How to Monitor Temperature and Detect Thermal Runaway in a UPS Battery Room

Use the UPS or battery-management system (BMS) as the primary source for battery-level temperature and electrical alarms. Add room-air temperature, gas, smoke and fire detection only as complementary layers selected through the battery chemistry, equipment design, risk assessment and locally adopted code. A warm room by itself cannot prove that a cell is failing, and there is no universal UPS-room alarm temperature supported for every battery. For lithium-ion systems, treat a rising battery temperature, fire, or venting of gas, vapor or smoke as possible thermal-runaway indicators and follow the facility’s trained-response procedure rather than approaching the equipment.

What you are trying to detect

Thermal runaway is a self-heating failure in which a battery cell generates heat faster than it can safely dissipate it. The resulting heat can damage adjacent cells and may produce fire, smoke, vapor or hazardous gases. Monitoring is therefore not one sensor or one number; it is a chain that detects abnormal battery behavior, communicates an actionable alarm and activates a planned response.

The guidance below is centered on lithium-ion batteries because the Occupational Safety and Health Administration (OSHA) material used here addresses lithium-ion hazards. Lead-acid, nickel-cadmium and other chemistries have different failure modes, gases, operating limits and code considerations. Identify the chemistry before selecting sensors or writing alarm limits.

Start with the installation facts

Before changing settings, create an equipment record. The monitoring design depends on facts that cannot be inferred from the room’s appearance.

  • Battery chemistry and cell or module construction.
  • UPS manufacturer, model, firmware and battery cabinet or rack arrangement.
  • Battery quantity, nominal voltage, charging method and whether strings are paralleled.
  • Which values the UPS and BMS already measure: cell or module temperature, string voltage, current, state of charge, insulation status and enclosure alarms.
  • Manufacturer operating, storage and charging limits, including any temperature derating.
  • Room dimensions, ventilation, occupancy, fire separation and the authority having jurisdiction (AHJ).
  • The code edition adopted where the equipment is installed.

The U.S. Department of Energy’s 2025 letter about a lithium-ion UPS at the Nevada National Security Site describes a site-specific BMS that monitored battery temperature, voltage and over-current and generated an alarm when values moved outside configured tolerances. That example demonstrates an approach, not a specification for another UPS.

Use battery-level monitoring first

A sensor on or in a battery module measures the thing that can enter runaway. The UPS or BMS can also correlate temperature with voltage and current, making it possible to spot an abnormal module before room air changes substantially.

Temperature trends

Configure the BMS to retain time-stamped temperatures for each monitored cell, module or string. A rising trend, a sudden step change, an increasingly uneven temperature distribution or a value outside the manufacturer’s operating range should create an alarm according to the approved site settings. Trend visibility matters: a single reading can miss a rapidly heating component or conceal a sensor fault.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Electrical corroboration

Temperature is more useful when viewed with voltage, charge current and over-current alarms. A module that heats while its voltage or current departs from neighboring modules deserves a higher-priority investigation by qualified personnel. Do not invent a numerical deviation limit; use the UPS and battery manufacturer’s documented tolerances and the commissioning engineer’s approved settings.

Built-in fault supervision

Confirm that the UPS reports sensor-open, sensor-short, communications-loss and BMS-power faults. A missing temperature value must not be treated as a normal temperature. Alarm logic should distinguish a failed sensor or network link from a measured over-temperature condition, while both remain actionable.

What room-air monitoring can and cannot do

An ambient probe or data logger records conditions in the room, not the temperature inside a cell. It can reveal loss of cooling, a hot aisle, a blocked vent or a general environmental trend, and it can support facilities alarms. It cannot establish that every battery is healthy and should not be presented as a stand-alone thermal-runaway detector.

Layer Measured point Typical signals Time behavior Proper role
UPS/BMS battery monitoring Cell, module, string or cabinet Temperature, voltage, current and equipment faults Continuous or event-driven, according to the installed system Primary early warning and operating protection
Room environmental monitoring Room air or selected zones Ambient temperature, humidity and cooling status Continuous logging or periodic sampling Context for HVAC and room conditions; supplementary only
Gas detection Room air near likely accumulation zones Flammable or toxic gases specified by the risk assessment Continuous where required by the design or code Hazard detection and ventilation or emergency actions
Smoke and fire detection Room, cabinet or protected zone Smoke, heat, flame or fire-system status Continuous supervision Fire alarm and mitigation, not a substitute for BMS data

Place room sensors only after a competent designer has considered airflow, ceiling height, cabinet geometry, exhaust paths and likely gas accumulation. Sensor count and location cannot be prescribed from room temperature alone.

Build an alarm path that people can act on

A local display is not enough if the room is unattended. Verify the complete path from measurement to response.

  1. Define alarm ownership. Name the team responsible for acknowledging, escalating and closing each alarm. Include facilities, electrical operations, safety and the fire-response organization as appropriate.
  2. Map every alarm. Document the tag, measured point, severity, delay, latching behavior and the destination of the signal. Include BMS, UPS, building-management, supervisory-control and data-acquisition, pager or other approved notification systems.
  3. Provide an actionable destination. A staffed control point or an equivalent continuously attended service should receive alarms when the facility’s risk assessment requires immediate action. The DOE installation described alarms that initiated a personnel response; its deployment details should not be generalized to every site.
  4. Protect the alarm path. Supervise network links, gateways, auxiliary power and communication modules. Test what happens during a UPS controller restart, a BMS power loss and a network outage.
  5. Write the response matrix. For each alarm, state who is notified, whether entry is prohibited, which remote shutdown or isolation actions are authorized, how the fire department is contacted and when the event is handed to the AHJ or emergency coordinator.

Do not direct untrained staff to open a cabinet, smell for gas, take a close-up temperature reading or investigate smoke. OSHA identifies fire, explosion and chemical-byproduct hazards from lithium-ion failures. The response procedure should keep people outside the hazard area until trained responders and the facility’s emergency plan authorize further action.

Choose alarm limits from the actual battery documentation

No universal UPS battery-room temperature alarm threshold is established by the evidence available for this topic. OSHA identifies a rise in battery temperature as an indicator. The DOE example uses values outside the installed system’s configured tolerances. Neither supports a single temperature number for all UPS rooms.

Separate operating limits from alarm levels

The manufacturer may publish normal operating, warning, shutdown and storage limits. Record the units, sensor location, charging state, ambient conditions and whether the value applies to a cell, module, cabinet or room. An alarm level must not be copied from a room-HVAC specification when the manufacturer’s limit applies to a cell.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Use staged alarms where the system supports them

A practical matrix can contain an advisory trend alarm, a high-temperature alarm, a critical or shutdown alarm and a communications or sensor-fault alarm. The exact values, delays and latching rules must come from the approved engineering basis. A short delay may prevent nuisance alarms; an excessive delay can hide a rapidly developing event. Document the rationale for every delay.

Review settings after changes

Recheck limits after a battery replacement, firmware update, change in charging profile, cabinet rearrangement, HVAC modification or chemistry change. A setting that was valid for one model or operating mode may not apply to the replacement equipment.

Recognize the indicators of possible lithium-ion runaway

OSHA’s lithium-ion battery hazards guidance states: “Thermal runaway can be identified by several indicators including a rise in battery temperature, the presence of fire, or venting of gas, vapor, or smoke from the battery.” Treat that sentence as an indicator list, not as permission to approach a suspected failure.

  • Rising battery temperature: an upward trend or abnormal hot spot reported by the BMS.
  • Fire: visible flame or a fire-system alarm associated with the battery area.
  • Venting: gas, vapor or smoke released from a cell, module, cabinet or battery enclosure.
  • Related system alarms: abnormal voltage, over-current, BMS fault, loss of communications or a sensor fault that prevents reliable readings.

These signs can occur with other equipment faults, but each requires the response defined for the site. Do not wait for room air to heat before acting on a battery-level alarm.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Add gas, ventilation and fire protection through a site assessment

Battery monitoring and fire protection solve different problems. OSHA’s control guidance discusses emergency procedures, training and continuous monitoring for flammable and toxic gases in large storage locations. Whether a UPS room needs gas detection, mechanical exhaust, a particular detector technology or a suppression system depends on chemistry, quantity, enclosure design, ventilation, occupancy and the adopted code.

NFPA 855’s 2023 scope description addresses detection, suppression, explosion control, exhaust ventilation, gas detection and thermal-runaway considerations for stationary energy-storage systems. It is not a universal sensor-placement recipe. Consult the adopted edition, the AHJ and a qualified fire-protection professional for the specific installation.

Gas detection

Have the risk assessment identify which gases are credible for the installed chemistry and failure mode. Specify detector range, alarm points, calibration interval, bump-test method, cross-sensitivity controls and ventilation interlocks. Do not select a detector merely because it measures a familiar gas; compatibility with the battery chemistry and environment must be established.

Ventilation and exhaust

Document normal airflow, emergency exhaust operation, discharge location and loss-of-ventilation alarms. Ensure that an exhaust action does not create an unsafe path for people or spread a hazard to occupied areas. The fire-protection engineer should coordinate fan controls, electrical classification and shutdown logic.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Smoke and fire detection

Use the fire alarm and suppression design required for the room and its battery system. Fire detection should be supervised and tested under the site’s life-safety program. It complements BMS temperature data; it does not replace it.

Commission the monitoring system step by step

  1. Collect controlled documents. Obtain the UPS and battery manuals, approved drawings, BMS point list, alarm matrix, single-line diagram, commissioning records and emergency procedures.
  2. Verify the chemistry and topology. Confirm the installed batteries match the documents and identify every monitored cabinet, string, module and sensor.
  3. Check sensor installation. Inspect identification, mounting, connectors, cable routing, environmental rating and protection from accidental damage. Do not relocate sensors without engineering approval.
  4. Validate readings. Compare displayed values with calibrated test equipment or the manufacturer’s approved test method. Record the conditions and uncertainty; do not “correct” a reading by guessing.
  5. Test alarm logic. Use a controlled simulation or manufacturer-approved test to verify warning, high, critical, sensor-fault and communications-loss alarms. Avoid inducing a real over-temperature event.
  6. Test notification. Confirm local indication, remote delivery, acknowledgement, escalation and event logging at every destination.
  7. Test interlocks safely. With the responsible electrical and fire-safety personnel present, verify approved ventilation, shutdown and fire-system interfaces. Record which actions are automatic and which require an authorized operator.
  8. Restore and close. Return all simulated points to normal, verify that latched alarms clear correctly, export the event record and obtain sign-off from the responsible disciplines.

Operate and maintain the system

Daily or continuously supervised checks

  • Review active, acknowledged and inhibited alarms.
  • Look for missing data, frozen values, unexpected flat lines or unexplained temperature divergence.
  • Confirm the alarm gateway and time synchronization are healthy.
  • Check room cooling and ventilation status against the approved operating condition.

Periodic functional tests

  • Exercise notification and escalation using the facility’s test process.
  • Inspect and calibrate gas detectors at the interval specified by the detector manufacturer and site program.
  • Test smoke, fire and suppression supervision under the fire-protection schedule.
  • Review BMS and UPS firmware, configuration backups and access permissions under change control.
  • Trend battery temperatures and electrical values for drift, imbalance and recurring nuisance alarms.

After an alarm or near miss

Preserve BMS, UPS, building-management and fire-alarm event logs before rebooting or changing settings. Record the timeline, operating mode, charging state, affected equipment and actions taken. A qualified investigator should determine whether the cause was a battery defect, sensor issue, cooling problem, charger behavior, wiring fault or communications failure. Do not return equipment to service until the responsible authority approves it.

Common mistakes and safer corrections

Mistake Why it fails Correction
Using one room thermostat as the runaway detector Room air can remain normal while a cell or module heats internally. Use battery-level UPS/BMS data as the primary signal and room monitoring as context.
Publishing one universal alarm temperature Limits vary by chemistry, sensor location, charging mode and manufacturer. Use the installed equipment’s documented limits and an approved alarm matrix.
Ignoring sensor or communications faults A blank or stale value can hide a failure. Alarm on loss of measurement and verify the backup notification path.
Adding a consumer data logger as the safety system It may not measure cells, withstand the environment or deliver a supervised alarm. Use a logger only for supplementary ambient trends unless an engineer approves a broader role.
Sending staff into the room to investigate smoke or venting Failure can involve fire, explosion and hazardous chemical byproducts. Follow the emergency plan, isolate the area and use trained responders.
Treating UL 9540A as a detector It is a test method, not a room-monitoring device. Use UL 9540A results to inform installation safety analysis, while installing detection required for the site.
Copying code language without checking adoption Requirements differ by jurisdiction, edition and installation context. Confirm the adopted code and AHJ interpretation for the actual room.

Where UL 9540A fits

UL 9540A evaluates thermal-runaway fire-propagation behavior through test levels that progress from cell and module to unit and installation. It can provide evidence for an energy-storage safety analysis, but it does not monitor a live UPS room, set your alarm thresholds or replace gas, smoke, fire or BMS systems. Obtain the test information applicable to the exact battery technology and installation configuration.

A practical decision framework

  1. If the UPS has a functioning BMS: make its battery temperature and electrical alarms primary, verify notification and trend the data.
  2. If only room monitoring exists: install or commission battery-level monitoring before claiming thermal-runaway detection; use ambient sensors meanwhile for cooling and environmental supervision.
  3. If the chemistry or limits are unknown: stop configuration changes and identify the battery and manufacturer documentation first.
  4. If gas, smoke or fire is detected: execute the emergency procedure, keep personnel out of the hazard area and let trained responders coordinate isolation, ventilation and fire actions.
  5. If the installation is large, enclosed or highly occupied: obtain a documented fire-protection and gas-hazard assessment rather than selecting sensors by rule of thumb.

What to include in the written procedure

  • A one-line description of the battery chemistry, UPS and monitored points.
  • Manufacturer operating limits and the approved warning, critical and fault settings.
  • A current alarm-point list with recipients, acknowledgement deadlines and escalation.
  • Instructions for loss of BMS data, loss of cooling, gas alarm, smoke or fire alarm and suspected venting.
  • Entry restrictions and the names or roles of trained responders.
  • Testing, calibration, inspection, backup and change-control intervals.
  • Contact details for the UPS manufacturer, battery supplier, facilities operator, safety lead and AHJ interface.
  • Log-retention rules for alarms, trends, maintenance and incidents.

The most defensible design is layered: battery-level sensing for early abnormal behavior, room sensors for environmental context, gas and fire systems for hazard mitigation, and a supervised response path that people can execute without entering a suspected failure zone.
