and settings that are actually installed. Include tolerances, battery state, temperature and parallel sources when they can change the result.

Do not assume that a fuse will clear in its nominal time under every battery condition, or that a breaker setting shown in a drawing is the setting in the field. A qualified person should verify settings, device condition, maintenance status and the protection path for each operating configuration.

2. Define the task, working distance and boundaries

Incident-energy analysis produces outputs such as incident energy at a specified working distance and an arc-flash boundary. Those outputs are meaningful only when the input assumptions match the job.

Describe the exposure

  • Identify whether the task involves opening a door, removing a barrier, testing, racking, disconnecting, replacing a fuse, tightening a connection, troubleshooting or another activity.
  • State whether the task can be performed with the equipment closed and operated from outside the arc-flash boundary.
  • Measure or document the expected working distance from the worker’s face, torso or hands to the prospective arc location, using the method required by the governing standard and study.
  • Account for more than one possible arc location. A bus compartment, fuse bay and cable termination can have different enclosure effects and distances.
  • Identify who may be exposed, including an operator standing outside the enclosure, a second worker, a responder or a person entering an adjacent container.

Set boundaries from the assessment

Use the calculated or otherwise qualified boundary information to mark approach limits and control access. A boundary is not a substitute for isolation: it tells people where the assessed hazard may begin under stated assumptions. If the task, equipment configuration or working distance changes, the boundary and PPE decision may need to change as well.

3. Eliminate exposure by establishing a lower-risk condition

Routine work should be planned so that energized conductors are not exposed. NFPA 70E’s 2027 material describes battery risk assessment and guidance for establishing a lower-risk condition, including sectionalizing. Whether a particular BESS can be sectionalized, and how, depends on its design and the manufacturer’s instructions.

  1. Plan the isolation. Identify every electrical and non-electrical energy source, including parallel strings, auxiliary supplies, control power, stored energy in capacitors and backfeed from connected conversion equipment.
  2. Use the approved switching and lockout procedure. Follow the site’s documented sequence, equipment labels and manufacturer instructions. Do not improvise a sequence because a display indicates that a rack is idle.
  3. Sectionalize where the design permits. Isolate the smallest practical section so that other racks or strings do not continue to feed the work area. Confirm that sectionalizing devices are rated and intended for the duty.
  4. Wait for discharge and stabilization. Observe the manufacturer-specified discharge time and any required indication or measurement. Control circuits and capacitors can remain energized after a battery disconnect opens.
  5. Verify absence of voltage. A qualified worker must use an adequately rated test instrument and the site’s verification method, including proving the instrument before and after the test. Test every conductor and possible source at the point of work.
  6. Control re-energization. Maintain locks, tags, boundaries and communications until the work is complete, tools and people are accounted for, guards are restored and the authorized person releases the system.

This is a risk-reduction framework, not a universal switching instruction. The adopted electrical-safety standard, site procedure and battery manufacturer’s documentation control the exact steps for a particular installation.

4. Apply engineering controls through a reviewed design

Engineering controls should target the two dominant incident-energy levers identified by OSHA: current and time. They must be evaluated as part of the complete protection and operating design, not adjusted casually in the field.

Limit available fault current where practical

Options can include current-limiting fuses, appropriately rated breakers, string-level isolation, shorter fault paths, physical barriers and a topology that prevents unnecessary parallel contributions. Any option must preserve interruption capability, thermal performance, selectivity, battery protection and the required availability of the system. A lower fault-current figure is not useful if the device cannot interrupt the actual battery current or if another source still feeds the arc.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Reduce arc duration

Protection settings, fast-acting devices, maintenance switches and control schemes can reduce clearing time when they are engineered for the BESS. Review minimum and maximum battery current, inverter contribution, dc offset behavior where relevant, device tolerances, communication delays and failure modes. A faster setting can create nuisance trips or remove coordination, while a slower setting can increase incident energy. Document the approved settings and verify them after commissioning and maintenance.

Design for closed-door operation and physical separation

External controls, remote switching, interlocks, shutters, finger-safe barriers, segregated compartments and equipment that prevents access to live parts reduce the chance that a worker is in the arc path. Check that interlocks fail safely, cannot be defeated during routine work and are compatible with emergency and maintenance requirements.

Consider battery-management and operating controls

Battery-management alarms, contactor logic, insulation monitoring and state-of-charge limits can support a lower-risk condition, but a software indication is not proof of electrical isolation. Treat controls as one layer and verify the physical energy state at the point of work.

5. Control the work and the people exposed

Only qualified workers with the training, knowledge and authorization required for the equipment and task should perform work that could expose them to electrical hazards. The job plan should be specific enough that another qualified person can understand what will be isolated, what remains energized and what protection is required.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Use a written job brief

  • Identify the equipment, one-line reference, operating mode and exact work location.
  • List shock and arc-flash hazards, approach boundaries, incident-energy assumptions, PPE and tools.
  • Specify the switching authority, isolation points, test method, communications and stop-work triggers.
  • Describe abnormal conditions that require the job to stop, such as an unexpected voltage, alarm, damaged enclosure, failed interlock, evidence of overheating or a change in system configuration.
  • Assign a person to control access and prevent unplanned entry by operators, contractors or emergency personnel.

Train for BESS-specific behavior

Training should cover the battery topology, delayed discharge, stored energy, thermal events, emergency shutdown limits, arc-flash boundaries, test-instrument use, PPE limitations and the manufacturer’s warnings. Workers also need to know that opening a DC disconnect may not remove energy from every conductor and that a fault can be fed from more than one direction.

Plan emergencies without creating a second exposure

Define alarm response, remote shutdown, evacuation, fire-department coordination, first aid and incident reporting before work begins. Do not direct an unprotected person to open a cabinet or approach a suspected arc location to rescue a coworker. Emergency procedures must match the site’s battery chemistry, enclosure design, ventilation and adopted fire and electrical requirements.

6. Select PPE for the residual hazard

Arc-rated clothing, face and head protection, gloves, hearing protection and other equipment may be required when an exposure remains. Select each item from the site-specific assessment, applicable requirements and the product’s documented rating and limitations. Ensure the ensemble is compatible with shock protection, heat stress, visibility, dexterity and the task.

There is no universal garment rating that makes every BESS task safe. A label or catalog description cannot replace the incident-energy assessment, and PPE does not protect against every mechanical, chemical, smoke or battery-thermal hazard. Inspect equipment before use, remove damaged items from service and follow the manufacturer’s cleaning, storage and replacement instructions.

Why IEEE 1584 cannot be used as a DC calculation method

The official IEEE 1584-2018 scope excludes direct-current systems. It also does not provide a general short-circuit or overcurrent-device coordination study, nor does it prescribe PPE. Its AC equations and assumptions should therefore not be copied into a BESS worksheet and presented as a DC incident-energy result.

This distinction matters because DC arcs behave differently from AC arcs, and battery sources can sustain current in ways that are not represented by an AC method. A report that says “IEEE 1584 compliant” is not enough; ask whether the calculation explicitly covers the DC topology, voltage range, enclosure and task being assessed.

What is known about DC calculation methods today

DC incident-energy practice is still developing. NFPA revision material describes a proposed maximum-power approach for systems up to 1000 volts. The same committee statement says, Further peer-reviewed research and validation are required to establish a comprehensive procedure for addressing the DC arc-flash hazards before Informative Annex D.5 Direct-Current Incident Energy Calculations is revised. Treat that proposal as revision-document context, not as a universally adopted or validated method for every BESS.

The illustrative equation in the revision document identifies variables including arcing current, bolted-fault current, estimated incident energy, system voltage, arc duration and working distance. Do not calculate or publish a result from it without confirming the adopted edition, scope, assumptions, enclosure model, battery topology and qualified engineering approval.

On October 2, 2026, NFPA announced a three-year Fire Protection Research Foundation project called Development of a Model for Direct Current (DC) Arc Flash Phenomena. The project addresses DC applications including energy storage. As of October 13, 2026, the announcement indicates active research, not that a final method has resolved the uncertainty.

How to compare an assessment approach

Question Why it matters
Does it explicitly cover DC? An AC-only method cannot be assumed to represent a battery fault.
What voltage and system scope does it cover? A method limited to a particular voltage, enclosure or source type may not apply to the BESS.
What validation supports it? Peer-reviewed testing and documented limits are more informative than an equation copied from an unqualified template.
How are fault current and arc duration determined? Those inputs often dominate incident energy and must reflect the installed protection and operating mode.
How are enclosure and working distance handled? Worker exposure changes with geometry and distance, not just source voltage.
Does it fit the battery topology? Parallel strings, converters and sectionalizing can change the current path.
Will the authority and project engineer accept it? A technically interesting method is not automatically the governing requirement.

Standards and jurisdiction checks

Document or organization Relevant scope What the project team must verify
NFPA 855 NFPA identifies the 2026 edition as its active Standard for the Installation of Stationary Energy Storage Systems, with minimum requirements intended to mitigate ESS hazards. Confirm the edition adopted by the authority having jurisdiction, local amendments and any conditions in the project approval.
NFPA 70E NFPA’s 2027 edition page describes expanded DC and battery safety guidance, including battery risk assessment and sectionalizing guidance. Confirm whether the edition is adopted or otherwise required for the workplace and use the applicable site procedures.
IEEE 1584 The official scope excludes DC arc-flash calculations. Do not present an IEEE 1584 AC calculation as a DC BESS result.
OSHA OSHA’s electric-arc-flash material explains incident-energy factors and points employers and workers toward hazard-protection practices. Determine which legal duties and workplace rules apply to the facility and jurisdiction.

Standards editions and adoption dates differ by location. The most recent edition listed by an organization is not automatically the edition enforceable at a particular site. Coordinate the design, labels, procedures and training with the authority having jurisdiction and the project’s qualified engineer.

Keep labels, studies and procedures synchronized

An arc-flash label is a snapshot of stated assumptions. Revisit the assessment when battery racks or strings are added or removed, protection devices or settings change, an inverter is replaced, a bus is reconfigured, operating modes change, an enclosure is modified or the expected working distance changes. Maintenance that alters a fuse, breaker, contactor, interlock or cable can also invalidate the inputs.

Before relying on an existing label, compare it with the installed one-line diagram, equipment identification, protective-device settings, operating mode and task. If any of those differ, stop and obtain a qualified review. Keep revision history so workers can tell which study and procedure apply to the equipment in front of them.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Common failure modes and better responses

“The voltage is below the arc-flash threshold, so PPE is unnecessary.”

Voltage alone does not determine incident energy. Obtain available current, clearing time, geometry, distance and task information before deciding that exposure is negligible.

“The IEEE 1584 report covers the battery because it covers the AC switchgear.”

It does not follow. IEEE 1584 excludes DC systems. The battery side needs a method explicitly accepted for the installation and reviewed by qualified engineering personnel.

“Opening the battery disconnect makes the cabinet safe.”

There may be parallel strings, stored charge, control power, converter backfeed or conductors on the source side of the device. Follow the approved isolation and verification procedure and test at the point of work.

“We can lower the breaker setting during maintenance.”

A setting change can alter coordination, interruption performance, equipment protection and system availability. Use an engineering-approved maintenance mode or other design control only after reviewing all operating conditions.

“A high arc-rating label solves the problem.”

PPE reduces injury severity for the assessed exposure; it does not remove the arc, guarantee survival under every event or authorize work that should be de-energized.

“The old study is close enough after a small expansion.”

Additional parallel strings or a different inverter can change fault current and clearing time. Reassess the affected equipment and update labels and procedures before work resumes.

Implementation checklist for BESS owners and operators

  • Assign a qualified engineer and qualified electrical workers for the assessment and work planning.
  • Maintain an accurate one-line diagram and equipment inventory for every rack, string, bus, converter and protective device.
  • Collect installation-specific short-circuit current, protective-device clearing-time and operating-mode data.
  • Document enclosure geometry, possible arc locations and working distances for each task.
  • Prefer de-energized work; where practicable, use sectionalizing and a verified lower-risk condition.
  • Use engineered current-limiting and fast-clearing measures only after reviewing coordination, ratings, battery protection and all modes.
  • Write switching, lockout, discharge and absence-of-voltage procedures that match the manufacturer and adopted standards.
  • Set boundaries, authorization, communications, training and emergency arrangements before the job.
  • Select and inspect arc-rated PPE from the assessed exposure and product documentation.
  • Verify labels and studies after configuration, protection, equipment or task changes.
  • Confirm the adopted editions of NFPA 855, NFPA 70E and other applicable requirements with the authority having jurisdiction.

Bottom line

Reduce DC arc-flash risk by removing people from energized battery conductors whenever practicable, then use installation-specific engineering, controlled work practices and task-matched PPE for the exposure that remains. Because IEEE 1584 does not calculate DC arc flash and NFPA’s proposed DC approach still requires further validation, every BESS assessment must state its method, scope, assumptions and acceptance by the governing authority and qualified engineer. Treat system changes as new hazard inputs rather than relying indefinitely on an old label.
