What makes a travel case protective
Protection comes from the complete system: shell, base padding, compartment walls, lid clearance, and a layout that prevents movement. A strong shell cannot stop a lens, battery, or instrument from striking another item inside the case. Interior support must match the equipment’s dimensions and shapes.

Start with the case’s usable interior rather than its advertised outside dimensions. Account for wall thickness, ribs, hinges, latches, the insert, lid foam, and every protruding control or connector on the equipment. A layout that fits on paper may fail when the lid closes or when a rib steals clearance.

Choose the interior before arranging the gear
Foam inserts and divider systems solve different packing problems. Select a system that is made for the case or explicitly compatible with it; components are not interchangeable across every brand and model.

These are format comparisons based on manufacturers’ descriptions, not independent head-to-head drop tests. No reviewed source establishes that foam universally outperforms dividers, or vice versa.
When shaped foam is the better fit
Shaped foam works well when the same bodies, lenses, instruments, or electronics travel together repeatedly. It creates a fixed map, distributes pressure around irregular shapes, and makes it obvious when an item is missing. Re-cutting or replacing the insert is less convenient when the kit changes.
When dividers are more practical
Padded dividers suit mixed kits, rental equipment, or owners who frequently change lenses and accessories. They let you resize compartments without cutting a permanent cavity. The trade-off is that every panel must be firmly positioned and every item still needs enough padding on all sides.

Measure the case and equipment
Lay out the complete kit on a table before cutting foam or moving dividers. Include items that are easy to forget: lens hoods, caps, removable batteries, chargers, cables, memory-card cases, adapters, microphones, and cleaning tools. Decide which pieces must stay together and which should travel separately.
- Measure each item. Record length, width, height, and the locations of protruding controls, ports, feet, knobs, and fragile surfaces. Measure with protective caps or covers installed if they will be packed that way.
- Measure the usable case cavity. Ignore external dimensions. Measure between the actual interior walls and note ribs, corners, hinges, latches, and any raised base or lid material.
- Account for the insert. Subtract the base, side, divider, and lid foam that will occupy the cavity. A manufacturer’s nominal case size does not tell you the remaining packing volume.
- Sketch the layout. Place heavier equipment low and near the center where possible. Keep glass, screens, and delicate controls away from hard walls, latches, and divider ends.
- Check the lid plane. The tallest item, plus its padding, must remain below the lid’s usable clearance. A lid that touches an item when the case is empty can apply damaging pressure when the latches are closed.
Leave room for your fingers or a safe lifting point so equipment can be removed without prying against a control or lens ring. If the layout works only when an item is forced into place, it is not a protective fit.
Install foam or dividers step by step
Step 1: Prepare the case
Remove dust, grit, and loose scraps from the case. Check that hinges, latches, seals, and handles operate normally. A damaged latch or distorted lid can defeat a well-designed insert.

Step 2: Choose compatible components
Use the insert or divider system specified for the case model. Peli describes Pick N Pluck foam for its cases and TrekPak as a separate divider system that combines with bottom and lid foam. SKB describes padded dividers and custom foam for its hard-shell camera cases. Confirm the exact model and interior dimensions before ordering replacement material.
Step 3: Build the base and walls
Install the bottom foam or base pad first. Add side padding or the divider frame so the insert cannot slide against the shell. For a divider system, make the perimeter continuous and secure each panel with the supplied fasteners or locking pins.
Step 4: Create one compartment per fragile item
Give cameras, lenses, recorders, drives, instruments, and other delicate pieces separate padded sections. SKB’s air-travel guidance specifically recommends snug padded compartments and separate padded sections for camera components. Do not let a lens share a cavity with a camera body if the two can strike each other.
Step 5: Shape or size the cavities
For a configurable foam insert, remove only the blocks needed for the item and test the fit repeatedly. Keep enough material beneath and around the equipment to support its weight. For dividers, position panels so the item is held on multiple sides without compressing switches, screens, or lens barrels.
Step 6: Protect the lid side
Use the specified lid foam or padding. All Foam’s fit guidance emphasizes supporting heavier gear and checking that the lid does not press heavily on vulnerable controls or glass. Lid foam should close a small gap and cushion movement; it should not act as a clamp.
Step 7: Perform a closure test
Place every item in its final compartment, close the lid gently, and stop if you feel resistance. Open the case and look for compressed foam, shifted dividers, scuffed surfaces, or marks on controls. Rework the cavity rather than relying on the latches to force the case shut.

How much foam should surround the gear?
There is no universal foam thickness or grade that fits every case and item. Foam density, item weight, cavity shape, shell size, lid design, and the likely handling environment all matter.
Peli’s 2024 Peli Case Interior Protection catalog gives a product-specific Pick N Pluck recommendation: “Always allow at least 2,5 cm of foam between your equipment and the case wall.” The decimal comma is retained from the catalog. Treat 2.5 cm as that manufacturer’s guidance for the described Pick N Pluck arrangement, not as a universal engineering specification for every case or insert.
Use the actual case and gear to judge whether more support is needed. A heavy projector, long lens, or instrument may require thicker or denser support than a lightweight accessory. Conversely, an overly thick cavity can leave too little usable room and encourage a poor, compressed fit.
Pack camera equipment for air travel
Air travel adds vibration, repeated handling, and pressure from other luggage. SKB’s camera-equipment guidance recommends removing the lens from the camera body and placing the pieces in separate padded sections. Follow the camera and lens maker’s own handling instructions first, especially for weather-sealed bodies, unusual mounts, or equipment with a manufacturer-specified transport position.
- Turn off the camera and remove the battery if the camera maker recommends it for transport.
- Fit front and rear caps, and use a body cap on the camera mount when the lens is removed.
- Place the camera body in a compartment that supports its base and sides without pressing buttons or the viewfinder.
- Place each lens in its own padded compartment with the optical surfaces capped and the barrel unable to roll.
- Separate flashes, microphones, tripods, and metal accessories so they cannot hit camera bodies or glass.
- Keep loose batteries, memory cards, and cables in secured pouches or small padded sections rather than allowing them to fill gaps around fragile equipment.
Do not interpret the lens-removal advice as a universal rule for every camera system. The relevant camera and lens instructions take priority.
Arrange weight, pressure, and access safely
Put heavy items on a supported base
Heavy equipment should rest on the case’s base padding, not on a small edge or on a lighter item. Surround it with enough side support that it cannot tip into a neighboring compartment. If a heavy item leaves a large empty void, fill the void with fitted padding rather than loose cloth that can compress or migrate.

Keep vulnerable surfaces away from hard points
Glass, screens, joysticks, trigger buttons, dials, and exposed connectors should face padded surfaces with clearance. Avoid placing a control directly beneath a divider seam, lid rib, latch, or shell corner.
Separate items that can scratch
Metal clamps, adapters, tools, and sharp-edged accessories need their own padded pockets. A lens cap or thin sleeve may protect a surface but does not replace a compartment that prevents the item from moving.
Design for the way you use the kit
Place frequently accessed items where they can be removed without lifting a fragile item. Put infrequently used accessories in secondary compartments, but do not use empty spaces around primary gear as a miscellaneous storage bin unless those spaces are padded and restrained.

- Every fragile item has a distinct padded compartment.
- No item can slide into an adjacent compartment when the case is tilted gently.
- The base supports heavy equipment evenly.
- There is no hard contact with shell walls, ribs, latches, or divider ends.
- The lid closes without force and does not press on glass, controls, screens, or switches.
- Foam and dividers remain attached to the case and do not lift with the equipment.
- Caps, covers, batteries, and small accessories are secured.
- The case’s hinges, latches, handle, and seal work normally.
- You can identify missing equipment immediately from the empty compartments.
After closing, carry the case normally and listen for movement. If you hear equipment shifting, reopen it and correct the fit; do not assume the shell will absorb repeated internal impacts.
Troubleshoot common packing failures
The lid will not close freely
Remove the tallest item and inspect the lid foam for a compression mark. Lower the cavity, reposition the item, or increase clearance. Never solve the problem by forcing the latches.

Gear moves inside its compartment
The cavity is too large, the side walls are too low, or the divider has shifted. Add compatible padding or resize the compartment so the item is snug on multiple sides without pressure on controls.

The insert leaves a large unsupported gap
Rework the cavity rather than stuffing the gap with loose clothing or paper. Use compatible foam or divider material that remains fixed when the case is tilted.
A camera body and lens touch each other
Give them separate padded sections. For air travel, follow SKB’s recommendation to remove the lens from the body, then apply the camera maker’s handling instructions.
You do not know which foam to buy
Do not choose by thickness alone. Confirm the case model, interior dimensions, item weight and shape, base support, lid clearance, and the insert manufacturer’s compatibility information. The reviewed guidance does not establish one foam density or grade for all fragile gear.

Manfrotto describes its M-Guard protection as high-density EVA foam validated through laboratory testing, but the material reviewed provides no numerical test result. That statement supports the existence of a validation claim, not a specific drop-survival distance or percentage reduction in damage.
Likewise, manufacturer descriptions of cases, Pick N Pluck foam, TrekPak dividers, and padded camera compartments explain intended use and configuration. They do not establish independent comparative performance, a universal moisture-control method, or a guaranteed damage-reduction percentage. Choose the interior by fit and restraint, then inspect it each time the kit changes.
The Bottom Line
The safest packing method is a case-specific layout: measure the real interior, use compatible foam or padded dividers, separate every fragile component, support heavy gear, and close the lid only when it applies no damaging pressure. Manufacturer advice—such as Peli’s 2.5 cm Pick N Pluck margin and SKB’s separate camera-and-lens compartments—must be applied to the system it describes, not treated as a rule for every case.
